To guide the design of car seats and save development time, this paper studied the effects of residual stress and plastic deformation generated after sheet metal parts stamping on the crash simulation of car seat based on one-step stamping, and investigated the automatic processing method of stamping process. Stamping simulation of sheet metal parts was conducted through the Radioss_One_Step module of Altair HyperWorks software. The program was optimized by TCL/TK and Python language, to achieve the automatic batch processing of stamping simulation of all sheet metal parts of seat, meanwhile, the stamping results was automatically mapped to crash model. This paper took the driver’s seat of a vehicle as research object to perform crash simulation and physical test of the 50th percentile male dummy. It is found that the rear impact simulation with the stamping results is closer to the physical test, the simulation is more accurate. Moreover, the optimized batch program can save more than 90% of the working time.

为指导座椅设计、降低开发工时,基于一步法冲压映射研究了钣金件冲压后产生的残余应变、塑性变形对汽车座椅碰撞仿真结果的影响,研究冲压映射过程的自动化处理方法。通过Altair HyperWorks软件的Radioss_One_Step模块模拟钣金件冲压;利用Tcl/Tk以及Python语言优化编程,实现座椅全部钣金件冲压模拟的自动化批量处理,并将冲压结果自动映射至碰撞模型;以某车型驾驶员座椅为研究对象,进行第50百分位男性假人后撞仿真与物理试验的对比分析。研究发现:带有冲压映射结果的仿真分析更接近物理试验,仿真更加精确,与手动处理相比,采用优化的批处理程序降低工时90%以上。

为指导座椅设计、降低开发工时,基于一步法冲压映射研究了钣金件冲压后产生的残余应变、塑性变形对汽车座椅碰撞仿真结果的影响,研究冲压映射过程的自动化处理方法。通过Altair HyperWorks软件的Radioss_One_Step模块模拟钣金件冲压;利用Tcl/Tk以及Python语言优化编程,实现座椅全部钣金件冲压模拟的自动化批量处理,并将冲压结果自动映射至碰撞模型;以某车型驾驶员座椅为研究对象,进行第50百分位男性假人后撞仿真与物理试验的对比分析。研究发现:带有冲压映射结果的仿真分析更接近物理试验,仿真更加精确,与手动处理相比,采用优化的批处理程序降低工时90%以上。

To guide the design of car seats and save development time, this paper studied the effects of residual stress and plastic deformation generated after sheet metal parts stamping on the crash simulation of car seat based on one-step stamping, and investigated the automatic processing method of stamping process. Stamping simulation of sheet metal parts was conducted through the Radioss_One_Step module of Altair HyperWorks software. The program was optimized by TCL/TK and Python language, to achieve the automatic batch processing of stamping simulation of all sheet metal parts of seat, meanwhile, the stamping results was automatically mapped to crash model. This paper took the driver’s seat of a vehicle as research object to perform crash simulation and physical test of the 50th percentile male dummy. It is found that the rear impact simulation with the stamping results is closer to the physical test, the simulation is more accurate. Moreover, the optimized batch program can save more than 90% of the working time.

汽车座椅是车体中直接与人体接触的部件,影响舒适性和安全性,是保证乘员安全的关键部件之一,座椅的被动安全设计至关重要。在汽车座椅开发阶段,座椅碰撞性能仿真可以有效指导座椅设计、减少物理试验次数、缩短开发周期、降低成本。
目前,座椅骨架中的大部分零件采用金属板材冲压成形,若拉伸超过金属材料的屈服强度,会发生塑性变形、改变零件厚度、出现加工硬化现象。研究表明:金属材料的冲压成形工艺对碰撞仿真结果影响显著,文献[1]基于一步逆成形算法,证明了冲压带来的塑性应变对碰撞仿真结果影响最大;文献[2]研究表明,对于帽型构件,冲压过程所产生的壁厚变化及残余应力等对碰撞仿真的精度影响显著;文献[3]基于一步法研究冲压成形工艺对整车碰撞性能的影响,发现考虑成形历史的碰撞仿真结果与试验结果更为接近;文献[4]以车门系统为对象研究了一步法、增量法对碰撞仿真分析的影响,发现在一定误差范围内,一步法非常高效,且考虑成形结果的车门系统更接近实车碰撞情况;文献[5]将冲压成形引起的车身部件厚度减薄、残余应力等信息映射到整车碰撞仿真模型中,通过对比正面碰撞仿真结果和试验结果,发现引入冲压成形历史的碰撞仿真模型可显著提高整车碰撞仿真的精度;文献[6]以前防撞梁为研究对象,将其冲压结果映射至整车碰撞模型中,并与试验结果对比,证明了考虑成形结果的整车碰撞仿真更能精确反映实车碰撞试验结果;文献[7]研究了冲压效应对方形截面梁碰撞性能的影响,并通过整车100%正面碰撞仿真与试验对标,证明了在碰撞仿真中引入冲压效应是精细化碰撞仿真的正确方向。然而,冲压成形工艺对汽车座椅的碰撞仿真分析结果的影响研究较少。
为使汽车座椅碰撞仿真分析更加接近实际情况,基于Altair HyperForm 软件的一步法成形(Radioss_One_Step)模块进行了钣金件的冲压成形仿真分析,并将冲压后产生的残余应力结果映射至座椅碰撞模型中。为提高分析效率,利用Tcl/Tk以及Python语言优化编程,实现了全过程自动化处理。
一步成形法也称为单步法[8],是常用的板料冲压成形仿真方法,是一种能够快速完成计算的单步算法。与制造过程相反,模拟计算是从初始形状到平面形状的过程,如图1所示,因此也称为反成形模拟。一步法以拉格朗日全量理论为依据,将钣材冲压成形过程简化为加载变形过程,忽略中间状态,不考虑模具的几何结构,计算效率高、操作简单,仿真精度也在可接受的范围内。
HyperForm是一款专业的钣金冲压成形仿真软件,提供了三大主流成形仿真工具:一步法、增量法及模面设计。HyperForm One-Step模块为基于一步法的成形仿真模块,可以应用在产品设计评估和工艺流程评估阶段。使用HyperForm One-Step模块进行座椅零件冲压结果映射的步骤为:
a. 模型准备。在HyperForm One-Step模块中导入单个座椅零件的网格模型,建立该零件的材料、厚度信息。
b. 设置冲压方向。使用Autotipping工具设置零件的冲压方向。
c. 运行计算。运行计算后可得到包含冲压后零件厚度、残余应变信息的结果文件(*.k.hmx),如图2所示,图中EPS(Effective Plastic Strain)为有效塑性应变。
d. 结果查看。使用工具%Thinning可查看冲压后零件厚度的变化量云图,如图3所示。
Altair HyperWorks软件的Radioss_One_Step模块可实现座椅零件的冲压分析,得到包含冲压后预应力信息的文件。但通过界面操作,每次只能处理一个零件,一套座椅骨架中约有40个钣金件需要进行冲压分析。为提高工作效率,利用Tcl/Tk以及Python语言优化编程,实现多个座椅零件冲压结果映射的自动化批量处理。
采用批处理程序将零件一步法冲压后产生的残余应力结果映射至座椅模型中的步骤如下:
a. 简化座椅模型。首先检查座椅模型文件,保证一个Component对应一个零件;然后删除座椅模型中多余的项,只保留需要冲压的金属件所在的Components以及与其关联的Materials、Properties、Curves信息;采用Tcl语言编写脚本程序,将每个零件自动保存为单独的*.k文件,并自动获取对应的材料、厚度信息。
b. 获得冲压角度信息。采用Tcl语言编写脚本程序,自动获取每个零件的冲压角度信息。
c. 生成批处理信息文件*.hfb。使用Python语言编写程序Generate multimap.hfb file,输入整合后的零件材料、厚度、冲压角度信息文件,一键生成批处理信息文件*.hfb ,如图4所示。
d. 批量求解。编写批量处理程序实现后台批量调用Radioss_One_Step求解器,得到每个零件冲压映射后的结果文件*.map。
e. 将结果Map文件替换至原座椅模型。采用Tcl语言编写脚本程序,逐一将每个零件的结果文件*.map自动导入原座椅模型,并进行替换。
与手动操作相比,编程优化后可降低工时90%以上。以某座椅模型为例,该座椅骨架约有41个冲压件需进行冲压映射处理,手动处理用时约为124.35 min,需要做41次重复操作,本文所述方法用时约为9.03 min,工时降低约92.7%,如表1所示。
以某项目驾驶员座椅为例,进行H350假人后撞分析。使用自动化批处理技术将冲压结果映射至碰撞模型进行模拟分析,将分析结果与物理试验结果进行对比。
某项目驾驶员座椅后撞试验信息如表2所示。将驾驶员座椅调节至高调最低滑轨最后位置,试验假人采用Hybrid III型第50百分位男性假人。图5所示为座椅试验前状态。试验采用正弦波形,碰撞过程中加速度峰值为21.36 g。通过角度传感器记录座椅靠背角度变化,由物理试验得到,撞击过程中座椅靠背最大动态偏转角左侧为23.54°,右侧为19.6°。
根据3D数据及零件清单(Bill of Materials,BOM)信息建立该驾驶员座椅的后撞仿真模型,该模型不包含冲压映射结果,如图6所示,模型信息如表3所示。模型中输入与物理试验相同的撞击曲线,并通过LS-DYNA求解分析。由仿真分析结果可得到座椅靠背最大动态偏转角左侧为26.54°,右侧为22.23°。
简化该驾驶员座椅模型,并使用上文中的批量处理技术将冲压映射结果文件带入原模型,处理过程如图7所示,完成后进行碰撞分析。由分析结果可知,带有冲压映射结果的模型后撞过程中座椅靠背最大动态偏转角左侧为24.38°,右侧为21.11°。
图8所示为2种仿真结果座椅靠背最大变形位置对比,由图8可知,带有冲压映射结果的座椅骨架碰撞仿真后靠背骨架变形角度更小。将带有冲压映射结果和不带冲压映射结果的仿真分析结果与物理试验结果进行对比,比较碰撞过程中座椅靠背最大动态偏转角,如表4所示,可知带有冲压映射结果的仿真分析座椅靠背最大动态偏转角度更接近物理试验结果。
将该冲压映射批处理技术推广应用至多个项目,对比采用手动处理和批处理程序所用工时,使用冲压映射批处理技术可降低工时90%以上,如表5所示。
为满足座椅的安全性法规,仿真分析在座椅产品设计阶段非常重要,故应提高仿真精度并降低分析工时。将金属零件冲压映射结果带入碰撞模型,可提高仿真精度,本研究基于HyperForm中的一步法冲压模块,编写批量处理程序,实现了整套座椅零件冲压映射的自动化处理,缩短了分析工时。
