To address the issue of perceived quality in the appearance of vehicle gaps, this article mainly described the content and application of dimensional engineering in the entire product development life cycle of automobiles. The user’s perspective was introduced and a Dimensional Technical Specifications (DTS) setting approach balancing objective numerical values and subjective user perception was constructed. Virtual evaluation technology was applied to ensure the rationality of DTS settings. A refined engineering and visual evaluation standards was established to achieve a practical vehicle effect that balanced design intent and craftsmanship, aiming to find a suitable balance between cost and quality, and thus achieving quality objectives.

为提高整车缝隙的外观感知质量,阐述了汽车在产品开发全生命周期的尺寸工程工作内容及应用,进而引入用户视角,构建兼顾客观数值和主观用户感知的整车静态外观尺寸技术规范(DTS)设定思路;应用虚拟评审技术,保证DTS设定的合理性;建立精致工程及看穿性评价标准,实现兼顾造型意图和工艺能力的实车效果,旨在平衡成本和质量,从而实现质量目标。

To address the issue of perceived quality in the appearance of vehicle gaps, this article mainly described the content and application of dimensional engineering in the entire product development life cycle of automobiles. The user’s perspective was introduced and a Dimensional Technical Specifications (DTS) setting approach balancing objective numerical values and subjective user perception was constructed. Virtual evaluation technology was applied to ensure the rationality of DTS settings. A refined engineering and visual evaluation standards was established to achieve a practical vehicle effect that balanced design intent and craftsmanship, aiming to find a suitable balance between cost and quality, and thus achieving quality objectives.

随着汽车行业的快速发展,消费者更加关注汽车外观质量,因此,主机厂更加重视汽车开发中的尺寸管理,从前期造型设计到工程设计,一直贯穿到后期量产[1]。尺寸工程是设计基础和质量目标,同时也是检验工艺能力的标准。为了减少制造偏差及车身公差累计而导致的外观品质缺陷,需要在前期设计中将各种可能出现的情况一并考虑,通过前期的尺寸链计算及三维公差仿真分析,确定优化方案及解决对策,减少设计变更造成的成本增加。本文主要简述尺寸工程的含义及作用,重点阐述尺寸工程在某产品开发过程中的应用。
尺寸工程(Dimension Engineering,DE)是基于功能和外观质量要求,合理分配和制定公差,通过尺寸链分析及三维公差仿真分析对目标达成情况进行风险评估,进而实施预防及优化的系统工程。最终要结合适宜的制造和装配工艺,在成本和质量之间找到一个合适的平衡点,从而实现质量目标。
尺寸工程贯穿产品设计、制造及验证的整个产品开发周期,是设计与制造的磨合过程,是产品质量不断优化与提高的过程[2]。尺寸工程在某产品开发全生命周期的应用如下:
竞品车分析主要从整车静态外观尺寸技术规范(Dimensional Technical Specifications,DTS)的测量及主观评价分析竞品车。重点关注零件之间的配合形式,结合在研车型造型及结构特点,寻求更优设计;同时需规避竞品车的设计缺陷,针对类似风险研究有效的优化方案。
另外,基于拆车需求和计划,通过拆解分析竞品车各设计零件的产品结构特点,取长补短,为新车型研发提供设计参考。
造型效果图发布后,尺寸工程团队开始对造型方案进行评审并提出建议。针对缝隙的配合形式建立整车产品精致工程评价体系,基于造型意图和感知要求进行创新改善,通过降低缝隙视觉敏感度和制造工艺难度使实车零件匹配状态能很好地体现造型意图,提升实车的感知质量[3]
整车产品精致工程评价体系是将主观评价结果以客观分值呈现,对不同配合形式进行评分赋值,与竞品车对比,在保持原造型风格的基础上,通过设计优化达成工程与造型的设计共识,如图1所示。一般评价工作在首版前期外表面数模(Concept A Surface,CAS)到终版A面阶段开展,尺寸工程团队会根据整车产品精致工程评价标准对每版CAS及A面进行目标管控及评价,最终实现整体精致情况优于竞品车。
DTS是整车产品设计、工艺制造、质量控制的目标,是整车重要的感官质量标准,同时也是尺寸工程最重要的工作目标之一,如图2所示。
经过项目经验总结、实车效果对比,尺寸工程评价增加了用户视角,从5个评价维度对DTS的5个评价要素进行综合效果评估,进而指导尺寸工程团队开展基于用户视角的DTS设计。同时利用公差分析及渲染软件进行实车视觉效果验证,在设计阶段提升实车缝隙的感知质量,降低视觉偏差风险[4]
相比传统客观数值上的一致性,用户视角的视觉一致性更能提升整车外观品质的质感和视觉效果,所以,用户感知DTS定义是当下最符合用户审美的设计。
通常,在车型开发过程中共计发放不少于4版DTS定义。一般在CAS0~CAS2阶段制作新车型的V0版DTS定义,在CAS3发放之后,会结合重要总成件的定位方案及尺寸链分析,修订V1版DTS定义,用于指导A面制作。前期的DTS定义如图3所示。
在A面冻结前,结合评审结果及工程分析结果,发放V2版DTS定义,用于指导A面冻结数据制作;在生准数据发放前,基于冻结版A面及部分工程分析结果,发放V3版DTS定义,用于指导数据制作;在生准数据发放到产品冻结阶段,制作并发放正式整车内饰和外饰间隙段差图纸,用于指导实车匹配及测量评价。
定位方案包含白车身定位及内外饰件定位。白车身定位要保证零部件在焊接、装配及检测过程中的定位稳定性和基准一致性,总成中的定位基准应体现在其单件的定位基准中,保持基准点一致。单件基准需要参考零件的冲压特性制定。在数据上通常以定位参考点系统(Reference Point System,RPS)体现,如图4所示。
内外饰件定位要以保证产品功能为前提,以缩短尺寸链、减少整车累积公差为目标进行零部件结构设计、工艺流程设计及工装方案设计。
定位基准的选择要求主要包括4个方面:
a. 稳定性要求。在制造和安装时需要保证零部件的尺寸稳定,减少磨损,基准要放到平面上,否则会影响准确度。
b. 功能性要求。定位基准遵循的顺序是孔、面、边,定位基准要代表实际的特征关系,空间不足时,固定点和基准可以共用。
c. 在检具上实现要求。为了方便设计及操作,定位基准的形状要方便测量,减少操作的难度,提高测量的准确度。
d. 一致性和可重复性要求。定位系统在汽车内外饰的设计中要保持与制造、装配一致,汽车内外饰产品大多一次成型,如吸塑、注塑等,需要确保设计、制造、装配的共用性,以保证内外饰产品的质量[5]
尺寸链分析通常包含一维尺寸链计算和三维公差仿真分析。
一维尺寸链计算的模板如图5所示,在明确DTS目标和计算方向后,按照公差累积顺序,依次输入零部件各组成环及其公差要求,通常包含零件制造公差和装配公差;然后运用正态分布原理计算公差累积结果,并与目标公差对比,评估尺寸公差目标的可达成度。超差项需要根据具体情况通过零件定位和工艺改进优化,或者调整DTS公差目标值。
二维尺寸链计算需要在一维尺寸链计算方法的基础上,结合数模的理论角度,将空间尺寸链环进行纯坐标方向的分解,然后进行公差累积计算。二维尺寸链计算仅在必要及特殊的情况下应用,通常以一维尺寸链计算和三维尺寸链计算结果为主。
三维公差仿真分析是将定位和公差信息输入软件中,根据工艺路线进行虚拟装配,结合软件分析结果进行三维验证和优化,通常利用3DCS或者VisVSA软件分析。超差项可通过优化系统里的制造偏差和定位方案对比分析,选择最优方案进行最终设计,进而验证整车外观质量在实车上的可达成性[6]
一维尺寸链计算简便快捷,结果目视直观,计算效率高,通常用于简单的零件配合分析;而三维公差仿真分析为空间全方向分析结果,更全面且更接近实车表现,故其超差风险通常比一维尺寸链计算结果更大,但不绝对,具体以实际计算结果为准。三维尺寸链计算和一维尺寸链计算的组成环即影响因子与公差赋值基本一致,可以相互印证尺寸链环的完整性与准确性,三维尺寸链计算结果如图6表1所示。
优良的车身外覆盖件缝隙能够直接体现主机厂的制造水平,因此车辆外观缝隙的美观性需要控制和提升。尺寸工程建立了关于整车缝隙看穿性的评价体系,应用评价方法可直观量化评价整车缝隙,通过对比看穿性等级与关注度的评价结果,分析优化方案。具体缝隙看穿性评价规则如表2所示。
尺寸工程团队在设计初期开展整车防看穿方案的构想,对比以往车型的评价结果及优化方案,给出最优方案建议,由各专业分析可行性,并体现到方案选型中。在专业首版数据下发后,尺寸工程团队根据整车缝隙看穿性评价方法进行数据评价,识别缝隙看穿风险并给出优化建议,将优化数据形成二版数据,多次评价后形成终版数据。宗旨是将实车缝隙看穿风险降到最低,尽可能隐藏、遮蔽或美化缝隙缺陷。
基于三维仿真分析结果,识别整车内外饰超差高风险区域,应用3DCS软件对理论数据进行实车潜在偏差状态分析,利用软件渲染偏差实车,支撑项目开展重难点问题的偏差实车可视效果验证及评审。
相比传统数字化数据评审(Digital Data Review,DDR),尺寸工程技术增加了实车偏差效果评审,如图7所示;相比传统偏差分析,尺寸工程技术增加了虚拟实车效果,如图8所示;巧妙地将偏差分析和理论渲染进行融合,进而开展偏差实车的渲染视觉验证和动态仿真分析,实现数据阶段预知偏差实车状态,如图9所示,更快、更早、更小代价地实现最优缝隙设计。
该验证手段主要为DTS设计阶段对A面及数据的视觉辅助评价服务,可在设计初期开始应用,一直持续到生准数据发放,可支撑整个产品生命周期的虚拟实车渲染验证。
几何尺寸与公差(Geometric Dimensioning and Tolerancing,GD&T)是设计零部件的定位基准体系和公差要求,如图10图11所示,以及各零部件的测量要素(包含安装孔、安装面、焊接面以及有特殊要求的面和切变线)的形状和位置公差要求。定位基准主要是体现设计之初的RPS,包含主基准和局部基准,通过转换成二维标注体现在图纸上[7]
白车身质量合格是保证整车内外观质量的基础,车身精度直接影响整车性能。各级单件、总成及部件的公差设计需要满足整车DTS目标和性能目标,其中包含功能尺寸的公差要求,主要为测点的距离和特征尺寸。车身公差按照自下而上累积到整车,然后与各目标值对比确认[8]
内外饰零件的公差要求一般按照轿车通用公差标准制定,局部特殊情况根据实际需求调整,以此作为尺寸链计算和三维公差仿真分析的基础。自下而上的公差累积计算和自上而下的公差分配相互校验,最终基于成本、周期和质量目标完成零部件公差要求。
测量计划是对产品从整车、白车身、各级总成到零部件的尺寸测量进行系统设计,主要是指测点设计和测量方案选择。一般通过GT&T图纸或品标书体现。
匹配通过工艺将零件之间的搭接面、对接面、轮廓型面等进行适合性验证,并进行几何尺寸公差调整与改进以达成车身尺寸精度和整车尺寸精度目标的过程。匹配工序用检具主要包含白车身分总成匹配检具(图12)和总装总成件匹配检具(图13),是匹配过程尺寸验证的重要环节。
匹配范围主要包含车身单件、四门两盖总成、白车身、内外饰件及电气件。
实车评价是对整车制造精度包含间隙、段差等整车DTS及其他外观进行质量评价。一般通过测量数据评价整车DTS合格率,外观评价主要包含Audit评价和精良性评价[9]
实车评价旨在通过测量数据及评价结果对日常车辆状态进行监控,使整改过程处于统计控制下的稳定状态。
尺寸工程技术贯穿于整个产品开发周期的全过程,是连接设计和制造的桥梁,在缩短开发周期、降低生产成本、提高整车外观品质方面发挥着重要作用。
现生产需建立尺寸偏差分析数据库平台及测量数据收集分析系统,精准把握零部件及车身实际偏差,应用尺寸链快速分析诊断问题,及时改进和优化,提升整车的制造水平,进而提升整车外观品质[10]
