In order to address the issue of failure fracture of balance suspension leaf spring seat of engineering vehicle, this paper analyzed the balance suspension leaf spring seat by process analysis, fracture analysis, metallographic examination, strength test, hardness test and material fatigue limit testing. The results show that the material used in the balance suspension leaf spring seat meets the standard requirements, and the failure modes include multi-source high stress and low cycle bending fatigue cracking, the crack originates from the rounded root between the balance suspension leaf spring seat and the U-bolt, which is thick and easy to produce defects like shrinkage and porosity in the production process. In the structure, this position is the balance suspension leaf spring seat under the greatest stress position and a dangerous section of the part.

为解决某工程车平衡悬架钢板弹簧座失效断裂问题,利用工艺分析、断口分析、金相检验、强度检测、硬度检测以及材料疲劳极限检测等方法,对平衡悬架钢板弹簧座进行分析。结果表明:平衡悬架钢板弹簧座所用材料满足标准要求,平衡悬架钢板弹簧座的失效形式为多源高应力、低周次弯曲疲劳开裂,裂纹源处于平衡悬架钢板弹簧座与U型螺栓配合的圆角根部位置,该位置较厚大在生产工艺上易产生缩孔缩松等缺陷,在结构上是平衡悬架钢板弹簧座承受应力最大的位置,为零件的危险截面。

In order to address the issue of failure fracture of balance suspension leaf spring seat of engineering vehicle, this paper analyzed the balance suspension leaf spring seat by process analysis, fracture analysis, metallographic examination, strength test, hardness test and material fatigue limit testing. The results show that the material used in the balance suspension leaf spring seat meets the standard requirements, and the failure modes include multi-source high stress and low cycle bending fatigue cracking, the crack originates from the rounded root between the balance suspension leaf spring seat and the U-bolt, which is thick and easy to produce defects like shrinkage and porosity in the production process. In the structure, this position is the balance suspension leaf spring seat under the greatest stress position and a dangerous section of the part.

平衡悬架钢板弹簧座位于工程车车架位置,在工程车行驶过程中平衡悬架钢板弹簧座利用U型螺栓固定于钢板弹簧上,起到连接钢板弹簧和平衡悬架支架的作用,目前平衡悬架钢板弹簧座的常用材料有铸钢材料、高牌号铸造球铁材料等高强韧材料。平衡悬架钢板弹簧座是工程车悬架系统中保证安全性能的关键部件,工程车常承担较大载重、行驶的工况也较为复杂。
为了探究不同工况下平衡悬架钢板弹簧座的使用寿命,常使用结构仿真分析和道路试验相结合的方式对平衡悬架钢板弹簧座的使用工况进行模拟。试验结果表明,平衡悬架钢板弹簧座在与U型螺栓配合的圆角根部位置易发生弯曲疲劳开裂,利用工艺分析、断口分析、金相检验、强度检测、硬度检测以及材料疲劳极限检测等方法对零件断裂原因进行分析,可综合总结出平衡悬架钢板弹簧座的常见失效原因及其解决方案。
某工程车平衡悬架钢板弹簧座的宏观形貌如图1所示,其在车架上的装配位置如图2所示。在工程车行驶过程中,利用U型螺栓将平衡悬架钢板弹簧座固定于钢板弹簧上,连接钢板弹簧和平衡悬架支架,正常情况下平衡悬架钢板弹簧座主要承受拉压和弯曲载荷。
工程车平衡悬架钢板弹簧座在复杂路况下行驶过程中发生失效断裂,对平衡悬架钢板弹簧座的断裂原因及材料性能进行分析。
平衡悬架钢板弹簧座的宏观断口形貌如图3所示,观察零件的断口形貌可以分析出,零件的裂纹源位于平衡悬架钢板弹簧座与U型螺栓配合的圆角根部位置(图4),在车辆行驶过程中,该位置承受较大的弯曲载荷,零件的断口为多源弯曲疲劳断口,断裂性质为多源、高应力、低周次弯曲疲劳开裂。
零件断裂位置与铸造分型面相交,如图5所示,该位置打磨加工后出现了明显的打磨棱角,导致该部位对应力集中敏感。
结合平衡悬架钢板弹簧座的结构和铸造生产工艺分析零件的失效原因:结构上,零件断口裂纹源位置为结构仿真分析中的危险界面位置(图6),在复杂路面工况下,该位置所受弯曲载荷较大、安全系数较低,易发生失效问题。工艺上,零件断口位置较厚易产生缩松缩孔等缺陷(图7~图8),该缺陷会降低零件材料性能及承载截面面积,增大断面应力。
在高牌号铸造球铁-平衡悬架钢板弹簧座断口附近取样,制备成圆柱哑铃状拉力试棒,采用电子万能材料试验机,试验方法执行国家标准GB/T228.1—2021 《金属材料 拉伸试验 第1部分:室温试验方法》[1]进行检验,铸钢材料性能要求执行标准GB/T 14408—2014 《一般工程与结构用低合金钢铸件》[2],铸铁材料性能要求执行标准GB/T 24733—2023 《等温淬火球墨铸铁件》[3] ,检验结果见表1~表2
在高牌号铸造球铁-平衡悬架钢板弹簧座断口附近取样,预磨抛光后,在布氏硬度计下进行硬度值检测,试验方法执行国家标准 GB/T 231.1—2018《金属材料 布氏硬度试验 第1部分:试验方法》[4]进行检验,检测结果见表3
在高牌号铸造球铁-平衡悬架钢板弹簧座断口附近取样,预磨抛光后,在ZEISS金相显微镜下对平衡悬架钢板弹簧座的石墨形貌进行检验,试验方法执行国家标准GB/T 13298—2015《金属显微组织检验方法》[5],用质量分数4%的硝酸酒精腐蚀样品,在ZEISS金相显微镜下对平衡悬架钢板弹簧座的组织进行观察,根据国家标准GB/T 9441—2021《球墨铸铁金相检验》[6]对光学显微镜下的零件显微组织进行评定,标准GB/T 24733—2023《等温淬火球墨铸铁件》中规定该材料的性能要求为:表面金相组织石墨球化级别1~2级,石墨数量不低于100个/mm2
结果显示,平衡悬架钢板弹簧座石墨形态呈球状,球化级别为2级,石墨大小等级为6级,石墨数量约为120个/mm2,基体组织为奥铁体,零件所用材料符合要求,见图9~图10
选取由平衡悬架钢板弹簧座的原材料-铸钢材料、高牌号铸造球铁材料制作成的弯曲疲劳试样各100根,根据国家标准GB/T 4337—2015《金属材料 疲劳试验 旋转弯曲方法》[7]进行试样制样加工及试验操作,本次试验的试验设备为PQ1-6旋转弯曲疲劳试验机,在室温大气环境下利用旋转弯曲方式进行加载,试验应力比R=-1,试验频率为5 000次/min。
本次旋转弯曲疲劳试验用升降法[8]测试材料的疲劳极限(1.0×107次)。按照公式为:

式中:n为有效数据点个数,m为试验应力水平级数,vi为在第i级应力水平的数据点个数,${\sigma }_{i}$为第i级应力水平(i=1,2,…,m)。
分别计算两种材料的旋转弯曲疲劳极限,得到铸钢材料σ-1=522.5 MPa、高牌号铸造球铁材料σ-1=322.8 MPa。试验结果表明平衡悬架钢板弹簧座生产材料中铸钢材料的旋转弯曲疲劳性能明显优于高牌号铸造球铁材料,抗旋转弯曲疲劳性能更好。
平衡悬架钢板弹簧座的失效形式为多源的高应力、低周次弯曲疲劳断口。裂纹源处于平衡悬架钢板弹簧座与U型螺栓配合的圆角根部位置,该位置较厚大在生产工艺上易产生缩孔缩松等缺陷,在结构上该位置是平衡悬架钢板弹簧座承受应力最大的位置为零件的危险截面。综合铸造生产工艺、结构分析,在该位置容易先发生失效问题。
铸钢-平衡悬架钢板弹簧座的强度性能无异常,现生产件的性能能够满足国标性能要求。
高牌号铸造球铁-平衡悬架钢板弹簧座的强度性能、硬度性能无异常,基体石墨为球状石墨,球化级别为2级,石墨大小等级为6级,石墨数量约为120个/mm2,基体组织为奥铁体,现生产件的性能能够满足国标材料性能要求。
在零件选材方面,结合平衡悬架钢板弹簧座的强度性能和疲劳性能综合分析,在保障零件承载的情况下,选择铸钢材料生产平衡悬架钢板弹簧座的可靠性更高、零件的韧性更强、抗弯曲疲劳性能更好。
在生产工艺方面,建议调整铸造后的打磨加工工艺,避免在平衡悬架钢板弹簧座的关键部位(如与U型螺栓配合的圆角位置等应力较大位置)出现明显的打磨棱角,同时建议调整铸造工艺分型面,可将分型面设定在承载较小或对使用性能影响不大的非关键部位。
在零件结构方面,建议优化调整平衡悬架钢板弹簧座与U型螺栓配合部位的高度(图11标注位置),提升该部位抗弯结构强度,同时加大圆角,减小该部位结构强度的变化,避免应力集中的产生。
汽车平衡悬架钢板弹簧座作为工程车悬架系统的关键零部件,承担着连接工程车悬架系统中钢板弹簧和平衡悬架支架、稳定车辆悬架系统平衡的作用,在车辆行驶过程中通常要承受较大的拉压和弯曲载荷。通过道路试验检测平衡悬架钢板弹簧座在不同工况下的服役寿命,试验结果表明,平衡悬架钢板弹簧座容易在与U型螺栓配合的圆角根部位置发生多源的高应力、低周次的弯曲疲劳开裂。为了探究平衡悬架钢板弹簧座的失效原因及解决方案,利用仿真分析、工艺分析、断口分析、金相检验、强度检测、硬度检测以及材料疲劳极限检测等方法对零件断裂原因进行分析后,得到以下结论。
a.在平衡悬架钢板弹簧座的现有生产材料中,铸钢材料的韧性与抗弯曲疲劳性能明显优于高牌号铸造球铁材料,在保证平衡悬架钢板弹簧座强度的前提下,使用铸钢材料平衡悬架钢板弹簧座的服役寿命更长;
b.结构仿真分析结果显示平衡悬架钢板弹簧座上与U型螺栓配合的圆角位置在车辆行驶过程中承受应力最大,属于零件的危险截面位置,同时该位置结构较为厚大在铸造生产过程中也易产生缩孔缩松等缺陷。通过对该位置的结构和铸造工艺参数进行优化,可有效提升该部位的抗弯结构强度,减小该部位结构强度的变化,有效避免了应力集中的产生,提高零件的服役寿命。
