In order to solve the problem of microcracks in the ceramic chips causing failure of the sensor assembly, this article studied and analyzed a simple and non-destructive method for detecting the microcracks in the ceramic chips, which can be filled in the middle of the crack by using the good wettability of alcohol to the ceramic, and the difference between the conductivity of alcohol and air was used to quickly determine whether there were microcracks in the chips by detecting the change of the current of the ceramic chips. This method was applied to the case study of the failure of the front oxygen sensor of a vehicle model. The cause of microcracks was further proved by optical microscopy and high-precision CT. The results show that the alcohol detection method could accurately determine the occurrence of microcracks inside ceramic chips, and the cause of cracks is excessively high heater voltage, and the uneven internal thermal stress, which cause the heater electrode to detach from the chips’ body, which in turn leads to microcracks inside the chips.

为解决陶瓷片芯内部产生微裂纹而导致传感器总成失效的问题,研究分析了一种简单且无损检测陶瓷片芯微裂纹的方法,该方法利用酒精对陶瓷良好的浸润性,可填充到裂纹中间,利用酒精与空气电导率的差异,通过检测陶瓷片芯电流的变化快速判断片芯内部是否出现微裂纹;将该方法应用于某车型前氧传感器失效案例分析,采用光学显微镜和高精度CT进一步证明了微裂纹的产生及原因;结果表明,酒精检测法可准确判断陶瓷片芯内部产生微裂纹,裂纹产生的原因是加热器电压过高,内部热应力不均匀导致加热器电极与片芯主体脱离,进而导致片芯内部产生微裂纹。

为解决陶瓷片芯内部产生微裂纹而导致传感器总成失效的问题,研究分析了一种简单且无损检测陶瓷片芯微裂纹的方法,该方法利用酒精对陶瓷良好的浸润性,可填充到裂纹中间,利用酒精与空气电导率的差异,通过检测陶瓷片芯电流的变化快速判断片芯内部是否出现微裂纹;将该方法应用于某车型前氧传感器失效案例分析,采用光学显微镜和高精度CT进一步证明了微裂纹的产生及原因;结果表明,酒精检测法可准确判断陶瓷片芯内部产生微裂纹,裂纹产生的原因是加热器电压过高,内部热应力不均匀导致加热器电极与片芯主体脱离,进而导致片芯内部产生微裂纹。

In order to solve the problem of microcracks in the ceramic chips causing failure of the sensor assembly, this article studied and analyzed a simple and non-destructive method for detecting the microcracks in the ceramic chips, which can be filled in the middle of the crack by using the good wettability of alcohol to the ceramic, and the difference between the conductivity of alcohol and air was used to quickly determine whether there were microcracks in the chips by detecting the change of the current of the ceramic chips. This method was applied to the case study of the failure of the front oxygen sensor of a vehicle model. The cause of microcracks was further proved by optical microscopy and high-precision CT. The results show that the alcohol detection method could accurately determine the occurrence of microcracks inside ceramic chips, and the cause of cracks is excessively high heater voltage, and the uneven internal thermal stress, which cause the heater electrode to detach from the chips’ body, which in turn leads to microcracks inside the chips.

汽车尾气中含有碳氢化合物、一氧化碳、氮氧化物、二氧化硫等有害气体,是大气污染的主要来源之一[1-2]。为了应对日趋严格的汽车尾气排放法规,乘用车需要安装氧传感器来控制整车排放。氧传感器是控制汽车尾气排放的关键核心零部件,其作用是通过监测汽车尾气中的氧气浓度,将监测信号发送至发动机管理模块,发动机管理模块根据监测信号调节发动机空燃比,达到节能减排的目的。
为满足《轻型汽车污染物排放限值及测量方法(中国第六阶段)》要求,乘用车在排气系统中需安装两个氧传感器,分别为宽域氧传感器和窄域氧传感器,宽域氧传感器安装在三元催化器之前,又称为前氧传感器,窄域氧传感器安装在三元催化器之后,又称为后氧传感器[3-8]
在使用过程中,常见的失效现象包括氧传感器无法加热、输出信号异常、信号端断开。常见的失效原因如下[9-11]
a. 线束接触不良:由于陶瓷片芯引脚较多,引脚与线束的接触点易在高温振动下产生位移,片芯与线束接触不良,进而导致传感器无信号。
b. 氧传感器中毒:常见的氧传感器中毒包括铅中毒、硫中毒和硅中毒。汽车的燃料和润滑油中含有铅元素和硫元素,汽车发动机密封件使用的硅橡胶中含有硅元素,在高温环境下,这些元素会随着尾气进入氧传感器,与氧传感器片芯中的铂电极发生反应,或者形成氧化物附着在铂电极表面,最终降低铂电极的催化活性,影响氧传感器信号输出。
c. 氧传感器积碳:当发动机处于浓燃状态下,空燃比偏低,燃料因为燃烧不充分而产生大量的碳,覆盖在氧传感器废气罩和片芯表面,影响氧传感器的信号输出。
d. 传感器陶瓷片芯开裂:氧传感器片芯的主要材料是氧化钇稳定氧化锆(Yttria-Stabilized Zirconia,YSZ)陶瓷,在氧传感器工作时,片芯表面温度为700~800 ℃,当排气管中的冷凝水或尾气中含有的水蒸气接触到氧传感器片芯时,局部温度骤降,导致YSZ陶瓷开裂。此外,由于内部加热器温度突变,也会导致局部温度过高而引起YSZ陶瓷片芯开裂,进而导致信号端或加热器端断开。
本次失效案例均发生在某混合动力车型上,在寒区测试期间,车辆在发动机起动后,连接电瓶上电时前氧传感器损坏无信号输出,失效氧传感器型号为博世生产的LSU 5.2宽域氧传感器,如图1所示[12-15]
试验过程如下:
a. 使用电锯切开两支失效氧传感器的外废气罩、内废气罩、六角螺母、陶瓷粉环,将氧传感器片芯取出。
b. 去除两支氧传感器陶瓷片芯表面热冲击保护(Thermal Shock Protection,TSP)涂层后,用低倍光学显微镜观察氧传感器片芯表面观察裂纹现象。
c. 将两支失效氧传感器片芯(样件1和样件2)的加热器PIN脚接入稳压电源,PIN脚定义如图2所示,在电路中串联一个数字万用表(图3)。用稳压电源向三支氧传感器的加热器PIN3和PIN4脚加载20 V电压,记录数字万用表的读数I1,将三支失效氧传感器片芯浸没到95%的酒精溶液中,记录数字万用表读数I2
d. 使用高精度CT检测失效氧传感器陶瓷片芯的内部结构。
经肉眼观察,陶瓷片芯外观完好无损,未出现裂纹,去除片芯表面的TSP涂层后,涂层下面存在微小鼓包。使用低倍光学显微镜观察片芯表面,未在陶瓷片芯表面观察到裂纹(图4)。初步判断失效部位在陶瓷片芯头部微小鼓包位置。
当氧传感器片芯出现裂纹时,片芯中的裂缝会被空气填充,传感器PIN脚之间为断路,电流仅为纳安级。酒精对于YSZ陶瓷具有良好的浸润性,当氧传感器片芯浸入到酒精中时,酒精会填充到裂纹中间,室温下95%的酒精溶液的电导率为1.35×10-3 μS/cm,酒精溶液的电导率大于裂缝中的空气,在数字万用表上可以观察到加热器两端电流快速增大,电流可达微安级或毫安级,通过电流的变化可以判断氧传感器片芯的内部是否出现裂纹。
分别测试并记录3支失效氧传感器片芯样件1、样件2和样件3浸入酒精溶液前、后的电流,检测结果见表1,结果表明,3支失效氧传感器陶瓷片芯样件1、样件2和样件3分别浸没到酒精溶液中后,较在空气中电流明显增大,这是因为酒精浸入陶瓷芯片内部微裂纹后,导致整个片芯主体导电率发生变化,引起电流的升高。说明3个失效的氧传感器片芯内部出现了微裂纹。
陶瓷片芯的内部结构图如图5所示,陶瓷片芯由氧化锆层、氧化铝层、加热电极等组成,在2层氧化锆层中间夹着被上、下2层氧化铝覆盖的加热器电极。
为了进一步分析氧传感器陶瓷片芯微裂纹产生的原因,使用高精度CT扫描片芯内部结构(图6),图6a圆圈处表明加热器的铂电极处发生了分层开裂,导致片芯表面形成鼓包。这种分层开裂使得加热电极与陶瓷片芯本体分开,从正面观察,图6b圆圈处体现为加热电极表面有破损断开点,直接造成加热器断路。从加热器电极弯曲形状判断,是由于受到片芯内部热应力的冲击导致,内部热应力主要来源于施加在加热器电极两端的加热电压。
车辆起动时,施加在加热器电极两端的加热电压过高导致加热电极受到高温冲击,局部产生热应力,氧化锆层和氧化铝层的热膨胀系数不同,陶瓷片芯内部发生形变和分层,在分层的过程中,包裹在两层氧化铝层中间的加热器电极被撕开产生断点。进而形成加热器断路,使氧传感器停止工作,失去信号。
为了进一步证明失效原因是加热电压过高,取3支正常的氧传感器,分别加热电极两端,迅速施加20 V加热电压后,3支传感器停止工作,失去信号。对失效的3支传感器采用酒精裂纹试验检测内部微裂纹现象,试验结果如表2所示。
在加热器两端PIN3和PIN4角施加稳压电源以后,将3支氧传感器陶瓷片芯样件1、样件2和样件3分别浸没到酒精溶液中以后,加热器两端较在空气中电流明显增大。进一步证明了失效分析结果的准确性。
酒精裂纹检测法可以有效检测氧传感器陶瓷片芯内部是否存在微裂纹,在不损害传感器的前提下,可通过酒精和空气电导率的差异,利用电流的变化对氧传感器的裂纹进行快速判断。3支失效片芯在空气中电流分别为0.003 μA、0.001 μA、0.001 μA,浸入酒精后,电流升高到99.967 μA、47.920 μA、50.730 μA,以此判断传感器片芯出现裂纹。这种方法通过酒精和空气电导率的差异,利用电流的变化对氧传感器的裂纹进行快速判断,将酒精裂纹检测法应用于前氧传感器失效分析,经过失效结果复现,加热电压过高是加热电极出现断点是前氧传感器失效的原因。
