To address the issue of flanging cracking of automotive high-strength steel longitudinal beam, this paper analyzed the mechanical properties of parts and cause of cracking. Using empirical method to modify the die to prevent crack source generation and crack expanding has certain effect, but cannot eliminate cracking. Formability analysis of flanging process was carried out by using AutoForm software simulation, which proved the empirical method, the effect of process gap, and the consistency between simulation and reality. Through simulation, a better form of process gap was found. The simulation results were applied to die modification, which eliminated flanging cracking, reduced the die changing time, shortened the optimization cycle and reduced cost.

针对汽车高强钢纵梁翻边开裂问题,对零件的材料力学性能和开裂原因进行分析。以经验方法从阻止裂纹源产生和裂纹扩展方面进行改模有一定效果但不能消除开裂问题。用AutoForm软件仿真模拟,对翻边工艺进行成形性分析,验证了经验方法和增加工艺缺口的有效性,以及模拟与实际的一致性。通过模拟,找到了工艺缺口的较优形式。将模拟结果应用于实际改模,解决了翻边开裂问题,减少了改模次数,缩短了优化周期,节约成本。

针对汽车高强钢纵梁翻边开裂问题,对零件的材料力学性能和开裂原因进行分析。以经验方法从阻止裂纹源产生和裂纹扩展方面进行改模有一定效果但不能消除开裂问题。用AutoForm软件仿真模拟,对翻边工艺进行成形性分析,验证了经验方法和增加工艺缺口的有效性,以及模拟与实际的一致性。通过模拟,找到了工艺缺口的较优形式。将模拟结果应用于实际改模,解决了翻边开裂问题,减少了改模次数,缩短了优化周期,节约成本。

To address the issue of flanging cracking of automotive high-strength steel longitudinal beam, this paper analyzed the mechanical properties of parts and cause of cracking. Using empirical method to modify the die to prevent crack source generation and crack expanding has certain effect, but cannot eliminate cracking. Formability analysis of flanging process was carried out by using AutoForm software simulation, which proved the empirical method, the effect of process gap, and the consistency between simulation and reality. Through simulation, a better form of process gap was found. The simulation results were applied to die modification, which eliminated flanging cracking, reduced the die changing time, shortened the optimization cycle and reduced cost.

前纵梁是承载式车身的重要承载部件,更是汽车碰撞安全的重要零件之一[1]。某车型前纵梁基于轻量化和节能环保的前提,采用厚度2.3 mm的高强度钢板,经模具冷冲压工艺制成。其尾部有处翻边搭接面,用于与多个零件焊接,因此尺寸精度要求很高[2]。但在开发阶段,该搭接面在翻边成形时发生100%开裂[3],是急需解决的重点问题。由于传统模具调试手段基于经验,依靠实际生产结果验证,每次优化都要造成短期生产停顿,造成大量经济与时间损失。虽然经验方法实现了不同程度的改善效果,却始终不能消除开裂,亦不能直观体现优化措施与开裂改善之间的因果关系。本研究利用AutoForm软件,结合理论分析,找到最佳参数范围,以减少调试次数,实现降本增效。
某车型前纵梁造型如图1所示,其搭接面的成形需要经过拉深→冲裁→翻边3道工艺。前纵梁为深拉深零件,拉深工序使材料冷作硬化,零件塑性变形接近材料的延展极限,导致进一步拉伸变形容易开裂[4]。冲裁工艺形成零件轮廓,冲裁断面的撕裂带和毛刺边是翻边开裂的裂纹源。翻边工艺将搭接面折弯成形,为保证尺寸精度,需要采用很小的翻边间隙和翻边R角,使局部应力应变集中,更容易发生开裂失效[5-6]。所以该前纵梁由于工艺设计原因,更容易发生开裂,其初始开裂状态如图2所示。
该零件采用牌号为HC450XD的高强度钢板,实测机械性能如表1所示,表中Re为材料的屈服强度,Rm为抗拉强度,AL为断裂伸长率,n为硬化指数。某历史车型前纵梁的材料牌号为ZSTE260,机械性能如表2所示。对比断裂伸长率AL可以发现,新车型前纵梁材料延展性差,只有对比车型前纵梁材料的67%,当拉伸变形超过16%时即发生开裂。同时,从相关文献可知[7],高强度钢板缺口敏感性大,一旦出现裂纹源头,裂纹的扩展速度和深度都远大于普通钢板。所以由于原材料原因,该前纵梁更容易发生开裂。
如前所述,该零件由拉深、冲裁、翻边3道工艺成形。对于塑性变形余量不足产生的开裂,通常采用储料包经验措施。但是该搭接面为焊接面,对平整度有较高要求,所以不适宜在拉深工序设置储料包。而汽车钣金件开裂过程一般由裂纹源的产生和裂纹的扩展两部分组成,所以本文从控制冲裁工序的裂纹源产生和翻边工序的裂纹扩展两方面进行分析。
典型的冲裁件断面普遍存在断裂带和毛刺边,是裂纹产生的源头[8]。试验先打磨掉工序件毛刺边后,再进行翻边,在多种翻边间隙和翻边R角状态下,试验零件均不发生开裂。因此,消除冲裁工序的毛刺边是解决裂纹源头的关键。
冲裁间隙对毛刺的产生有很大影响[9],按照冲裁手册和经验数据,冲裁间隙选用单边8%~10%的料厚较为适宜。经试验验证,最佳间隙值确在此范围内,过紧的间隙反而会导致刀具刃口磨损或崩刃。对冲裁间隙进行精细化研配后,翻边开裂程度从最初的图2状态,优化至图3状态。
但即使结合加大压料力、更换冲模材料等措施,均无法通过仅调整冲裁工序彻底消除开裂。根据高强钢的冲裁基理,彻底消除微观裂纹源很难,且大批量高速生产需要有一定的稳定裕度。因此,下一步重点问题应该是阻止冲裁截面上的微观裂纹源扩展成板料轮廓上的宏观缺口。
如前文所述,为提高尺寸精度,该零件翻边工艺采用了更小的翻边R角和翻边间隙,造成了翻边处局部应力应变更大。纵梁材料具有较高的抗拉强度和较低的延展性,即可以承受较大的应力,却不能承受过大的应变。所以控制局部应变,是阻止裂纹源扩展的关键。根据经验,尝试了改变翻边刃入时序、变间隙翻边、变R角翻边等方式,均无明显改善。而如图4所示,加大冲裁轮廓的工艺缺口,能使裂口长度明显缩短。
考虑每次改模成本在数万元,造成的试验件报废和停产成本在10万元以上,故决定使用AutoForm软件进行模拟,寻找最佳的工艺缺口形式。
首先在AutoForm软件中建立模型,对翻边工序进行成形性分析,发现原工艺边缘处模拟结果判定为开裂(图5a),由此可知,即使工件的冲裁质量在最佳状态,翻边工序依然开裂。根据实际零件的试验结果,对模型增加了深度为3 mm的工艺缺口,如图5b所示,显示零件成形性显著改善,但仍有较大的开裂风险区域,与实际一致,验证了用软件模拟代替实际改模进行试验的可行性。又分别进行了深度为5 mm和8 mm工艺缺口的模拟,结果如图5c和5d所示。根据结果预测,工艺缺口深度越长,工件翻边开裂风险越小。
通过结合模拟的成形极限图如图6所示,可以判断增加工艺缺口后,翻边处的应变显著下降。可以推断,工艺缺口线长度增加,翻边边缘处的局部应变减小,开裂风险降低。但是,零件本身有一腰型孔,过深的工艺缺口会导致此处局部强度减弱。所以在控制工艺缺口深度的前提下,尽量增加线长度。将通过不断调整工艺缺口形状找到的较优形状作为最终方案,其模拟结果如图7所示。
在精细化研配冲裁间隙、增大冲裁压料力等措施基础上,根据模拟结果,修改冲裁工艺缺口轮廓,翻边后的工件没有开裂。从图8可以看出,翻边边口处无宏观裂纹源,更未发生裂纹扩展。此外,考虑到环境保护和后续焊接电泳等工艺,项目开发阶段未使用拉延润滑油,为批量生产预留了足够的安全裕度。在随后的批量生产中,此处翻边边口的质量处于稳定状态。
本研究从工艺和材料角度对某车型前纵梁翻边开裂问题进行分析,认为阻止裂纹源的产生和裂纹的扩展是优化翻边开裂问题的关键。以传统经验方法结合AutoForm软件模拟,确定了优化冲裁间隙在阻止裂纹源产生方向上和增加工艺缺口在阻止裂纹扩展方向上的有利效果。利用软件模拟成本低、周期短的优点,不断调整工艺缺口轮廓并得到了较优方案,应用于实际生产。
