随着自动化进程的推进,人与机器相互协作的情况越来越多。一些具有潜在危险的机械设备如冲压设备、剪切设备比较容易对人员的人身造成伤害。焊装工艺在汽车制造工艺中占有重要的地位,行业内经常把焊装称为“机械裁缝”,主要负责把冲压完成的工件焊接到一起,包括点焊、弧焊、铆接、螺柱焊等,将汽车白车身主体零件进行集成。由于涉及较多的机器人作业,且人工上件频繁,机械伤害的风险也随之增加,因此对于人机交互工位的安全防护格外重要。国内外的汽车制造商历来重视汽车制造过程中的安全与保护,既要能够保证安全、可靠性,又要保证灵活、易维护性,对安全设备进行正确、合理的选择和使用提出了要求[1]
汽车制造行业需要运用各种各样的设备和技术,包括有冲压设备、机器人、传送和传输装置等。这些设备根据不同的应用和其本身的风险程度,有着不同的安全要求。而标准是不同部门之间的协议,描述了制定时的最新发展水平,选择设备时,需要满足国际上最新的机械安全相关标准,标准中包含了机器人系统集成、控制系统安全以及相关电气设备的通用准则和安全要求。
这些标准中,比较常用的为ISO 13849-1: 2023 Safety of machinery — Safety-related parts of control systems — Part 1: General principles for design,图1为标准附录中的风险图。EN ISO 13849中的风险等级分为a、b、c、d、e,风险由低到高。S代表伤害的严重程度,S1表示轻伤,即正常情况下能够恢复的损伤,S2表示重伤,即一些不可恢复的伤害包括死亡;F代表面临危险的频率和时间;F1表示从很少到不经常,并且持续时间很短,F2表示从经常到一直,并且持续时间很长;P代表避免危险的可能性,P1表示在特定的情况下可能,P2表示几乎不可能。
以焊装车间最常见的料口焊接工位为例,操作者将车身零件放到夹具上,夹具闭合,机器人对车身零件进行焊接,完成后夹具打开,操作者取件。在没有任何安全设备的前提下,机器人和焊钳会对操作者造成重伤和死亡,所以选择S2。车间通常单班或者双班生产,每班时间为10 h,操作者需要经常面对危险且持续时间很长,所以选择F2。机器人满负荷运动速度很快,当发生危险时,操作者几乎无法躲避其带来的伤害,所以选择P2。按照上图流程进行风险评估后,料口焊接工位的风险等级为e,是最高风险,所以对于此工位,添加必要的安全防护才能最大限度的保护操作者的生命安全。
为了尽可能地保护操作者免受机器操作过程中可能出现的危险,防护装置是必要的。选择适当的防护装置必须做到既不会增加风险又不会妨碍机器工作。
随着焊装行业的自动化水平的不断提升,机器人的普及率也越来越高。越来越多的场合开始实行了自动化生产,通过使用半自动化、自动化设备来替代以往烦杂的工序,在提高生产效率的同时也带来了安全隐患。操作人员长时间处于快速而简单的重复作业时,容易产生疲劳和松懈,出现注意力不集中,动作失调等状况。也有一部分操作人员因为不熟悉操作流程,受到机器伤害。为了避免人为失误,保护操作者人身安全,从根本上解决人机交互过程中的安全问题,本文通过确定工位的风险等级,增加必要的防护措施来消除对应的风险。
安全光幕和安全激光扫描仪是焊装车间常用的安全设备。
安全光幕本质上是一种基于红外线传感器的高品质自动控制产品,其运用了红外线扫描探测技术。在现代化工厂中,人与机器需要协同工作,但在一些具有潜在危险的机械设备上,容易造成操作人员的人身安全问题。而安全光幕的作用就是当操作人员操作失误进入危险区域时,使机器迅速停下,达到保护人与机器正常工作的目的[2]
图2所示,安全光幕由发射端和接收端组成。发射器和接收器间的保护区域存在平行的红外光束,用于对危险区域进行安全防护。一旦一条或多条光线完全被截断,安全光幕将通过输出信号切换信号发出信息:光线已被截断。设备控制器对信号做出安全评估并停止运行。相较于安全防护门,安全光幕降低了操作人员的工作量,提高了生产效率。在操作人员送取料时,只要有身体的任何一部分遮挡了光线,就会导致机器进入安全状态而不会给操作人员带来伤害。
安全光幕的主要参数包括:分辨率、保护区域高度、保护范围等。如图3所示,光幕的分辨率指传感器感应功能之间的间隙,分辨率表示安全光幕在保护区域内始终能检测到的最小物体的大小。根据保护对象的不同,可以选择不同分辨率的产品。由于各个厂家的产品不同,通常14 mm分辨率用于保护手指,14~20 mm用于保护手掌,20~30 mm用于保护手臂,超过30 mm用于保护人体。保护区域高度指的是安全光幕所带的测试棒能有效识别出来的区域;保护范围指的是发射器和接收器间的光路长度。而保护区宽度的最大值受设备防护范围的限制。
在需要频繁介入的场合,充分考虑到物料飞溅、火花、粉尘等发散式风险后,几乎都会选择使用安全光幕作为解决方案。使用安全光幕的好处在于:电敏保护装置技术产业链成熟,产品分类明确,各类分辨率及安全性能等级均能满足要求;安全技术发展快,各个方面的改进技术不断突破瓶颈并形成规范,未来标准化道路清晰;安全光幕作为主动防御的技术,在多数情况下允许自动复位,这能够有效解决生产制造过程中的落地问题,大大降低操作复杂程度,提高生产效率。
安全激光扫描仪是一种电敏保护装置,其利用红外激光光束对周围进行二维扫描。安全激光扫描仪通过不可见的激光光束建立保护区域,用于保护危险区域,并实现作业危险点保护、通道保护和料架危险区域保护。一旦有物体位于保护区域内,安全激光扫描仪将通过安全输出端的信号发送报告检测情况。机器控制系统对信号做出安全分析并停止运行。
安全激光扫描仪和雷达在工作原理上有相识之处。雷达设备的发射机通过天线把电磁波射向空间某一方向,处在此方向上的物体反射碰到的电磁波,之后雷达天线接收此反射波,送至接收设备进行处理,进而提取有关该物体的某些信息(目标物体至雷达的距离、方位、高度等)。由于电磁波都是以光速运行,因此只需要知道从发射到接受的时间,即可得到目标与雷达的距离。这个就是飞行时间测量原理。而安全激光扫描仪集发射器和接收器于一体,在扫描仪内部其实已集成了发射和接受装置。和雷达一样,也是使用飞行时间测量原理,从发射激光开始计时,到接收到返回激光的所用时间来计算物体的距离。
图4所示,安全激光扫描仪中有一个旋转镜,光脉冲不停的转向,从而可扫描一个扇形区域。安全激光扫描仪的2个主要参数分别为分辨率和最大保护距离。棱镜旋转一圈所需的时间为扫描周期时间。每单位时间的光脉冲数量是恒定的。从扫描周期时间和每单位时间的光脉冲数可得出角度分辨率。在已设置物体分辨率的情况下,扫描范围取决于角度分辨率。物体分辨率表明,为实现可靠检测,物体应至少为多大,图4中①表示角度分辨率,是2个相邻激光束之间的夹角。
扫描仪的保护距离其实是一个范围,影响这个范围大小的2个因素是所需物体的最小尺寸和最小反射率。如图5所示,扫描范围的大小由物体的最小尺寸决定。激光扫描仪激光的发射点集中在一处,所以各个光束之间的距离随着距离的增加而变大,这也就是扫描范围与被测物体的尺寸直接关联的本质原因。图6为最小反射率和扫描范围的关系曲线;2个因素共同决定了扫描范围大小,可以将所需物体最小尺寸和所需的最小反射率统称为物体分辨率。一般来说,物体的分辨率越大,保护区域范围越大。
以上是针对具有固定角度分辨率的安全激光扫描仪,如果扫描仪的角度分辨率可调,这个时候的扫描范围还取决于角度分辨率。而扫描仪的角度分辨率与扫描周期时间相关。棱镜旋转一圈所需的时间为扫描周期时间,每单位时间的光脉冲数量是恒定的,如果扫描时间变短,则棱镜发出的光脉冲数就少,分布在扇形区域上的光脉冲就稀疏,如图7所示。对于同一物体来说,原来在3 m的范围内检测到,当扫描时间变短后,其扫描范围变小,3 m的范围就无法检测到。
使用安全激光扫描仪,可以通过水平和垂直安装来实现安全检测功能。同时,安全激光扫描仪功能丰富,对检测区域可进行编辑,能够有效避免遗漏检测死角,广泛应用在风险等级高,环境复杂的工业现场。
安全光幕、安全激光扫描仪都是使用不可见光作为光源,如果将其比作“虚拟防护”,那么卷帘门、安全地毯则为“实体防护”。
图8为卷帘门。卷帘门坚固可靠,具有很好的耐久性。焊装车间机器人日常工作的时候,会产生焊渣、火花、弧光和噪音,对外界工作人员有直接伤害。在焊装车间焊接机器人设备安装卷帘门后,其门帘具有防弧光、防电焊作用,只容许可见光透过,能够有效过滤紫外线,并防止火花、焊渣的飞扬,保护了操作人员,防止了火灾的发生。不仅如此,卷帘门的密封隔离性能降低了因机器焊接工作带来的噪音。
安全地毯是一种压敏式安全保护装置,当施加超过最小设定压力值时开关将关闭,控制器随即发送一个停止信号给受保护的机器使其停止运动。可靠地保护操作者免受各种潜在危险的伤害。安全地毯采用特殊的重载PVC塑料,具有单片压铸抗冲击结构,不会发生剥离,具有将强的耐腐蚀性。
图9所示,安全地毯是一种兼顾作业区域适用性的安全解决方案,通过在其他传感器无法估计的区域准确设置安全地毯,现场安全性能将大幅提升。
尽管卷帘门和安全地毯有诸多优点,但是和“无形防护”相比,卷帘门成本较高,且需要定期维护;而安全地毯的形状固定,对于特殊形状的区域无法使用;所以在焊装车间,安全光幕和安全扫描仪的应用场合更多,组合形式也更多。
安全设备的初衷是对操作者的安全保护并提高生产效率。在焊装线内,人机交互最频繁的位置就是“起点”和“终点”,“起点”是上料口,“终点”是返修工位。
上料口是焊装车间最典型的人机交互工位。如图10所示,通常焊装上料口需要人员上料之后机器人进入上料区域取料,料口最外侧的竖直光栅可以检测是否有人员突然闯入;安全扫描仪通过水平安装,可以有效的监控人员是否滞留在机器人抓取区域;同时安全扫描仪通过垂直安装,可以有效的隔离机器人区域和上料区域,在机器人运动到上料区域之前进行识别和停止。
对于光幕的安装和使用,从方便生产操作的角度考虑,肯定是距离设备越近越好。因为距离越近,操作人员的工作量越小,但从安全角度考虑,则距离设备越远越好,距离越远,操作人员受到伤害的可能性越小,从触发光栅到接近危险源这段时间内,设备已经完全停止。因此需要有一个最近距离,也就是安全距离。
根据标准ISO 13855: 2010 Safety of machinery — Positioning of safeguards with respect to the approach speeds of parts of the human body,人体在垂直侵入光幕的检测区域时,安全距离为:
S = K T + C
式中,S为安全距离;K为身体或部分身体进入检测区的接近速度,步行时为1 600 mm/s,手部速度为2 000 mm/s;T为整个系统的停止时间,一般由3部分组成,防护装置自身的响应时间、信号的传输时间和机器人的停止时间;C为附加距离,用于对人体上肢的保护,其计算公式如下:
C = 8 ( d - 14 )
式中,d为光幕的分辨率。
对于焊装车间常见的上料口,K选取1 600 mm/s,防护装置的响应时间为0.023 s,信号传输时间为0.2 s,机器人的停止时间为0.4 s,光幕的分辨率为30 mm,经计算,安全距离S=1 125 mm。
图11图12所示,上料口的光幕垂直安装,光幕最低点距离地面300 mm,光幕的保护高度不低于1 800 mm。根据料口处的上料台的形式,合理确定水平扫描仪的数量,原则是检测覆盖操作者所有能到达的位置,不允许存在盲区。扫描仪平面一般距离地面300 mm。图13中的黑色围栏高度至少为2 200 mm,如果上料台不能完全将人阻挡在料口处,则需要增加绿色围栏,高度不低于1 400 mm。监控机器人的扫描仪至少保留500 mm的安全距离,同时工人进入工位后,机器人不应向工位移动。如图13所示,检测机器人的扫描高度应高于机器人,建议不低于3 000 mm。而对于底座较高的机器人扫描高度要相应提高。机器人进入工位的整个过程中,保证扫描仪全程检测到机器人。不推荐使用光幕检测机器人,因为机器人容易从光幕上方越过。
在焊接生产中,返修是避免不了的,一般在焊装总成的终点设置返修工位,如图14所示。通过对待返修产品进行规范化管理,可以降低因作业问题或设备问题造成的产品损坏。
外观缺陷为外观产品的凹坑或者凸包;零件缺陷为不合格零件的使用,零件安装不到位产生的错装;过程缺陷一般指焊点毛刺,焊点开焊或漏焊,胶量过多造成的溢胶。
返修工位的安全距离计算和上料口稍有不同,上料口的夹具高度较高,附加距离C用来保护操作人员的上肢,而返修工位的滚床和翻修平台是齐平的,车身在滚床上运动,危险点在下肢,因此计算如下:
C = 1200 - 0.4 H
式中,H为扫描仪高度。
图15为返修工位示意,K取1 600 mm/s,防护装置的响应时间为0.068 s,信号传输时间为0.2 s,机器人的停止时间为0.4 s,扫描仪的高度H=120 mm,经计算,安全距离S=2 149 mm。
随着汽车产业的快速发展,自动化生产线复杂程度越来越高,同时人机安全越来越受到重视。本文描述了安全设备在焊装线人机交互过程的研究应用,从安全标准的解读到安全设备工作原理的介绍,最后通过理论公式计算安全距离,满足相关安全标准,为焊装线体供应商及汽车生产主机厂关于焊装线人机安全建设提供了很好的参考。
