In this research, a new flexible automation technology is adopted to achieve full process automatic production of light truck longitudinal beam. According to the electrophoretic process requirements of longitudinal beam parts, combined with the product characteristics of longitudinal beam cross-section, by using the automatic transportation system to connect the punching machine, cutting machine, forming press and automatic hanging rack, this paperaims to achieve the automation and intelligent production of light truck longitudinal beam at the entire process from sheet metal to forming and hanging. This method has been successfully applied to the actual production in a commercial vehicle in China. After trial production verification, automation level, production efficiency, and cost operation control have been significantly improved compared with traditional production methods.

为实现轻型载货汽车纵梁全流程自动化生产,采用一种新的柔性自动化技术。根据纵梁散件电泳工艺要求,结合纵梁截面的产品特点,采用自动化输送系统将冲孔机、切割机、成形压机、自动组挂架连线,实现了纵梁从板料至成形组挂全过程不落地的自动化、智能化生产。该方式已成功应用于国内某商用车的实际生产,经试生产验证,自动化程度、生产效率、成本运营控制等方面较传统生产方式显著提升。

为实现轻型载货汽车纵梁全流程自动化生产,采用一种新的柔性自动化技术。根据纵梁散件电泳工艺要求,结合纵梁截面的产品特点,采用自动化输送系统将冲孔机、切割机、成形压机、自动组挂架连线,实现了纵梁从板料至成形组挂全过程不落地的自动化、智能化生产。该方式已成功应用于国内某商用车的实际生产,经试生产验证,自动化程度、生产效率、成本运营控制等方面较传统生产方式显著提升。

In this research, a new flexible automation technology is adopted to achieve full process automatic production of light truck longitudinal beam. According to the electrophoretic process requirements of longitudinal beam parts, combined with the product characteristics of longitudinal beam cross-section, by using the automatic transportation system to connect the punching machine, cutting machine, forming press and automatic hanging rack, this paperaims to achieve the automation and intelligent production of light truck longitudinal beam at the entire process from sheet metal to forming and hanging. This method has been successfully applied to the actual production in a commercial vehicle in China. After trial production verification, automation level, production efficiency, and cost operation control have been significantly improved compared with traditional production methods.

随着经济的发展和市场的变化,商用车的需求种类越来越多,产品更加多样化,车架的品种也不断增加。纵梁是组成车架的重要构件,其生产工艺制约着载货汽车的整体生产制造水平[1]。由于新技术、新设备的出现,各主机厂对轻型载货汽车车架纵梁生产自动化水平及产品质量要求越来越高,传统的人工作业模式很难适应多品种的生产方式。产品多样化对汽车生产设备提出了更高的要求,虽然传统的生产工艺成本较低,但自动化程度、产品质量和生产效率偏低,因此,需要对传统的生产模式进行创新。
本文基于国内轻型载货汽车车架纵梁生产新设备的特点,从工艺方法上对现有传统离散型生产方式进行改进,以满足产品多样性的需求,该方式自动化程度高、柔性加工能力强、性能可靠、产品质量稳定,完全满足多品种批量生产的要求。
常用的轻型载货汽车纵梁一般为单层梁结构,截面为U型,根据车型差异,目前大部分纵梁为变截面梁,但也有少部分为等截面结构。变截面纵梁设计相对复杂,能够在保证承载能力的情况下更好地减轻质量[2-3],结构形式如图1所示。
轻型载货汽车纵梁截面宽度为160~220 mm,其中,变截面高度为110~180 mm,长度为5~7 m,材料厚度为4~8 mm。材料通常为510L/610L高强度钢,以满足承载能力的要求。某车型的车架产品结构如图2所示,其产品参数如表1所示。
在上世纪60年代,国外轻型载货汽车制造工艺已较为成熟,如斯堪尼亚、德国曼、五十铃等,但近几十年发展缓慢,大部分仍采用传统纵梁压机落料成形+线外补孔的人工作业方式;国内通过与国外企业的合资,如东风汽车、福田戴姆勒、南京依维柯,其纵梁制造工艺水平已与国外相当,但整体自动化、柔性化、信息化水平较低。
目前,国内外轻型载货汽车纵梁的生产工艺方法基本一致,其种类较多,新的工艺方法不断推出[4],主要包括:
a. 采用压机进行冲孔落料+模具成形的生产方式,适用于批量车型,纵梁压机如图3所示。其优点是生产效率高,产品一致性好,质量容易保证;缺点是大部分采用人工上下料,劳动强度大,且生产准备时间长,冲压设备、模具投入较大,柔性较差,产品的快速更新需要投入更高的模具费用,成本高,难以适应多品种的生产要求[5]
b. 目前,大多数厂家采用数控平板冲+数控等离子切割外形+压机模具成形的方法[6],数控平板冲如图4所示。其优点是有一定的柔性,适用多品种产品中小批量生产;缺点是生产效率不高,自动化程度低,设备均为单机生产模式,工位间的制品转运主要依靠人工叉车或天车。
随着智能制造技术的发展,以上传统的生产工艺方式难以满足高效率、高质量的产品生产要求。因此,国内外商用车主机厂通过采用先进的自动化设备、数据采集系统、视觉系统、信息交互系统等来实现车间的智能化生产,是未来纵梁生产的发展方向。
本文以国内某商用车主机厂轻型载货汽车纵梁自动化生产线为例,对车架纵梁柔性自动化生产工艺及设备进行研究,阐述其生产过程中的自动化实现形式及信息化流程方式。
车架纵梁柔性自动化生产工艺流程为:定尺板料自动上料、打码、板料转挂、自动平板冲冲孔、板料激光自动切割、自动堆垛、自动化上下料压机成形、自动翻转、读码、自动组挂(滑橇)。各工序间采用电磁吊、输送辊道等进行自动连线,满足多品种产品切换的生产需求,实现纵梁全过程不落地、自动化、柔性化、智能化生产,工艺平面布置如图5所示。
车架纵梁自动化生产工艺内容如下:
a. 采用平板车将定尺板料转运至电磁吊工位,利用电磁吊自动上料,上料后的板料激光打码,方便后续工序对产品自动识别。
b. 自动转挂电磁吊将打码后的工件转运至平板冲工位,平板冲对纵梁板料进行冲孔加工。
c. 采用电磁吊将冲孔后的工件吊运至激光切割机工位,激光切割机采用三工作台循环的方式,保证来料及废料处理的连续性,废料处理的节拍与激光切割机的切割速度相匹配,切割后的板料经过在线检测后,由自动堆垛装置(电磁吊)将合格与不合格的产品进行分类并分别按要求堆垛整齐,通过辊道输送运至成形工序的指定区域。
d. 纵梁压机对冲切后的纵梁板料进行成形,采用机器人自动上下料,采用自动翻转装置将成形后的纵梁翻转180°,方便工件的输送,由于成形后的工件为变截面,普通的输送辊道无法满足要求,因此,需采用特殊的输送形式。
e. 输送至自动组挂区的成品纵梁采用电磁吊进行转接,将纵梁吊运至穿梭机构,读码后,穿梭机构移动至组挂架区域,经叉式移载机叉运纵梁至组挂架,完成自动组挂。
本自动化生产方式的前提是车架纵梁生产后需进行散件电泳工艺,因此,为方便后续纵梁的电泳,采用组挂架的形式将纵梁进行组挂,与电泳滑撬结合进行前处理电泳。
本自动化纵梁生产线的首道生产工序为纵梁板料冲孔,整个加工过程具备自动化和柔性化,满足大批量生产和小批量试制要求。冲孔线尺寸(长×宽×高(地面以上))约为20 m×5 m×4.5 m,由2台公称压力为800 kN的数控冲孔主机组成,主机包含9个工位,最大加工孔径为35 mm。为满足生产节拍要求,配备3台相同配置的双主机数控冲孔机,如图6所示。
单台双主机数控冲孔机的平均打孔时间高于0.93 s。纵梁材料为610L,长度为6 m,宽度为400 mm,板厚度为6 mm,孔数约为380个,循环加工时间小于6 min(平均冲孔时间),其生产过程如下:上料电磁吊吸盘自动吸取上料辊道上的板料,放置到冲孔辊子料道上;定位装置将纵梁推到夹钳钳口定位块处进行Y向定位,夹钳上有开关,保证板料Y向定位精度;夹钳夹紧纵梁后向主机侧X轴零点移动,进行X向零点定位;夹钳夹持板料,送入主机冲孔,X轴、Y轴数控轴速度如表2所示;主机沿板宽方向运动定位,以过滤方式冲孔,板料只前进不后退;当冲孔位置与夹钳位置干涉时,夹钳自动避让;冲孔完成后,电磁吊下料装置将板料送至激光切割机的工作台;夹钳回退到上料位置。
激光切割机工作台接到板料后,对直径大于35 mm的孔和板料的外形进行切割,单个工作台的上放置2块纵梁板料,激光切割机工位采用三工作台循环的方式,分别对应板料上料、切割、下料,工作台尺寸为8 m×1.5 m,激光切割机功率为12 kW,为满足生产节拍要求,配备2台相同的激光切割机,如图7所示。
单台激光切割机切割速度为14 m/min(N2切割),板料的材料为610L,长度为6 m,宽度为400 mm,板料厚度为6 mm,切割长度约为13 m,单张纵梁板料切割时间小于1 min(平均切割时间),其生产过程如下:电磁吊将冲孔完的板料吊运至切割机的工作台,工作台上放置2张板料;工作台自动移动至切割机室体,切割机为封闭式切割,板料经二次定位后进行大孔和外形的切割,小尺寸废料通过工作台针板间的间隙掉落至废料收集输送线,大尺寸废料随工作台移动至下料工位,利用电磁吊自动吊运至线边废料框;切割后的板料经视觉在线检测后,利用电磁吊对板料进行堆垛,经辊道输送至成形区域,工作台下沉返回至板料上料工位。
本自动化生产线成形压机为3 000 t机械压机,配备机器人自动上下料,并采用翻转机构对成形后的板料翻转180°,自动化程度高,大幅降低劳动强度,如图8所示。
成形压机的单张纵梁板料平均生产节拍小于0.5 min,换模时间为15 min,平均每1.5 h换模具1次,其生产过程如下:将板料输送至压机内,压机为全封闭式,转接机器人将板料拆垛转运至定位料架,上料机器人将定位后的板料抓取送入压机内成形,成形后的纵梁经下料机器人抓取送入翻转机构,翻转180°后进入接料输送辊道,需翻转2次,接料辊道上接入2根纵梁(图9),由于纵梁成形后为变截面,为方便输送,在输送辊道上设置特定的接料结构,接料机构带着纵梁随辊道输送至组挂区域。
本组挂装置采用叉式移载机对纵梁进行自动组挂(左右为1组),为满足节拍要求,配备2组(4台)叉式移载机,如图10所示。需定制组挂架以满足自动化的要求,尺寸(长×宽×高)约为12 m×2.1 m×2.5 m,如图11所示。
单台叉式移载机每次叉取2根纵梁,单次循环时间小于1.3 min,其生产过程如下:采用电磁吊将纵梁转运至穿梭机,穿梭机上放置的2根纵梁在进入自动组挂区前需进行读码,以便后续零件电泳时信息追溯;穿梭机进入自动组挂区,每组叉式移载机分别从左、右对零件进行自动组挂,每次叉取2根纵梁,根据长度的要求,组挂架可存放4层×4根×1列合计16根纵梁(长度大于6 m),或4层×4根×2列合计32根纵梁(长度小于6 m),组挂完的纵梁组挂架通过移行滚床进入前处理电泳存储区,如图12所示。
纵梁自动化、生产信息化流程为:生产信息管理系统(Manufacturing Execution System,MES)信息下发、打码、板料转挂、自动平板冲冲孔、板料激光自动切割、自动堆垛、自动化上下料压机成形、自动翻转、读码、自动组挂(滑橇)。
以上所有工序均采用耦合器实现自动化信息交互,当产品信息与MES信息不匹配时,设备报错,需要人工干预处理,实时在线监控保证产品质量,提升生产效率。
在纵梁板上线入口处,打码系统与MES通信,MES将板材全码发送给打码工控机,打码工控机接收后分解出简码。打码机简码打码完成后,电磁吊将产品送至冲孔设备。
冲孔设备入口配置自动扫码设备,连线输送设备将纵梁送至冲孔设备入口后,自动扫描识别产品简码,确定产品类型,与冲孔设备存储数据比对,执行相关产品冲孔工作。
激光切割设备入口配置自动扫码设备,连线输送设备将纵梁送至激光切割设备入口后,自动扫描识别产品简码,确定产品类型,与切割设备存储数据比对,执行相关产品的切割工作。
成形设备入口配置自动扫码设备,连线输送设备将纵梁送至成形设备入口后,自动扫描识别产品简码,确定产品类型,与成形设备存储数据比对,执行相关产品的成形工作。
纵梁成形后,将完成的产品信息传送到连线输送设备;连线输送设备根据产品特性和组挂架的分区布置,将产品对策组挂;组挂架完全放置完毕后,把组挂架上32或16根纵梁的简码信息打包封装写入组挂架上的射频识别(Radio Frequency Identification,RFID)载码体内。
地面输送系统按要求控制已绑定组挂纵梁信息的组挂架在存储区内流动。
该自动化生产线技术集成了辊道输送机构、桁架电磁吊、数控冲孔机、激光切割机、视觉在线检测、成形压机、机器人、叉式移载机、穿梭机、组挂架等设备,突破了传统的离散型生产模式,更能适应产品多样性及纵梁散件电泳的要求,显著提高纵梁生产的自动化、柔性化、智能化水平。
该自动化生产线技术通过信息化识别纵梁生产信息,有效追溯产品物流,且能反映出加工过程中的产品质量,实现了生产的实时监控和跟踪,提升了生产效率、降低了运行成本。
