By analyzing the current situation of rear suspension assembly of heavy engineering vehicle, a set of automatic tightening system for rear suspension assembly is designed and manufactured according to input of process design. The tightening system adopts high-precision flexible displacement sub assembly station, high-precision servo rotation interactive platform, digital information production technology, which can realize robot automatic tightening assembly through 3D visual identification camera and positioning technology. This system solves the knotty problem of rear suspension assembly, and it is stable, reliable and practical.

通过分析重型工程车后悬架新产品装配现状,根据工艺过程设计的输入,设计制造了一套后悬架自动拧紧设备,自主设计了高精度柔性变位分装台、高精度伺服旋转交互台,采用数字化信息生产技术,通过3D视觉识别相机进行定位,引导机器人实现拧紧装配,解决了后悬架新品装配难题,系统稳定可靠、实用性强。

By analyzing the current situation of rear suspension assembly of heavy engineering vehicle, a set of automatic tightening system for rear suspension assembly is designed and manufactured according to input of process design. The tightening system adopts high-precision flexible displacement sub assembly station, high-precision servo rotation interactive platform, digital information production technology, which can realize robot automatic tightening assembly through 3D visual identification camera and positioning technology. This system solves the knotty problem of rear suspension assembly, and it is stable, reliable and practical.

目前,重型载货汽车后悬架U型螺栓大多采用上穿的装配方式,以解决由于使用工况恶劣导致板簧松动、U形螺栓断裂的问题,同时也造成了车辆维修时后悬架板簧更换困难。U型螺栓上穿装配方式颠覆了传统商用车后悬架的结构,给整车装配带来了困难。
当前,三维视觉识别相机、机器人与拧紧机等装备技术已较为成熟,因此,本文设计了一套自动拧紧装备的解决方案,以满足后悬架U型螺栓上穿装配工艺需求。
目前,针对后悬架U型螺栓上穿装配,国内主流商用车主机厂采用在线手工拼装或就地手工分装,且现有工装及设备无法应用,严重影响了生产制造环节的效率和质量。
在线手工拼装效率低,拧紧时易造成U型螺栓结构不对称,且打紧时需工人弯腰预拧紧,属于困难作业,拧紧螺母的工序必须在车架翻转之后,存在质量风险,质量数据无法精准记录和追溯,如图1所示。
就地手工分装是通过简易分装台进行分装,需要4名工人,其中,2人分装,另外2人使用拧紧机或风枪拧紧,后悬架平均分装时间较长,需提前分装建立储备总成,分装效率低下,无法满足生产线体节拍要求。
现有的工装在装配U型螺栓上穿结构时存在以下问题:
现有后悬架在装配时均采用线下分装、总成上线的工艺方式,原下穿式结构工装台(图2)底部的工装起固定U型螺栓的作用,U型螺栓上穿结构盖板和U型螺栓螺母(图3)在分装时均处于结构底部,盖板无处放置,且无打紧空间,因此,现有的工装台无法应用。
现有U型螺栓下穿结构为“外八字”结构,所用拧紧机为“外八字”拧紧机,如图4所示,而U型螺栓上穿结构采用“内八字”结构,现有U型螺栓拧紧机无法应用,当前使用的大型风扳机无法保证拧紧力矩且效率较低。
上穿结构的后悬架在线分装困难,分装节拍大幅增加,由原来的8 min/台、3人作业提升至17.6 min/台、4人作业,后悬架需翻转才能拧紧,U型螺栓为“内八字”结构,无法采用四轴拧紧机,需采用人工风炮拧紧,再用定扭扳手保证力矩,严重影响生产效率。
为满足重型载货汽车后悬架U型螺栓上穿装配方式的需求,本文制定了新的分装工艺。
通过结合生产线的情况及人员配置,上穿式后悬架U型螺栓上穿装配工艺流程设计为:固定盖板放置位置、将板簧落装到盖板上方固定位置、平衡轴总成吊装及落装、上穿U型螺栓并压紧、整体翻转、拧紧螺母、翻转回位、吊离后悬架总成。
后悬架U型螺栓上穿结构需要反装部分零件,然后翻转打紧,再翻转吊运总成至装配线,需要经过2次翻转,但现有分装台不具备该功能,需开发新的分装台。
新产品采用“内八字”结构,现有U型螺栓“外八字”拧紧机不适用,拧紧机轴存在干涉,目前的装配方式是采用重型风枪预紧、定扭扳手复紧。
后悬架U型螺栓上穿结构的后悬架由盖板、钢板弹簧、平衡轴、U型螺栓组成,板簧高度为260~338 mm。结构形式固定,功能需求的输入可解析为:机器人自动完成拧紧,确保拧紧质量和作业效率;分装台能够根据结构自动调整高度,柔性化程度高;由于部分零件需要人工预装,因此,工作站需要保证安全性,具有人机协同能力;拧紧机器人需要具备视觉检测系统,能够使用3D视觉识别相机定位以自动寻找螺母并根据螺母的位置及角度进行调整。
故根据后悬架装配工艺流程设计了可旋转圆形分装区,分装区设有2个工位,工位1用于人工分装后悬架零部件(人工操作区),工位2用于机器拧紧U型螺栓(设备封闭隔离区),2个工位通过旋转交互实现重型载货汽车反穿式后悬架装配。
后悬架U型螺栓上穿装备为一个可自动水平旋转的圆形旋转伺服交互台,圆形旋转交互台上设有2个可实现180°自动垂直翻转变位的分装台,一个变位分装台(人工工位)用于人工落装后悬架零部件,另一个变位分装台(设备工位)用于机器人拧紧后悬架U型螺栓,2个变位分装台通过自动旋转伺服交互台互换。后悬架总成自动拧紧设备主要由高精度柔性变位分装台、高精度伺服旋转交互台、视觉识别定位系统、机器人拧紧系统、数字化信息系统组成,如图5所示。
后悬架总成装配拧紧装备工作原理如下:
首先,利用扫描枪扫描后悬架二维码,将信息发送至主控上位机系统,上位机系统与制造执行系统(Manufacturing Execution System,MES)的当前排产车型数据校核,主控可编程逻辑控制器(Programmable Logic Controller,PLC)根据对应车型数据信息控制变位分装台自动变位,调整工装夹具位置[1],将后悬架零部件落装至工位1(人工操作区)分装台上,落装完成后,变位分装台垂直旋转180°,露出U型螺栓,随后交互台旋转180°至工位2(设备封闭隔离区),主控PLC根据车型数据发送相应动作指令[1],由视觉识别定位系统识别拧紧区域的U型螺栓、螺母及盖板轮廓,计算空间坐标,引导机器人拧紧机对U型螺栓、螺母进行拧紧,人工操作区(工位1)同步进行后悬架零部件落装作业,拧紧作业完成后,伺服旋转交互台水平旋转180°至人工操作区卸装和落装,完成后悬架总成装配拧紧。
本文设计了2个变位分装台,如图6所示,根据不同车型的板簧和盖板尺寸,设计不同分装作业位置,实现商用车上穿式后悬架U型螺栓上穿分装。首先,扫描枪扫描板簧、平衡轴承的二维码,主控PLC读取对应车型数据信息[2],与MES发送至PLC的当前排产车型数据信息进行校核,根据对应车型信息中的板簧数据信息,主控PLC控制伺服驱动电机将台架移动至该平衡后悬架分装位置[1],然后夹紧移动台架板簧盖板,再夹紧移动台架上反穿式后悬架板簧、平衡桥和平衡后悬架,U型螺栓的安全锁紧装置对U型螺栓进行夹紧,最后驱动电机驱动固定台体旋转180°,完成上穿式后悬架变位分装。
高精度柔性变位分装台由板簧高度自适应机构、翻转机构、自动组合夹紧机构、电控系统部分组成。
板簧高度自适应机构中的板簧高度自适调整装置由导向机构、活动平衡轴框架、电机(内含编码器)升降驱动机构、到位检测装置组成。主控上位机系统根据MES的板簧高度值和数量自动调整分装台夹具托架的高度,自动调整高度范围为0~400 mm。活动平衡轴框架安装在电机(内含编码器)升降驱动机构上部,框架与夹具底板之间的垂直距离可在螺旋升降器的驱动下调整。螺旋升降器底座固定在夹具底板上,通过伺服电机的旋转运动转化为升降杆的升降运动,螺旋升降器的电机上配有编码器,可精确控制升降杆的升降高度。导向机构固定在底座上,在平衡轴框架的升降过程中起导向稳定作用,平衡轴活动框架垂直升降距离为0~400 mm,根据平衡轴及活动框架的质量(2 t)计算举升负载,经计算,电机功率确定为0.8 kW,如图7所示。
翻转机构是一种精密的角度翻转装置,由分装台固定台体、高精度重型旋转台、立柱、翻转驱动机构组成,如图8所示。伺服电机、高精度旋转台安装在立柱上,固定台体两端与高精度旋转台连接,伺服驱动电机驱动重型旋转台旋转,实现分装台旋转任意角度精确旋转定位。
翻转载荷质量M1为2 500 kg,旋转台的摩擦因数f为0.15,翻转力臂半径r1为0.3 m,则旋转所需力F1和力矩T1[3]

经计算,F1=3 678.5 N,T1=1 103.55 N·m。
当旋转交互平台在水平方向旋转时,其转速较低,旋转速度n1=24 r/min,所需功率P1[3]
P1=T1·n1/9 550
经计算,P1=2.77 kW,齿轮传动效率η=0.92,则所需要电动机功率Pflip=P1/0.92=3.5 kW,因此,翻转机构传动电机选用3.5 kW SEW电机减速器。
自动组合夹紧机构由开合摆动U型螺栓压紧装置和平衡轴压紧装置组成,主要用于上穿式后悬架的U型螺栓、平衡轴、板簧的夹紧。
开合摆动U型螺栓压紧装置是一种由气缸驱动,通过齿条、齿轮传动实现开合摆动,转角油缸压紧的装置,用于U型螺栓压紧,如图9所示,主要由摆臂、旋转组件、连接杆、驱动装置组成。
摆臂用于完成摆动,旋转组件用于带动摆臂摆动,驱动装置为摆动动作提供动力,连接杆用于连接旋转组件和驱动装置。驱动装置气缸两端的活塞杆带动齿条做往复运动,齿条驱动齿轮轴做旋转运动,当2组齿条分别从旋转组件的两侧驱动齿轮轴时,2个齿轮轴旋转方向相反;齿轮轴再带动各自的摆臂旋转,使2个摆臂完成打开与闭合。
平衡轴组合夹紧装置主要由壳体、旋转组件、压紧连杆、压紧油缸、压紧组件、接近开关组成,用于平衡轴、板簧的夹紧和锁紧。壳体用于固定整个机械结构,旋转组件驱动压紧组件的旋转,压紧连杆用于连接压紧组件和油缸,接近开关检测压紧组件是否摆动到位,如图10所示。
当平衡轴组合夹紧装置开始工作时,压紧块摆动到工作区域以外,液压油缸推出,压紧块向上移动到最高位置。放置工件后,旋转气缸驱动压紧块摆动到工件上方,液压油缸缩回,带动压紧块向下运动压紧工件。当加工完成后,液压油缸推出,压紧块向上移动至最高位置,旋转气缸驱动压紧块摆动到工作区域以外,吊起工件离开夹具。操作过程通过PLC控制[2],通过伺服阀调整液压回路压力进行夹紧力调节。
本文设计了一个高精度伺服旋转交互台,如图11所示,旋转交互台上安装有2个高精度柔性变位分装台。人工分装区上穿后悬架分装完成后,伺服交互台旋转180°至机器人操作区,机器人拧紧工作完成后,伺服旋转交互台旋转180°至人工分装区。
伺服旋转交互台主要由伺服旋转台、工作台面组成。伺服旋转台采用伺服电机驱动旋转台,可实时反馈伺服旋转台的旋转角度,伺服旋转台旋转到预定的角度后会自动停止,具有较高的回转精度(最小分割单位为0.001°),且具有高刚性、高旋转精度、大力矩、低侧隙、自带零点开关的特点,以保证伺服旋转台往复旋转的重复定位精度。
根据前文结构设计,估算旋转质量M2为10 000 kg,旋转台的摩擦因数f2为0.15,旋转力臂半径r2为1.5 m,则旋转所需要力F2和力矩T2[3]

经计算,F2=14 715 N,T2=22 072 N·m。
旋转台在水平方向旋转的时速度较小,旋转速度n2=6 r/min,所需功率P2=T2·n2/9 550=13.87 kW,取齿轮传动效率η=0.92,则所需电动机功率PRotate=P2/0.92=15 kW,考虑到翻转机要求电动机能够频繁启停,故选用18.5 kW电机减速器。
视觉识别定位系统用于对工位的位置和姿态进行数字识别,将坐标数据信息传输至机器人,引导机器人按照既定轨迹完成动作。该系统主要由结构光源、高分辨率数字相机、图像处理硬件及软件组成,如图12所示。
视觉识别定位方式目前有3D双目、线激光扫描、面激光拍摄和结构光结合数模。根据被加工产品特性,仅有螺栓可视为标准件,可作为视觉识别特征点,螺栓直径为45 mm,线激光扫描的方式并不适用;由于扭矩超过1 000 N·m,若相机固定在机器人上,存在因拧紧振动使原点丢失的风险,因此采用外置固定拍照方式。
视觉识别定位系统通过Ethernet总线与机器人通信,将成像后的数据通过工业以太网传输至工控机视觉识别处理软件,根据距离图像3D点阵云群和浓淡图像边缘部分进行3D模型拟合,在拟合处理后的图形内提取目标的空间坐标(点坐标XYZ和角坐标RxyRyxRxz)发送至机器人,位置精度偏差≤1 mm,角度检测精度偏差±1°,从开始拍照至反馈位置数据的时间≤5 s,通过位置信息修正并引导机器人的运动轨迹,保证作业顺利完成。
机器人拧紧系统主要由6轴工业机器人、2轴拧紧机组成,如图13所示。
工业机器人为关节式,本体具有6个运动轴,负载能力为210 kg,最大工作范围为3.1 m,最大工作速度为2.5 m/s,重复定位精度为0.3 mm,硬件存储容量≥250 MB,可存储10种车型程序。管线包对接处采用航空插头,管线包采用高柔性电缆,配置中频自适应电压、电流检测线,自适应电缆需配置屏蔽层。管线包采用波纹管式结构,满足机器人的可达性要求。工业机器人与视觉识别系统通过Ethernet总线进行通信,接收视觉定位后的点坐标XYZ和角坐标RxyRyxRxz以及机器人姿态信息;工业机器人与主控系统PLC采用PROFINET总线进行通信[4],具备分装台和旋转台的工作位置和工作状态、机器人系统的工作情况、机器人系统允许分装台和旋转台工作的连锁信号、工件状态、夹具状态、各自的急停信号等的传递功能。通过机器人示教盒实现机器人的调整、系统的信息显示及故障诊断。
拧紧机安装在机器人手臂上,主要由控制系统、伺服驱动器、伺服电机、扭矩传感器、编码器、二级减速机和花键轴组成。控制系统采用通用工业以太网与主控系统通信。拧紧机为双轴结构,互为反力臂,轴间距采用伺服驱动机构精确控制,最大拧紧扭矩可达1 000 N·m,拧紧扭矩精度≤3%,角度精度误差≤2°,拧紧节拍为30 s,具备扭矩法、角度法、扭矩-角度法等3种拧紧控制方式,可存储10 000条扭矩信息,具备质量追溯功能。
机器人拧紧系统的工作过程为:机器人处于原点初始状态下,视觉识别定位系统拍照后将空间坐标发送至机器人,机器人依据既定轨迹移动至定位点,到位后将信号反馈至主控PLC,主控PLC通过拧紧机控制系统控制伺服驱动器驱动拧紧轴,当扭矩传感器检测到达到目标扭矩值后,拧紧控制系统控制伺服驱动器停止,并将停止信号和扭矩信息反馈至主控PLC[4],主控PLC控制机器人依据既定轨迹回到原点,执行下一组拧紧程序。
为解决视觉识别定位系统受光照强度、识别对象色泽度、局部遮挡及曝光率等因素影响造成误识别的问题,在机器人程序中开发了空间坐标值筛选计算方法,对超过设定范围的空间坐标值进行过滤,将计算结果反馈至视觉识别定位系统,对原识别对象进行二次识别,提高视觉识别定位精度和可靠性,如图14所示。
主控上位机系统采用工业以太网与MES通信,实现数字化生产功能。MES将排产车型数据实时发送至主控上位机系统,通过读取装配工件的二维码,在主控上位机系统中与接收到的排产车型进行校核。当产品换型时,主控上位机系统根据相关作业数据信息(拧紧扭矩、螺栓数量、板簧规格等)将调用指令发送至视觉识别定位系统、机器人拧紧系统和高精度柔性变位分装台。视觉识别定位系统根据调用指令自动切换为对应的数模,机器人拧紧系统根据调用指令自动选择对应车型工艺要求的扭矩挡位,高精度柔性分装台根据调用指令自动调整夹具高度。当排产车型数据信息的作业内容完成后,主控上位机系统接收到各子系统的作业完成信号和数据信息反馈,将作业信息的数据内容与对应的排产车型底盘号绑定并存储,同时将该数据内容反馈至MES,实现数字化生产,如图15所示。
视觉识别定位系统作为保证机器人系统在该工序根据准确空间位置坐标完成作业的关键步骤,其成像方式及技术参数是本装备研究中的关键内容。
通过验证3D双目、面激光拍摄和结构光结合数模3种成像方式的效果,并结合现场实际环境,最终确定选型为结构光结合数模,具体验证过程如下。
选取某品牌相机,其分辨率为3 840像素×2 748像素,工作距离为400~480 mm,视野范围为220~230 mm×160~180 mm,重复定位精度≤0.3 mm,成像测试组成结构和成像情况如图16图17所示。
成像测试均采用棋盘格进行标定,并进行模板训练,建立基准线并寻圆,最终获取位置和角度坐标。
但测试时发现,背景与工件颜色的相似度对成像成功率影响较大,且需保证视野和工件垂直。4根U型螺栓不能同时进入视野范围,成像坐标值基于单侧的U型螺栓获得,机器人集成拧紧机后的长度超过650 mm,作业时上方空间受限,无法使用3D双目成像方式。
选取某品牌相机,其分辨率为2 064像素×1 544像素,工作距离为350~550 mm,视野范围为330 mm×245 mm×300 mm,重复定位精度≤0.35 mm,点云精度≤50 μm,测试组成结构和成像情况如图18图19所示。
利用拍摄得到螺母端面点云数据,计算出单个螺母的中心点,根据2个螺母中心点计算出机器人的工件坐标系中心;再通过侧面拍摄螺栓,拟合出工件圆柱,获取轴向信息,结合工件坐标系中心点计算机器人姿态;由于有4组螺栓,共设计7次拧紧,在复紧工序中,螺栓柱体会超出螺母外露,需通过识别工件端面点云在深度图中的外接圆来获取工件端面的中心位置。
采用此方法需将视觉识别系统集成在机器人上,或采用2台固定相机拍摄,不满足精益化投资要求,且垂直方向固定相机需要350~550 mm的空间,无法满足集成拧紧机后的机器人长度超过650 mm的要求。
选取某品牌相机,其分辨率为2 048像素×2 048像素,检测范围为540 mm×540 mm×200 mm,被检测尺寸范围为20 mm×20 mm,检测节拍为1.8 s,重复定位精度为0.15 mm,工作高度为800 mm,视觉识别定位系统将建好的三维数模录入视觉识别处理软件作为辞书,通过结构光照射工件,拍摄工件数字化成像,成像后的数据通过工业以太网传输至工控机视觉识别处理软件,与辞书匹配校核,根据距离图像3D点阵云群和浓淡图像边缘部分进行3D模型拟合,在拟合处理后的图形内提取目标位置的空间坐标(点坐标XYZ和角坐标RxyRyxRxz)。
在视觉识别的调试过程中,识别对象为盖板、螺栓和螺母,盖板和螺栓均为铸造发黑件,精度一致性较差,且受色泽度影响无法选取特征点,螺母公差为±0.5 mm,但带有9°~11°倾角,导致部分边缘被遮挡,故进行相关试验验证其视觉识别能力。
以螺母作为特征点,首先使用螺母作为整体进行识别,再使用切除部分盖板的方式进行概略识别,最后使用对应螺母进行匹对识别,可一次识别2~3个螺母,处理时间减少1.5~1.8 s,但工件误识别率较高,后续对工件的复拍率>60%,整体节拍增加约34 s,未达到工艺设定的要求节拍,因此,排除以螺母作为特征点的识别方法,如图20所示。
以盖板和螺母为特征点,首先以盖板和螺母作为整体进行识别,再使用切除部分盖板的方式进行概略识别,最后使用对应螺母和盖板进行匹对识别,可一次识别1套螺母,误识别率小于4%,但匹对辞书较大,整体处理时间约为2 s,该方法稳定性高,偶尔出现误识别情况可通过机器人程序过滤,整体识别精度较好,如图21所示。
分析相机的识别机理可知,误识别的原因主要为外部工装部分在边缘轮廓识别时与辞书相似,因此,对工装进行修磨,减少点云,以再覆盖宽板为镜面,识别单侧后对称,减少边缘匹对量,如图22所示。
故最终选取盖板轮廓和螺母整体为特征点,每2个螺母为1组,每次识别1组螺母和盖板轮廓,根据3D点阵云和2D边缘轮廓进行复合识别。盖板结构完全对称,在识别时易造成对称端误识别,故将辞书中的盖板切分,使用切除部分盖板的方式进行概略识别,同时修磨工装减少边缘轮廓识别,再对螺母进行匹配识别,以实现精确定位。
某主机厂1条装配线已完成了重型载货汽车上穿后悬架总成装配自动拧紧技术的应用。实践表明,该技术可完全替代手工就地分装和在线手工拼装,实现了U型螺栓上穿自动拧紧,人工成本大幅降低,生产节拍显著提升,由原来的4人手工就地分装(32 min/台)和4人在线手工拼装(17.6 min/台)优化为2人分装和机器人自动拧紧作业(6.6 min/台)。
通过自主设计高精度伺服旋转台和高精度柔性变位分装台,集成了3D视觉识别定位相机、机器人和拧紧机,结合数字化信息生产等新技术,实现了重型商用车上穿式后悬架总成装配拧紧装备的成功开发与应用,提升了装备专业的自动化、数字化、智能化水平。后续将对该工位前一工序零部件的自动化装配作业进行研究,实现机器人的自动上料及装配作业。
