The theoretical basis of hollow camshaft straightening is optimized by fitting the straightening curve, optimizing the weight of correction coefficient and controlling the number of straightening times through a large number of real straightening data. At the same time, the process control is made to the previous process, controlling the straightening quality and waste rate of the hollow camshaft, which achieves lean manufacturing and improve the quality control level of the hollow camshaft production process.

基于中空凸轮轴的物理特性,对校直工艺及其参数进行重新设计优化,校直下压量重新核算和优化设计,外扩校直支点增加下压量解决回弹问题。通过大量实际数据拟合校直曲线,优化中空凸轮轴校直的理论基础,进行修正系数权重优化和校直次数管控。同时对前工序进行过程控制,控制中空凸轮轴的校直质量和废率,实现精益制造和提升中空凸轮轴生产过程的品控等级。

Based on the physical characteristics of the hollow camshaft, the straightening process and parameters are redesigned and optimized, the straightening downward pressure is re-calculated and optimized, and the straightening fulcrum is expanded to increase the downward pressure to solve the difficulty of rebound. The theoretical basis of hollow camshaft straightening is optimized by fitting the straightening curve, optimizing the weight of correction coefficient and controlling the number of straightening times through a large number of real straightening data. At the same time, the process control is made to the previous process, controlling the straightening quality and waste rate of the hollow camshaft, which achieves lean manufacturing and improve the quality control level of the hollow camshaft production process.

凸轮轴主要用于控制发动机气门的开启和闭合,直接影响发动机的功率、排放、能耗等指标。凸轮轴的结构有铸造中空型、装配中空型和实心型3种。通常,实心型凸轮轴强度更高,可耐受更高的转速和更大的负荷,但质量也较大,对发动机整体质量和平衡性影响较大。随着材料技术和铸造技术的的发展,中空凸轮轴的强度和负荷得到极大提升,可以替代传统的实心凸轮轴,同时质量减轻30%~40%,从而大幅降低凸轮轴的转动惯量,提高发动机的响应速度和散热性能。但受中空凸轮轴中空、薄壁的特殊结构特征影响,其校直工艺相对传统实心凸轮轴的校直工艺差异较大,存在一定的技术难题。采用传统的校直工艺后,中空凸轮轴校直后存在产品内部出现隐形裂纹、校直报废率高等重大品质问题。本文根据中空凸轮轴的特性对其校直工序进行工艺优化开发,以提高中空凸轮轴制造质量及发动机的品质和性能。
校直原理如图1所示,利用材料弹塑性变形的力学性能在工件的弯曲方向(最高点)施加压力,使工件产生反向弹性变形和塑性变形,当塑性变形的残留变形量等于初始变形量时,工件即实现校直。校直时工件承受的应力和应变关系符合胡克定律,但形变过大时应力出现反向递减,工件出现裂纹或断裂现象。校直过程的形变控制和校直原理如图2所示:
a.施加外力后,工件中点位置变化为a→b→c;
b.若卸载后c点与o点重合,则工件被校直;
c.此时残留变形(挠度)应与初始变形(挠度)相等,即δc=δ0,工件实现校直。
图3所示,σp为比例极限,σe为弹性极限,σs为屈服极限,σb为抗拉强度工件校直超过σs时材料开始塑性变形。塑性变形量不能超过e点,超过σb后即使工件没有断裂也存在寿命递减和内部裂纹的风险[1]
不同材料弹性模量和屈服强度有很大的差异,工件校直时的下压量设定均基于工件材料的σs、材料的受力横截面形状、力学特性、校直支点距离。校直时允许的下压量和校直机的压力大小,完全取决于待校直的工件材料特性和校直支点距离,校直下压量设计不合理时工件出现无法校直或校直工件产生裂纹甚至断裂的问题。校直工艺的核心是下压量设计和校直支点的设计,校直下压量设定必须确保工件校直弯曲过程中的形变不能超过抗拉强度σb,而且还需要最大限度的降低塑性变形对工件的影响。校直过程中工件塑性变形和弯矩分布如图4所示,图中X为变形量,MX为弯矩[2]
工件校直下压量基于工件材料的屈服强度设计,理论计算公式为[3]
$\delta_{\Sigma}=\frac{M_{t}}{3 E I} \frac{l^{2}}{a^{2}}[5-(3+a) \sqrt{3-2 a}]$
式中:E为弹性模量,I为工件截面惯性矩,Mt为弹性极限弯矩,a为载荷系数,l为压点到支点的距离,${\delta }_{\sum }$为下压量(σs屈服极限)。
以中空凸轮轴和实心凸轮轴对比如图5~图8所示。
中空凸轮轴和实心凸轮轴材料和成分如表1所示。
根据材料弹性模量、屈服强度、横截面积等参数计算凸轮轴校直的下压量。其中惯性矩和抗弯截面模量以如图9所示截面形状和对应的理论公式计算[3]。根据中空凸轮轴的外观尺寸,以中空凸轮轴最薄弱部位的横截面为基准。其中,D= 20 mm,d=17 mm,载荷系数a=1.0。
中空凸轮轴的惯性矩为:
$I_{Z}=0.05 \times D^{4} \times\left[1-\left(\frac{d}{D}\right)^{4}\right]=3824 \mathrm{~mm}^{4}$
式中:IZ为为中空凸轮轴的惯性矩,d为中空凸轮轴横截面内径,D为中空凸轮轴横截面外径。
中空凸轮轴的抗弯截面模量为:
$W_{\mathrm{Z}}=0.1 \times D^{3} \times\left[1-\left(\frac{d}{D}\right)^{4}\right]=382.4 \mathrm{~mm}^{3}$
式中:WZ为抗弯曲截面模量。
中空凸轮轴的弹性极限弯矩为:
$M_{\mathrm{t}}=W_{\mathrm{z}} \times \sigma_{\mathrm{s}}=91776 \mathrm{~N} \cdot \mathrm{~mm}$
计算中空凸轮轴最大下压量${\sigma }_{\Sigma }$为:
$\sigma_{\Sigma}=\frac{M_{\mathrm{t}} L^{2}}{3 E I}[5-(3+a) \sqrt{3-2 a}]=0.5249 \mathrm{~mm}$
实际生产中同等材质的实心凸轮轴工件的校直下压量最大设定为1.5 mm,至今已经累计加工上千万件工件,市场反馈未出现凸轮轴异常断裂或裂纹引发的故障问题。而实际计算的中空凸轮轴校直下压量最大只有0.524 9 mm。综上,中空凸轮轴由于其中空、薄壁的特殊结构,校直的许可下压量很小,不能直接采用传统的实心凸轮轴校直的工艺和参数。
本文校直下压量设计校核以首次校直为例,不再计算和校核二次和多次校直的下压量,即计算n=1时的下压量,二次和多次校直的下压量有少许差异不予验证。统一校核弯曲度为0.2 mm时的校直下压量。
按照如图10所示校直下压量模型1核算下压量:
Y=aX+b+C(n-1)
式中:X为工件弯曲量,Y为下压量,a为屈服点的斜率,b为屈服点的位移量,C为修正系数,n为加压次数[4]
屈服点的斜率采集100个不同批次不同工件压装过程中的下压值,去除离散点,取样中间集中的75%的数值点集拟合曲线,以拟合曲线的近似曲率作为斜率基准。根据试验得到设计优化校直的基础理论数据[5]。根据拟合曲线,取a=0.98,b=516,根据式(6),下压量设计为0.721 mm。
凸轮轴校直下压量模型2如图11所示。
根据校直下压量模型2计算下压量:
y = 55.998ln(x) + b +(n-1)c
式中:y为下压量,x为弯曲量,b=256 μm为修正系数,n为加压次数,c=0.1b为补正量。
55.998是以5个批次共计100根工件校直时收集的位移值,拟合曲线后得出的近似斜率系数。按照校直下压量理论2计算下压量为553 μm。
2种校直下压量数据对比如表2所示。
2种传统的校直下压量数据对比如图12所示。
可以看出,凸轮轴来料跳动超过200 μm时,2种设计理论的下压量差异逐渐变大,实心凸轮轴设计的下压量远大于空心凸轮轴的下压量。表3所示为2种凸轮轴校直数据对比,与两者结构有很大关系。
按照理论核算的中空凸轮轴的校直容许最大下压量小于同材料、同规格、同尺寸的实心凸轮轴的校直容许最大下压量。通过理论校核计算设计和实心凸轮轴与中空凸轮轴的实物校直试验对比验证,中空凸轮轴的校直下压量按照校直模型2设计最大下压量较为合理。
据统计,某发动机制造公司球墨铸铁材质的凸轮轴校直裂纹弹出率高达2%,如果排除凸轮轴铸造不良因素,下压量或校直时的支点距离设计不合理是校直裂纹和断裂的主要影响因素。
工件校直的回弹是工件校直的最大难题。影响回弹量的主要因素有材料的屈服强度、弹性模量、工件横截面尺寸、硬化指数以及道次弯曲变形量的分配等。回弹是影响校直效果的重要因素,克服回弹和确保适当的回弹是校直工艺和校直参数的设计基准。
工件校直过程中工件两端自由支撑,按照简支梁计算变形、受力弯曲挠度和回弹挠度。
卸载回弹挠度σf计算如下:
σf=$\frac{F{L}^{3}}{6E{I}_{z}}$
式中:F为校直压力,L为弯矩。
从式(8)可以看出,同样的材料(E相同)、FLIz 越小,工件校直卸载后回弹挠度越大,中空凸轮轴的截面惯性矩越小,工件校直卸载后回弹挠度越大,校直的难度越大。即工件壁厚越单薄,校直回弹越大,校直难度越大。
本文以同材料、同规格、近似尺寸中空凸轮轴和实心凸轮轴为蓝本校验对比校直回弹大小,参照如图13所示简支梁挠曲线计算挠度[3]
挠度计算如下:
γmax=5ql4/(384EI)
式中:γmax为最大挠度,l为简支梁跨度(支点之间距离),I为截面惯性矩,E为弹性材料的弹性模量,q为均布荷载(校直压力)。
挠度与荷载大小、构件截面尺寸以及构件的材料物理性能有关。在同等荷载和同等材料物理性能时,挠度与截面惯性矩I成反比。
中空凸轮轴截面惯性矩${I}_{Z\text{'}}=0.05\times {D}^{4}\times \left[1-{\left(\frac{d}{D}\right)}^{4}\right]$=3 824 mm4
实心凸轮轴中d=10 mm,D=22 mm,可得截面惯性矩${I}_{Z″}=0.05\times {D}^{4}\times \left[1-{\left(\frac{d}{D}\right)}^{4}\right]$=7 658 mm4
中空凸轮轴挠度γmax'与实心凸轮轴挠度γmax″比例为:
$\frac{\gamma_{\max ^{\prime}}}{\gamma_{\max ^{\prime \prime}}}=\frac{I_{Z^{\prime}}}{I_{Z^{\prime \prime}}}=\frac{7658}{3824}=2.003 \approx 2$
由式(10)可以看出,同等条件下校直时,中空凸轮轴挠度为实心凸轮轴挠度的2倍,挠度越大,回弹越大,所以中空凸轮轴的校直回弹远大于实心凸轮轴的校直回弹量,校直难度大,且反复校直效果也不明显。统计中空凸轮轴和实心凸轮轴实际校直数据,同样弯曲度的空心凸轮轴的校直次数比实心凸轮轴校直次数多83%以上。当中空凸轮轴支点距离较小且挠度大时,校直极易出现裂纹和断裂品质问题。
通过校直下压量和挠度的计算可以看出中空凸轮轴校直和传统的实心凸轮轴校直存在很大的差异。主要问题有:
a.中空凸轮轴容许的校直下压量小于传统的实心凸轮轴校直下压量;
b.中空凸轮轴校直时的挠度大于传统的实心凸轮轴校直时的挠度,回弹量更大,校直难度高;
c.由于中空凸轮轴的中空、薄壁结构,校直时更易出现裂纹和断裂品质不良问题。
通过变更校直支点跨度设计,解决中空凸轮轴容许校直下压量过小的问题。确定工件校直下压量的设计核算公式为:

式中:Mt为弹性极限弯矩,WZ为抗弯截面模量,σs为屈服强度,a为载荷系数,L为压点到支点的距离(跨度的1/2)。
由式(9)可知:γmax$\frac{qX{l}^{4}}{EXI}$。因此,在凸轮轴工件材料不变、规格尺寸不变、载荷系数不变的情况通过增大校直时的支点跨度即支撑点位置外扩可以实现挠度(即下压量)的增大。
在确保中空凸轮轴校直精度的前提下增加校直下压量可以提高工件成品率,减少中空凸轮轴校直后的裂纹和断裂隐患。将校直支撑距离由1个凸轮组跨度改为2个凸轮组跨度,蓝色为原校直左支点,黄色为原校直右支点,现左支点不变,右支点变更为绿色部位,校直支点距离L由92 mm改为184 mm,如图14所示。
通过校直支点的变更,校直容许的下压量由0.524 9 mm增加到2.099 6 mm。
设计变更校直支点距离和校直下压量后需要重新校核校直时的屈服极限,确认屈服极限在强度极限的67%公差以内,符合正态分布规律和实现生产成本最优化。
中空凸轮轴校直支撑点跨度扩大和挠度增加后,会引发中空凸轮轴校直回弹量同步激增的负面影响。为解决工件回弹量激增的问题,校直时下压量设计以模型2为基础,根据实物校直和统计数据验证修正系数b的权重系统由1.0优化设计为1.29,补偿消除回弹量激增的影响;另加压次数n设计限定3次,减少校直后中空凸轮轴裂纹隐患[6]
对比中空凸轮轴和实心凸轮轴的校直理论数据校核和实物校直实践来看,轻微弯曲和跳动过大的中空凸轮轴易实现校直,但弯曲度过大的中空凸轮轴工件校直存在2个矛盾:
a.基于薄壁特征中空凸轮轴下压量设计要求偏小,但中空凸轮轴回弹大,工件无法校直;
b.增加支点跨度加大校直下压量可以实现校直,但支点增加后工件变形量过大又产生裂纹和断裂的风险。
基于以上矛盾,中空凸轮轴的校直设定来料的工件弯曲度不能超过120 μm,否则需报废处理,因此需要从来料着手解决工件报废率过高的问题。
中空凸轮轴出现跳动大和弯曲问题主要由细长中空薄壁类结构刚性差、加工变形和铸造残余应力导致。
凸轮轴的加工工艺流程图如图所示。凸轮轴有5个轴径、8个凸轮,从大头侧分别将轴径编号为1#Jr、2#Jr、3#Jr、4#Jr及5#Jr。
从工艺流程可以看出有3道工序对校直机来料影响较大。
a.车削工序。凸轮轴受力变形如图16所示。
凸轮轴车削加工过程中刀具切削抗力导致弯曲变形,实测工件变形量0.10~0.20 mm(凸轮轴最终要求≤ 0.02 mm)刀具的锋利度和进给量、工件硬度决定弯曲量。
b.磨削工序。磨削工序凸轮轴受力变形如图17所示。
凸轮轴轴径和凸轮磨削抗力大,轴径支撑中心架优劣直接影响工件跳动和弯曲度;磨削属于热加工过程,工件热变形、残余应力远超过其他工序。
c.抛光工序。凸轮轴抛光和受力变形如图18~图20所示。
抛光机头尾架顶尖定位不良、抛光臂和工件轴线不同心、抛光阻力大(抛光带、工件粗糙度、夹紧压力、压块卡阻)都直接影响工件跳动和弯曲、扭曲变形。
从以上工序对影响工件跳动和弯曲度的要因进行品质管控和优化即可确保校直机的来料满足跳动和弯曲度≤120 μm。
中空凸轮轴的校直和实心凸轮轴等其他轴类零件的校直都是基于材料弹塑性变形和胡克定律的力学理论,基于中空凸轮轴中空和薄壁的结构特点校直下压量和支点跨度、校直工艺和参数需要重新设计和校核优化,具体工艺设计、工艺参数,如屈服点的斜率、最大容许下压量和修正系数、权重等,需要使用不同批次大批量的实物进行校直,收集下压量数据并拟合校直曲线,校直后的中空凸轮轴需要进行裂纹检查排除隐患,设计校核的参数需要与压装曲线进行校对二次拟合和修正,确保理论符合实际。本次优化设计的校直工艺和校直参数不仅适用于中空凸轮轴,还适用于装配式凸轮轴(回转基体为管件)和新能源电机油冷中空电机轴等中空薄壁类的轴类零件校直,使用优化后的校直工艺和参数后,某类型中空凸轮轴校直不良检出率从10.8%降低到1.36%,校直裂纹超声波检出率由0.19%降低到0.018%。
通过校直下压量的限定和校直次数的优化消除了工件校直裂纹隐患的风险,通过后续累计36 000件中空凸轮轴的校直实绩验证了优化后的校直工艺及校直参数的可行性。
