Large capacity body storage areas play key roles in the production system of the automotive paint workshop. This paper introduced the function, form and performance of the paint workshop, discussed the advantages of stereoscopic warehouse compared with plan warehouse. By comparing the structure and operation mode, the Rail Guided Vehicle (RGV) stereoscopic warehouse, advantages over the stacker-type stereoscopic warehouse were analyzed. Based on these advantages, the application of RGV type stereoscopic warehouse effectively improves the production efficiency and flexibility of paint workshop.

Large capacity body storage areas play key roles in the production system of the automotive paint workshop. This paper introduced the function, form and performance of the paint workshop, discussed the advantages of stereoscopic warehouse compared with plan warehouse. By comparing the structure and operation mode, the Rail Guided Vehicle (RGV) stereoscopic warehouse, advantages over the stacker-type stereoscopic warehouse were analyzed. Based on these advantages, the application of RGV type stereoscopic warehouse effectively improves the production efficiency and flexibility of paint workshop.

汽车整车制造主要包括冲压、焊装、涂装、总装,通常焊装车间和涂装车间之间、涂装车间和总装车间之间、涂装车间内部都设置有存储区用于存储车身。传统的涂装车间内部存储区受限于建造难度和成本,多采用平面库形式。而随着汽车制造企业对高效率定制化生产的需求日益增加,更具性能优势的立体库所占份额稳步上升。
用于车身存储的立体库主要有堆垛机式和轨道穿梭车(Rail Guided Vehicle,RGV)式。堆垛机式立体库自上世纪90年代开始在汽车制造领域应用,当前涂装车间立体库主要采用堆垛机式。RGV式立体库属于新兴技术,2019年至今,RGV式立体库已在多家知名汽车制造企业的涂装车间投入应用。本文基于中国汽车工业工程有限公司长期在汽车涂装领域的产品开发、方案设计和项目实施经验,对比了2种形式立体库的结构和运行模式,分析了RGV式立体库的优势。
涂装车间内部存储区主要有以下3种功能:
a. 生产线排空。涂装车间部分工艺线体不允许在制品长时间停留,如喷漆线(刚喷涂的漆膜在完成固化工序前不稳定)、烘干线(车身在高温环境的停留时间有严格限制)等。因此涂装车间若需较长时间停线,如每日生产结束时,这些工艺线体内的所有在制品必须继续完成生产并排空至存储区。
b. 生产系统缓冲。涂装车间生产主要是流水线作业, Bulgak[1]提出流水线工位崩溃的情况可分为整条线瘫痪、工位故障、工位阻塞和工位空闲,其中工位阻塞和工位空闲的原因是工位负荷不均匀或上下游工位故障。基于安全提前期机制,在生产线之间特别是瓶颈生产线前后设置合理的缓冲区可有效提升生产系统的效率和稳定性。
c. 产品排序。汽车生产线通常是多种车型、颜色的产品共线生产,因此存储区会存放多种不同类型的在制品。从存储区向下游生产线输送在制品时,通过合理的排序可以满足生产约束、提高生产效率、降低生产成本。
涂装车间内部大容量存储区的设置通常侧重某种功能,同时所有存储区都可兼顾缓冲和排序功能。以3C2B涂装工艺为例,需要设置的大容量存储区如下。
以排空为主要功能的:
a. 电泳存储区,承担前处理、电泳、电泳烘干生产线排空;
b. 中涂存储区,承担中涂喷涂、中涂烘干生产线排空;
c. 面漆存储区,承担面漆喷涂、面漆烘干生产线排空;
d. 套色存储区,有套色工艺时,承担套色喷涂、套色烘干生产线排空。
以缓冲为主要功能的:返修存储区,由于车身是否需要返修是概率性事件,单台车身的返修耗时也是随机变量,因此等待返修的车身数量存在波动,需要存储区缓冲。
以排序为主要目的:颜色编组区,将相同颜色的车身以编组形式连续输送至面漆喷涂线,从而避免喷涂机器人的频繁换色,实现效率提升和成本降低。
对于其它涂装工艺,存储区设置会有小幅度差异。如B1B2涂装工艺中,取消中涂存储区,新增胶烘干存储区,其它存储区与3C2B工艺一致。
存储区按照结构形式可分为链表式存储区、堆栈式存储区、线性存储区、后移式存储区、立体仓库存储区[2]。除立体仓库外,其它形式的存储区处于同一平面上,可统称为平面库。涂装车间传统上使用的大容量平面库以线性存储区形式居多,线性存储区有多条链表式或堆栈式存储线,可控制货物进入某条存储线或从某条存储线离开。
立体仓库又被称为自动化存取系统(Automatic Storage and Retrieval System,ASRS),集存储、输送、分发为一体,主要由货物储存系统、货物输送系统、控制管理系统构成[3-4]。对于涂装车间使用的立体库,货物储存系统为钢结构形式的多层货架。货物输送系统主要有2种形式,核心设备分别为巷道堆垛机和RGV,以此区分可将立体仓库称为堆垛机式立体库和RGV式立体库。控制管理系统包括基于PLC的自动控制系统以及基于高级语言和数据库的立库管理系统(Warehouse Control System /Warehouse Control System,WMS/WCS)。
衡量存储区性能的关键指标包括存储容量、存取能力和排序能力。车身存储的最小存货单元为一台车身,存储区的存储容量即为可存储的车身数量。涂装车间存储区的存取能力也称为节拍(Jobs Per Hour,JPH),例如节拍60 JPH代表存储区有能力每小时完成入库和出库任务各60次。存储区的排序能力分为3级,1级为无排序能力,这类存储区不能改变货物序列;2级为有限排序能力,这类存储区可以改变货物序列使其接近目标序列,但难以实现货物序列与目标序列一致;3级为完全排序能力,这类存储区可以精确控制货物序列,实现货物序列与目标序列一致。链表式存储区、堆栈式存储区等属于无排序能力等级,线性存储区、后移式存储区等属于有限排序能力等级,立体仓库存储区属于完全排序能力等级。
基于乘用车尺寸和涂装设备尺寸,涂装车间建筑高度一般为18~24 m,采用2层或主体2层+局部3层的建筑结构。使用立体库时,货架层高在3 m左右,通常设置5~6层货架。由于高效利用了纵向空间,立体库单位占地面积的存储量是平面库的2~3倍。
立体库能够自由对每个货位执行货物存取操作,不同货物的输送过程完全解耦,从而实现对出库车身序列的精确控制。涂装车间常用的存储区形式中仅有立体库具备完全排序能力。
立体库中货物的入库、存储、出库过程均有明确的起始和结束,易实现信息化的跟踪、管理和追溯。高度信息化的立体库与计算机集成制造系统有极佳的兼容性,能够更好衔接外部生产线,成为生产系统的核心环节。
巷道堆垛机是一种在立体库巷道内进行移动和货物存取操作的输送设备,主要机械结构包括机架、水平行走机构、升降机构、载货台和移载叉,见图1。堆垛机整体可以在轨道上水平移动,载货台可以在机架上纵向移动,移载叉可以对巷道两侧的库位进行存取操作。
标准堆垛机任务自起始位置取货并存入目标位置,任务步骤如下:
a. 移动到起始位置,包括同时进行的水平移动和纵向移动;
b. 装载货物,包括定位、移载叉伸出、与货架交接、移载叉载货收回;
c. 移动到目标位置,包括同时进行的水平移动和纵向移动;
d. 卸载货物,包括定位、移载叉载货伸出、与货架交接、移载叉收回。
堆垛机式立体库的入库和出库过程通常各由一次堆垛机任务完成,流程如下:
a. 开始入库,堆垛机从货物入口装载货物;
b. 堆垛机卸载货物到存储库位,完成入库;
c. 开始出库,堆垛机从存储库位装载货物;
d. 堆垛机卸载货物到货物出口,完成出库。
RGV式立体库的货物输送系统主要由RGV、升降机和其它辅助设备构成,见图2。RGV又称轨道穿梭车,可在立体库单层内进行移动和货物存取操作,主要机械结构包括水平行走机构和移载叉。固定式升降机负责货物层间输送,主要机械结构包括升降机构和载货辊床,升降机的框架位于货架外侧,载货辊床在货架内部升降,与轨道上RGV的运行互不干涉。辅助设备包括交接辊床、链式移行机等,主要用于货物的过渡、暂存和跨巷道移动。
标准升降机任务自起始层取货并送至目标层,需要起始层和目标层相邻位置有可交接的辊床设备,任务步骤如下:
a. 移动到起始层,仅纵向移动;
b. 装载货物,包括定位锁紧、与交接辊床交接;
c. 移动到目标层,仅纵向移动;
d. 卸载货物,包括定位锁紧、与交接辊床交接。
标准RGV任务自起始位置取货并存入目标位置,任务步骤如下:
a. 移动到起始位置,仅水平移动;
b. 装载货物,包括定位、移载叉伸出、与货架交接、移载叉载货收回;
c. 移动到目标位置,仅水平移动;
d. 卸载货物,包括定位、移载叉载货伸出、与货架交接、移载叉收回。
RGV式立体库的入库和出库过程通常需要由升降机任务和RGV任务协同完成,典型的入库和出库流程如下:
a. 开始入库,入库升降机从货物入口装载货物;
b. 入库升降机卸载货物到存储层入库过渡辊床;
c. 存储层RGV从入库过渡辊床装载货物;
d. 存储层RGV卸载货物到存储库位,完成入库;
e. 开始出库,存储层RGV从存储库位装载货物;
f. 存储层RGV卸载货物到出库过渡辊床;
g. 出库升降机从存储层出库过渡辊床装载货物;
h. 出库升降机卸载货物到货物出口,完成出库。
RGV式立体库的任务组合方式较为灵活,并不局限于升降机任务和RGV任务的一一对应,可以根据实际需要由多段任务接力输送。通过在2个巷道间设置链式移行机,还可以实现货物的跨巷道输送。
RGV式立体库相对堆垛机式立体库的优势如下:
a. 高节拍。在货架结构相同的情况下,对于一条巷道对应的货位区域,使用堆垛机式立体库时仅有一台堆垛机进行存取操作;使用RGV式立体库时,每层均有一台RGV,同时该区域内可以布置多台的升降机。因此,RGV式立体库的总节拍远高于堆垛机式立体库,工程应用中的实际节拍对比能达到2~3倍。
b. 高柔性。RGV式立体库中,负责层间输送的升降机任务和负责层内输送的RGV任务可灵活组合,并可根据生产需求切换运行模式,满足涂装车间柔性化生产的要求。
c. 高可靠性。RGV和升降机的机械结构相较堆垛机更为简单,设备可靠性更高。某台设备发生故障时,RGV式立体库还可将任务分流至未故障的设备,避免整体停线。此外,RGV式立体库的每层均有维修通道,维护更为方便。
d. 低能耗,低噪音。RGV和升降机相比堆垛机自重更低、尺寸更小,输送过程更为稳定且阻力更小,有效降低了能耗和噪音。
大容量存储区在汽车涂装车间的生产系统中扮演着重要角色,存储区的性能直接影响涂装车间整体生产的效率和稳定性。立体库相对平面库具有空间利用率高、排序能力强、信息化程度高的优点,应用前景广阔。涂装车间应用的立体库有堆垛机式和RGV式2种形式,以核心输送设备进行区分,两者运行模式存在差异。作为新兴的车身存储立体库形式,RGV式立体库在节拍、柔性和可靠性等方面相对堆垛机式立体库具有显著优势。基于这些优势,可以运用RGV式立体库打造性能更优越的涂装物流体系,支撑汽车制造企业实现兼顾柔性和生产效率的大规模定制生产。
