At the same time, the development of large-scale high-pressure casting aluminum alloy structural parts is bringing greater challenges to the connection technology. The Paper describes the typical application parts of high-pressure casting aluminum alloy for passenger car body, analyzes the difficulties and the connection technology corresponding strategies for applying large-sized high-pressure casting aluminum alloy structural parts. The development trend of high-pressure casting aluminum alloy structural parts and the new requirements for connection technology are also prospected.

一体化压铸铝合金结构件因其具有高集成、轻量化、刚性好等优点,在乘用车车身上的应用逐渐增多,并且正在向大型化发展。压铸结构件大型化的发展对连接技术提出了更大的挑战。阐述了当前乘用车车身压铸铝合金典型应用部位,分析了大型压铸结构件应用面临的难点、困境以及大型化后连接技术方面的应对策略,展望了未来压铸铝结构件的发展趋势以及对连接技术的新要求。

Because of high integration, lightweight, good rigidity and the other advantages, the application of integrated high-pressure casting aluminum alloy structural parts in the passenger car body is gradually increasing,and the size of high-pressure casting aluminum alloy structural parts is also developing towards large scale. At the same time, the development of large-scale high-pressure casting aluminum alloy structural parts is bringing greater challenges to the connection technology. The Paper describes the typical application parts of high-pressure casting aluminum alloy for passenger car body, analyzes the difficulties and the connection technology corresponding strategies for applying large-sized high-pressure casting aluminum alloy structural parts. The development trend of high-pressure casting aluminum alloy structural parts and the new requirements for connection technology are also prospected.

近年来,在节能减排及“双碳”等政策的驱动下,新能源汽车已成为我国汽车行业发展的重点方向。然而,伴随乘用车智能化、电动化的不断发展以及用户对汽车新功能的需求不断增加,同时受新能源三电系统的影响,新能源汽车整车整备质量较同级别的燃油车重15%~30%。整车整备质量的增加势必造成行驶能耗的增加和续航里程的减小,这与节能减排要求相悖。因此,无论是从节能、环保角度,还是从车辆本身的续航、操控等角度考量,对于汽车轻量化的需求,新能源汽车都比传统燃油车更为迫切。
当前,实现新能源汽车轻量化的热点方案之一是采用一体化压铸铝合金结构件代替车身钢板冲焊件。首先,铝合金材料比钢板材料更“轻”,其密度仅为钢的1/3,是当前实现汽车轻量化的首选材料之一;其次,采用一体化压铸技术可以对车身结构件进行集成化设计,简化整体生产制造流程,提高新能源汽车车身的生产效率;第三,采用铝合金压铸结构件可以提升整车刚度,进而提升驾驶的操控性和安全性[1]。基于上述优势,近几年一体化铝合金压铸结构件在新能源车身上的应用范围逐渐增大,并逐渐朝着大型化方向发展。
通过对近5年(2018~2022)欧洲车身会议上国外应用压铸铝合金结构件的典型车型进行统计,得到当前国外车企对高压铸造铝合金材料及相关构件的应用情况,具体统计结果如表1所示。可以看出,当前欧洲车身会议典型车型中所应用的压铸铝合金结构件,除了A/C柱过渡区接头外,其余压铸铝合金零件主要应用区域集中在下车体,其中以前减震塔的应用最为广泛,统计范围内的每个典型车型均有应用,其次是后减震塔、后纵梁以及下车身连接过渡件等。
在国内,各主要汽车企业均在大力开发并推进一体化车身压铸铝合金结构件在新产品上的应用,并尝试将更多的零件进行更高程度的集成化设计,使压铸铝合金结构件向更大尺寸发展。
奇瑞的纯电车型STERRA ES车身前部采用了铸铝减震塔,后部借助一体化压铸技术将后减震塔与后纵梁进行集成化设计,大幅提升了整车轻量化效果。
蔚来在其ET5车身上完成了一体化压铸铝合金后地板的开发,并成功量产。相对于钢板冲焊后地板,其零件总成质量降低10%以上,与此同时,整车的扭转和弯曲刚度也有较大幅度提升。基于ET5的研究基础和应用经验,蔚来汽车在最新款ES8车型上将继续推广应用一体化压铸技术,并将车身后轮罩部位与后地板进行集成化设计,通过将31个钢板冲压焊接零件集成为1个压铸铝合金零件进一步提升轻量化效果和车身刚度,如图1所示。
小鹏汽车在其全新款电动轿跑SUV小鹏G6上采用了“扶摇”架构,如图2所示,该架构下的前机舱、后地板均采用了一体化压铸技术,该一体化前机舱、后地板分别采用2套7 000 t超大型压铸岛生产,可使车身零件数量减少159个,同时较传统钢制零件实现了质量减轻17%。
除上述车型外,一汽、吉利等车企也在其纯电新车型开发一体化压铸后地板总成等相关核心技术,并同时完成了相关验证工作。
基于当前技术现状,大型或者超大型一体化压铸铝合金结构件的开发应用主要受压铸铝合金材料、压铸工艺设备以及连接技术的选取开发3个方面因素的制约。
在压铸铝合金材料方面,免热处理压铸铝合金材料的开发解决了大型压铸结构件在热处理过程中引起的零部件变形及表面缺陷等问题。近几年,随着国内外高强韧免热处理压铸铝合金材料技术的快速发展,材料逐步升级,如C611、THAS以及JDA1b等免热处理压铸铝合金材料的成功开发,材料的流动性、抗热裂性等性能均得到了大幅改善,能够满足当前大型压铸铝合金结构件的开发需求。
在压铸工艺及压铸设备方面,大吨位锁模力压铸机+合适的压铸工艺可保证大型、薄壁压铸结构件的制造实现。当前能够实现量产的压机吨位最高为9 000 t,按照如图3所示的对应关系,可满足后地板、前机舱等大型一体化压铸结构件的开发,但是对于下车身总成等更大型的结构件,当前的压铸设备及技术尚不能满足相关要求。因此,若要实现一体化压铸铝合金结构件更大尺寸的应用,按当前压铸设备技术水平必须采用“分段”压铸的方式,如前机舱、前地板、中地板、后地板分段开发,之后选用合适的连接技术对压铸铝结构件进行可靠连接,形成压铸铝下车身总成。
在连接技术选取开发方面,除了下车身压铸结构件分段开发可能涉及的铝-铝连接外,由于压铸铝合金的力学性能与高强钢、超高强钢相比仍存在差距,同时考虑碰撞后压铸铝合金零件的维修便利性与维修成本,在性能、轻量化、成本三者之间进行综合考量,钢制零件在车身中仍会继续应用[2]。依据行业目前发展趋势,当前车身“上钢下铝”的技术优势和发展趋势仍比较明显[3],所以大型压铸铝合金结构件的应用要考虑钢-铝连接问题。受压铸工艺的影响,大型压铸件存在内部缺陷以及延伸率不均等问题,需要针对不同部位性能及组织差异进行连接技术的选取开发。
综上所述,连接技术是当前影响和制约压铸铝合金结构件大规模应用的关键之一,也是最主要难点。
对于钢-铝间的连接,由于钢-铝之间导电率、热膨胀系数等物理参数相差较大[4],钢-铝直接接触易发生电化学腐蚀,且钢-铝焊接后会生成金属间脆性化合物并导致焊缝处力学性能较差[2],因而钢-铝异质材料之间的连接很难采用传统的钢-钢连接所涉及的点焊、熔化极惰性气体保护焊(Melt Inert-gas Welding,MIG)等焊接方式,需要引进大量合适的机械连接和复合连接技术,来实现不同强度等级钢板与压铸铝结构件的连接。
自冲铆接(Self-Piercing Riveting,SPR)是当前实现压铸铝结构件实车应用的首选连接技术,在钢铝混合车身及全铝车身中应用最为广泛,如Model S、捷豹XFL、蔚来ET5、小鹏P7等车型的减震塔以及宝马8系一体压铸后纵梁等压铸件均应用了SPR技术。SPR技术的优点是可连接多种材料多层板材零件,具有较高的综合连接强度,无需预制孔,一次成形,同时与结构胶匹配组合应用后具有防水性、气密性好的特点。但与此同时,当前该技术也存在一定局限性:铆钉以及铆模型号均需要根据不同强度材料以及不同厚度分别进行适配,增加了生产制造的难度及成本[2];该技术类似于点焊,是一种双面连接工艺,无法将压铸铝结构件与型材或管状等封闭型腔进行连接;受铆钉强度的限制,当前SPR对压铸铝合金结构件与超高强钢及热成形钢零件的连接尚存在一定难度。在连接技术要求方面,需满足“上钢下铝”的原则[5],同时为减少生产质量问题,一般要求压铸铝合金材料的延伸率达到12%以上,否则将会造成连接点铸铝一侧产生裂纹,从而影响连接强度及密封效果。
热熔自攻丝铆接(Flow Drill Screw,FDS)是一种单边机械连接工艺,对于钢-铝之间的连接,连接顺序通常也是“上钢下铝”。该技术可以应用于SPR等双边工艺无法达到的区域,如压铸铝结构件与型材等管状封闭结构的连接,同时,采用该技术还可以实现压铸铝结构件与高强钢或热成形钢零件的连接,但当钢板超过一定强度和厚度时,热熔自攻丝铆钉一般难以将其攻透,在高强钢板或热成形钢一侧需要预制孔,增加工艺难度。如图4所示,奇瑞STERRA ES车型的车身后部采用一体化压铸技术将后减震塔与后纵梁进行集成设计,且该压铸件与周边钢板件的连接主要采用SPR与FDS。FDS的优点是可以实现铸铝件与高强钢以及热成形钢的连接,同时具有动态疲劳强度高、连接后可拆卸与易于维护等优点。缺点是连接后在铸铝一侧留下较高凸点,影响美观,且对被连接工件的刚性要求高。
对于一体化压铸后地板、一体化压铸前机舱等大型或者更大尺寸超大型压铸结构件,受目前压铸工艺、压铸结构设计等因素的影响,在压铸过程中容易造成压铸模具边缘部位充型困难以及压铸零件的成分不均、冷却速度不一,进而导致结构件连接区材料性能特别是延伸率波动大,个别位置延伸率仅为3%~5%,无法满足自冲铆接对延伸率的要求(≥12%),从而导致铆接开裂严重。因此,仅依靠铆接已无法满足下一代产品对大型压铸件的开发应用需求,为确保大型压铸结构件的高水平应用,必须根据零件特性分区精准匹配相应连接技术。
摩擦元件焊(Friction Element Welding,FEW)作为一种双边连接工艺,原理如图5所示,是FDS与电阻点焊(Resistance Spot Welding,RSW)工艺的结合,对于钢-铝之间的连接,采用的连接顺序为“上铝下钢”。连接元件在连接设备的作用下进行高速旋转,在压力作用下穿透上层铝板并停止下压,继续旋转产生热量并熔化下层钢板,在压力的作用下,完成元件与下层钢板焊接,从而形成稳固连接。该技术在连接过程中利用摩擦热可以软化上层铸铝材料,能够解决由于大型压铸铝结构件边缘延伸率低而导致铆接易开裂的问题。同时,该技术在连接过程中不需穿透钢板或使钢板发生变形,因此,可以实现压铸铝结构件与超高强钢和热成形钢连接。奥迪A8在其车身上应用了该种连接技术,但主要用于铝板冲压零件与钢制零件的连接,如图6所示。按照相关原理,该技术完全可以通过对相关工艺优化,在结构允许的前提下,移植和嫁接到压铸铝合金结构件与钢制零件的连接上。
以上3种车身连接技术,基本可以形成优势互补,解决后地板、前机舱等大型或超大型一体化压铸铝合金结构件实车应用中钢-铝间的连接问题。钢-铝间连接时 ,一般还需要配合胶粘,可以提升连接强度,也可将钢-铝隔开,避免2种材料之间的电化学腐蚀。
除上述列出的3种连接技术外,部分整车厂还采用了拉铆、压铆等连接技术,将多种连接技术依据各自特点组合应用,保证了一体化压铸结构件的实车应用。例如,在奥迪A8一体化压铸纵梁的制造中就采用了拉铆和压铆连接技术。
对于铝-铝之间的连接(压铸铝合金结构件与周边铝板冲压零件连接),除可应用SPR、FDS等机械连接工艺外,随着压铸铝结构件应用逐渐增多,各汽车企业及科研机构对于压铸铝的焊接技术研究也在逐渐深入。特斯拉在全新一代Model Y的一体压铸后地板上应用了铝点焊技术,连接位置主要在轮罩边缘,如图7所示,实现了与周边铝板冲压零件的高可靠连接。
当前,随着新能源汽车的快速发展以及相关技术的不断突破,压铸铝合金结构件在白车身上的应用比例将进一步增长,其尺寸也将进一步增大。总之,要实现其在新能源汽车上的精准、高效应用,就必须对压铸铝合金结构件与周边零件的连接方式进行综合考量,制定合适可行的措施与解决方案,在保证连接稳定的同时,提高效率、降低成本,减少连接技术应用的种类,并以此为基础建立压铸铝结构件相应连接技术体系,为下一代超大型压铸铝合金结构件的快速开发与应用提供有效的连接技术保证。
