全球汽车行业的节能减排政策逐渐趋严,油耗、排放标准不断提高。轻量化技术作为一种重要的汽车节能减排途径,可以在满足汽车安全性和成本控制的条件下实现汽车减重。常用的轻量化材料包括高强度钢、铝合金、镁合金、钛合金等金属材料及碳纤维增强复合材料等非金属材料。其中碳纤维复合材料具有质量小、比强度高、比刚度高、安全性高、抗疲劳性卓越、耐腐蚀性好、吸振性能好、产品可设计性强等优点。
碳纤维复合材料被全面应用于宝马i3和i8等量产车型上,极大地提升了碳纤维复合材料技术在全球汽车业的应用水平。国内整车企业也已开始试制应用了复合材料前保险杠、复合材料后尾门、电池包壳体上盖、复合材料翼子板等轻量化产品。
国内碳纤维复合材料在汽车零部件开发与应用上仍处于较初级阶段,产品设计及成型制造工艺等核心技术缺失、技术规范匮乏、生产工艺成本高仍然是困扰复合材料在汽车上批量应用的重大障碍,目前仍只适合在高端车上应用,未来随着国产化复合材料原料及产品制造工艺成本的降低,复合材料有望大批量应用于汽车制造业,实现车身轻量化及经济性提升。
碳纤维复合材料发动机罩在产品造型方面与金属冲压件发动机罩存在区别。如图1所示为金属冲压件翻边压合结构,采用滚边压合工艺实现内、外板连接。碳纤维发动机罩产品由于材料及成型工艺的特殊性,内外板间的折边工艺无法实现,因此需将外板的立翻边改短,与内板之间留间隙进行粘接,结构如图2所示。
金属冲压件发动机罩内板总成通常焊接有锁钩加强板、安全钩加强板、铰链加强板等冲压件,在开发复合材料发动机罩零部件时,这些加强件如借用已有车型的零件可继续沿用,通过粘接工艺与复材内板连接。全新开发车型可考虑采用碳纤维复合材料制造,既可减轻整体质量,也可免去金属模具开发及成型费用。
产品结构优化主要通过计算机辅助工程(Computer Aided Engineering, CAE)分析方法来实现产品结构形式、连接方案、铺层方案等优化,通过优化铺层层数、铺层方向、铺层厚度、碳纤维材质等,在满足发动机罩总成模态、侧向刚度、弯曲刚度、扭转刚度、外板刚度、行人头部碰撞保护等性能要求的前提下,做到质量最轻,同时兼顾成本。
碳纤维复材发动机罩产品制造总体方案如下:
a.产品成型工艺选择。小批量且性能要求较高的产品可选择热压罐成型,批量大的产品可选择预浸料模压或树脂传递模塑(Resin Transfer Molding,RTM)成型工艺[1],对于复材供应商主要考虑企业可利用的设备资源,实现质量保证和工艺成本的降低。本次小批量试制采用了预浸料热压罐成型工艺。
b.模具材料选择。热压罐成型模具材料可以选择普通钢、铝合金、因钢、双马(环氧)树脂碳纤维复合材料等材质[2],普通钢材价格最为便宜,因钢热膨胀系数最低但价格很高。综合考虑产品复杂度、材料价格、模具材质与制件的热膨胀系数差异、力学性能与加工工艺性、质量等因素,本次试制采取了铝合金铸造模具。
c.产品铺层方案的确定。根据产品结构优化仿真验证的结果,确定产品具体的铺层方案,包括铺层层数、铺层方向、铺层厚度、碳纤维材质等。以本次试制发动机罩外板为例,铺层方案优化后参数见表1
d.工装方案确定。根据发动机罩总成产品结构,确定模具、单件机加工夹具、粘接夹具、总成检验夹具的数量及结构设计方案、制件缩比等内容。
鉴于热压罐成型过程中模具和复合材料预浸料在热压罐内的高温加热下一起膨胀,且由于模具材料与复合材料产品的热膨胀系数的差异会导致固化降温成型时两者收缩量不一致,致使复材产品内产生内应力,产品尺寸也会产生一定的误差。因此,热压罐模具设计过程中要考虑模具材料热膨胀对产品尺寸精度的影响。
模具设计前首先应参考实际的模具材料热膨胀系数、复合材料预浸料热膨胀系数、成型固化温度、铺层室温等参数。
计算发动机罩产品热膨胀补偿系数:
F=1/[(T-P)ΔT+1]
式中:F为产品热膨胀补偿系数,T为模具材料的热膨胀系数,P为复合材料产品的热膨胀系数,ΔT为树脂固化温度和铺层室温的差值。
以本次发动机罩外板产品为例,热膨胀补偿系数经计算为0.998,以发动机罩产品质量重心为中心,将整个发动机罩外板产品按热膨胀补偿系数进行缩小,得到缩小后的发动机罩外板产品作为外板模具设计时的产品输入。本次发动机罩复合材料产品结构相对简单,经实际产品试制验证,产品轮廓基本可以满足尺寸公差的精度要求。
复合材料产品成型热膨胀补偿是一个复杂的过程,对于尺寸较大、翻折边较大的L形产品,除了考虑热膨胀补偿,还应同时考虑夹角变形补偿。国外复材开发企业已开始应用Abaqus或Ansys等有限元分析软件开发复杂的材料成型模型,用于成型模具补偿设计以优化成型工艺、降低产品变形。
复合材料发动机罩外板模具设计的重点为在结构上对制件负角进行处理,可通过制作负角镶块实现负角成型,固化完成后拆除负角镶块,从模具中取出制件(图3)。
模具需将产品轮廓线和铺层轮廓线刻画清楚,用于指导后续产品铺层及后期轮廓修整。
对于铸造铝合金模具要注意铸造过程很有可能在模具型面上产生铸造缺陷,如缩孔缩松,如果处理不当,会对抽真空时模具气密性产生较大的影响。建议在粗加工完成后如发现型面部分有铸造缺陷,可采用隋性气体焊接(Tungsten Inert Gas,TIG)工艺对铝合金缩孔等缺陷进行补焊,精加工后对模具进行气密性检测。气密检测合格后对模具型面进行抛光及三坐标精度检测。对汽车覆盖件等尺寸精度要求较高的产品来说,模具尺寸加工精度要控制在±0.1 mm以内,粗糙度Ra应不高于 0.4 μm。热压罐成型模具精确的尺寸、较高的光洁度、良好的气密性对保证制件表面质量有重要的作用。
碳纤维复合材料发动机罩开发过程中还需同步开发单件产品机加工夹具、总成产品粘接夹具、总成检具等辅助工装。
单件机加工夹具定位基体可采用可加工树脂来制作,要注意的是制件圆角、复杂型面处要适当空开,尽量采用刚性好的定位参考点系统(Refevence Point System, RPS)平面来定位,避免制件局部铺层厚度变化、制件变形等因素影响制件在夹具中的定位,对于连续加工的区域,定位面要足够支持产品在机加过程中不出现变形。制件在机加工夹具中的夹紧可采用手动夹紧器来降低成本,但夹紧位置空间要避免影响机加工刀具的行走,机加工过程中也可手动打开夹紧器避让加工刀具。
总成粘接夹具在整个产品总成开发中较为重要。一方面要实现内外板总成的精确定位,保证内外板间较高的位置精度。另一方面,要在粘接过程中要对内、外板的尺寸状态进行监控,需增加对匹配轮廓尺寸进行监控的检测部件,内板刚性强,总成粘接后的整体变形很大程度上由内板决定。
总成检具具有复合功能,既能检测单件,亦能检测总成产品,在总成产品粘接前应利用检具对内、外板单件产品尺寸精度及变形进行检测。
热压罐成型前重要的环节就是进行碳纤维预浸料的铺层工作,铺层质量对制件表面缺陷有着直接的影响。由于完全采用人工铺层,耗时长、效率较低,劳动强度也较大,另外也会产生较多的裁切废料,预浸料铺贴完成后还需铺覆隔离膜、透气毡、吸胶毡、真空袋等一次性辅助材料,也会产生较高的成本。
热压罐成型铺层步骤如下:
a.在铺层前要制定好铺层指导文件,如图4所示,并根据铺层方案对预浸料进行裁切。
b.对模具进行清擦、模具加温、涂脱模剂等准备工作。
c.人工铺覆预浸料,期间配合进行抽真空操作;由于铺层工作完全依靠手工完成,对铺层操作者的技能要求很高,尤其第1层的铺覆必须使预浸料与模具表面压紧压实,同时注意铺覆时模具温度、环境温度、洁净度等因素的影响。
d.铺层结束后铺覆隔离膜、真空袋,对制件和整个模具进行抽真空测试,满足真空气密要求后即可送入热压罐进行固化成型,如图5所示。
热压罐成型主要控制要素包括罐内压力、温度、成型时间等参数。
复合材料产品热压罐成型虽然成本较高,但仍有较大的成本优化改进空间,如:在预浸料下料环节采用自动裁切机套裁,减少废料比例降低材料成本;在加热压罐成型环节考虑多件同时进罐,可降低能源使用成本;在铺层环节通过提高铺层效率来降低人工成本。
碳纤维复材制件硬度较高,用普通刀具加工,刀具磨损很快。采用专用硬质合金刀具加工,制件精度得以提升,刀具磨损得到减缓。
碳纤维复合材料发动机罩的机械加工主要包含轮廓和孔加工。加工缺陷类型主要有分层、撕裂和毛边等。
本次碳纤维复合材料发动机罩的试制采用了热压罐成型工艺,制件的致密性强度很好,机加工过程中通过控制进给量、转速减少轴向力,减少了分层现象的发生。
碳纤维复合材料制件在钻孔过程中一般不使用冷却液,较难清理,且冷却液也会通过毛细作用渗入材料,对材料造成损害,因此采用干切加工的方式,这也导致切削热过大,高温加剧刀具的磨损。碳纤维复合材料材质的导热性能较差,致使切削热量无法快速释放,使孔加工区域的温度较高。钻孔加工完成后,由于碳纤维复合材料的线膨胀系数和弹性恢复较大,会导致孔径偏小的缩孔现象,影响制孔尺寸精度。需要在孔加工完成后在机床上直接检测孔径并采取二次补充加工的手段保证孔径尺寸公差,也可以采取增大钻头直径的方式,但这需要经较多的加工实践积累经验才能获取相对准确的刀具补偿尺寸,不容易把控。
另外在进行碳纤维复材零件的加工时使用高负压吸尘器伴随刀具的机加工过程,通过高负压吸尘器将钻孔过程所产生的微细粉尘吸走,避免粉尘飘散污染环境和对人体造成危害。
碳纤维复材发动机罩机加工中出现较多的是孔出口及轮廓边上的毛边,这与制件受到的夹紧力大小、刀具的锋利度、加工支撑均有关系,后期通过人工修整去除毛边即可。
在制品涂胶过程中要考虑操作时间尽量缩短,避免先后涂覆的胶固化硬度发生变化,同时注意双组份胶需待充分混合后再涂覆。
总成制件的粘接要在粘接夹具上对内、外板产品进行精细化定位,利用检测功能部件判定产品尺寸及变形情况,优化夹紧位置,降低总成的变形量。外板的局部变形可以通过粘接过程进行适当修正,保证总成最终的轮廓尺寸及匹配面的尺寸精度即可。
碳纤维复合材料发动机罩总成粘接后需通过检具、三坐标测量机进行尺寸精度检测,建议采用经检验合格的总成检具对碳纤维复合材料制件进行尺寸检测,更直观地判断局部误差。
产品质量保证一方面要通过试制过程对试制工装的持续改进来实现,另一方面要通过对总成制件的粘接过程进行定向控制来实现。另外,微小的制件轮廓尺寸及面品缺陷也可以通过树脂进行修补。
碳纤维复合材料产品和金属冲压件产品的涂装工艺不同。金属冲压件在喷涂前要进行脱脂、水洗、表调、磷化、脱水烘干等预处理,主要作用是去除冲压件表面的各种污垢,并对产品表面进行化学处理,以提高表面清洁度、漆膜的耐腐蚀性能及漆膜与产品表面的附着力。碳纤维复合材料产品表面覆盖的树脂光滑、表面能低,利用金属冲压件漆前处理方法无法得到很好的磷化膜,产品表面性能不能满足喷涂需要。另外,碳纤维复合材料产品因其构成的材质及热固化成型工艺的特性决定了其产品表面容易产生针孔等外观缺陷。实际操作中碳纤维复合材料产品在涂装前的处理主要采取清洁加机械打磨的方式[3],使基材表面平整并产生毛化的表面,增强碳纤维复材产品表面与涂膜之间的结合力,保证后续喷漆质量。
碳纤维复合材料产品表面的修复材料可选择柔韧性好易打磨的原子灰,通过细致的刮涂操作,填充找平细小的针孔缺陷,通过常温或高温固化后再打磨至基材。针孔修复后可进行聚氨酯或环氧体系的底漆喷涂,之后还要进行打磨、多次底漆闪喷及原子灰修复,直至产品表面达到平整顺滑。碳纤维复合材料产品的涂装,无论是底漆、色漆还是面漆均不能采用高温固化的涂料,烘干温度大致为80 ℃,烘干时间为30 min。
碳纤维复合材料产品的开发及工艺制造过程复杂,技术规范与试制经验对产品质量有较大影响。本文得到的结论如下:
a.碳纤维复合材料产品结构与金属件有差异,需注意特殊位置结构设计,需通过CAE分析方法实现产品结构形式、连接方案及铺层方案等的优化。
b.产品开发技术方案要综合考虑成型工艺、模具材料、产品铺层、工装结构等因素。热压罐成型模具的设计开发及产品铺层成型过程均需满足必要的质量精度要求。
c.产品总成的粘接工装对整体尺寸精度质量有直接影响。产品表面缺陷修复技术也是产品最终交付的重要保障。
