In order to solve the cracking problem of automobile wing during road test, this paper analyzes the residual stresses of the Fender produced during the stamping and assembly processes, and studies the influence of residual stress on fatigue failure. The process notch near the fender mounting point is optimized based on the Miner theory to reduce the stress concentration during the assembly process, which effectively improves the fatigue life of the Fender. The problem of fatigue cracking of the Fender is solved without the fatigue simulation based on the road spectrum. This paper provides ideas and theoretical basis for rapid analysis and solution of engineering problems.

针对汽车翼子板路试开裂问题,分析了翼子板冲压成形和装配过程中产生的残余应力,研究了残余应力对疲劳破坏的影响。基于Miner理论对翼子板安装点附近的工艺缺口进行优化,降低了装配过程中产生的应力集中,有效提高了翼子板的疲劳寿命。该方法不需要基于路谱的疲劳仿真,在解决翼子板疲劳开裂问题的同时,为快速分析并解决工程问题提供了思路和理论依据。

针对汽车翼子板路试开裂问题,分析了翼子板冲压成形和装配过程中产生的残余应力,研究了残余应力对疲劳破坏的影响。基于Miner理论对翼子板安装点附近的工艺缺口进行优化,降低了装配过程中产生的应力集中,有效提高了翼子板的疲劳寿命。该方法不需要基于路谱的疲劳仿真,在解决翼子板疲劳开裂问题的同时,为快速分析并解决工程问题提供了思路和理论依据。

In order to solve the cracking problem of automobile wing during road test, this paper analyzes the residual stresses of the Fender produced during the stamping and assembly processes, and studies the influence of residual stress on fatigue failure. The process notch near the fender mounting point is optimized based on the Miner theory to reduce the stress concentration during the assembly process, which effectively improves the fatigue life of the Fender. The problem of fatigue cracking of the Fender is solved without the fatigue simulation based on the road spectrum. This paper provides ideas and theoretical basis for rapid analysis and solution of engineering problems.

汽车翼子板的外观质量和尺寸精度要求均较高,在冲压过程中经常出现棱线滑移、起皱、开裂等缺陷。黄源焘[1]通过更改拉深造型和增加侧压料板改善翼子板与机盖匹配的外观R角,夏灿添等人[2]介绍了翼子板锐棱模具的设计和制造方法,余海兵[3]提出了汽车翼子板尖角冲压模具投料困难的解决方法,蒋磊等人[4]通过全工序仿真预测并规避了主棱线滑移等潜在缺陷。
翼子板需要与发动机罩、前保险杠、侧围板、前门板及前照灯等零部件匹配。曹倩[5]在3DCS基础上分析了发动机罩与翼子板的平整度偏差,诸波[6]分析了翼子板单件尺寸与车身装配的关系。
在车辆行驶过程中,翼子板支架总成受到循环性弯曲变形及疲劳损伤。张光磊等人[7]分析翼子板支架总成的自由模态与静态特性,得出了其固有频率及振型,刘海江[8]介绍了翼子板结构刚度模态分析与优化方法,岳冬冬等人[9]分析了导致重型载货汽车翼子板支架发生断裂的原因。
翼子板通常通过螺栓与发动机罩铰链、前纵梁、门槛及A柱下段连接,车辆在不同道路上行驶会引起车身变形,使这些连接点产生交替应变,长期累积会最终导致疲劳破坏。张怡等人[10]对轿车翼子板固定结构断裂问题进行研究,通过疲劳断裂区域应力数据采集确定了改进方向,并利用Miner线性法定量给出了改进措施,取得了很好的效果。
目前,关于汽车翼子板可靠性路试后的开裂问题探测度不高,特别是在数据发布前一般无法有效预知。通常的做法是在整车状态下进行路谱计算机辅助工程(Computer Aided Engineering,CAE)疲劳仿真,探测车身的疲劳损伤值,对金属翼子板会进行抗凹CAE分析。对工艺过程导致的应力集中问题工况,由于各车型结构不一,缺乏具体的工况及目标值。翼子板属于薄板覆盖件,没有内部骨架支撑,只有安装点的支架,安装点区域在工艺过程中极有可能出现应力集中问题。
基于实车在可靠性路试中出现的疲劳破坏问题,分析冲压成形工艺和装配工艺产生的残余应力,结合车辆行驶导致零部件疲劳破坏与应力的关系,在不需要基于路谱的疲劳仿真基础上解决翼子板疲劳开裂问题。
某款新能源电动车的工程样车在可靠性路试过程中,试制部门拆车发现翼子板局部出现裂缝。经现场确认,开裂点为翼子板与车身A柱连接点附近的工艺缺口区域,开裂从缺口底部开始,延伸至内部棱线处,长度大约5 mm,如图1所示。对不同路试里程的车辆进行排查,发现在路试里程约1×104 km时,个别翼子板出现了微裂纹,路试里程2×104 km时全部翼子板均出现了裂纹并且生锈。试验场的模拟路况有搓衣板路、比利时路、凹坑路、鹅卵石路、砂石路、共振路以及高速环路等组成。
由于开裂在可靠性路试开始一段里程后产生,可确定是在交变载荷作用下疲劳损伤导致,开裂处出现了应力集中。如图2所示,刚下线的白车身缺口处修边质量良好,无裂纹出现,但是出现了局部鼓包。为探究导致路试开裂的原因及低成本、高效的解决方案,对翼子板的冲压、装配及路试作全面分析。
翼子板的材质选择厚度为0.65 mm的热镀锌铁合金镀层的软钢薄板DC54D+ZF,其屈服强度为120~200 MPa,抗拉强度为260~350 MPa,各向异性指数大于1.8,加工硬化指数大于0.2,断后伸长率A大于36%。
单个翼子板除需满足刚度和强度要求外,还要满足较高的尺寸精度要求,因为翼子板与发动机罩、前门板、裙边饰板、A 柱下段等多个部件配合,其相互之间的装配间隙和面差都有严格的尺寸公差要求。
翼子板的冲压过程分为先后4道工序(Operation,OP),即拉延OP10、修边+冲孔OP20、翻边+整形OP30、翻边+冲孔OP40。翼子板的冲压线一般为自动化线,生产节拍为8~12冲次/min,4个工序的压机滑块形成均设置为900 mm,模具与板料的摩擦因数为0.13左右,其余工艺参数包括压边力、成形力、压边圈行程、镶块行程等按照各工序的要求分别单独设置。
对翼子板来说,拉延工序关系着零件成形质量的优劣,由于整体变形量大、后工序翻边,进而发生开裂、起皱和回弹,因此拉延工序非常重要。进行全工序的仿真分析来验证翼子板成形工艺的优点。使用Autoform软件进行仿真分析,先确定工艺参数,然后定义分析精度。拉伸单元格的类型分析精度选用FV,拉伸单元格类型选用厚度方向11个积分点的弹塑性壳单元EPS11。
冲压成形工艺经过仿真分析和优化,成形性良好无开裂发生,成形过程未出现波纹和起皱现象,A级表面塑性变形充分满足不低于3%减薄率的要求。工艺缺口附件区域的减薄率及成形极限如图3所示,无开裂风险。板料在拉延和翻边过程中会发生塑性变形,内部应力较大,但是开模回弹后,大部分应力会释放,部分残余应力保留在翼子板内。缺口处的残余应力分布如图4所示,其中主应力为83.6 MPa,次应力为30.2 MPa,均低于材料的屈服强度。
翼子板在车身车间经过3个步骤进行安装:
a.预装阶段,以前门位置为基准,把翼子板匹配预装到前纵梁上,初步固定翼子板,使其在车身位置保持稳定;
b.安装阶段,用辅助安装夹具将翼子板精准定位到车身上,按照机舱盖侧前纵梁支架、前门侧A柱支架、前保险杠支架、A柱上部侧围的顺序依次紧固连接翼子板的螺栓;
c.调整阶段,操作人员手动检查机舱盖、前门和侧围匹配间隙和面差,并用工具合理调整,直到满足翼子板的装配精度要求。
在翼子板安装过程中,准确安装翼子板的前提是将翼子板准确地定位到车身上。车身通常按照从后向,即后门、前门、翼子板的顺序安装。在安装翼子板时,首先利用型面间隙块确保翼子板与前门的平整度和间隙,然后通过辅助安装夹具的定位销和型面块将翼子板定位到发动机罩和前保险杠处的位置,并通过定位销定位辅助夹具到车身前部纵梁上,进而精确定位翼子板在车身上的位置。
该车型的翼子板与发动机罩的设计间隙为3.5 mm,而在检具上测量为6.0~7.0 mm,标准为(5.0±0.5) mm,翼子板上部中间和后上安装点孔心在检具上外偏3.0 mm,前上安装点孔心内偏2.0 mm以上,如图5所示。根据现场工艺调查,安装工人在装配翼子板时为了保证与发动机罩的间隙,当前门侧上、下安装点固定后,会在前照灯安装点处用力推翼子板靠近发动机罩,推进位移极限值约为5.9 mm,如图6所示。这一装配过程导致如图2所示的A柱安装点附件的工艺缺口处产生鼓包,但未发生。
可见翼子板在装配过程发生了变形,至于是否发生了塑性变形以及应力大小,要通过有限元仿真分析来判断。使用ABAQUS软件进行静力分析,约束条件为上下安装点固定,前照灯处安装点沿车身Y方向加载5.9 mm位移。翼子板在冲压成形后内部会存在残余应力,而残余应力主要分布在楞角处,大部分区域工艺缺口处的残余应力都很小,在模拟装配过程进行静力分析时忽略了冲压产生的残余应力和塑性变形,即使用DC04材料的原始力学性能和厚度。计算结果如图7所示,缺口处最大应力达到269.8 MPa,远超材料的平均屈服强度165 MPa。因此可以初步判断,翼子板在调整线装配时产生较大的残余应力在路试过程中产生交变,加快了疲劳破坏的发生。
疲劳破坏通常伴随振动发生,汽车在行驶时各零部件及连接位置均受到循环载荷和交变载荷的作用,零部件的薄弱处和上述连接部位经历多次循环载荷后会产生微裂纹,随着车辆服役时间的增长、行驶里程的增加,这些微裂纹会慢慢增大,到一定程度时会突然断裂,致使结构破坏。当循环载荷较低时,零部件内部和连接部位产生的应力水远平低于材料的屈服应力,弹性应变是引起疲劳破坏的主要因素。如果循环载荷较高,产生的应力水平接近屈服应力,此时塑性应变成为导致疲劳破坏的主要因素[10]
疲劳破坏的过程可以视为损伤累积的过程,每一次交变载荷的变化都会影响到零部件,这些损伤会持续累积,当超过零件的临界损伤值时,结构就会发生破坏。这些损伤量在裂纹形成阶段和裂纹扩展阶段都具有线性叠加的特性,即每一个交变载荷产生的损伤量只与载荷本身的大小有关而与其他因素无关。
应用如图8所示的疲劳累积损伤理论Miner线性法则,其中σ为不同耐久状态下对应的应力,N为耐久次数,σ1σ2分别对应为疲劳极限1、疲劳极限2,N1为疲劳极限σ1对应的疲劳寿命(循环次数),N2为疲劳极限σ2对应的疲劳寿命(循环次数)。C m为材料的疲劳参数,这些参数可以通过试验数据拟合得到,C为材料的疲劳强度系数(疲劳极限),m为疲劳强度指数。两者满足N×σm = C的关系,依据统计数据拟合可得m=4.3[10],即:
N2/N1 = (σ1/σ2)4.3
由式(1)可见,降低翼子板缺口处的残余应力,进而降低车辆行驶过程中产生的交变应力,是提高疲劳寿命的有效途径。
翼子板工艺缺口在装配过程中出现了应力集中,装配后出现具有残余应力的鼓包,路试中在道路冲击交变载荷的作用下出现疲劳开裂。需要对该工艺缺口进行设变优化,降低应力集中,提出4种方案,如图9所示。
这些方案均能改善缺口处的应力集中,最大应力在100~128 MPa范围的,均小于材料的屈服强度。从制造方面考虑,方案1的模具改动量最少,因此决定采用方案1对缺口进行优化。图10展示了缺口优化后最大应力云图,极限加载的最大应力为128.8 MPa,小于材料的屈服强度。
将优化前、后的最大应力带入式(1),可得:
N2/N1 = (269.8/128.8)4.3 = 24.03
原始缺口的疲劳破坏里程约为10 000 km,优化后缺口的疲劳寿命为240 300 km,满足设计要求。
由于没有实测路谱载荷,为了近似模拟车辆路试中的扭转工况,对比方案的优劣,设定工况为:约束后轴两侧弹簧支撑点,约束1、2、3、5自由度;前减震器座左、右侧反向加载10 000 N垂向载荷,如图11所示。在此工况下,翼子板工艺缺口优化前、后的最大应力分别为156 MPa和92 MPa,均低于装配产生的极限残余应力,因此仍采用式(2)预测优化方案对疲劳寿命的提高影响。
图12所示,作为备选方案,将安装面外偏3 mm,进一步降低缺口处的残余应力,并在侧围安装面与翼子板安装面加涂隔振胶,同时取消安装螺栓,以缓解车辆行驶产生的交变应力。备选方案未实施。
为验证缺口优化方案的有效性,将更改后的翼子板装车进行路试及台架试验。在装配时缺口处没有出现局部鼓包,边缘质量良好没有缺陷,如图13所示。可靠性路试在海南进行(4 000 km强化、4 000 km一般、4 000 km山路、18 000 km高环),30 000 km循环里程结束后无开裂出现。同时进行试验室台架试验模拟车辆行驶路况,试验中每10 000 km点检确认,试验到80 000 km点检发现仍然无断裂现象。
翼子板安装点附近的工艺缺口在路试中开裂属于疲劳破坏问题,疲劳开裂里程与翼子板与车身骨架装配引起的应力集中有密切关系,优化工艺缺口的形状能够降低应力集中。当翼子板由制造工艺产生的残余应力低于材料的屈服强度时,其疲劳寿命得到有效提高。
该方法通过模拟装配工艺过程识别应力集中,从而解决疲劳开裂问题,后续的项目将进一步关注整车疲劳工况下翼子板局部应力状态。
