To address the issue of difficulty in designing and producing aluminum plate rear door inner plate caused by poor formability and ductility of aluminum plate material, complex shape of rear door inner plate, this paper introduced the simulation analysis of the formability of aluminum plate back door inner plates theoretically based on AutoForm finite element software. Through simulation analysis of different solutions, the final forming solution was determined which guided on-site production, and was verified in on-site debugging.

为解决铝板材料成型性和延展性差、背门内板产品形状复杂导致铝板背门内板设计及生产困难的问题,基于AutoForm有限元软件在理论上对铝板背门内板成形性进行模拟分析,通过对不同方案的模拟分析,确定最终成形方案并指导现场生产,同时在现场调试中得到验证。

To address the issue of difficulty in designing and producing aluminum plate rear door inner plate caused by poor formability and ductility of aluminum plate material, complex shape of rear door inner plate, this paper introduced the simulation analysis of the formability of aluminum plate back door inner plates theoretically based on AutoForm finite element software. Through simulation analysis of different solutions, the final forming solution was determined which guided on-site production, and was verified in on-site debugging.

随着全球汽车保有量的逐年增加,汽车已经成为造成全球性温室效应及能源极度消耗的原因之一,根据相关研究,汽车质量每减轻10%,油耗降低6%~8%,碳排放减少4%,而白车身质量约占整车质量的40%,车身轻量化对于降低轿车整备质量具有重要作用[1-2]
铝板密度为2.7 kg/dm3,约为钢板密度的1/3;在不降低汽车车身强度的前提下,采用铝板替代钢板,理论上最多可以减重40%,因此,铝板成为汽车轻量化的首选材料。但铝板成形性能较差、总延伸率特别是局部延伸率较钢板低,各项异性系数小(R<1),铝板冲压时材料流动难以控制,应力和应变分布不均匀,易出现开裂与褶皱等缺陷[2-3]
背门内板是汽车外覆盖件中的代表性零件,其产品造型复杂,多凸台和凹坑,多处为复杂曲面,成形过程复杂。铝板背门内板的主要成形缺陷是开裂与褶皱,局部区域过度减薄。本文主要介绍了基于AutoForm有限元分析铝板背门内板成形性并指导现场生产的研究方法。
用于汽车车身的铝合金板材主要有2000系(Al-Cu-Mg合金)、5000系(Al-Mg合金)和6000系(Al-Mg-Si合金),不同的受力部位使用不同型号的铝合金板材。铝板与钢板性能对比如表1所示。
铝板与钢板主要性能区别为:
a. 铝板的弹性模量E为钢板的1/3,其密度小,高质量铝板合金屈服强度σs=130 MPa。
b.铝板的极限延伸率约为25%,钢板的极限延伸率约为40%。
c.铝板保质期一般为6个月,超过质保期,材料的成形能力降低。6000系列铝板退火热处理后的屈服强度为130 MPa,退火热处理3个月后的屈服强度为150 MPa,退火热处理6个月后的屈服强度为165 MPa,如果存放时间超过6个月,6000系列铝材料将因硬度过高难以成形。
某车型铝板背门内板零件如图1所示,背门内板造型复杂,侧面看成“V”形,高低差较大,成形过程中材料流动剧烈,应力状态复杂,变形不均匀,板料的变形不是简单的拉延成形,存在一定程度的胀形变形,属于典型的汽车覆盖件深拉延形式,所以,其成形过程中问题较多,图中A处密封面易起皱和开裂。常规背门内板“V”形角度为140°~150°,该车型背门内板“V”形角度如图1所示,为122°,比常规角度小20°~30°,大幅增加了该零件A处成形难度。通过对比铝板与钢板性能,可知铝板更易拉裂,成形性更差,所以铝板背门内板的成形难度比钢板高很多,是目前铝板冲压件中成形难度最高的零件。
根据铝板的成形特性,考虑铝板成形性能,在满足功能的前提下,铝板制件产品设计的拉延深度需尽量浅,工艺补充造型过渡平缓,拔模角需大于15°,凸凹模圆角半径R≥15 mm。该铝板背门内板工艺补充造型参数如图2所示。
铝板制件拉延筋设计采用圆筋形,避免走料造成铝板镀锌层掉落,形成模具脏点,拉延筋凸筋、凹筋圆角半径R≥3 mm。该铝板背门内板拉延筋尺寸如图3所示。
铝板制件拉延筋管理面要求为:管理面A尺寸不小于12 mm,双筋间管理面B尺寸不小于10 mm。管理面A位置加工数据紧压0.1 mm,双筋间管理面B加工数据紧压0.05 mm。管理面尺寸示意如图4所示。
由于此制件“V”形角度较小,零件成形过程初始阶段的主要问题是起皱,该阶段要求拉延筋系数高,尽可能控制板料的流动速度,缓解制件成形过程中的起皱问题。成形过程中,当上、下模距离为20 mm时的主要问题点是开裂。针对起皱和开裂,设计过程中确定此铝板背门内板拉延筋形状及管理面状态,拉延筋系数采用外筋强、内筋弱的设计形式,双筋间管理面B尺寸采用不等数值的设计形式,针对开裂风险点,增大管理面B尺寸,使外筋较早脱离板料,方便板料进料,拉延筋系数如图5所示,双筋间管理面宽度如图6所示。
在工艺设计初期,考虑2种方案:
方案1:参考以往设计经验,为了保证铝件背门内板成形性,板料采用中间窗口位置带落料孔的设计形式以降低背门内板窗框两侧开裂风险。增加落料孔后,板料内部进料量增加,可以减小制件成形过程中从外部板料要料的趋势,明显缓解图1中A处密封面起皱缺陷。增加落料孔后,成形过程中板料流动不受控制,走料不均匀,落料孔附近易撕裂,设计时在落料孔位置增加下压料,控制板料流动,避免走料过快造成板料撕裂。下压料动力源为下气垫,设置压料力为600 kN、行程为80 mm。带落料孔模拟成形性通过,模拟结果如图7所示。
带落料孔背门内板制件成形过程如图8所示,侧壁及密封面成形过程良好。
方案2:基于对铝板性能的认知,带落料孔板料在成形过程中存在开裂风险,在批量生产过程中,落料孔附近板料的走料状态发生变化,从而导致成形不稳定。基于以上考虑,调整无落料孔方案的拉延筋系数并优化工艺补充造型,最终结果如图9所示,产品内部窗框两侧局部存在开裂风险,图9中标注位置产品侧壁存在开裂风险,失效与减薄超差。
无落料孔理论模拟成形过程如图10所示。
通过对比以上2种方案的成形过程及结果,考虑到铝板无落料孔生产的稳定性,最终采用无落料孔的方案。但此方案产品内部存在开裂风险,由于产品无法更改,设计出图时需要预留下压料,为现场调试预留解决方案。模具结构如图11所示。
现场调试过程中,实际收料线与理论收料线一致时,开裂及起皱严重,如图12所示,产品内部窗框两侧开裂位置与理论模拟风险点位置完全一致。
经过现场试验得知,无法通过调整拉延筋、提高模具光洁度、优化平衡块间隙的措施避免无落料孔板料制件开裂。现场制件开裂位置与AutoForm理论分析风险点一致。
由于不带落料孔方案现场无法调试出合格制件,启用设计预留的下压料,板料增加落料孔,下气垫设置压力为600 kN,现场制件落料孔附近出现开裂,与理论模拟状态不一致,制件状态如图13所示。
落料孔附近开裂原因是板料流动速度过快且走料不均。考虑现有下压料力无法控制板料流动,因此,现场调整模具设计参数,将下压料力增大至1 000 kN,实际生产结果与理论模拟结果基本一致,未出现开裂现象,如图14所示。
考虑到通过增大压料力控制板料走料会增大板料的局部压强,在连续生产时,由于模具摩擦温度升高,摩擦因数的变化会导致板料流动状态变化,成为不稳定因素,因此,在下压料上增加拉延筋以控制板料流动。如图15所示,根据落料孔周围的应变方向,分析单元受力状态,在下压料板的相应位置增加压延筋,改变开裂风险点在成形极限图中的位置,达到优化成形性的目的。拉延筋位置及模拟结果如图16所示。
增加拉延筋后,将压料力恢复至理论设计值600 kN,收料线结果与分析基本一致。最终出件状态如图17所示,开裂与起皱问题解决,制件合格。
a.可以通过增加板料落料孔、用下压料形式控制板料成形过程中的流动速度,达到优化制件成形性的目的。
b. AutoForm软件对于铝板零件的成形性分析准确性较高,其结果可以用于指导现场生产。
c. AutoForm软件对落料孔走料的分析与实际现场生产有一定差异,具体的差异规律还需进一步摸索。
