Based on the 25% offset collision condition defined by the China Insurance Research Institute, this paper studies the structural design scheme of the A-pillar of a new energy vehicle. The effect on the crash safety of the basic structure, CBS rubber block reinforced structure, and hot blow forming tube reinforced structure are evaluated and compared. The manufacturing process of CBS rubber block and tube hot blow forming are introduced, and the hot blow forming process is simulated and analyzed. The tooling capital investment and unit cost of the two reinforced structures are further analyzed. The study shows that in the case of achieving an excellent level of small offset collision safety, the 1 500 MPa tube hot blow forming scheme has more advantages than the CBS rubber block scheme in terms of unit cost and light weight.

基于中国保险汽车安全指数25%偏置碰撞工况,对某新能源汽车A柱的结构设计方案进行了研究。对比分析了基础结构、复合车身解决方案(Composite Body Solutions, CBS)胶块增强结构、热气胀形管梁增强结构对碰撞安全性的影响,介绍了CBS胶块和热气胀形的制造工艺,并对热气胀形工艺进行了仿真分析,对比分析2种增强结构的工装投入和单件成本。研究发现,在均能实现小偏置碰撞安全性优秀等级的前提下,1 500 MPa热气胀管梁方案在单件成本及轻量化方面比CBS胶块方案更具优势。

基于中国保险汽车安全指数25%偏置碰撞工况,对某新能源汽车A柱的结构设计方案进行了研究。对比分析了基础结构、复合车身解决方案(Composite Body Solutions, CBS)胶块增强结构、热气胀形管梁增强结构对碰撞安全性的影响,介绍了CBS胶块和热气胀形的制造工艺,并对热气胀形工艺进行了仿真分析,对比分析2种增强结构的工装投入和单件成本。研究发现,在均能实现小偏置碰撞安全性优秀等级的前提下,1 500 MPa热气胀管梁方案在单件成本及轻量化方面比CBS胶块方案更具优势。

Based on the 25% offset collision condition defined by the China Insurance Research Institute, this paper studies the structural design scheme of the A-pillar of a new energy vehicle. The effect on the crash safety of the basic structure, CBS rubber block reinforced structure, and hot blow forming tube reinforced structure are evaluated and compared. The manufacturing process of CBS rubber block and tube hot blow forming are introduced, and the hot blow forming process is simulated and analyzed. The tooling capital investment and unit cost of the two reinforced structures are further analyzed. The study shows that in the case of achieving an excellent level of small offset collision safety, the 1 500 MPa tube hot blow forming scheme has more advantages than the CBS rubber block scheme in terms of unit cost and light weight.

美国公路安全保险协会(Insurance Institute for Highway Safety, IIHS)于2012年率先推出了应对汽车前端局部碰撞交通事故的25%小偏置碰测试[1],中国保险行业协会在2020年正式将25%小偏置碰撞引入测评[2],各大主机厂也随之将小偏置碰撞安全性列入车身设计开发的性能目标[3-4]
小偏置碰撞的评价分为假人伤害、车身结构、约束系统和假人运动4个方面,单项评价和整体评价分为优秀(G)、良好(A)、一般(M)和较差(P) 4个等级。车身结构是小偏置碰撞的基础,良好的车身结构设计匹配更好的约束系统可以最大程度减少假人伤害,采用乘员舱上10个关键位置的侵入量来评定车身结构等级。
针对小偏置碰撞,前机舱要尽量充分变形以吸收大部分冲击能量,而乘员舱结构要足够强以承受前机舱传递的载荷,变形应尽量小以保证乘员的安全。贾丽刚等[5]在车架前端增加结构导向件、上纵梁区域增加结构吸能并提高驾驶舱区域刚度,崔莹莹等[6]利用环状车身和横向边梁引导车身侧滑,方柘林等[7]将上纵梁构成环形结构并组成大接触面以充分吸能,刘辉晖等[8]基于传统的前机舱、乘员舱和上车体结构设计提出了局部改进和加强方案。
乘员舱在小偏置碰撞工况下的主要承载结构是A柱和门槛梁,其中A柱结构主要影响乘员舱上部变形,门槛梁主要影响乘员舱下部变形。Lanzerath等[9]用管梁热气胀形工艺制造出1 500 MPa的A柱,Hamasaki等[10]用机器人驱动管梁三维弯曲的同时边感应加热边喷水淬火的工艺制造出超高强度的A柱加强梁,李彦云等[11]将2 000 MPa热成形钢用于A柱上内板和上加强板,李超等[12]将2 000 MPa管梁热气胀形工艺用于A柱,程超等[13]对管件热气胀形工艺进行了深入研究,Funada[14]直接热气胀形出法兰边,刘业鹏等[3]采用复合车身解决方案(Composite Body Solutions, CBS)实现了小偏置碰撞的优秀等级。
研究能够达到小偏置碰撞优秀等级的车身A柱结构,在传统内外板冲焊结构的基础上,提出CBS胶块增强方案和热气胀形管梁增强方案,综合对比分析2种设计方案的性能、质量、单件成本和工装投入,介绍CBS胶块制造工艺和管梁热气胀形工艺。
小偏置碰撞工况试验如图1所示,车辆以64.4 km/h的时速及25%的重叠率(驾驶员侧)正面撞击固定刚性壁障。小偏置壁障(Small Overlag Barrier,SOB)与车前宽度方向25%重叠。
图2所示为车辆在小偏置碰撞工况下的移动和变形过程[7],除前机舱压溃变形外,车辆还发生了侧向移动。车辆碰撞前的动能与碰撞后的动能和势能之间的关系为:

式中:v0为车辆的初始速度,vxvy分别为车辆离开避障时刻的x方向和y方向的速度,Ec为前机舱吸收能量,Eo为乘员舱吸收能量。
图3所示的传力路径可以看出,A柱和门槛梁是乘员舱的主要承载结构,既要吸收一定的冲击能量,又要有足够的强度来抵制过量变形以保障乘员安全。增大A柱的型腔可以有效提高结构的刚度和强度,但是型腔截面尺寸又是影响视野盲区的重要因素,因此A柱的结构设计具有较大挑战。
图4所示为某电动轿跑车A柱的结构设计方案,型腔由2件热冲压件点焊而成,其中上加强板为1.2 mm厚的1 500 MPa硼钢,内板为1.8 mm厚的1 800 MPa硼钢。在第1轮碰撞摸底试验中,该车身结构在小偏置碰撞工况下的表现为良好,乘员舱上部的侵入量没有达到优秀级别的要求,需要进一步加强。
图5所示为用CBS胶块增强的A柱结构设计方案,其中的CBS是由工程塑料PA6、玻璃纤维GF35和热膨胀结构粘胶结合而成的工程化骨架。当车身通过涂装被烘烤时,CBS胶块发泡并硬化,最终填充整个腔体,起到增加作用。原始CBS胶块的截面尺寸见图5
同时考虑热气胀形管梁增强方案,结构设计和截面尺寸如图6所示。管梁采用1.6 mm厚的1 500 MPa硼钢,通过电阻加热、充气胀形、模具淬火的工艺加工而成。
上述2种增强方案的材料、厚度、零件数量、成形方式及连接工艺如表1所示。
复合车身解决方案(Composite Body Solutions,CBS)中骨架通常采用强度较高的工程塑料PA6添加玻纤GF35,结合可膨胀粘合剂采用双组分注射成型工艺生产,过程如图7所示。
一般通过卡接方式将CBS胶块在焊装车间预定位于车身骨架处,当车身过涂装烘烤时,CBS发泡填充胶粘整个腔体并硬化,有效增强空腔各方向的性能,起到提高结构强度和抗折弯的作用,如图8所示。
CBS发泡硬化后的力学性能如图9所示,其应力-应变曲线受温度影响较大,强度随温度升高而降低。0~23 范围内的性能变化有限,整个变形区间弹性占大部分,弹性模量约为12.4 GPa,比钢的弹性模量小很多。
管件热气胀成形是指管件在热态下向管内充高压惰性气体实现快速胀形,首先通过炉内或者感应加热将管件加热至一定温度,如将B1500HS 硼钢加热至奥氏体化温度,以提高材料的变形能力、降低材料的变形抗力,然后利用高压气体的压力使坯料发生变形,并在保压下模内冷却淬火,从而获得超高强度和尺寸精度的管件[13]。其主要工艺流程如下:高频或激光焊管、管件预弯曲或模具内预成形、炉内或感应加热、热态管坯转移至模内、快速合模、充气胀形、模具水冷淬火、激光切割。毛坯管梁采用Ф30 mm、长度为520 mm、厚度为1.6 mm的1 500 MPa硼钢22MnB5,具体工艺参数如表2所示。
使用Autoform软件对预成形和热气胀形进行有限元仿真分析,仿真模型包括上模、下模和管坯3个部分,为简化模型,选用片体进行建模,上、下模具设置为刚体,管坯设置为可变形体,网格类型为三角形网格及自适应网格划分,单元类型为弹塑性壳单元,接触类型为面-面接触。从减薄量和成形极限图判断,预成形和胀形过程均满足要求,没有开裂和起皱风险,如图10所示。
通过优化气体压力和增压速率,零件成形截面的贴模情况良好,保压淬火后零件尺寸精度较高。最终的马氏体转化程度、 维氏硬度分布和抗拉强度均满足要求,如图11所示。
B1500HS和B1800HS这2种硼钢经过热成形(包括热冲压和热气胀)、模具淬火后的材料性能如图12所示。为清晰对比2种材料的强度差异,只呈现了准静态下的应力-应变曲线,需与不同应变率对应的曲线共同输入碰撞仿真模型。
依据中国保险汽车安全指数2020版C-IASI规程,对该车型进行25%小偏置碰撞分析,采用LS-DYNA_R7.1.2版本求解器,模型用基本尺寸为8 mm的网格划分,单元数量为419万个,节点数量为381万个,最小单元为3 mm,最大翘曲角度为15°,SHELL单元采用10号单元公式。对沙漏较严重的零件,采用类型16的全积分单元;对于厚度小于1.5 mm的零件,厚度方向采用3个积分点;厚度大于等于1.5 mm的零件,厚度方向采用5个积分点。弹塑性材料采用MAT24号材料模式,考虑应变率材料曲线。对于动力总成、制动盘等碰撞过程中几乎不产生变形的部分以及壁障模型采用MAT20号刚体材料。图13展示了该车型发生小偏置碰撞0.15 s后车身的变形情况,图14所示模型中沙漏能和质量增加比例小于5%,曲线平滑未见突出,能量模式满足要求,仿真模型基本可靠,可用于初步方案优化。通过仿真对比分析,选择1 500 MPa热气胀管梁能够满足碰撞要求,来选择1 800 MPa或者2 000 MPa的管梁,以适当降低成形性及氢脆断裂风险。
数值仿真分析与实际碰撞结果总会存在差异,车身结构设计最终要通过试验验证。将不同开发阶段的工程样车送到国家级碰撞试验中心进行验证,图15所示为该车型发生小偏置碰撞的变形情况,2种增强结构的车身变形情况十分接近,故用1幅图代表。
仔细观察车身变形情况可以看出基础A柱结构有一定折弯,会导致乘员舱关键位置的侵入量偏高,达不到优秀等级。3种A柱方案对应的乘员舱10个测量点的侵入量汇总如表3所示,从表中数据可以看出,基础A柱方案下的乘员舱下部侵入量基本达到优秀等级,但是乘员舱上部4个测量点的侵入量均未达到优秀等级,导致整个车身的等级为良好。2种增强A柱方案均有效提高了乘员舱的抗变形能力,10个测量点的侵入量都满足优秀级别的要求。如图16所示将不同设计方案的侵入量绘入小偏置碰安全级别测评图上,更能直观看出增强方案的贡献。
针对CBS胶块及热气胀形管梁方案进行零件综合成本对比分析,预估费用如表4所示。热气胀形管梁的一次性工装费用比CBS胶块高,开发周期长,单车费用降低30元,质量减轻15%。虽然一次性工装费用有所增加,但当产销量达到32 000台时,2种方案成本平衡。根据车型生命周期20万辆计算,热气胀形方案可为该车型降本504万元,具有可观的降本效益及轻量化效果。
对某新能源汽车的A柱结构进行了研究,对比分析了CBS胶块增强结构和1 500 MPa热气胀形管梁增强结构的性能、质量、成本和设备投入,发现2种方案均能实现小偏置碰撞安全性优秀等级,热气胀管梁方案在单件成本及轻量化方面比CBS胶块方案更具优势,质量降低0.09 kg(15%),单车成本减少30元(41%),车型生命周期内除去一次性工装投入的额外费用,可为项目降本504万元。
