The sealing of power batteries is of great importance to the safety of battery packs and the vehicle. This paper discusses the common sealing technology of battery pack in the automobile industry at present, and emphatically analyzes the material characteristics and process planning of two-component foaming sealant. The paper also analyzes process flow, ambient temperature, equipment key system, pack sealing check, equipment spot check and maintenance, etc., and summarizes a set of sealant quality control scheme. Effectiveness of this scheme is proved through practical production verification.

新能源汽车动力电池的密封性对电池包及整车安全有重要影响,论述了目前汽车行业中动力电池常见的密封技术,并结合实际应用经验,对双组份发泡密封胶的材料特性、工艺策划要点进行了分析,对工艺流程、环境温湿度、设备关键系统、整包气密检查、设备点检维护等方面进行分析,总结出一套涂胶质量控制方案,经实际生产验证,确认了该方案的有效性。

Effectiveness of this scheme is proved through practical production verification.

动力电池是新能源汽车的动力来源,包含大量电芯、母排、线束、传感器等电子元器件,若电池壳体密封性不良导致液体侵入,会直接危及整车安全。GB 38031—2020《电动汽车用动力蓄电池安全要求》规定,动力电池的密封等级应达到IP67,因此,保证汽车动力电池的密封性非常重要[1]
动力电池外壳通常由上、下壳体构成,电池壳体之间的密封技术按是否方便拆装更换分为3类[2]:一是胶条密封,由人工安装预制的橡胶胶条,方便拆装及返修,可重复利用,但难以实现自动化生产,成本较高;二是发泡胶密封,如聚氨酯类双组份发泡胶密封,自然发泡膨胀成型,易于自动化生产[3],较方便返修,成本较低,但设备复杂,工艺技术难度高;三是粘接密封,如玻璃胶类密封,将上、下壳体粘结牢固,密封性最好,易于自动化生产,但无法直接拆装更换,返修难度大。
目前行业中多采用胶条密封技术,但因双组份发泡胶密封技术易于自动化生产、成本较优、便于返修,目前应用量不断提升,预计未来有很大的发展空间。
影响双组份发泡密封胶涂胶品质的因素很多,本文结合实际生产经验,总结出如图1所示的关键因素。
双组份发泡密封胶由A胶、B胶混合组成,混合比例需根据材料特性、反应时间、装配节拍等确定,一般采用非1∶1配比的大混合比例,材料混合后迅速反应,约3 min后发泡膨胀并表干固化成型,内部形成疏松的孔隙结构,具有较好的弹性,涂胶完毕后的产品如图2所示。
双组份发泡密封胶通常无法手工涂胶,需采用设备自动化生产。自动化设备一般由机器人、涂胶系统、视觉系统、机械定位系统、通信及控制系统、其他附属安全系统组成,其中,涂胶系统是设备的核心部件,决定了密封胶的输送稳定性和混合精度、生产稳定性等。
因发泡胶发泡膨胀需要一定时间,若涂胶完成后产品停留在本工位等待表干成型再进行胶形视觉检查会浪费生产节拍,因此,需要在生产线后端设置独立工位进行胶形视觉检查,一般生产工艺过程如图3所示。
本工艺使用的双组份发泡密封胶为聚氨酯类材料,其中A材为基材,B材为固化剂。生产时,A材料需通入适量空气并不断搅拌,通入空气的管道需安装空气过滤器及干燥装置,确保空气质量,从而充分发泡。B材料须确保不能暴露在空气中或接触水分,否则会迅速固化,导致设备管路堵塞和材料失效,因此,该材料使用前应保持密封状态,并放置在适宜的环境中,设备应保证各连接管路的密封性。
双组份发泡胶在适宜温度下才能充分发泡,最佳温度为16~28 ℃,温度过低则材料无法充分膨胀发泡,温度过高则发泡膨胀过大,胶形无法达到设计要求。因此,在设计该类双组份发泡密封胶涂胶工艺时,需考虑设备所处的环境温度并进行控制,应设置独立空调房,并采用温湿度仪表实时监控,确保生产条件稳定。
为减轻动力电池质量,提高整车续驶里程,电池壳体多采用铝合金材料拼焊而成,在满足强度要求的同时,下壳体结构尽量轻薄,在工艺设计前应考虑自动化涂胶设备对壳体的定位方式。在定位过程中,应先采用机械定位对壳体的主定位孔进行精定位,壳体主定位孔是整车的安装孔,能限制壳体XY方向;利用壳体与整车安装的面基准进行Z向定位。壳体主定位孔与涂胶位置有公差,因此,在涂胶之前,还需要使用视觉定位系统对每个壳体的涂胶起始点进行精定位,确保涂胶位置准确。
另外,定位还需考虑发泡胶膨胀后的尺寸变化,壳体产品本身尺寸公差波动,在设备调试阶段,选取经过三坐标测定尺寸的电池壳体,在涂胶表面合适的位置划线,进行胶线的轨迹示教,从而确保发泡后的密封胶保持在设计位置。
涂胶系统是发泡密封胶涂胶设备的核心部件,对涂胶质量和生产稳定性影响较大。工艺策划时应根据材料特性、密度、粘度、混合要求、节拍需求等确认涂胶系统是否能满足要求,是否有成功应用案例,并进行实物涂胶测试。
本文所论述的涂胶系统如图4所示,主要由A/B胶原料罐、A/B胶压力罐、温控柜、控制柜、混合单元组成,其中,混合单元又可细分为A/B阀门、混合头组件。
涂胶系统工作原理为:胶泵按需将A、B胶从原料罐输入至压力罐,其中,A胶压力罐中注入空气并均匀搅拌;压力罐采用双层罐壁,温控系统控制循环水进行加热和冷却,确保A、B胶原材料一直处于最佳工作温度。A、B压力罐与混合单元之间设置有循环回路,不涂胶时,胶可在压力罐、混合单元之间循环流动。当需要涂胶时,A、B胶分别通过A、B阀门进入混合头的混合腔内,由高速旋转的混合头搅拌均匀后出胶。
在正式涂胶前,需先进行排胶测试,确认出胶是否正常,因此,在混合单元下方设置一处排胶料位。由于A、B胶粘度大,混合后快速固化,在涂胶完成后需使用纯水对混合腔进行高压清洗,清洗完成后通过设备下方的清洗位将废水排入收集容器。
涂胶系统需能够对注入A胶中的空气进行干燥处理,具备材料搅拌和循环功能,能实时记录及监控注入A材料中的空气量,确保空气在A材料中充分混合。系统应具备可靠的密封性,避免材料接触空气,从而固化变异。材料需在设备内24 h循环流动。
发泡密封胶一般采用大混合比例,因此,需要使用动态混合技术。涂胶系统利用管路及阀门,将设定配比的A、B胶定量输送至涂胶枪头末端的混合腔中,通过转动搅拌棒混合。因搅拌头的高速旋转和A、B胶发生反应,混合过程会释放大量热量,混合腔内温度最高超过40 ℃,易导致材料在混合腔内快速固化,造成堵塞,因此,应根据需要设置适宜的搅拌速度,混合腔内通常会配有独立的循环水冷却系统。为实时动态监控混合腔内的温度,腔室内设有高精温度传感器,当出现异常时报警并停机。
视觉系统根据作用分为2种,一是定位视觉,因壳体基准孔与实际涂胶位置存在加工公差,需使用定位视觉对壳体涂胶位置进行精定位,确定壳体上的涂胶起始点;二是检查视觉,发泡后的密封胶较软,很难通过卡尺等直接测量,同时,为满足生产节拍要求,采用检查视觉对胶形进行快速检查。
工艺策划前需综合分析产品的尺寸精度、产品在工装上的定位方式,选择合适类型和精度的定位视觉,通常定位采用2D视觉,精度达到0.1 mm即可满足要求。
胶形检查的项目一般包括胶宽、胶高、间距等,如图5所示,需对检查目标的颜色、产品图纸要求、节拍进行分析,选择合适的视觉检查方式,通常需采用3D视觉,精度需要达到0.05 mm。
涂胶设备系统组成主要包括涂胶设备控制系统、AGV控制系统(若有)、中转PLC系统、MES系统、生产计划系统、品质追溯系统,架构如图6所示。
生产计划系统通过MES将生产任务传递至涂胶设备,AGV控制系统通过中转PLC与涂胶设备控制系统通信,涂胶设备控制系统直接控制机器人、涂胶系统、夹具、安全联动、视觉系统,并将最终胶形的视觉检查数据上传至品质追溯系统,便于后期数据追溯。
发泡密封胶涂胶完成后迅速发泡膨胀、表干定型,内部完全干燥通常需要12 h,量产车型无法等待完全干燥或建立大量缓存,且生产装配过程中易损坏胶形,因此,需要考虑对胶形进行物理防护。根据电池壳体结构,制作防护治具,人工装配前将治具安装在电池壳体上,遮住安装位置附近的密封胶,避免作业时触碰发泡胶。
电池上、下壳体装配完成以后,需要设置气密检查工艺对电池包进行气密检查,检查发泡胶品质是否正常,确认电池包密封性。气密性检查采用压差法,把设定压力的压缩空气通入电池及标准罐内,保压约1 min后,通过精密测漏仪测量压力差,若差值在设定范围内,则电池壳体密封性达标,否则表示电池壳体或密封胶存在异常泄漏点。
对于发泡胶涂胶设备,除了常规的设备外观、夹具磨损检查、定期更换润滑油等,还需要对涂胶系统进行日常点检及维护保养,其中,重要项目如下。
涂胶设备配置有精密的控制阀门确保出胶精度,但仍需要日常点检确认。正常生产前,需单独拆除A、B胶出胶阀门,通过触摸屏控制A、B阀分别排出设定胶量,使用空容器接胶(图7)并称重确认排胶量,对比称重数据与系统显示数据,确认出胶精度是否符合要求,若偏差超差,应及时校准设备,确保A、B胶能按设定配比及胶量出胶。
发泡胶材料粘度大且混合后极易固化,设备本身虽然配备有高压水清洗系统,每次涂胶完成后均需要高压水清洗并使用高压气体干燥混合头,但批量生产时无法完全清洗干净。因此,必须在每日生产结束后单独拆卸混合头,将金属部件放入专用溶剂中高温浸泡,才能完全清除残胶,如图8~图10所示。
B阀门主要控制B胶输送,B胶是固化剂,长期生产后,B阀门内不可避免地会产生细小杂质,积累后易堵塞阀门,因此,需要定期将B阀门整体拆解清洗,使用专用溶剂对金属部件进行高温浸泡,浸泡时间可根据杂质污染情况确定。清洗频次可根据产量确定,通常为每3个月清洗1次,如图11图12所示。
通过密封胶3D视觉检查设备对涂胶后的所有产品进行视觉检查,实现无接触、快速、准确确认固化后的胶形宽度、高度、间距等是否满足工艺要求,如图13所示,保证了质检效果,并将检查数据与产品ID绑定,存储到MES中便于追溯。
通过对量产过程的跟踪确认,该套品质保证方案能够稳定、高效地实现产品涂胶质量控制。在设备调试及前期小批量试制时,平均每天停线时间为12 min,在采用该套品质保证方案后,设备运行稳定,实现停线时间为0,涂胶合格率超过99%,在后工序的气密检查中,涂胶质量缺陷为0,目前没有因涂胶问题导致的抱怨。因此,该涂胶品质保证方案有效且可靠。
本文结合实际应用经验,通过分析汽车动力电池双组份发泡密封胶涂胶工艺,总结了一套生产制造过程中的质量控制方法,论述了此类涂胶技术在工艺策划中需要重点关注的因素。电池包好的密封方案需要合适的材料、合理的工艺策划,需要对各因素进行充分分析并选取最优方案。
