In order to improve the visual, auditory, olfactory, tactile and other subjective feelings brought by the passenger car seal strip, this paper, through the study and discussion of the automotive seal strip extrusion process, clarified the general review content of the seal strip extrusion process in the trial production stage, so that the external seal strip can follow a unified evaluation standards in the design and manufacturing process. The paper systematically introduced raw materials, classification, structure and properties of seal strips as well as the key points of process control in the process of extrusion, so as to meet the following requirements including seal strip Product Verification(PV) tests, functional requirements for vehicle sealing, vehicle appearance and exterior trims.

为提升乘用车密封条带来的视觉、听觉、嗅觉、触觉等主观感受,通过对汽车密封条押出工艺的研究探讨,明确试制阶段密封条押出工艺的通用评审内容,使外作密封条在设计、制造过程中能够遵循统一的评价标准。主要阐述了密封条的原材料、分类、结构和性能等,系统介绍了押出生产过程中需要关注的工艺控制要点。从而满足:密封条的产品验证试验(Product Verification,PV)测试要求;整车密封性的功能要求;整车外观装饰要求。

In order to improve the visual, auditory, olfactory, tactile and other subjective feelings brought by the passenger car seal strip, this paper, through the study and discussion of the automotive seal strip extrusion process, clarified the general review content of the seal strip extrusion process in the trial production stage, so that the external seal strip can follow a unified evaluation standards in the design and manufacturing process. The paper systematically introduced raw materials, classification, structure and properties of seal strips as well as the key points of process control in the process of extrusion, so as to meet the following requirements including seal strip Product Verification(PV) tests, functional requirements for vehicle sealing, vehicle appearance and exterior trims.

密封条被广泛地应用于乘用汽车,采用橡胶和热塑性塑料聚氯乙烯作为主要材料,其中橡胶密封条可以选用三元乙丙橡胶(Ethylene Propylene Diene Monomer,EPDM)、氯丁橡胶等多种橡胶。近年来,三元乙丙橡胶以其优越的耐候性、耐热性、耐臭氧、耐紫外线以及低压缩永久变形等优点,被广泛地选作密封条的主体原材料[1-2]
密封条系统作为乘用汽车车身附属系统的一部分,具有很强的拉伸强度,良好的弹性,还需要比较好的耐热性和耐老化性,同时也参与组成了乘用车的内外装饰系统,故密封条兼有功能性和装饰性双重性质[1]。具体功能如下。
a.密封、防水、防尘、防风、防噪;
b.对车门的关闭起到缓冲作用,防止车辆在行驶中车门发生振动;
c.使玻璃能平稳升降移动,降低车辆在行驶过程中玻璃的振动及噪声;
d.装饰作用,作为外观可视部件参与组成车身的A级表面,组成协调统一的内外饰主题。
橡胶密封条主要用于汽车的门、窗、发动机罩等需要密封的间隙部位,防止外部沙尘、雨水等有害物质进入车内。一般乘用车密封条可以按不同的分类标准进行分类 。
按使用部位分类是目前行业内最常见的分类方法,能够直观地显示出密封条安装的位置。如图1所示可以分为门框密封条、门副密封条、玻璃导槽密封条、后备箱密封条、引擎盖密封条、天窗密封条、内外侧密封条、角窗密封条等类型[3]
按密封条使用中力学变化的状态分类,一般分为静态密封条和动态密封条两大类。如图2所示,动态密封条的代表品种有门框密封条、行李箱密封条、引擎盖胶条等,他们在产品使用生命周期中反复处于受力状态、功能发生、受力消除、功能暂停的循环中;如图3所示,静态密封条的主要代表品种有玻璃导槽、内外水切饰条、车顶饰条等,一旦安装后则处于相对恒定的状态,持续发挥密封条功能作用。
按材料组成分类,可以将密封条划分为纯橡胶类密封条和包含金属骨架及多种材料的复合类密封条。
按照密封条结构分类,可将其划分为纯押出结构、复合押出结构等。如图4所示,纯押类密封条不含金属支撑骨架,它由不同程度或硬度的树脂或胶料构成主题结构,并可附带用于安装定位的部件,或进行表面性处理(硅油涂层、植绒等以实现功能要求);如图5所示,复押类密封条以金属骨架支撑密封条,形成安装夹持结构,在押出前先对骨架进行滚弯成型和辅以涂层(加热)处理,形成设定的形状,而作为主体材料的树脂/橡胶附着在骨架上,通过特定的齿形,定位在车体钣金上[3-4]
密封条生产是一个复杂的过程,它既有类似流程性材料加工特点的工序,又有离散型加工的工序。既有机械变化又利用了化学效应。除了基本的橡胶生产工艺,还综合运用了金属冷却、熔接、涂装表面处理等多种加工手段。总体如图6所示,乘用车密封条的制造流程包括三大步骤:配料炼胶、押出硫化、后加工。橡胶密封条配料炼胶与其它橡胶制品(轮胎等)的胶料准备相似,是相对独立成熟的一种工艺,本次就不详细赘述[3-4]
一般来说复押类密封条工艺复杂,至少是两种以上的不同材料进行复合押出成形,主要是包覆在密封条中的金属骨架通过弯曲成形工艺,形成设定的造型,再将作为主体材料的橡胶附着在骨架上,通过特定的齿形,形成安装夹持结构定位在车体钣金上,起到安装保持和密封的作用[3-4]。工艺流程如图7
纯押类密封条主要少了芯金骨架的处理及成形工序,主要由单一橡胶或树脂高分子材料挤出成形,后续工艺流程与复押流程大同小异,具体流程如图8所示。
在橡胶密封条的押出工艺中,复押工艺控制过程的管控点相对更多,复合押出工艺过程重点梳理如下,明确重要工序的管控点,并结合实际推进中发生的问题点展开再发防止说明。
密封条押出生产中,芯金骨架置于密封条内部,在汽车密封条中起支撑作用,确保密封条安装可靠,使用安全、美观。如图9所示,一般芯金骨架的供应包括骨架导开、骨架连接、缓冲储存和表面处理几个主要模块。
骨架导开是将成卷状或盘状的金属带或金属片连续的展开,向下一功能单元输送,可以采用无动力的被动式的简易结构,也可以采用带调速的主动式动力结构。装置整体可以根据骨架材料的包装形式设置卧式或立式。骨架结构参数及种类如图10
骨架技术要求如下。
a.平直度5 mm/2 m以下;
b.展开没有明显毛刺和变形;
c.产品拉伸强度700 N/mm2以上(速度50 mm/min);
d.成形后芯金厚度T=(0.35±0.05) mm。

由于密封条的押出生产是连续进行的,一卷骨架快使用完毕时,需使两卷骨架进行连接,从而保证生产正常进行。根据骨架的材质和结果,一般连接可采用焊接、缝纫和粘接等方法。对于钢质骨架,常用冷焊点焊机进行点焊连接,而铝质或铝镁合金骨架则需要使用气体保护焊接。至于由金属丝和纤维线组成的编织骨架,通常使用缝纫和粘贴的方法连接。

由于更换下一卷骨架时,需要上下原材料料和骨架连接时间,为了保证押出生产线的持续进行,设计了生产线的骨架缓冲储存量,通过骨架缓冲装置提供操作时间。一般在缓冲区储存多长的骨架,需要由押出线的生产最高速度、骨架切换或连接操作时间、安全余量三者共同决定。即:储存量=挤出目标速度 ×骨架切换或骨架连接操作时间+安全余量,骨架储存确认项目表3
在骨架供应中,还设有表面处理工艺模块,目的是通过擦拭、电加热、红外加热或者灼烧等方式,去除骨架表面可能存在的油污、水分等杂质,减少押出过程中橡胶表面起泡等缺陷。
由于密封条芯金骨架购入时是储存在大型辊筒上的金属长条,所以在使用前需要压制成一定的形状,这就需要使用预弯成形机连续地将金属长条压制成需要的密封条骨架,从而用于后续的工艺生产。
成形滚轮组可以采用1组、4组、6组等,根据断面形状的需要,甚至可采用12组或更多,见图11骨架预弯成形滚轮组示意图。对骨架的弯曲需要考虑平缓渐进的变形过程,防止突变,以获得稳定一致的截面,并在前后轮组之间设定一定的速差,以吸收弯曲过程中的压延变形。适当的速差和成形滚轮组间的间隙可以保证平顺的弯曲过程,而不会对骨架表面的涂层或编织带的纤维线产生伤害。速差偏小会导致骨架在预弯机内起拱堆积而断裂。当预弯的骨架进入复合机头押出前,可以对骨架进行加热,以活化钢带表面的涂层,提高粘合强度。一般预成形机传动速度公差设定为±3 m/min。重点确认项目见表4
押出成形(也称“挤出成形”)主要是通过螺杆挤压,将一种或多种橡胶料及辅材连续、定压定量定温、均匀稳定地进行输出。通过口金模具来固定半成品挤出形状,从而得到精确的截面形状、尺寸和光亮的表面。挤出成形是整个密封条挤出生产阶段最重要的工程之一,橡胶、金属骨架等主体材料通过挤出口模被复合成一个整体,并被赋予特定的结构和形状,押出成形设备如图12
冷喂料挤出机是这一单元的主要设备,口模是该单元的关键工装。为了获得均匀致密的挤出胶条,目前已经广泛采用了排气式冷喂料挤出机。选用具有大螺旋提升角的不带排气段的螺杆,以获得较高的挤出量,提高挤出速度。 但是从实践来看,硬度在SHA60以下,门尼粘度低的胶料在这种螺杆状态下很容易产生气泡,使挤出产品在硫化后像海绵一样含有气孔。
根据密封条产品的结构,可以实现多台挤出机的共挤出。例如可配置一台押出模具口径为φ90挤出机用于海绵胶的挤出,另一台φ70挤出机用于密实胶,再配置一台φ50的挤出机用于彩色面胶的挤出,密封条成形设备流道设计见图13。为了获得更为稳定的挤出断面,使用齿轮泵供胶或螺杆齿轮泵串联挤出都曾经被探索过。同时,为了获得中空制品,还必须在泡管内维持一定的气压,故需要设置供气和调压装置。
密封条押出口金模具结构如图14,口模是在该单元中,将多种材料复合成为一个整体的关键工装,多种复合材除了常见不同种类的橡胶、骨架等,还可以使用减少收缩纤维线、塑料膜等同步挤出组合成一个整体。为了获得需要的截面形状,根据需要可以在口型外使用滚轮辅助成形,例如在唇边滚花后弯曲到预设形状。同时在设计和制造口模时,必须严格防止产生流动死角,例如在流道中存在垂直的台阶,则在台阶处会产生涡流,长时间在该处翻滚的胶料将会焦烧,导致表面产生缺陷。
为确保密封条断面形状的稳定性,需对押出条件进行管控。 押出管理要点为:①电脑控制押出的参数,确保条件的稳定性;②电脑控制押出的线速,确保速度的稳定性。主要工艺参数控制见表5
押出后的密封条必须经过硫化定形,主要通过高温使橡胶线性大分子交联成网状高分子,使塑性橡胶转化为弹性橡胶,具有更好的机械性能和化学性能。如果加硫不足,会导致部品永久变形不合格,影响产品性能。目前微波-热空气硫化是最常见的硫化方式,一般先进行微波硫化定形,再进行热空气硫化固化形状。应用的微波热空气槽已经可以将传统的预热槽和微波槽合二为一,并可以提供更大的微波功率,微波的控制也已经转向了数字式闭路控制方式。押出的密封条制品在微波槽内通常由托辊传送,需要定期清理托辊表面以防止污染或破坏密封条制品表面。而执行第一段硫化任务的热空气槽由耐高温的材质输送带承载密封条通过,热空气提供了高温环境,微波则从内而外均匀地加热密封条,使密封条升温到开始分子交联的温度。热空气槽可以采用电加热或燃气加热方式,工作温度可以高达近300 ℃。为了取得良好的热传递效果,热空气槽设计倾向于加大热空气的流量,提高流速。为了预防密封条挤出过程中意外断裂,或长时间被微波加热而导致起火,在这一单元中还设置了探测装置。在密封条断裂后的设定时间内,中止微波发生器工作,同时在微波槽内也设有探测器,当未被密封条吸收的微波能量达到阀值时,也会自动降低微波发生器功率,以保护设备。微波硫化及热空气硫化生产线见图15
一般加硫炉长度决定了加硫时间,例如加硫炉长度为32 m,按速度15 m/min,通过的时间为2.13 min,见图16a布局;通过验证分析发现最适加硫时间,一般为加硫时间为2 min,最适加硫温度为185 ℃,加硫时间与温度对应关系见图16b;要满足最适加硫温度185 ℃,一般设定温度为240 ℃, 温度过低产品不能正常硫化,温度过高产品易变形粘连。设定温度验证曲线见图16c
硫化工艺参数管理要点见表6
硅油喷涂是通过专用工具在密封条表面凃附一层油膜(一般为水性物质,对环境无污染),硅油喷涂工程见图17a,密封条表层涂层可以起到提高耐磨性、降低风噪和异响,缓冲减振并提高其耐光照和耐老化性能的作用,同时表面涂附硅油后,产品外观色泽光滑,也能提升作业员安装性,过往不良问题点见图17b
涂料搅拌使用搅拌棒应结合涂料桶进行设置,过往不良涂层在搅拌时,由于搅拌不均,会导致涂层中的固态沉着物附在料筒边缘部,导致涂层厚度不均,造成成品膜厚不满足要求。通过验证发现:①搅拌棒覆盖区域不足导致涂层搅拌不足,固态物质附着在涂料桶壁处;②搅拌不足的涂层经喷枪喷出后,表现在产品上即为涂层厚度不均。搅拌不均产生原理见图18
喷涂管控要点见表7
为进一步提升橡胶密封条内部分子的交联程度及表面硅油的固化,此工程烘烤主要作用是用于涂层后产品的涂层固化及产品的硫化补充,涂料烘烤固化设定见图19。产品需通过天然气燃烧形成的热空气通道,并通过传送带形成相对固定的路线,使密封条从热空气通道中通过固化。通过温度及传送带速度调节,来达成硫化程度的调节,固化炉的对应参数: 长度一般为每两段12 m,对应的温度调节220~260 ℃,速度设置范围一般为6~20 m/min,固化炉管控见表8
完成涂层固化和充分硫化后的密封条表面处于高温状态,而橡胶件在高温状态下极容易撕裂,且高温状态下受力容易产生塑性变形,所以产品需经过冷却水槽进行表面降温(图20),以达到后加工的生产条件,一般冷却水设定为(20±5) ℃。生产过程中需定期确认产品表面是否有烫手感,若表面烫手说明产品冷却不充分,易造成产品收缩,此时需加大冷却水量、循环速度或降低冷却水的设定温度。另外,密封条离开冷却水槽时,必须吹干,防止在后工序加工过程中打滑导致品质不稳定。
根据功能需要,动态密封条带有中空部,为了防止作动关闭时产生异音,密封条中空部需要进行加工排气孔对应。常见的在线钻孔设备有盘式打孔机(静态)、曲柄打孔机(动态)、起停式凸轮打孔机(动静结合)。如图21所示,起停式打孔机由于具备独立的牵引和钻头运动的动力来源,目前使用最为常见。
在押出线上加装一台打孔机,这样打孔效率相对于人工离线大大提高。在线打孔仅限于打排气孔,打孔时需调整好打孔的间距,间距一般设定为100 mm,动态压缩时有利于中空部空气的排出。
骨架折断主要应用于车门框密封条和尾门密封条,此类密封条必须贴合钣金外形轮廓度,由于骨架节与节之间的连接桥设计了应力集中结构,故密封条穿过分离机,可以在每个升降杆处反复绕曲使骨架连接处断裂,便于密封条的在线安装。骨架折断机如图22所示。
过往发生密封条全长尺寸不稳定,一般密封条长度的稳定性主要由芯金铁件分离程度决定,通常分离行程长,拉力大,不利于稳定,见图23a;分离行程小,拉力小,利于密封条长度的稳定性,见图23b
骨架折断完成,为了满足密封条安装钣金面上低插入力、高保持力的性能要求,需要通过U成形滚轮弯曲成形为满足要求的开口尺寸(图24),以满足密封条在线快速安装,同时不发生脱落等不良,U成形管控要点见表9
长度裁切使用定长裁切机,一般采用刀片或锯片进行裁断(图25)。根据图纸要求设定相对应的裁切长度,一次裁切长度需大于要求长度,最后在后工序再对产品进行精裁,精裁尺寸按照半公差进行控制。裁切长度偏短或偏长时,会导致产品长度不良,影响产品安装不到位或安装凸起,裁切管控要点见表10
本文介绍了各类密封条的分类及复合押出密封条的工艺过程,以及一些工艺的主要管控点及常见问题点的解决方案。由于车身密闭性是评价乘用车整车特殊特性的一个关键指标,因此现下的汽车主机厂都高度重视提升汽车密封条押出成形技术;同时乘用车橡胶密封条的押出成形工艺是一项系统而全面的工作,将密封条押出成形工艺标准化,有利于将过往发生的问题点在源头进行控制,通过未然防止在产品设计、工装结构、工艺设定等方面提前进行识别及预防,不断提升乘用车的舒适性及商品性。
