This article mainly introduces a fast verification of the effectiveness of the optimization scheme for durability cracking of body sheet metal using a simple bench test combined with Miner principle, and then verifies it through vehicle durability testing to form a close-loop optimization method. First, reproduce the problem of body sheet metal cracking in vehicle enhanced durability testing using CAE analysis method. Then, confirm the cause of body sheet metal durability cracking and make optimization scheme. Next, through CAE simulation analysis, design a simple bench test. Through this simple bench test, it is necessary to accurately reproduce the durability cracking problem of body sheet metal, then quickly verify the effectiveness of the optimization scheme. Finally, after verification through vehicle durability testing, the body sheet metal with added optimization scheme did not show any durability cracking problem, which proves the accuracy and effectiveness of this method.

This article mainly introduces a fast verification of the effectiveness of the optimization scheme for durability cracking of body sheet metal using a simple bench test combined with Miner principle, and then verifies it through vehicle durability testing to form a close-loop optimization method. First, reproduce the problem of body sheet metal cracking in vehicle enhanced durability testing using CAE analysis method. Then, confirm the cause of body sheet metal durability cracking and make optimization scheme. Next, through CAE simulation analysis, design a simple bench test. Through this simple bench test, it is necessary to accurately reproduce the durability cracking problem of body sheet metal, then quickly verify the effectiveness of the optimization scheme. Finally, after verification through vehicle durability testing, the body sheet metal with added optimization scheme did not show any durability cracking problem, which proves the accuracy and effectiveness of this method.

在汽车的设计开发过程中,车辆的整车道路耐久性能作为一项关键设计指标有着严格的要求,并且在车辆的设计阶段就运用多种计算机辅助工程(Computer Aided Engineering,CAE)仿真分析方法如静强度分析方法、准静态疲劳分析方法、模态瞬态疲劳分析方法等对车辆的耐久性能进行仿真分析,以便在车辆的设计阶段能够较为全面地对耐久性能进行评估,并尽可能地消除耐久风险点。
CAE技术是一种利用数学近似方法对真实物理系统进行模拟的数值分析方法,其模型的设置、边界条件等均基于理想化的设计状态,不能与车辆在实际强化耐久试验中的状态完全吻合。因此,在实际的强化耐久试验中,仍可能有耐久开裂的问题出现。
耐久开裂问题不仅直接影响开发进度,更会增加一轮甚至多轮的强化耐久试验以验证整改方案的有效性,从而产生大量的试验费用。因此,如何快速验证整改方案的有效性十分重要。
通过设计一种简易台架试验,对车身开裂问题整改方案的有效性进行快速验证,并结合实车强化耐久试验,验证该方法的准确性,以期对实车耐久问题实现快速整改,缩短试验周期,降低试验成本。
线性疲劳累积损伤理论是指在循环载荷作用下,每一次应力循环对结构造成的损伤是累计叠加的,各应力之间相互独立且互不相关,当累加的损伤超过1时,认为试件产生疲劳破坏,简称为Miner理论[1]
一个循环造成的损伤为:
D=1/N
式中:D是总的疲劳累计损伤,N为对应于当前载荷水平S的疲劳寿命。
在恒幅载荷下,n个循环造成的损伤为:
D=n/N
在变幅载荷下,n个循环造成的损伤为:
D=$\sum _{i=1}^{k}\frac{{n}_{i}}{{N}_{i}}$
式中:ni为对应于i级载荷的循环次数,k为变幅载荷的应力水平等级,Ni为对应于第i级载荷水平Si的疲劳寿命。
试件受到的载荷作用大部分为变幅载荷,受到恒幅载荷作用的情况较少。但是基于Miner理论和式(2)、式(3),不论试件受到外界何种载荷作用,其损伤都是线性累积的,只要当循环累计到一定次数时,D=1,试件就会产生疲劳破坏[1]
简易台架试验和道路耐久试验相结合的车身钣金开裂优化流程如图1所示。
a.基于MSC.Nastran软件的模态瞬态疲劳分析方法[2]搭建整车疲劳耐久分析模型,模型应尽可能包含车身、开闭件、座椅和附件等在簧上的结构和质量信息[3],如图2所示。
b.基于整车疲劳耐久分析模型,根据车辆出现耐久开裂时的状态(如密封条失效、缓冲块失效、安装螺栓松动等)、考虑耐久开裂位置钣金的减薄率、开裂位置网格模型细化、模态瞬态分析方法中的阻尼参数等多种影响因素,对整车疲劳耐久分析模型进行调整,使用Ncode软件计算钣金疲劳寿命[4],复现疲劳耐久开裂问题。
c.基于复现疲劳耐久开裂问题的分析模型,制定整改优化方案。在考虑CAE仿真分析与生产制造、实际试验之间的误差,以及仅通过一轮整改试验即解决疲劳耐久开裂问题等因素后,要求整改优化方案的疲劳耐久分析寿命至少得到10倍提高。
d.基于MSC.Nastran软件,使用CAE仿真分析设计一种简易台架工况[5]。要求该台架工况具有边界简单、易于试验加载等特点;同时要求在使用该简易台架工况复现实车疲劳耐久开裂问题的同时,不会导致试验的零部件出现其他开裂问题,避免对试验结果带来不确定性。
针对简易台架工况,还要求其试验的载荷值适中。在使用较大的载荷值时,试验的零部件会在很短的时间内出现开裂失效,这种短时间内的开裂失效属于应变疲劳,与实车在强化耐久试验中出现的应力疲劳存在一定差异,会给整改优化方案的验证带来较大的影响。
e.基于设计的简易台架工况,使用Ncode软件计算整改优化方案的疲劳耐久寿命,确保整改优化方案在简易台架工况中同样具有提升效果。
f.制作简易台架试验的工装,并准备基础状态的样件。对于样件数量,在耐久试验中出现开裂的零部件样件数量至少大于3个,以便有足够的样件对台架试验进行调整,同时也可以获取更多基础状态样件在台架试验中的结果数据,提高试验的准确性。
在简易台架搭建完成后,即可使用实际台架试验复现钣金耐久开裂问题。台架试验的加载频率不宜过高,一般以2~3次/s为宜,如此单日可实现约20万次循环试验。
如果未能准确复现耐久开裂问题,需要对简易台架试验和CAE设计工况边界条件的一致性进行检查,确认简易台架试验失败的原因并对台架试验进行调整,然后重新进行简易台架试验,直到能准确复现钣金开裂问题。
在搭建简易台架试验,并使用基础状态样件复现开裂问题的同时,可以同步开展整改方案样件的试制工作,缩短整改周期。同时,需要对试制后的整改方案样件进行拆解,检查整改方案的实际装车状态、连接效果等,确保整改方案样件达到设计要求。
g.使用准确复现钣金耐久开裂问题的简易台架,对整改后的试制样件进行试验,验证整改方案的有效性。如整改方案无效,需要对试验失败后的整改样件进行拆解,确认整改样件失效的原因,并对整改方案进行优化调整。
h.如验证整改方案有效,则正式装车进行整车强化道路耐久规范测试,对整改方案的有效性进行道路验证。
某车型在整车强化道路耐久规范测试运行到70%时,日常检查发现行李箱盖内板局部位置的两侧钣金均出现了开裂,如图3图4所示。
按照上述分析流程,搭建行李箱盖的疲劳耐久分析模型,并对行李箱盖内板开裂的位置进行CAE仿真分析复现。经模型调整后复现的钣金疲劳耐久寿命结果如图5所示。
行李箱盖内板钣金疲劳寿命结果显示,内板开裂位置的钣金两侧寿命为1.85和1.86,小于CAE分析的目标值2,不满足要求;行李箱盖其他区域的钣金寿命都大于2,满足要求且与试验结果基本吻合。结果证明了复现开裂问题的整车疲劳耐久分析模型的准确性,能够支持后续的整改优化方案分析。
对行李箱盖内板钣金开裂位置的结构进行分析,发现开裂位置正好位于内板结构突变的区域,该位置内板因为安装贯穿式尾灯截面急剧收缩,导致开裂位置内板产生刚度突变。而本行李箱盖的整体构型属于传统的“L”型结构,内板开裂位置正好靠近“L”型结构过渡区域,受力较为集中。行李箱盖整体结构如图6所示。
另外,基于复现内板钣金开裂的疲劳分析模型边界条件,计算的行李箱盖一阶模态频率只有16.26 Hz,与路面的激励频率重合;而且一阶模态的振型为垂向上下振动,应变能主要集中在内板开裂位置。行李箱盖一阶模态如图7所示。
综上,行李箱盖内板钣金出现开裂的位置是行李箱盖结构最薄弱的区域,再加上和路面激励产生共振,导致内板钣金在强化耐久试验中出现开裂。
在查明了内板钣金开裂的原因后,通过对行李箱盖内板开裂位置的结构、空间进行分析,决定在内板开裂位置增加一个结构加强块(Composite Body Solutions,CBS),对内板开裂位置的刚度进行局部加强。增加CBS结构加强块的优化方案如图8所示。
基于复现钣金疲劳开裂的模态瞬态疲劳分析模型,对增加CBS后的行李箱盖内板进行疲劳耐久分析,发现CBS结构加强块对内板开裂位置的加强效果十分明显,其结果统计如表1所示。
在确定整改优化方案后,由于项目周期紧张,一旦整改方案未达到预期效果,将严重影响项目节点。在对行李箱盖一阶模态的振型、开裂的位置和原因进行详细分析后,决定设计简易台架试验,验证整改优化方案的实际效果。基于约束简单、加载便利等因素考虑,设计的台架试验如图9所示。
基于设计的简易台架试验,使用Ncode软件计算增加CBS的行李箱盖内板钣金的疲劳耐久寿命,根据分析结果,钣金寿命至少提高12.5倍,证明整改优化方案在简易台架工况中同样具有较好的提升效果。其结果统计如表2所示。
图10所示,在搭建好简易台架后,开始第1次基础状态的行李箱盖内板钣金开裂复现试验。经过长达78万次的循环耐久试验,行李箱盖内板钣金在强化耐久试验中开裂的位置一直未出现开裂,但行李箱盖在锁点位置安装工装的内板和内板加强板出现开裂,导致凸焊螺母脱出,试验无法进行。锁点位置开裂状态如图11所示。
在第1次简易台架试验中,试验结果与CAE仿真分析结果存在较大误差。在对试验台架的边界和CAE仿真的边界进行对比后发现:CAE仿真分析时锁点位置受到载荷作用后可以自由变形,锁点位置不存在任何约束;但在简易台架中,锁点位置的工装虽然使用球铰连接,但是后端的试验载荷输出油缸只允许单向平动,这样锁点的变形就会受到限制,导致试验结果与CAE的仿真分析结果出现较大误差。简易台架第1次试验时行李箱盖加载点与输出油缸之间的连接关系如图12所示。
在查明第1次简易台架试验失败的原因后,对简易台架进行改进,在试验载荷输出油缸和锁点工装连接球铰之间增加1个球铰,使锁点位置可以自由变形。增加球铰后的工装连接关系如图13所示。
简易台架试验工装调整后,开始第2次基础状态的行李箱盖内板钣金开裂复现试验。行李箱盖内板右侧在试验进行到3.5万次时,成功复现开裂问题,与强化耐久试验吻合;行李箱盖内板左侧在试验进行到4.18万次时,内板其他位置出现开裂(开裂位置与实车耐久开裂区域较近),与强化耐久试验不吻合。第2次简易台架试验开裂位置如图14所示。
在发现行李箱盖内板左侧开裂问题不久后,行李箱盖在锁点位置安装工装的内板和内板加强板出现开裂,导致凸焊螺母再次脱出,试验无法继续进行。锁点位置再次开裂状态如图15所示。
在第2次简易台架试验结束后,为了解决凸焊螺母脱出问题,将锁点位置的试验工装安装螺栓数量在试验中由2个增加至4个,然后继续开展第3次基础状态的行李箱盖内板钣金开裂复现试验。行李箱盖内板右侧在试验进行到4.36万次时,成功复现开裂问题,左侧在试验进行到7.84万次时,成功复现开裂问题,与强化耐久试验吻合。第3次简易台架试验开裂位置如图16所示。
在使用简易台架试验成功复现行李箱盖内板的开裂问题后,使用增加CBS的行李箱盖进行简易台架试验(试验前未对改制后的整改方案样件进行拆解,未能确认整改方案样件是否达到设计要求)。行李箱盖内板右侧在试验进行到3.3万次时出现开裂;行李箱盖内板左侧在试验进行到8.88万次时出现开裂。第4次简易台架试验开裂位置如图17所示。
根据试验结果,增加CBS的行李箱盖内板钣金疲劳耐久寿命基本没有提高,与CAE仿真分析的结果存在很大误差。故对试验后的行李箱盖进行拆解,发现增加的CBS结构加强块与行李箱盖钣金之间的实际连接效果非常弱,存在CBS装配错位导致CBS结构加强块和钣金未贴合、CBS发泡胶烘烤后外溢、CBS结构加强块与钣金粘贴区域小等问题,与设计状态存在很大的差距。增加CBS的行李箱盖拆解结果如图18所示。
根据对增加CBS的行李箱盖进行实际拆解的结果,对CBS的结构进行优化,在CBS的装配定位、CBS和钣金之间的结构限位、CBS关键区域发泡胶面积等多处进行了改进。CBS优化说明如图19所示。
使用改进后的CBS再次制作样件,在试验前对增加改进后CBS的行李箱盖进行拆解检查,发现CBS发泡较好,与行李箱盖钣金之间的贴合度较好,与设计状态基本吻合。改进后CBS的拆解结果如图20所示。
在拆解确认增加改进后CBS的行李箱盖满足设计要求后,再次在简易台架上进行试验,经过长达60万次的循环耐久试验,行李箱盖内板钣金未发现任何开裂问题,试验停止。
对简易台架试验的所有试验结果进行汇总,统计如表3所示。
表3所示,增加改进后CBS的行李箱盖内板钣金寿命至少提高了7.6倍,由于行李箱盖内板发现开裂问题时已完成强化道路耐久规范测试的70%,评估认为增加改进后CBS的行李箱盖内板钣金可以满足整车强化耐久试验的目标。
将增加改进后CBS的行李箱盖装车,进行整车强化道路耐久规范测试,试验结束后,经检查行李箱盖内板钣金未出现开裂,行李箱盖其他位置亦未出现钣金或焊点开裂问题。
本文通过设计一种简易台架试验,对车辆开裂问题整改方案有效性进行快速验证,着重介绍了台架试验结果异常、整改方案结果异常的原因和改进措施。
在上述实际案例中,首先对钣金耐久开裂问题进行复现,然后使用简易台架试验对整改优化方案的有效性进行快速验证,最后结合实车强化耐久试验,完成试验流程闭环,证明了本方法的有效性和准确性。基于本次实际案例,探索了后续实车耐久试验中出现类似开裂情况的整改流程,从而在产品的实车验证阶段实现对实车耐久问题的快速整改,缩短了项目试验周期,降低项目试验成本。
