The shear-tensile properties of bonded joint, self-piercing riveted joint, bolted joint, self-piercing riveted-bonded joint, bolted-bonded joint of HC420/780DP steel and AA6063 extruded aluminum alloy are studied by shear tensile experiments. The results show that self-piercing riveting and bolting can damage the integrity of the plate, and stress concentration occurs in the contact position between the rivets or bolts with the plate during shear tensile process, leading to crack initiation and propagation, and eventually rivet pulling or tearing of AA6063 extrusion aluminum alloy. The structural adhesive increases the stress area of the steel/aluminum joint, and the AA6063 extrusion aluminum alloy with lower strength is broken during shear tensile process. The maximum shear load of bonded joint, self-piercing riveted-bonded joint, bolted-bonded joint are basically the same, but the energy absorption value of self-piercing riveted-bonded joint and bolted-bonded joint increases by 11.8% and 8% respectively compared to adhesive joint. When the steel/aluminum joint is in service under shear tensile load only, it may be considered to use structural adhesive alone for connection without the additional use of self-piercing rivet or bolt.

通过剪切拉伸试验研究了HC420/780DP钢与AA6063挤压铝合金胶接、自冲铆接、螺栓连接、胶铆连接及胶螺连接接头的剪切拉伸性能,结果表明:自冲铆接和螺栓连接会破坏板材的完整性,剪切拉伸过程中铆钉或螺栓与板材接触位置发生应力集中,导致裂纹萌生、扩展,最终铆钉拉脱或AA6063挤压铝合金撕裂;结构胶增大了钢/铝接头的受力面积,剪切拉伸过程中强度较低的AA6063挤压铝合金发生断裂;胶接、胶铆连接、胶螺连接接头最大剪切载荷基本一致,但胶铆连接、胶螺连接接头吸收的能量与胶接接头相比分别增大了11.8%和8%;当钢/铝接头处于仅受剪切拉伸载荷的服役环境时,可考虑单独使用结构胶进行连接,无需额外使用自冲铆接或螺栓连接。

通过剪切拉伸试验研究了HC420/780DP钢与AA6063挤压铝合金胶接、自冲铆接、螺栓连接、胶铆连接及胶螺连接接头的剪切拉伸性能,结果表明:自冲铆接和螺栓连接会破坏板材的完整性,剪切拉伸过程中铆钉或螺栓与板材接触位置发生应力集中,导致裂纹萌生、扩展,最终铆钉拉脱或AA6063挤压铝合金撕裂;结构胶增大了钢/铝接头的受力面积,剪切拉伸过程中强度较低的AA6063挤压铝合金发生断裂;胶接、胶铆连接、胶螺连接接头最大剪切载荷基本一致,但胶铆连接、胶螺连接接头吸收的能量与胶接接头相比分别增大了11.8%和8%;当钢/铝接头处于仅受剪切拉伸载荷的服役环境时,可考虑单独使用结构胶进行连接,无需额外使用自冲铆接或螺栓连接。

The shear-tensile properties of bonded joint, self-piercing riveted joint, bolted joint, self-piercing riveted-bonded joint, bolted-bonded joint of HC420/780DP steel and AA6063 extruded aluminum alloy are studied by shear tensile experiments. The results show that self-piercing riveting and bolting can damage the integrity of the plate, and stress concentration occurs in the contact position between the rivets or bolts with the plate during shear tensile process, leading to crack initiation and propagation, and eventually rivet pulling or tearing of AA6063 extrusion aluminum alloy. The structural adhesive increases the stress area of the steel/aluminum joint, and the AA6063 extrusion aluminum alloy with lower strength is broken during shear tensile process. The maximum shear load of bonded joint, self-piercing riveted-bonded joint, bolted-bonded joint are basically the same, but the energy absorption value of self-piercing riveted-bonded joint and bolted-bonded joint increases by 11.8% and 8% respectively compared to adhesive joint. When the steel/aluminum joint is in service under shear tensile load only, it may be considered to use structural adhesive alone for connection without the additional use of self-piercing rivet or bolt.

在兼顾成本和性能的前提下,通过使用高强钢、铝合金、镁合金和复合材料代替传统钢材,充分发挥不同材料的特性,是实现车身轻量化的有效手段[1-2]。近年来,越来越多的汽车车身采用钢/铝混合结构。而由于钢、铝材料之间性能差异大,传统钢铝点焊接头易产生金属间化合物、裂纹等缺陷,使接头力学性能显著降低,需要开发可实现钢/铝材料有效连接的工艺[3-5]
国内外学者针对钢/铝材料连接技术展开了大量研究[6-7]。张永超等[8]通过准静态拉伸试验和疲劳试验研究了B1500HS高强钢与AA5052铝合金自冲铆接(Self-Piercing Riveted,SPR)接头的力学性能,结果表明,搭接顺序对准静态拉伸最大失效载荷的影响较小,当高强钢位于上层时SPR接头的疲劳性能最优。熊维清等[9]对比了DP590钢与AA6111铝合金SPR接头及热熔自攻丝(Flow Drill Screw,FDS)接头的力学性能,发现FDS接头的承载性能为SPR接头的1.1~1.3倍,FDS接头的吸能性能为SPR接头的1.6~2.6倍。Karathanasopoulos等人[10]研究表明,较小的铆钉钉脚厚度和合适的铆模深度能够降低SPR接头的应力集中,实现钢/铝材料高质量连接。那景新等[11]研究了温度对304不锈钢与AA6005铝合金胶接接头失效强度的影响,如果表明,接头失效强度随温度升高而降低,但接头失效形式不随温度变化而改变,均为内聚力破坏。Ha等[12]研究了DP590钢和A356铸造铝合金胶接接头的力学性能,结果表明铝合金的伸长率随结构胶强度增大呈增大趋势。
以上研究主要针对单种钢/铝连接工艺,较少多种连接工艺接头的力学性能对比研究。因此,通过剪切拉伸试验研究了HC420/780DP钢与AA6063挤压铝合金胶接、SPR、螺栓连接、胶铆复合连接及胶螺复合连接接头的力学性能,为实际生产中连接工艺的选择提供参考。
本文试验采用的HC420/780DP钢的厚度为1.2 mm,AA6063-T6挤压铝合金的厚度为2 mm,板材的主要成分如表1所示。将HC420/780DP钢和AA6063-T6挤压铝合金研磨抛光,随后采用4%硝酸酒精(96 mL酒精 + 4 mL HNO3)对HC420/780DP钢侵蚀15 s,采用Keller腐蚀剂(95 mL去离子水 + 2.5 mL HNO3 + 1.5 mL HCl + 1 mL HF)对AA6063-T6挤压铝合金侵蚀15 s。通过金相显微镜(ZEISS, Axioscope 5)观察金相组织,如图1所示,HC420/780DP钢的金相组织主要为多边形铁素体和分布在晶界上的马氏体,AA6063-T6挤压铝合金的金相组织主要为α-Al相和Mg2Si相。
采用韧性环氧树脂结构胶(Henkel Adhesives,TEROSON® EP 5055),其性能参数如表2所示。SPR采用硬度为HRC 50的半空心铆钉,头部直径为7.8 mm,腿部直径为5.3 mm,高度为6 mm。螺栓连接采用直径为5 mm的螺栓。
试片连接前,首先使用丙酮擦拭试片表面去除油污和灰尘,随后使用酒精冲洗试片,最后用吹风机吹干并置于干燥皿中待用。
图2所示,进行钢/铝试片胶接时,首先在接头处涂布结构胶,随后在结构胶上均匀撒下直径为0.2 mm的玻璃珠以控制胶层厚度,将上、下板件贴合并用夹具固定,清理溢出的结构胶,最后放入烘箱中在180 ℃烘烤20 min固化。
利用SPR设备(EPRESS,EP-CTF-75SC)加工钢/铝SPR试件,所用凹模为深度0.6 mm的平底凹模,铆接过程中,铆接速度为50 mm/s,铆接压力为79 kN,保压时间为0.2 s。
在进行螺栓连接前,在上、下板件连接处预先加工直径为6 mm的孔,随后装配直径为5 mm的螺栓并拧紧。
在加工胶铆连接试件和胶螺连接试件时,首先将结构胶涂布在连接处,随后进行SPR或螺栓连接,清理溢出的结构胶,最后放入烘箱中180 ℃烘烤20 min固化。
为了对比不同接头的力学性能,采用万能力学试验机(深圳万测设备有限公司,ETM504D)对HC420/780DP钢与AA6063-T6挤压铝合金连接接头进行剪切拉伸试验,拉伸速率为2 mm/min。为了避免拉伸过程中因上、下板厚度不同而产生弯矩,试验前分别在HC420/780DP钢与AA6063-T6挤压铝合金表面粘贴垫片,如图3所示。
图4所示为不同连接工艺接头的剪切拉伸测试结果。从载荷-位移曲线可以看出(图4a),胶接、胶螺连接、胶铆连接接头的载荷-位移曲线基本一致,在剪切载荷作用下,试件首先发生弹性变形,当剪切载荷增大到17.0 kN时,试件发生塑性变形,直至断裂。对于螺栓连接接头:当剪切载荷增大到1.5 kN时,螺栓发生小距离位移,剪切载荷迅速减小到1.0 kN,随后接头发生弹性变形;当剪切载荷增大到5.2 kN时,接头发生塑性变形,直至断裂。对于SPR接头,试件在拉伸载荷作用下发生弹性变形,当载荷增大到5.9 kN后发生塑性变形,直至断裂。由图4a还可以看出:螺栓连接接头的剪切拉伸失效位移与胶接、胶螺连接、胶铆连接接头的剪切拉伸失效位移接近;自冲铆接接头的剪切拉伸失效位移最小,为3.6 mm。如图4b所示:胶接、胶螺连接、胶铆连接接头最大剪切载荷基本一致,约20.0 kN;螺栓连接接头的最大剪切载荷稍小,为10.2 kN;SPR接头的最大剪切载荷最小,为7.3 kN。因此,与其他几种连接方式相比,SPR接头在剪切载荷作用下更容易发生失效。
通过对载荷-位移曲线积分可以得到不同接头吸收的能量,如图5所示。从图5k 中可以看出:SPR接头吸收的能量最少,为21.1 kJ;螺栓连接接头吸收的能量稍大,为76.8 kJ;胶接接头吸收的能量远大于SPR接头及螺栓连接接头,为165.5 kJ。胶铆连接、胶螺连接接头吸收的能量分别为185.1 kJ和178.6 kJ,与胶接接头相比分别增大了11.8%和8%。
图6所示为剪切拉伸过程中不同连接工艺接头的剪切刚度随位移的变化曲线。从图6中可以看出:在剪切拉伸初期,胶螺连接接头的剪切刚度小于胶接和胶铆连接接头,这是由于螺栓孔直径稍大于螺栓直径,螺栓在剪切载荷作用下产生短距离位移;进入塑性变形阶段后,胶接、胶螺连接、胶铆连接接头的剪切刚度曲线基本重合。从图6中还可以看出,在弹性变形阶段SPR接头的剪切刚度大于胶螺连接接头。然而,随着SPR接头中裂纹形核扩展,其剪切刚度迅速减小。在5种接头中,螺栓连接接头的剪切刚度最小,在剪切拉伸过程中,其刚度达到最大值后急剧减小至一定值,随后缓慢减小,直至接头失效。
图7所示为不同连接工艺接头的剪切拉伸失效模式。可以看出:螺栓连接接头的失效模式为铝板撕裂,裂纹自螺栓孔扩展至铝板边缘(图7b)SPR接头的剪切拉伸失效模式为铆钉从下层铝板拉脱,接头铝板出现撕裂(图7c);胶接、胶螺连接、胶铆连接接头的失效模式一致,均为铝板断裂,接头仍保持良好连接,未出现明显裂纹。
剪切拉伸试验结果表明,SPR接头和螺栓连接接头的剪切拉伸强度明显低于胶接、胶螺连接和胶铆连接接头(见图4图7),结构胶能够显著提高钢/铝接头剪切拉伸强度。这是由于结构胶增大了钢/铝接头上、下板之间的运动阻力,并且接头无结构突变,在拉伸过程中均匀受力,无应力集中。因此,裂纹首先在强度较低的铝板中萌生和扩展,最终发生断裂。
SPR连接时,铆钉刺穿上层钢板后在铝板中扩张,形成互锁结构。然而,在连接过程中,上层钢板和下层铝板均受到损伤,板材的完整性被破坏,并且接头附近的板材呈撕裂状,边缘不平整,存在许多微裂纹(图8)。在拉伸过程中,接头存在结构突变,铆钉附近,尤其是钉脚与铝板接触处发生严重应力集中,铝板中的裂纹迅速失稳扩展发生撕裂,使铆钉从下层铝板中拉脱。
螺栓连接时,钢板与铝板均需预先加工直径为6 mm的螺栓孔,依靠螺栓与螺母拧紧形成的压力固定接头。在拉伸过程中,由于螺栓孔直径大于螺栓直径,施加剪切载荷大于板间运动阻力后使螺栓沿拉伸方向发生短距离位移,此时剪切载荷迅速减小,螺栓沿拉伸方向压向螺栓孔一侧。螺栓孔沿拉伸方向产生应力集中,并在螺栓的挤压下先后发生弹性变形和塑性变形,由于铝板的强度低于钢板,导致裂纹优先在铝板上形核扩展,最终铝板被撕裂。然而,由于螺栓孔边缘较平整,无预制微裂纹,螺栓连接接头裂纹萌生和扩展速率小于SPR接头,因此螺栓连接接头的最大剪切载荷及失效位移都大于SPR接头。
通过剪切拉伸试验研究了HC420/780DP钢与AA6063挤压铝合金胶接、SPR连接、螺栓连接、胶铆连接及胶螺连接接头的力学性能,并对接头的失效机理进行了分析,主要结论如下:
a. SPR和螺栓连接会破坏板材的完整性,剪切拉伸过程中铆钉或螺栓与板材接触位置发生应力集中,导致裂纹萌生、扩展,最终铆钉拉脱或AA6063挤压铝合金撕裂;
b.结构胶增大了钢/铝接头的受力面积,接头应力集中减弱,剪切拉伸过程中强度较低的AA6063挤压铝合金发生断裂;
c.胶接、胶铆连接、胶螺连接接头最大剪切载荷基本一致,但胶铆连接、胶螺连接接头吸收的能量与胶接接头相比分别增大了11.8%和8%;
d.当钢/铝接头处于仅受剪切拉伸载荷的服役环境时,可考虑单独使用结构胶连接,无需额外使用SPR或螺栓连接。
