In order to determine the fracture mechanism and cause of the trunk lid torsion bar spring, the fracture morphology, composition, size, material strength, microstructure and residual stress were tested, and a comprehensive analysis was conducted in combination with background information. The results indicate that the torsion bar spring of the trunk lid experienced high-strength steel delayed cracking at the concentrated bending stress caused by high material strength, insufficient tempering, and high residual stress. Based on the cause of cracking, improvements were made from two aspects: controlling the strength of raw materials and optimizing the stress relief tempering process to reduce residual stress, and ultimately the delayed cracking failure of the luggage torsion bar spring was effectively solved.

为了确定行李箱扭杆弹簧断裂机理和原因,对其断口形貌、成分、尺寸、材料强度、微观组织和残余应力进行检测,并结合背景信息进行综合分析。结果表明:行李箱盖扭杆弹簧由于材料强度高、回火不充分、残余应力大,从而在折弯应力集中处发生高强钢延迟开裂。基于开裂原因,从控制原材料强度和优化去应力回火工艺以降低残余应力2个方面进行改进,最终有效解决了行李箱扭杆弹簧延迟开裂失效问题。

In order to determine the fracture mechanism and cause of the trunk lid torsion bar spring, the fracture morphology, composition, size, material strength, microstructure and residual stress were tested, and a comprehensive analysis was conducted in combination with background information. The results indicate that the torsion bar spring of the trunk lid experienced high-strength steel delayed cracking at the concentrated bending stress caused by high material strength, insufficient tempering, and high residual stress. Based on the cause of cracking, improvements were made from two aspects: controlling the strength of raw materials and optimizing the stress relief tempering process to reduce residual stress, and ultimately the delayed cracking failure of the luggage torsion bar spring was effectively solved.

行李箱盖扭杆弹簧作为行李箱盖铰链上的弹性元件,普遍应用于经济型三厢轿车,其主要利用在行李箱盖开启与关闭运动过程中扭转产生的弹性势能克服行李箱盖的重力势能,减小举升操作力与关闭冲击力,并保持开启功能[1]。如果扭杆出现断裂失效,行李箱盖无法自动弹起,将严重影响操作感受并引起强烈抱怨,对车辆的品牌形象造成不良影响。
为了保证扭杆能满足工作扭转载荷需求,同时避免耐久后扭转衰减,扭杆一般选用高强度碳素弹簧钢丝,如55CrSi或SWOSC-B。然而在实际应用中,由于扭杆弹簧材料强度较高,达到1 710~1 890 MPa[2-3]时常发生断裂。当前文献介绍的断裂原因主要为表面缺陷、脱碳或氢脆,而对其他原因介绍较少。本研究针对某行李箱扭杆弹簧由于高强度和残余应力引起的断裂进行深入分析,并提出了有效的管控措施。
新车行李箱盖扭杆弹簧在试生产阶段产线装配过程中出现了多起断裂事件,失效件断裂位置均处于折弯角度较小的折弯处,而扭杆的表层电泳层完好,未见异常损伤(图1)。
利用体视显微镜对断口进行宏观检测。不同方向的形貌如图2所示。由图2可以看出:断裂面与轴线呈一定倾斜角度,表现出扭转断裂的特征,与工作受力相一致;整个断裂面除局部锈蚀外,其余区域均呈新鲜断裂面的特征。断口边部(图2a虚线所标记的区域)断裂面呈45°剪切的特征,由此可知剪切区是裂纹扩展后形成的最后断裂区[4]。在折弯内侧无剪切断裂区可见裂纹台阶,应为裂纹起源的区域。裂纹从内侧起源后,在扭转载荷下向其他区域扩展,最后发生剪切过载断裂。
利用扫描电镜对断口形貌进行观察,其结果如图3所示。靠近折弯内侧断裂面的微观形貌主要为沿晶+少量的穿晶,呈脆性断裂特征;随着与折弯内侧表面距离的增加,沿晶减少,穿晶韧窝的面积增加。通过对断裂区域进行仔细观察发现:沿晶为主的脆性断口与韧窝为主的断口存在一定分界线;从微观形貌看出,图3c虚线所示的左侧区域的沿晶比例明显高于右侧区域,右侧的微观形貌以韧窝为主。分界线呈弧形,收敛于折弯的内侧,由此可以进一步佐证,裂纹起源于折弯内侧。从弧形分界线与折弯内侧表面的距离来看,沿晶脆性断裂区域深度约为1 mm。
对断口起源点进行能谱检测,结果如图4所示,未检测到腐蚀性、电泳及磷化处理的特征元素,如P[5]
失效件呈脆性断裂,因此两断裂面可以很好地进行拼接;拼接后的尺寸也能很好地反映断裂前的尺寸状态。利用体视显微镜对拼接后断裂处的折弯角度和半径进行检测,结果如图5所示。折弯角度为72°,符合图纸要求(72±1)°;内表面的半径约为8.5 mm,大于线径6.7 mm,其中心轴线的折弯半径约为12.1 mm,满足技术要求(12±1) mm,未见异常。抽检同批次未装配的扭杆弹簧,其尺寸与失效件的结果相当,均符合技术要求。
在断裂处进行取样,经过研磨、抛光后,采用4%的硝酸酒精进行腐蚀,然后利用蔡司显微镜对其组织进行检查,结果如图6所示。其表面无脱碳和增碳,与芯部的组织相同,均为细小的屈氏体,无任何异常。
扭杆材料为55CrSi,利用布鲁克直读光谱仪Q40对其成分进行检测,结果符合技术要求,如表1所示。
从失效的扭杆上截取3段长度约25 cm的拉伸样品,利用ZWICK Z250拉伸试验机进行拉伸检测,由表2可知,扭杆抗拉强度达到了要求的上限,断面收缩率符合要求。
利用PROTO 残余应力检测仪对折弯处的残余应力进行检测,结果如表3所示。
失效件折弯处内表面的残余应力较高,在300~360 MPa范围内,而其他批产项目相同材料的扭杆弹簧在折弯处的残余应力在200 MPa以内。
扭杆弹簧的生产工艺为:油淬火线材+折弯+去应力回火+前处理(含磷化)+电泳+烘烤。如果在电泳前开裂,则起源区域会氧化,且表面会形成磷化膜,呈现不同于新鲜的断裂面色彩;如果裂纹开口较大,电泳漆可能渗入。图7所示为某扭杆在折弯处开裂的照片,起源区域的断裂面有液体渗入,呈现多彩的色彩,并在近表层可见有黑色油漆。
该失效件断口起源区域的色彩与其他区域相同,呈现新鲜的金属色彩,未见腐蚀或者氧化程度差异;能谱检测结果也未见磷化处理中引入的P特征元素,且其氧含量也很低。结合以往的扭杆断裂经验,可以判断起源区开裂在电泳后形成。
断口检测结果显示裂纹起源于折弯的内侧表面;起源区域近表面深度约1 mm区域的断口形貌以沿晶为主,而其他区域的断口形貌以韧窝为主,为过载断裂形成。基于起源区域断口形貌与其他区域过载断口形貌的差异,可以看出:起源区域的断裂机理不同于其他区域,为非过载断裂。
装配车间反馈失效的扭杆均在装配后下一道工序检查或停车场检查时发现,结合上述脆性沿晶的断口特征可判断该断裂应该为延迟开裂。
延迟开裂主要分为应力腐蚀和高强钢延迟开裂2种。其中应力腐蚀是材料、腐蚀介质和应力共同作用的结果[6]。应力腐蚀开裂的断口表面会检测到腐蚀介质的存在[7],而失效件的断裂面未见腐蚀物,因此可以判断:起始开裂非应力腐蚀,而是高强钢延迟开裂。
高强钢延迟开裂是材料在静止应力的作用下,经过一定时间后突然发生脆性破坏的一种现象,是材料、环境和应力相互作用的结果。材料冶炼、制造或环境会导致材料中具有一定的氢,材料内部的氢会向应力集中的部位扩散聚集,这些应力集中的部位往往缺陷较多(原子点阵错位、空穴等),氢扩散到这些缺陷处,氢离子合成氢原子,氢原子进一步合成氢分子,将产生巨大的压力。该压力与材料内部的残余应力以及材料服役状态下所承受的外加应力形成一个合力。当这个合力超过材料的静疲劳强度时会导致延迟断裂[8]。从本质上说,高强钢延迟开裂主要与以下3个因素有关:
a.马氏体或其回火组织;
b.应力,包括残余应力和工作应力;
c.材料中含有一定的氢[9-11]
其中:具有马氏体及回火组织的材料拥有较高的强度,是延迟开裂的必要条件;应力和材料中的氢是延迟开裂的充分条件[11]
扭杆弹簧的原材料为油淬火钢丝,其组织为回火屈氏体,是马氏体回火后获得的组织,相对应材料具有较高的强度,实测结果显示其抗拉强度接近技术要求的上限1 890 MPa。强度越高,氢脆的敏感性越大,出现延迟开裂的概率越高[12]
扭杆弹簧承受的应力包括工作应力、装配应力和残余应力,其综合应力越高,延迟开裂也越容易发生。
当后备箱处于关闭状态时,扭杆弹簧的工作应力最大,而此工作应力与设计相关。与其他车型相比,该应力处于正常水平;此外,如果是由于设计应力过高导致,那么在产品的前期装车阶段也会出现类似失效,但却未出现。由此可以排除设计工作应力过大导致扭杆弹簧延迟断裂的可能性。
装配应力与零件尺寸和装配工艺有关。该零件在下线时经过100%的检具检测,尺寸符合要求;而与之匹配的车身经过检查也符合要求,因此可以排除零件尺寸问题。同时,对现场的装配过程进行调查:装配工人、装配工装以及工艺未有变化。由此可以排除装配应力过大的可能性。
残余应力检测结果显示:折弯内侧的残余应力明显大于其他项目相同材料的残余应力。折弯成形时残余应力过大会降低零件的承载能力,其大小取决于折弯半径、角度、去应力回火工艺以及材料的强度。材料的强度越高,成形半径越小,折弯角度越小,回火温度越低或者时间越短,残余应力越高。当产品设计和材料类型确定后,回火工艺是影响残余应力的主要因素。
该失效件的折弯角度和半径符合设计要求,无异常;材料的断面缩收率符合要求,未表现出材料脆性,但材料强度和回火工艺与其他项目对比存在一定的差异。失效扭杆的强度处于技术要求的上限,不同于其他项目扭杆弹簧材料强度控制在要求的中值以内,对最终的残余应力增大有一定的影响。此外,其他项目中扭杆弹簧采用的回火温度一般控制在380~430 ℃,回火时间约50 min;该工艺参数的选择主要考虑去除残余应力,同时避免过高的回火温度导致材料强度降低。依据残余应力检测结果来看,本次扭杆弹簧的回火工艺390 ℃/40 min有待优化,需要适当提高回火温度和时间,以降低扭杆弹簧的残余应力。
材料中的氢可能来源于3个方面:原材料制造过程、零件表面涂装过程、使用环境中的氢从外部渗入到材料内部。由于原材料来自正规的供货渠道、电泳工艺正常、弹簧表面油漆层完好,无腐蚀发生,且失效是在现场安装后不久出现了断裂,因此引入大量的氢导致材料变脆的可能性不成立。
基于延迟断裂各因素的排查结果,本次行李箱盖扭杆弹簧的断裂与材料的强度高、残余应力大有关。
基于失效的原因,从控制原材料强度和降低残余应力大小2个方面进行整改。原扭杆弹簧的原材料强度控制范围为1 740~1 890 MPa,较宽泛。如果材料的强度接近上限,延迟开裂敏感性增强,因此缩小其强度控制范围,按照要求的下限1 740~1 820 MPa控制,降低材料延迟开裂的敏感性;同时回火工艺由(390±10) ℃/40 min,调整为(405±10) ℃/50 min,以期望通过提高回火温度和时间,降低其残余应力。
利用残余应力检测仪,对改进后的零件在折弯处的残余应力进行检测,其结果为180~200 MPa,相对于失效零件显著降低。改进后零件在生产线安装后,未发生延迟断裂,表明原因分析准确,措施实施到位。
a.行李箱扭杆弹簧由于材料强度高、回火去应力不充分、残余应力过高,导致其在装配后在正常工作应力下发生高强钢延迟开裂;
b.基于失效的机理,原材料强度控制范围由1 740~1 890 MPa缩小为1 740~1 820 MPa,避免强度过高;同时调整回火工艺,由(390±10) ℃/40 min,改为(405±10) ℃/50 min,以降低其残余应力,从而有效地解决扭杆弹簧的延迟断裂问题。
