In order to ensure the dimensional accuracy of the outer belt weather-strip, reduce the extrusion production defects and ensure the stability of the outer belt weather-strip installation on the door, the shape of the metal insert and the forming accuracy are particularly important. In this paper, the roll forming process of a kind of asymmetric metal insert section is studied, the cross-section structure is simulated and analyzed by CAE method, and the metal insert structure is optimized and the structure of the existing roll-forming tooling is optimized without affecting the performance, thus solving the defects of material crossing and grinding in the production of a kind of asymmetric section products. Based on this, multiple sets of roll-forming tooling are developed, which effectively improves the production quality of auto parts.

为保证汽车车门外水切的尺寸精度,减少挤出生产缺陷并保证水切安装后的稳定性,芯金的形状及成形精度尤为重要。对一类不对称芯金断面辊压成形工艺进行研究,使用计算机辅助工程(CAE)对断面结构进行仿真分析,在确保不影响性能的情况下,对芯金结构型式和现有辊压工装结构进行优化,解决了一类非对称断面产品生产中的窜料缺陷和碾料问题,并以此为依据完成了多套辊压工装开发,有效提高了汽车零部件的生产品质。

为保证汽车车门外水切的尺寸精度,减少挤出生产缺陷并保证水切安装后的稳定性,芯金的形状及成形精度尤为重要。对一类不对称芯金断面辊压成形工艺进行研究,使用计算机辅助工程(CAE)对断面结构进行仿真分析,在确保不影响性能的情况下,对芯金结构型式和现有辊压工装结构进行优化,解决了一类非对称断面产品生产中的窜料缺陷和碾料问题,并以此为依据完成了多套辊压工装开发,有效提高了汽车零部件的生产品质。

In order to ensure the dimensional accuracy of the outer belt weather-strip, reduce the extrusion production defects and ensure the stability of the outer belt weather-strip installation on the door, the shape of the metal insert and the forming accuracy are particularly important. In this paper, the roll forming process of a kind of asymmetric metal insert section is studied, the cross-section structure is simulated and analyzed by CAE method, and the metal insert structure is optimized and the structure of the existing roll-forming tooling is optimized without affecting the performance, thus solving the defects of material crossing and grinding in the production of a kind of asymmetric section products. Based on this, multiple sets of roll-forming tooling are developed, which effectively improves the production quality of auto parts.

汽车车门的外水切和内水切通过卡子固定或直接压入车门门板,与车门处的玻璃配合,保证玻璃平稳升降运行的同时起到车门装饰、防水、防尘、密封、减震、隔音以及玻璃导向的作用[1-2]。车门水切结构及产品尺寸的精度直接影响整车造型美观性、密封性能以及噪声舒适度。
水切卡接在车门钣金上的部分称为水切骨架,一般为金属芯金与三元乙丙橡胶(Ethylene Propylene Diene Monomer,EPDM)、聚氯乙烯(Polyvinyl chloride,PVC)或热塑性弹性体(Thermoplastic Elastomer,TPE)共挤出成型,通过水切骨架唇边与玻璃挤压压缩变形形成密封,在密封唇边上进行植绒处理以减小运动过程中的摩擦阻力[3]。水切要与车门钣金扣合,故其对强度要求很高,单纯依靠EPDM、PVC或TPE无法形成较大的结合力,因此,在其中嵌入金属芯金加强水切骨架,以保证水切的稳定性。
一般的金属芯金材质为钢或铝合金,为满足汽车轻量化需求,水切大多使用铝合金等轻质材料的金属芯金[4]
某断面不对称性较强的骨架铝合金芯金,在生产过程中出现了材料在辊轮中横向滑动的问题,导致断面长短边窜料严重,并出现碾边和掉铝屑现象,芯金断面进入挤出口模时出现刮边缺陷,影响了生产的稳定性和效率。
本文对此类不对称水切铝合金芯金的断面结构进行分析,在保证水切稳定性和牢固度的前提下,优化断面结构。芯金断面成形工艺方面,优化现有辊压工装孔型设计,解决生产缺陷问题。继而从产品结构设计和工艺开发方面总结经验,解决断面不对称性较强芯金断面的生产问题,避免缺陷产生,提高生产效率。
图1a所示为某轿车车门外水切密封条,安装在车门窗外侧的车门钣金上。图1b为产品断面状态示意。
为便于生产安装,水切结构一般需满足每100 mm长度安装所需的插入力不高于50 N,以确保安装效率;为保持水切装配在车门钣金上的牢固度和稳定性,避免水切在使用中松动或脱落,水切一般通过两端端盖固定结构、其自身结构中所带的芯金和夹持位置的弹性结构(夹持齿)固定,需满足每100 mm长度从钣金上拔出所需的力不低于100 N。
水切橡胶骨架类产品加工工艺流程为:芯金断面成形、骨架复合挤出、硫化、冷却、涂胶、植绒、固化、后成形、定尺切断、端头冲切、注塑端头端盖[5]
一般的水切产品断面结构中,水切金属芯金对称性较好,2条立边长度相差不大,差值不超过5 mm,如图1b所示。此类产品在生产过程中的尺寸稳定性较好。
图2所示,某车型A产品断面长短边设计高度差为8 mm,实际成形后长立边长度偏差约为0.7 mm,存在较大偏差及生产缺陷。
由于某新车型B的车门钣金结构变化,水切芯金两立边长度差达到12.4 mm,图3所示为该车型的水切数据初始结构和芯金的部分尺寸。为降低工艺开发的难度和缺陷概率,需要分析断面结构,设计合理的断面型式。该车型要求水切每100 mm长度插入力不高于60 N,每100 mm长度拔出力不低于80 N。
从成形工艺设计考虑,原设计断面中部为圆弧段,在成形过程中材料在上下辊轮间的夹持稳定性较低,因此,考虑在中部区域添加直线段,以利于产品成形工艺设计。
骨架与钣金匹配接触区域结构型式保持不变,考虑设计4种不同的产品芯金结构,主要区别为骨架芯金中间区域是否带有直线段结构,芯金短边是否带折边结构。如图4所示:a型为初始结构,芯金中间区域为弧段,短边无折边结构;b型芯金中间区域为直线段,短边无折边结构;c型芯金中间区域为直线段,短边有折边结构;d型芯金中间区域为弧线,短边有折边结构。
在此基础上设计出4种不同的水切密封条断面结构用以进行对比分析,如图5所示。
虽然水切芯金为线弹性材料,但水切橡胶骨架夹持部位的材料主要为硬胶和软胶,该材料具有大变形、高弹性和高延展率的特性;在较小应力作用下可产生大变形,具有典型几何非线性特征;在大应变状态下,应力应变关系呈非线性,属于材料非线性[6]。为验证芯金结构对水切插入力、拔出力和夹持力的影响,得到较为理想的仿真结果,本文运用非线性有限元分析软件Abaqus CAE进行分析研究。
本文以车型B断面a型为例进行模拟分析。所分析外水切密封条产品材料由邵氏硬度 A 80±5 EPDM硬胶、邵氏硬度 A 60±5 EPDM软胶、芯金材料5754H44和装饰条Al6060组成。按照平面应变问题进行建模和计算[7-8]。选用CPE4H四节点线性平面应变四边形单元进行分析[9]。夹持部位的夹持齿与钣金间有相对滑动,利用罚函模型精确描述切向行为,利用硬接触模型描述法向行为[10-11]
导入断面数据,建立零件几何模型,如图6所示。
仿真结果表明:水切骨架与车门钣金装配时,外侧上夹持齿与钣金接触时插入力达到最大;水切骨架从车门钣金上拔出,右侧下夹持齿与钣金接触时拔出力达到最大;水切骨架安装到位时,夹持力达到最大值。图7所示为以上3个位置的应力状态。
表1为4种水切橡胶骨架断面每100 mm长度插拔力和夹持力的计算结果。4种芯金结构的插入力、拔出力、夹持力和相对偏差率均满足车型要求。
参照仿真结果,在保持水切骨架与钣金匹配结构不变的情况下,对芯金结构进行调整,保持骨架稳定性的力值结果均在可接受范围内,故可在此范围内对芯金结构进行调整,以满足成形工艺要求。
芯金产品为复合挤出型材前工序零件,为避免芯金材料与挤出模具发生剐蹭,后工序复合挤出工艺对此类芯金尺寸的公差要求为±0.2 mm。此类芯金采用辊压成形工艺(Roll-Forming)成形。
辊压成形工艺开发的基本步骤为:建立成形断面、设定展开基准平面、计算板宽、设计辊花展开图、建立各道次轴线、变形模拟分析材料流动、配辊设计、拆图加工、装配调试[12-13]
对现有产品缺陷产生的原因进行分析发现,在成形工艺设计时,设定中间体素作为展开基准平面。由于零件的不对称性较大,而弯曲方向为同侧成形,零件成形基准两侧材料分布不均且差异较大,零件成形时两立边受辊轮压力和摩擦力不均匀,长边受力大,短边受力小,导致材料向受力较大一侧滑动,成形基准面无法保持稳定,易出现成形断面向长边窜料的情况。
为避免此缺陷,在成形过程中需尽量保证零件基准面成形的稳定,考虑在芯金中间基准成形区域对直段进行反向弯曲变形,增加反向变形筋,利用上下辊轮的阶梯咬合增大夹紧力,压紧材料,阻止材料在成形辊中的横向滑动。该车型要求不允许对芯金有较大改动,故该车型芯金选用b型断面进行开发。
根据复合挤出型材断面成形工艺要求,需展开零件2边作为预成形断面,展开角度为5°,如图8a所示。芯金材料为5754H44铝合金,表面附着涂层,以提高与橡胶材料的附着力。
根据圆角半径及成形角度,设定中性层系数,计算料宽,使用定长变径法设计,根据经验进行角度分配,设计辊花图如图8b所示。成形基准面设定在中部直线段处,根据成形角度分析及双边展开角,共设计7组断面成形道次,1组校直道次。
结合生产线结构,选择使用35轴辊压预成型机,道次间距为260 mm。利用COPRA RF软件的DTM模块对各道次成形参数进行变形模拟,结果如图9a所示,最大纵向应变如图9b所示,各道次最大纵向应变值均未超过材料的应变极限,满足成形要求[14-15]
按此成形工艺参数对各道次配辊,进行辊轮设计。上下轴速比为1∶1,初始辊轮基准直径设计为112 mm,每道次前滑量设计为1 mm。图10a所示为设计完成的辊轮三维结构,图10b为加工完成的辊压工装。
对辊压工装进行调试,断面成形形状如图10c所示,长边偏差不高于0.2 mm,相比现有芯金产品(图2中产品的长边偏差约为0.7 mm)有大幅改善。可以满足后工序生产需求,但在生产过程中仍有少量铝屑出现,如图10d所示。
对上述铝屑产生原因进行分析,产品中部成形基准区域有长度为1.35 mm的直段,但直段长度尺寸仍偏小,虽可在辊轮中设计反向弯曲进行材料受力补偿,但不能设计过大反向弯曲角,若变形程度过大需增加成形道次数,提高辊压工装开发成本。因此,在短边处增加折边,平衡材料受力。选用图4c所示的断面进行工艺优化,修改后断面及预成形展开断面如图11a所示,预成形断面辊花设计如图11b所示,工艺设计仍为7组断面成形道次,1组校直道次,不增加辊轮组数。原辊压工装部分辊轮进行修改加工。
辊轮修改后进行成形调试,图12为10倍投影放大图,断面整体公差尺寸均在±0.10 mm范围内,完全符合要求。辊压过程中碾出铝屑问题完全消除。
为解决现有产品缺陷,结合以上开发经验,本文对现有车型A的芯金断面成形工艺进行优化。由于此产品为量产车型,产品结构无法调整,故针对成形工艺进行优化。
图2所示的产品长短立边长度差为8 mm,调整其成形工艺,在中部直线段区域增加反向弯曲筋,修改后断面及预成形展开断面如图13a所示,辊花设计如图13b所示,工艺设计仍为7组断面成形道次,1组校直道次,不增加辊轮组数。原辊压工装部分辊轮进行修改加工。
成形工艺优化后的产品断面10倍投影如图13c所示,断面尺寸已在±0.15 mm公差带内,缺陷消除。
结合以上产品开发经验和现有产品问题解决方法,在产品结构设计阶段时,对不对称芯金断面提出工艺优化建议。如车型C芯金断面中部区域为弧段,短边有折边结构,预成形断面和辊花设计如图14a所示;车型D芯金中部区域为直线段,短边有折边结构,预成形断面和辊花设计如图14b所示。
产品开发完成后的断面10倍放大投影如图15所示,断面整体公差尺寸均在±0.1 mm范围内,完全符合要求,且均无碾边和铝屑缺陷。
本文针对芯金立边长度相差较大、不对称性较强的车门外水切结构,运用非线性有限元分析软件对不同型式芯金进行分析对比,从产品断面结构和成形工艺2个方面进行研究,解决了生产过程中原材料在辊轮中横向偏移、碾边和掉铝屑缺陷,并运用到新产品开发中,有效提高了汽车零部件的生产品质。经生产实践证明,完全满足此类产品批量生产要求。
总结以上开发经验,针对芯金立边长度差异较大,断面不对称性较强的产品,在产品结构设计阶段,需尽可能在短边增加小折边,以利于断面成形时平衡受力。而对于受断面宽度所限无法增加小折边的零件,在芯金断面中部设计直线段以利于成形工艺开发,同时降低缺陷发生概率。
