Based on the Dongfeng vehicle project, the conformal cooling channel consistent of the circuit board shell was established. The effect of the conformal cooling scheme was analyzed by MoldFlow and ANSYS, and compared with the traditional cooling scheme. Finally, the metal 3D printing process was used to fabricate the mold kernel and the cooling channel, which was verified on the injection mold. The results show that the conformal cooling scheme greatly improves the injection efficiency and reduces the deformation of the product.

结合东风车型项目,以电路板外壳为研究对象,建立了与产品外形相吻合的随形冷却水道,利用MoldFlow和ANSYS对随形冷却方案效果进行分析,并与传统冷却方案进行对比。最后采用金属3D打印工艺制作模仁及冷却水道,在注塑模具上进行验证,结果显示,随性冷却方案大大提高了注塑效率,减少了产品变形。

Based on the Dongfeng vehicle project, the conformal cooling channel consistent of the circuit board shell was established. The effect of the conformal cooling scheme was analyzed by MoldFlow and ANSYS, and compared with the traditional cooling scheme. Finally, the metal 3D printing process was used to fabricate the mold kernel and the cooling channel, which was verified on the injection mold. The results show that the conformal cooling scheme greatly improves the injection efficiency and reduces the deformation of the product.

选择性激光熔融(Selective Laser Melting,SLM)技术是3D打印工艺中的一种,采用红外波段的激光源,根据零件截面的几何形状逐层扫描金属粉体材料,使粉体颗粒受热、熔融,彼此粘接形成三维实体,用它能直接成型出接近完全致密度的金属零件。随着材料种类的增加和材料性能的提升,SLM技术在工程中应用越来越广泛。
注塑成型过程中,冷却所占比例约为成型周期的60%,冷却周期很大程度上直接影响到生产周期。生产周期的降低可以提高生产效率,降低制造成本,提高利润。SLM工艺的出现,为注塑模具随形冷却水路设计提供了新的思路。传统冷却管道为横平竖直样式,区域受到加工技术限制不能做冷却管路,这样极大影响了最终成型周期及产品质量。随形冷却采用粉末逐层烧结技术,这就赋予了设计的自由性,让管路随着产品的外形布局。
以某车型电路板外壳为例,基于SLM技术设计了随形冷却水路,并采用MoldFlow和Ansys对随形冷却方案效果进行分析,并与传统冷却方案进行对比。最后采用金属3D打印工艺制作模仁及冷却水道,在注塑模具上进行验证,结果显示,随形冷却方案大大提高了注塑效率,减少了产品变形。
图1为某电路板外壳数据,量产材料为聚对苯二甲酸丁二醇酯(PBT),溶体温度252 ℃,产品冷却定型出模温度50 ℃,零件尺寸为75 mm×68 mm×24.5 mm,产品量纲为30万件。尺寸要求:产品加热到80 ℃,口部变形度<0.3 mm。
随形冷却水路的设计需要同时考虑模具水路设计的准则和SLM工艺成型性,即在满足工艺成型性基础上,设计出冷却性能最优的水路。
基于SLM工艺的随形冷却水路设计基本准则[1]如下:
通常水路直径>1 mm时才能起到冷却效果。
尽管3D打印可以定制形状,但是在设计水路横截面时应保证水路截面积不变,从而保证恒定体积的冷却液通过管道。
一般传统水路管壁到胶位的最小距离为水路直径的1~1.5倍。但是3D水路运用的案例一般局部距离较为局促,需要保证水路到胶位的距离不变(一般最小为2 mm),从而达到均匀的冷却效果。
尽管3D打印水路不存在传统加工时的钻头钻偏错位,但是3D水路也不宜过长,以便冷却水快速的进出,保证热量被快速带走。
尽管多分支水路视觉冲击感很强,但是实际生产中往往会遇到很多不可察觉的问题。
电器盒Z方向(厚度方向)尺寸为11.6~24.5 mm,变化较大,同时,电器盒口部尺寸为关键尺寸,需保证充分的冷却。基于此要求及水路的设计准则,设计的水路方案如图2所示。
为验证基于SLM技术的随形冷却方案冷却效果,设计图3所示传统水路作为对照项。
为保证分支流道水流速度,避免“死水”,对2.2节方案进行流速分析优化。同时,为确定入水口,对2种方案进行分析,结果如图4所示。结果显示,在不对主流道与分流道交叉处结构做优化的情况下,方案1从右侧入水,较高的入水速度更有利于模具散热,流道交叉处阻力更小。
流道速度场及管壁分析结果如图5所示,入水口与出水口温差在5 ℃以内,水流速度偏小处及水流路径较长的外侧水路温度升高较多,可适当增大外侧水路直径提高其流速增大散热量。
对电器盒平均体积収缩进行分析,结果图6所示,分布基本一致,接近4.2%。对Z向尺寸变形进行分析,结果如图7所示,最大变形0.3 mm,且变形均匀,在考虑模具缩放的情况下可以对变形量进一步控制。
基于以上分析结果,该方案可以达到产品最大变形量0.3 mm的要求。
电器盒量纲为30万件,采用SLM工艺制作带随形冷却水路的模仁,模仁材料性能必须接近模具钢。以传统模具常用的S42020模具钢材料为例,与SLM材料18Ni300对比,性能如表1所示。
表1可知,18Ni300热处理后的性能与S42020相当,拉伸强度、屈服强度和硬度指标均能满足模具材料要求[2]
SLM工艺采用金属分模烧结成型,成型后的样件表面粗糙,研究表明,制件不同方向上粗糙度不同,如表2所示,从Ra3.7 μm至11.2 μm,需要对其进行机加或抛光处理。
由于SLM制作的模仁,需要进行抛光后处理,在3D打印之前,必须预留加工余量,根据经验,加工余量设计为0.5 mm。为控制模仁的尺寸变形,SLM制作完成后,需要带基板一同进行热处理,热处理完成后才能将模仁从基板上切割下来。SLM工艺制作的模仁及抛光后效果如图8所示。在抛光过程中,模仁表面出现砂眼,需要进行补焊。
对2.2节中2种水路模具进行试模,结果如表3所示。采用常温冷却水,传统冷却模仁方案批量注塑成型时间为100 s,随形冷却为55 s,效率提升45%。采用恒温20 ℃冷却水,效率可以进一步提升50%。
试模产品如图9所示,左侧灰色为传统方案,口部变形明显,右侧为随形冷却方案,尺寸变形小于0.3 mm,达到设计要求。
综上所述,基于SLM技术设计和制作随形冷却模仁,可以大大提高注塑成型效率,并减小产品的形变。推广开来,对于电器盒类盒状和杯子状的曲率变化的产品,采用SLM工艺的随形冷却方案,可以大大提高注塑效率。
虽然基于SLM技术的随形冷却方案相比于传统水路设计具有很大的优势,但是也存在一些缺陷。
a.制造成本高。18Ni300粉末约300元/kg,SLM设备综合单价约300元/h,本方案随形冷却模仁成本约6 000元,而传统冷却水路模仁仅需2 000元。
b. SLM制件表面效果差。SLM成型件表面粗糙度为Ra10 μm,平均硬度为HRC 35.7,未达到工业应用要求,需要进行打磨和热处理才能满足工业要求。
c.制件质量不稳定。SLM工艺未形成统一规范,不同成型设备和材料,需要不同的成型条件,制件易出现缩孔等质量问题。
随着材料和3D打印技术的发展,上述问题的解决将会大大推动其在模具行业的应用。
