汽车的生产模式包括规模化的批量生产和个性定制化柔性生产。自动导引车(Automatic Guided Vehicle,AGV)电池续航、自动充电、高定位精度控制以及无线网络和系统集成数字化智能制造等技术的发展,以及AGV智能系统在个性定制化多车型柔性模块化生产、降低制造成本的优势,使得AGV智能系统在汽车焊装、总装等领域的应用越来越广泛。重点介绍AGV智能系统在汽车焊装领域的技术应用。
现阶段,AGV智能系统在焊装车间的应用,主要是替代传统的搬运输送和存储缓冲(Buffer),如机器人第七轴搬运、 积放站 (Accumulating pallet Conveyor,APC)、往复杆、积放链、空中摩擦积放输送线(Overhead conveyor,OHC)、板链等,包括分拼至分拼、分拼至主线、主线至调整线、调整线等,主要实现以下功能。
汽车焊装车间主要是将内外制的冲压件,通过车身(焊接、涂胶、装配等)制造加工工艺,制造成白车身的生产车间,如图1所示。
图2所示,从上游工序到下游工序,包括机舱分拼、机舱总成,前地板分拼、前地板总成,后地板分拼、后地板总成,侧围分拼、侧围总成,顶盖分拼、顶盖总成,地板主拼、地板补焊,车身主拼、车身补焊,门盖内板分拼、门盖总成,以及门盖装配和调整。
为了避免设备故障、品质异常以及缺件等对各工序生产的相互影响,根据车间规划的生产线关键评价指标(Key Performance Indicators,KPI)项目中的交车时间(Lead time,LT)、设备综合稼动率(Overall Equipment Effectiveness,OEE)及工序的复杂性,各工序之间设定一定的库存缓冲(Buffer)。以往,在AGV技术未发展成熟时,库存是通过APC、积放链、摩擦线OHC等输送线方式实现;现阶段,可全部用AGV智能输送系统替代。
AGV智能输送系统除了可实现正常的上游生产线工序向下游的生产线或部品的输送和存储外,因为同一条生产线生产的多车型汽车产品平台和车型零件外形、材质等的差异,以及对应的制造工艺的差异,分拼及门盖线无法实现通用化,所以一般对于特殊构造、特殊材质及特殊制造工艺,采用专用线生产应对;在顺序柔性生产的前提下,各车型专用生产线生产的中间产品至下游工序通用化生产线的输送,就需要排序输送。
例如,不同平台车型的同一分拼A的相对独立的A1、A2专用生产线生产的中间产品,向下游顺序生产的通用化生产线B的输送,根据生产顺序,AGV智能系统自动到A1、A2对应生产线接专用生产线生产的中间产品,输送到下游顺序生产的B通用化线;串行筛选排序如图3所示。
例如,不同平台车型的同一分拼A的相对独立的A1、A2专用生产线生产的中间产品,向下游顺序生产的通用化生产线B的输送,根据生产顺序,AGV智能系统自动到A1、A2生产线接专用生产线生产的中间产品,分别将A1、A2车型产品分流送到对应产品存储通道;下游B通用化线根据车型生产顺序,将需求车型数据传给AGV智能系统,AGV智能系统根据需求顺序,放行A1或A2产品存储通道上的产品输送到下游顺序生产的B通用化线;并行下游呼叫排序如图4所示。
例如,不同平台车型的同一分拼A的相对独立的A1、A2专用生产线生产的中间产品,向下游顺序生产的通用化生产线B的输送;同时,B生产线作业还需要C部品,根据生产顺序,AGV智能系统自动到A1、A2生产线接专用生产线生产的中间产品,分别将A1车型产品和A2车型产品送到存储成套零件(KIT)集配区,同时部品C也由仓库送到存储KIT集配区;下游B通用化线根据车型生产顺序,将需求车型数据传给集配系统将A、C配对集配,由AGV智能系统配套输送到下游顺序生产的B通用化线;下游呼叫集配排序如图5所示。
传统的门盖装配和调整作业的生产线为板链形式,因其为很长的直线生根设备,会形成工艺墙,导致车间物流规划困难和物流成本增加(要避开工艺墙,物流线路增长)。同时,板链式调整线是连续运转,有3个弊病:一是各作业工位因为作业节拍不平衡相互影响,经常由于单个工位的作业节拍异常使全线停线而降低整线设备综合稼动率,降低生产效率;二是连续运转向前移动,目前阶段无法实现门盖的随动自动装配和调整,只能手工作业;三是连续运转,无法定义明确的工位,车体无法带生产车型数据,作业指示电子化无法实现,只能用纸板方式。基于此,新建的焊装车间都将调整线规划为AGV形式。
现阶段AGV智能系统在汽车焊装车间主要用于二次物流部品仓库(集配区)至各生产线、各分拼生产线(集配区)至下游工序生产线以及调整装配线的输送、排序(集配)和存储。工艺规划主要包含主体线路规划(含车间内各线体间以及不同车间仓库或厂房间)、线头线尾接送料规划、生产顺序排序(集配)规划和各在制库存(Buffer)规划。
从投资和运行效率、成本\改造便利性方面考虑,现阶段AGV智能系统一般应用在二次物流输送、排序(集配)存储和作为调整线的输送应用,AGV智能系统在焊装车间的应用范围如图6所示。
根据工厂规划生产平台和车型、节拍、生产方式等前提条件,规划各生产线及布局,并规划AGV智能系统。
根据工艺需求,设计AGV平面循环输送线路:工艺简单的点对点的输送,设计简单的循环线路,AGV沿循环固定线路输送;工艺复杂的输送点位、集配排序或存储排序输送,设计复杂的循环线路,AGV可智能选取最佳的不固定路线实现高效输送[1]。AGV系统平面输送路线如图7所示。
当车间面积有限或设备改造时,需在有限的面积内实现生产要求,AGV输送路线可设计为双层立体循环,充分利用空中空间,减少平面的面积。通过在AGV输送线的端头设置提升机,实现空车AGV和实车AGV分层输送,如图8所示。
根据生产线节拍及整体设计KPI,一般设定15~30 min 在制库存(Buffer),消除各个生产线系统的相互影响;AGV智能系统设计自动脱挂车,实现料停机不停,提升AGV系统输送效率[2]。通过仿真模拟,进一步减少AGV数量,降低投资成本。
为了减少生产线线头线尾的人工搬运,发挥AGV输送的优势,通过AGV智能系统设计,实现AGV自动到前序生产线的出料点接料并输送至后续生产线的上线点上料,从而消除人工的搬运。线头线尾自动接送料如图9所示。
AGV智能系统应用,一般从目标、思路、场景和方案及优化等方面考虑,满足质量、成本、周期、安全、环保等各方面需求。
通AGV智能系统方案需满足如表1所列的目标。
常用的设计方法有平台模块化设计、模拟仿真等;常用的评价分析优化工具有IFA平面布局改善和评价、智能化评价、QCTSE综合评价等。
从应用场景考虑,系统设计包括运行布局、导航形式、智能控制方案及模拟仿真进一步实现方案优化。
AGV智能系统在焊装车间的应用场景和选型如表2所示。
根据工艺规划,设计AGV智能系统的运行布局及线路,同时设计在线自动充电的位置和方案[1]
结合应用场景和工况,设计AGV智能系统运行导航方案如表3所示。
AGV本体采用可编程控制器 (Programmable Logic Controller,PLC)控制,整个系统通过无线网络控制AGV个体;(Information system,IS)设立并规划频段用途,AGV按规定的频段接入,有效避免频段交叉及干扰。另外,AGV系统均接入工厂自动化办公(Office Automation,OA)网,可实现数据互通及大数据收集;AGV系统生产车型顺序信息从生产中心控制系统(Centre Control Room,CCR)或下序生产线控制主站接入,每个AGV带身频识别(Radio Frequency Identification,RFID)生产数据存储卡和全自动读取数据,接到车后和车体移出AGV后自动刷写和删除生产数据;AGV智能系统与作业指示系统相连,自动实时显示当前车型数据,保证多车型顺序生产作业防错。
通过Plant simulation 软件对设计的AGV智能系统进行仿真,找出方案中运行不畅区域并优化AGV数量,减少投资的同时,使系统处于最佳的高效运行状态,AGV系统优化模拟仿真如图10所示[4]。仿真模型通过遗传算法建立并持续优化。
对AGV智能系统的自动化集成布局(Integrated Factory Automation,IFA)进行综合评价和改良,优化方案达成情况如表4表5所示。
AGV智能系统的运行布局路线设计对AGV智能系统至关重要。好的布局路线设计,在满足工艺要求前提下,可减少面积,提升系统运行效率,降低投资和减少运营成本。
通过改造调整线,将原板链调整线改造为双层上下循环的AGV调整线,节省2/3的面积,消除了地面物流交叉;充分利用原板链的地坑,投资和工期大幅削减;将AGV提升机和车体的提升移载机集成在一个工位,精准完成白车身存储(White Body Storage,WBS)输送线的AGV接车及AGV和空台车返回地坑的接车;AGV调整线及线头线尾升降机如图11所示。
开发设计不同材料4四门内板线内板总成向滚边线输送→内外板KIT集配→输送的AGV智能系统工艺布局路线,通过系统的智能调度和路径规划,消除干涉、等待和逆行,提升效率50%,减少面积60%,AGV门盖内外板集配输送系统布局如图12所示。
通过将控制仓由前部改为中部,活动部分全部加装密封圈,实现防水等级提升至IP65,可以实现室外运输,应对雨天环境。将激光导航传感器安装在潜伏式AGV的车头位置,使AGV底盘脱离地面介质制约,将底盘加高至80 mm,爬坡角度高达10°,极大提升了AGV的通过性,轻松应对高落差环境。AGV本体防水和爬坡能力改善如图13所示。
使用无线遥控,在零件下线检查及测量时,无需弯腰操作,作业更便利;使用智能语音进行故障提醒及恢复指导,使AGV的使用更简单。AGV本体作业改善和语音功能如图14所示。
通过包含料车自动脱挂和自动接送料、自动交通管制和路线自动智能调度的全自动化、生产数据从下游产线的PLC自动获取、数据存储RFID自动读写数字化、物联网(Internet of Things,IoT)互联及生产和设备在线实时监控等,使系统高效运行。
设计托盘自动顶升,AGV自动与料车脱离,实现料停机不停功能,AGV使用效率提升一倍,AGV数量减少一半,从而降低成本。同时托盘顶升后自动旋转,正对作业人员,方便作业。AGV自动运行到前序工位,通过料车自动固定加紧装置,与前序自动化工作的自动搬运机器人配合,从而完成自动接料;同理,AGV自动运行到后序工位,完成自动送料。
复杂的运输存储(或含集配)系统,设置四通八达输送存储路径,AGV根据任务通过就近调度原则自动调度AGV,从而实现AGV快速调度,减少等待[5]。需求任务型AGV调度和路径规划如图15所示。
同时,通过利用管理协议(Service Level Agreement Management,SALM)地图定位技术,在狭小空间设置避让带,通过两车会车时其中一车自动进入避让带避让,消除固定的交通管制带来的长时间等待。AGV自动会车避让功能如图16所示。
图16a中,当A、B处同时有AGV要通过该路段,采用交叉点管控,一处AGV处于等待状态,直至另一处通行离开AB段,AB段长度越长,会车时间越长;图16b中利用SALM地图定位技术,将立柱间的狭小空间设置成避障带,A、B车可同时进入,会车时B车进入避让区,等待A车通过后汇入主路,仅用100 s即可完成会车;图16c中使用全场景地图定位技术,结合实际环境编制算法,实现狭窄道路智能避让,缩短会车时间至100 s,满足30 JPH/102 s的节拍要求。
改变以往全部生产车型数据从CCR获取的计划型生产获取方式,下游AGV智能输送存储(或含集配)系统和生产线的生产车型数据由下序生产线根据生产任务向上游传输,下游生产线的生产数据从CCR获取;这种任务型的数据传输方式,减少了在制的库存,从而也减少了AGV的需求数量。
AGV智能系统和AGV本体均由PLC控制,系统与AGV通过以太网和无线网络进行通信;同时通过IoT数据平台与外部终端相连。系统对生产状态和AGV设备都实时监控,故障实时报警,通过设备运行情况统计分析,实现提前预防保全。智能AGV系统的网络拓扑图、共享及实时监控如图17~图19所示。
随着个性化定制化柔性生产需求的增加,结合视觉纠偏定位技术的发展应用,AGV智能系统在焊装车间的应用会逐步扩展。
首先,通用化高的工位,包括车身主线的焊接工位、车身一级分拼总成的补焊工位等,可由AGV搭载通用的补焊定位工装台车和车身进行补焊作业和向下一个工位输送进一步,所有的车身分拼连接工位均可通过AGV智能系统调度和输送车型专用夹具进行相关连接、涂胶等作业。
随着汽车车身工艺的多样化发展,以及车型造型的差异化的增加,在考虑高节拍和柔性生产的前提下,AGV智能系统的应用对于高效布局的设计要求更高,这包含2个方面,一是各车身生产线的整体布局,二是AGV智能系统以及夹具库的布局设计。这需要根据节拍、车型数、车型差异等前提条件,结合工厂KPI指标进行专业设计。另外,AGV搭载定位夹具在作业工位对夹具整体的二次精确定位,为了不影响生产线的柔性和减少投资,必要时可导入视觉纠偏定位。
AGV智能系统由于其无生根的设备特性,无回避工艺墙、智能调度输送效率高、后期新车型追加改造容易、投资低等优势点,在焊装车间、还是总装车间,与传统的物流输送/存储排序的解决方案,如板链、积放线、摩擦线等相比,都有很大的优势。
