To address the interference of Liquid Apply Sound Deadener (LASD) robot nozzle block on parts installation in the assembly shop, this article analyzed LASD robot nozzle block. Through studying the LASD robot nozzle block times and equipment downtime of paint shop, the root cause of nozzle block was the high robot inlet gluing pressure and short material surface drying time. The LASD robot nozzle block time was reduced effectively by reducing robot inlet gluing pressure and adding gasket to material package, which reduced the risk of faulty car body going to assembly shop to the maximum, and reduced equipment and personnel manpower cost, which effectively reduced the cost from paint shop equipment downtime caused by abnormal gluing status. Meanwhile, it can also shorten the time of production line downtime and car body offline rework that caused by LASD interference in assembly shop.

为解决液态可喷涂阻尼隔音材料(LASD)机器人枪嘴堵塞对总装车间零件安装造成的干涉问题,对LASD机器人堵枪现象进行分析,通过研究喷漆车间LASD机器人的堵枪次数和停线时间,得到造成堵枪的根本原因为机器人入口胶压过高及材料表面干燥时间短,通过降低机器人入口胶压及在材料包装中增加垫圈有效降低了LASD机器人堵枪次数,最大限度降低问题车身流入总装车间的风险,同时降低了设备和人员成本,有效减少了因涂胶状态异常带来的喷漆设备停机以及残胶擦拭引发的质量停线,间接减少了总装车间由于LASD干涉装配造成的生产线质量停线及车身离线修复时间。

为解决液态可喷涂阻尼隔音材料(LASD)机器人枪嘴堵塞对总装车间零件安装造成的干涉问题,对LASD机器人堵枪现象进行分析,通过研究喷漆车间LASD机器人的堵枪次数和停线时间,得到造成堵枪的根本原因为机器人入口胶压过高及材料表面干燥时间短,通过降低机器人入口胶压及在材料包装中增加垫圈有效降低了LASD机器人堵枪次数,最大限度降低问题车身流入总装车间的风险,同时降低了设备和人员成本,有效减少了因涂胶状态异常带来的喷漆设备停机以及残胶擦拭引发的质量停线,间接减少了总装车间由于LASD干涉装配造成的生产线质量停线及车身离线修复时间。

To address the interference of Liquid Apply Sound Deadener (LASD) robot nozzle block on parts installation in the assembly shop, this article analyzed LASD robot nozzle block. Through studying the LASD robot nozzle block times and equipment downtime of paint shop, the root cause of nozzle block was the high robot inlet gluing pressure and short material surface drying time. The LASD robot nozzle block time was reduced effectively by reducing robot inlet gluing pressure and adding gasket to material package, which reduced the risk of faulty car body going to assembly shop to the maximum, and reduced equipment and personnel manpower cost, which effectively reduced the cost from paint shop equipment downtime caused by abnormal gluing status. Meanwhile, it can also shorten the time of production line downtime and car body offline rework that caused by LASD interference in assembly shop.

可喷涂液态阻尼隔音材料(Liquid Applied Sounded Damper,LASD)是一种以树脂或橡胶为主要原料的液态可喷涂新型环保阻尼隔音降噪功能材料。该材料可用于车门、地板、中央通道、防火墙、备胎槽以及行李架等部位,可实现自动化机器人喷涂,替代传统人工铺设的沥青阻尼垫[1]。水性丙烯酸型LASD材料主要成分包括丙烯酸乳液、填料、分散剂、表面活性剂、增稠剂、杀菌剂等[2],其中丙烯酸乳液是其主体成分,具有隔音阻尼性能;填料的主要功能是降低成本并改善烘烤性能;分散剂主要起到分散填料的作用;表面活性剂和杀菌剂用于改善存储性能;增稠剂用于调节材料粘度。LASD成膜机理如下:在烘烤过程中水分蒸发,聚合物粒子相互熔融成膜,整个成膜过程为物理变化,无化学反应[3]。在乳液成膜过程中,聚合物粒子体积约占50%,粒子直径为0.05~2.00 μm。水的体积分数约为50%,乳化剂的体积分数约为1%[4]
随着机器人技术和视觉定位技术的发展,目前已实现整车LASD材料100%机器人自动喷涂。某车间现场共有5台LASD喷涂机器人。其中LASD机器人站内3台,分别位于车身后端和两侧,主要对行李箱、行李架、后轮罩内板及机舱内板防火墙进行喷涂。车身机器人站内有2台LASD机器人,主要对中央通道及主地板内板进行喷涂。5台机器人喷涂工艺时间低于60 s,满足生产线产能对机器人节拍时间的要求。
LASD材料在喷涂过程中容易产生残胶,若残胶落在工艺安装孔或螺栓附近会造成总装安装干涉,如有批量问题风险会导致总装大量返修。产生残胶的主要原因为:机器人开关枪点主针阀开闭振动;机器人枪嘴堵塞导致涂胶轨迹分叉;涂胶速度或加速度过大[5]。总装反馈的残胶问题主要为机器人枪嘴堵塞产生的残胶。2022年1月~2022年8月,某总装车间共反馈LASD干涉问题10项,其中堵枪问题8项、程序问题1项、设备问题1项。
为找到喷漆LASD机器人堵枪的根本原因,对喷漆工厂3个车间百吨LASD材料造成的堵枪次数和时间进行分析,创造性地提出材料单耗与堵枪次数、停线时间的关系,有效避免了因单车材料消耗不同造成的以车身数量为计算基础的百车堵枪次数和停线时间结果准确度低的问题。经分析,一车间(PS1)和三车间(PS3)百吨堵枪次数及停线时间较为相近且比二车间(PS2)低,PS2百吨堵枪次数及停线时间较长,需进一步优化,如图1图2所示。
为了找到LASD机器人堵枪的根本原因,从设备、工艺、材料、方法等方面对问题进行分析。设备方面,对比了喷漆工厂3个车间机器人的入口压力等参数;工艺方面,对比了喷漆工厂3个车间机器人的出口压力等参数;材料方面,对比分析了喷漆工厂3个车间Eftec及Henkel LASD 2种材料的表干时间、粒径等参数;方法方面,对比了喷漆车间泵桶压盘上表面的清洁状态等。
首先,从LASD涂胶设备角度对堵枪原因进行分析,对比了3个喷漆车间供胶系统和机器人的主要参数,包括一级增压压力、主过滤器参数、机器人入口压力、机器人出口温度等,如表1所示。
从LASD涂胶材料角度对堵枪原因进行分析。对比了3个喷漆车间源自2家供应商的LASD材料的主要参数,包括旋转粘度、膨胀率、表面干燥时间、粒径等。其中表面干燥时间和粒径是材料的2个重要参数,对其进行了重点分析。
首先进行材料的表面干燥情况试验。将Eftec和Henkel水性LASD产品摊开放置于试验室中(温度为24~25 ℃,相对湿度为60%~65%),分别观察2种水性产品在空气中放置1 min、10 min、15 min后的表面干燥情况,试验结果如图3所示。
另外,对2种材料进行材料粒径测试。通过刮板细度仪对2种材料的颗粒直径进行表征,发现2种材料在粒径上表现出明显差异。Eftec材料在细度为85 μm时出现大颗粒划痕,Henkel材料在细度为162 μm时出现大颗粒划痕,如图4图5所示。粒径值越低,则材料整体状态越细腻,粒径值越高,则材料整体状态越粗糙。
与Eftec材料相比,Henkel材料表面干燥时间较短,换胶过程中材料表面易硬化,Eftec材料表面干燥速度较为缓慢,材料表面质软。在现场实际操作过程中,2名工人配合更换泵桶的时间为20 min,其中泵桶压盘下表面暴露在空气中的时间为10 min。通过试验证明Henkel材料表面干燥时间为10 min,说明Henkel材料在换胶过程中,当泵桶压盘未放下时已出现表面干燥,而Eftec材料表面干燥时间为15 min,说明在整个换胶过程中Eftec材料不会出现表面干燥。因此Eftec材料在泵桶压盘下表面、供胶管路盲端以及机器人出胶口等位置出现干胶的频次均低于Henkel材料,有利于人工换胶等工作的开展。与Eftec材料相比,Henkel材料粒径较大,在供胶系统及机器人管路中容易发生集聚造成堵枪,如表2所示。
从LASD涂胶工艺角度对堵枪原因进行分析,对比分析了3个喷漆车间LASD涂胶工艺各主要参数,包括机器人出口压力、流量以及膜厚,结果如表3所示。
与PS1相比,PS2机器人出口压力较低,导致材料中较大颗粒滞留在枪嘴内部不能及时排出,增加堵枪风险,因此,PS2需要进行机器人出口压力升高测试。
从LASD涂胶方法角度对堵枪原因进行分析,对比了3个喷漆车间LASD涂胶方法,包括人工换胶操作和机器人维护保养工作等。其中人工换胶操作主要有泵桶压盘清洁和润滑,机器人维护保养工作主要有胶泵房主过滤器清洁频次和机器人枪嘴清洁频次,如表4所示。
与PS1和PS3相比,PS2泵桶压盘上表面没有指定清洁责任人,换胶过程中干胶容易落入泵桶进入供胶系统造成堵枪,因此,PS2需要指定泵桶压盘上表面清洁责任人。
根据LASD机器人堵枪问题的原因制定堵枪问题的解决措施。首先是设备参数的优化调整,将机器人入口压力由14 MPa降低至12 MPa,同时对材料的百吨堵枪次数和百吨堵枪停线时间进行分析,如图6图7所示。
机器人入口压力由14 MPa逐渐降低至12 MPa后,膜厚无明显变化,如表5所示。机器人堵枪次数和停线时间明显减少,因此,机器人入口压力保持12 MPa观察设备运行状态。
联合材料供应商Henkel对材料参数进行优化。同Eftec相比,Henkel材料表干时间短且粒径较大,换胶过程中易产生干胶,喷涂过程中易堵枪。但Henkel材料表干时间、粒径等性能变化涉及配方较大改动,需要重新进行材料放行,短期内无法完成。因此,决定对材料包装进行优化:在材料表面增加垫圈,避免换胶过程中材料污染压盘,同样可以减少堵枪次数和停线时间,如图8图9所示。
对机器人喷涂工艺参数进行调整,将机器人出口压力由7.5 MPa升高至8 MPa,同时对车型V253和车型V213的膜厚进行测量,并对LASD与总装安装干涉风险进行评估,测量结果如图10图11所示。机器人出口压力升高后,涂胶宽度和厚度显著增加,机器人开关枪点残胶增多,如图12图13所示。其中车型V253有4个测量点膜厚偏高,全车7处总装干涉问题;车型V213有6个测量点膜厚偏高,全车6处总装干涉问题。该测试结果不满足内部及外部质量要求,需立即停止测试,将出口压力调回7.5 MPa。
对LASD材料在生产过程中的应用方法进行优化,PS2采用PS1和PS3定期对泵桶压盘上表面进行清洁的方法清洁压盘上表面,同时对Henkel换胶人员进行技能再认证,换胶时如果发现压盘边缘密封不严,需要及时更换。TPM工作重点关注机器人枪嘴及主过滤器滤芯清洁状态。
经过为期2个月的LASD机器人堵枪问题原因分析及改进,LASD百吨堵枪次数由优化前的79.6次下降至优化后的5.9次,下降幅度为92.3%。百吨堵枪停线时间由优化前的216.1 min下降至优化后的21.1 min,下降幅度为90.2%。总装反馈LASD干涉问题数量由优化前的10项减少至优化后的1项。该研究显著减少了由于LASD机器人堵枪造成的喷漆设备停机以及由于擦净LASD残胶造成质量停线问题,最大限度地减少了总装过程中由于LASD干涉装配造成的生产线质量停线以及车身离线修复时间。
LASD机器人堵枪问题的优化产生了显著的经济效益,减少设备运行成本127.24万元/年:以0.1万元/min的设备运行成本计算,消耗百吨材料减少的设备运行成本为19.5万元,LASD日消耗约2.5 t,因此,全年减少的设备运行成本为127.24万元。
LASD堵枪次数和停线时间分析方法、堵枪原因分析思路以及问题解决措施已经在喷漆工厂3个车间得到广泛推广与应用。目前,喷漆工厂PS2车间在减少LASD机器人堵枪次数和停线时间方面效果最为显著,LASD机器人堵枪次数及停线时间大幅下降,且LASD机器人涂胶完整性、位置及膜厚保持持续稳定,减少了因LASD涂胶干涉总装装配带来的生产线质量停线、车身离线、工具使用损耗以及人力资源浪费等问题造成的返修成本,同时提升了LASD涂胶产品的质量。
