To address the issue of oil churning losses in the operation of oil-cooled motors, this study proposes a method for calculating oil churning losses in oil-cooled motors. The proposed method integrates fluid mechanics and thermodynamic theory and employs a three-dimensional dynamic CFD multi-physics coupling simulation based on a meshless particle method to calculate oil churning losses. The accuracy of the proposed method is validated through comparative analysis with experimental data, providing valuable insights for optimizing oil-cooled motor design and improving efficiency.

To address the issue of oil churning losses in the operation of oil-cooled motors, this study proposes a method for calculating oil churning losses in oil-cooled motors. 驱动电机作为新能源汽车的核心部件,其性能直接影响整车的动力性、经济性及可靠性。为提升电机功率密度、效率和可靠性,电机的冷却系统设计已成为电机研发中的研究热点[1-2]
当前驱动电机的冷却方式主要有风冷、水冷及油冷三种。其中,油冷方式由于其高效的冷却性能和结构紧凑性,逐渐成为主流选择。油冷驱动电机通过在内部加入一定量的冷却油,利用电子油泵将冷却油从油底壳经滤清器和散热器冷却后送至电机内部,使冷却油流经定子绕组、转子和左右轴承等关键部位,达到高效散热的目的[3-4]
然而,在永磁同步驱动电机的高速运转过程中,定子绕组的铜耗、定转子铁芯的铁耗、轴承的机械损耗及风摩损耗都会产生大量的热量。若冷却或散热不足,将导致磁钢、铁芯、轴承等温度升高,对电机磁链、轴承寿命产生影响。因此,针对电机内部的主要热源,如定子绕组、转子铁芯、转子轴和内部轴承等,设计专门的冷却油道,使冷却油能够充分流经这些部位,通过固体间的导热和固液间的对流换热等形式进行散热[5-7]。由于冷却油本身具有一定黏度,在电机高速运转时,如果油量过多,会导致搅油损失增加,进而增加能耗,影响电机的工作效率;但如果油量过少,则会影响电机散热能力,导致电机过热。因此,准确计算在一定设计流量下的搅油损失,对优化油冷电机的冷却系统设计和提升电机效率具有重要意义。
为了解决上述问题,本文提出一种油冷电机计算搅油损失的方法,与传统有限元分析方法相比减少了建模时间和计算工作量[8]。通过结合流体力学和热力学的理论,深入分析油冷电机搅油损耗的产生机理,采用无网格粒子法建立搅油损失的计算模型。在三维动态仿真模拟多物理场耦合仿真中,模拟电机内部油液的流动和热交换过程,并对不同工况下的搅油损失进行计算。最后,通过与实际性能台架试验数据进行对比分析,验证所提出方法的准确性和可靠性,以期为进一步优化油冷电机的设计和提升其运行效率提供理论支持和技术参考。
本文以某种油冷扁线永磁同步驱动电机为研究对象。电机总成结构包括电机壳体、喷油环、定子铁心、定子绕组总成、转子铁心、磁钢、转子轴、左右轴承、导油管、油泵、后端盖、散热器等多个核心部件。这些部件之间的相互作用和冷却油的流动特性决定了电机的热管理性能和运行效率。
电机冷却系统设计总体方案旨在有效降低电机内部的热量积累,提高电机的散热性能。具体而言,定子绕组总成分为左、右2个绕组端部,在2个绕组上部通过2个喷油环实现对绕组喷淋冷却。喷淋出的冷却油与定子绕组直接接触,实现高效的对流换热,从而快速带走定子绕组产生的热量。转子轴设计为空心轴结构,通过导油管将冷却油输送至转子轴内部。转子轴的左右两端在径向开有一定数量小孔,通过转子轴的高速旋转实现冷却油的甩油功能。前轴承处通过设计专有油道实现对前轴承的喷油冷却,后轴承处则通过转子轴后端油孔甩油进行冷却。其中,电机中的旋转部件包括转子总成、前轴承及后轴承,以上旋转部件随着冷却油的流动及积累会在油液中产生搅油损失。为简化分析,本文将电机内的油液流动简化为不可压缩模型。油冷电机冷却油路方案如图1所示。
搅油功率损失(即搅油损失)主要由润滑油液本身的黏性引起,旋转部件在油液中受到液体阻力作用,该阻力会产生热量,导致功率损失。电机搅油功率损耗公式为:

式中:P为搅油损耗,T为搅油力矩,n为电机转速。
搅油力矩是由于转子及前后轴承受到流体阻力产生的,受力方程为[9-10]

式中:u为流体矢量速度,t为时间,ρ为流体密度,p为压力,$\tau $为粘度,f为流体质量力,$\nabla $为梯度算符,${\nabla }^{2}$为拉普拉斯算符。
湍流粘度的计算采用大涡模拟(Large Eddy Simulation,LES)模型,其公式为:

式中:Csm为Smagorinsky常数,Δ为滤波器宽度,Dab为应变速率张量,ua为流体粒子在空间坐标系中a向时均速度分量,ub为流体粒子在空间坐标系中b向时均速度分量,xa为流体粒子在空间坐标系中a向坐标变量,xb为流体粒子在空间坐标系中b向坐标变量。
无网格粒子法又称光滑质点流体动力学(Smoothed Particle Hydrodynamics,SPH),它不同于传统有限元法,不需要生成网格及网格划分,而是以运动流体质点为研究对象,将连续的流体用相互作用的质点组来描述。各个质点上承载质量、速度等各种物理量,通过分析其随时间的变化规律,求解质点组的动力学方程以及跟踪每个质点的运动轨迹,从而求得整个流场的分布和发展。在粒子法中,通常将流体视为不可压缩流体,因此将流体密度视为常数处理[7]
粒子法基于拉格朗日坐标系,将流体的物理量标记在运动的流体单元上,用连续性方程和能量守恒方程描述如下:

式中:H为比焓,k为导热系数,Ttemp为温度,Q为体热源项。
每个离散粒子都占据流场域的一小部分,对于邻近粒子间的相互作用基于光滑函数进行求解,用核函数描述为:

式中:re为粒子作用范围,r为粒子间距,rj为第j个粒子的位置向量,ri为第i个粒子的位置向量,w为核函数。
对于粒子疏密程度,用粒子数密度来描述:

式中:nii粒子的粒子数密度,ji粒子邻居粒子。
时间项离散之后速度描述为:

将速度带入连续性方程,描述为:

对于压强求解,根据压力泊松方程,描述为:

式中:u为速度矢量,表示流体在空间各点的速度;Δt为时间步长,表示计算过程中的时间间隔;$\nabla p$为压力梯度,表示压力随空间位置的变化率;ρ为密度,表示单位体积的质量;$\tau $为黏度,描述湍流结构的衰减特性;${\nabla }^{2}$为拉普拉斯算子,描述二阶空间导数;f为外力矢量,表示作用在流体上的外力;u*为速度场在下一时间步的预测值;ut-1为速度场在前一时间步的值。
本文应用PreonLab软件,基于无网格粒子法对油冷驱动电机总成进行计算流体力学(Computational Fluid Dynamics,CFD)仿真分析。根据油冷驱动电机总成的结构原理及电机运动规律,对油冷电机总成的三维模型进行了简化处理,以提高计算效率并确保分析结果的准确性。具体的简化处理如下:
首先,将左右定子绕组上部的喷油环、电机壳体及后端盖处理成一个部件;将定子铁心设置为一个部件,以减少不必要的几何复杂性;其次,将定子绕组总成拆分成一个前输出端绕组、一个铁心内绕组及一个后输出端绕组,目的是计算前后两个轴向输出端绕组在与冷却油接触中冷却面积占比,用来校核冷却油对绕组散热能力的大小;然后,将转子总成设置为一个部件。同时,为计算轴承搅油损失,将前端轴承总成和后端轴承总成分别拆分成各一个轴承外圈、一个滚子和一个轴承内圈;将滚子和轴承内圈合并为一个部件。在简化后的数模中,旋转部件主要包括转子总成、前轴承滚子及轴承内圈和后轴承滚子及轴承内圈,共计三个旋转部件。此外,定子和转子间气隙定义为驱动电机工作过程中定子铁芯和转子铁芯之间的间隙长度,具体如图2所示。
首先计算转子铁芯、转子轴、前轴承滚子及内圈和后轴承滚子及内圈共4个旋转部件的旋转中心,并定义以上4个部件的旋转方向为(0, 0, -1)。接着设定4个部件的旋转速度保持一致。在此基础上,设置固体部件的材料属性、总成的重力方向,并添加初始化润滑油。其中,默认所有固体的材料相同,固体表面的粗糙度为1,固体表面和液体黏附性为1。接着设置油冷电机内部的冷却油粒子直径为0.000 75 m,冷却油粒子的直径大小是根据电机内部设计的专有油道管径及小孔的孔径设计的,确保冷却油粒子能够通过电机内部所有管径及孔径。随后,定义冷却油材料属性。当冷却油温度在85 ℃,入口流量为7 L/min时,冷却油的密度为799.47 kg/m3、表面张力系数为0.035 N/m、剪切黏性为0.005 57 Pa·s和体积黏性为0.011 14 Pa·s。接下来,在油冷电机壳体上添加冷却油源,用于设置冷却油进入电机内部的位置和角度。通过入口流量需求及入口管径面积大小,计算出入口流速为0.99 m/s。最后,在转子铁芯、转子轴、前轴承滚子及内圈和后轴承滚子及内圈关联ForceSensor力矩传感器,对油冷电机总成内冷却油液动态仿真过程中,因搅油过程产生的扭矩损失进行实时数据采集。
在油冷电机冷却油工作温度为85 ℃、入口流量为7 L/min的条件下,分别计算驱动电机在3 000 r/min、6 600 r/min和12 000 r/min 3种转速工况下产生的搅油功率损失。通过对油冷电机在以上3种转速工况下的冷却油动态流体仿真,在运行4 s后,使得冷却油能够充满油冷电机内部油路,此时油冷电机总成内油液分布情况达到稳定状态,如图3所示。同时通过对油冷电机冷却油入口位置处流量监测,得到如图4所示的监测结果。结果表明,油冷电机冷却油入口流量与设计需求符合,能够持续满足7 L/min入口流量需求。
冷却油从油冷电机壳入口位置开始进入电机内部专有油道内,按照专门油道设计,分别流经定子绕组上部分油路、转子轴内部油路和轴承油路,实现定子绕组出线端及焊接端上部分的喷油环喷淋、转子轴甩油和对轴承冷却,通过设置Sensor plane流量传感器计算电机在3 000 r/min、6 600 r/min和12 000 r/min转速下电机内部各油路冷却流量分配情况,具体流量监测结果如图5~图8所示。
图5可得到在驱动电机3组转速工况下,左右定子喷油环分布均接近1∶1;由图6得到定转子油量分布约为4∶2.3;由图7得到转子轴前后端甩油量分布均接近1∶1,粒子分布均匀;由图8得到绕组端部冷却面积系数>10%,以上计算数据验证油冷电机的冷却结构系统满足设计要求。
对3组工况的旋转部件添加力矩传感器,监测搅油损耗,取曲线稳态数值,如图9所示。
通过对3种电机转速下的动态流体运行仿真结果分析,得到了在电机内部流体分布达到平衡状态时,转子总成、前轴承滚子及内圈和后轴承滚子及内圈的搅油力矩数据,分别为0.045 66 N·m、0.338 N·m和0.136 1 N·m。电机在上述转速工况下的搅油功率损失分别为0.014 3 kW、0.233 kW和0.171 kW。
为了验证电机搅油损失计算结果,将油冷电机在高速电机试验台上做开启油泵时电机的空载损耗测试和关闭油泵时电机的空载损耗测试,测试数据如图10所示。计算两次试验测试数据中电机在3 000 r/min、6 600 r/min及12 000 r/min的扭矩差值即可得到对应转速下的电机搅油损失,试验数据如表1所示。
通过试验数据得知,电机在3 000 r/min、6 600 r/min及12 000 r/min工况下的搅油损失功率分别为0.012 kW、0.229 kW及0.113 kW。与仿真计算结果相比,试验数据验证了采用无网格粒子法对油冷驱动电机搅油损失功率进行计算具有一定的准确性和可靠性。虽然试验数据与仿真结果之间存在一定误差,但是总体趋势保持一致,表明该仿真方法在工程应用中具有实际的指导意义。
为降低油冷电机产生的搅油损失,根据仿真结果,提出如下改进方向:在结构方面,可以调整前后轴承分布位置,减少多余油液飞溅和搅拌;在转子轴内腔表面粗糙度方面,可以通过给转子轴内壁表面涂覆低摩擦因数的涂层,进一步减少油液与转子轴内腔的摩擦,降低搅油损耗;在润滑油品选择方面,选择合适工作温度范围的油液黏度,既能在不同工况下保证最佳的润滑性能,又能减少油液的黏性阻力,降低搅油损耗。
本文提出了一种油冷电机计算搅油损失的方法。不同于基于传统有限元的方法,本文应用无网格粒子法进行油冷电机动态流体分布进行仿真计算。通过分析油冷电机冷却系统的流量分配结果,验证是否满足电机冷却系统设计要求,同时计算油冷电机在油液分布达到稳态条件下的搅油功率损耗。通过油冷电机空载损耗试验,对仿真计算结果进行了试验验证。试验结果证明了应用无网格粒子法的CFD分析结果具有较高的准确性,能够有效解决计算油冷电机搅油损耗功率的问题,可为后续油冷电机冷却系统设计、热计算及提高工作效率提供参考。
