当前,汽车行业正朝轻量化、低碳化方向发展,根据Pradeep等[1]的研究,新能源汽车质量每降低10%,续驶里程可提升5%~6%。传统燃油车的质量降低10%,油耗可降低6%~8%,尾气排放可减少4%。因此,无论是燃油车降耗减排,还是新能源汽车提升续驶里程,都对轻量化水平提出了更高的要求。
目前,提升汽车轻量化水平的途径[2]主要有3种:采用更轻质的材料、优化汽车结构以及使用更先进的制造工艺。其中,选择轻质材料来代替传统钢材是最直接、应用最多的一种方式,越来越多的新材料应用到新能源汽车产品设计中,包括高强钢、铝合金、镁合金、碳纤维复合材料等。不同材料的性能、特点差异明显,导致部分传统的连接工艺不再适用,特别是钢-铝、碳纤维-铝合金等混合材料的连接。
汽车车身制造应用的主要连接工艺包括焊接、机械连接和胶接。其中,机械连接作为一种冷连接工艺,在进行轻量化材料特别是异种材料的连接时有较大优势,近年来在汽车制造中的应用比例和工艺种类均有所提高。
本文主要针对轻量化汽车制造过程中较为常见的几种机械连接工艺进行分析,从工艺原理、技术特点、应用场景及质量控制方式等维度进行对比,为有轻量化连接技术需求的汽车设计与制造提供支撑。
自冲铆接(Self-Piercing Riveting,SPR)是一种通过对铆钉施加外力,穿刺上层母材但不贯穿下层母材,利用铆钉尾部的变形扩张形成稳定铆接点的机械连接工艺。如图1所示,工艺过程分为以下4个阶段:
a.夹紧阶段:由压边圈及冲头对板料和铆钉进行预压。
b.穿刺阶段:冲头驱动铆钉穿刺上层板材。
c.扩张阶段:铆钉尾部向外扩张,下层板料通过塑性变形填入凹模。
d.成型阶段:钉头与上层板材上表面平齐,铆接完成。
SPR接头由上层、下层板料(或三层板)和铆钉组成,部分会在板间添加结构胶以提高连接强度,典型的SPR接头如图2所示。
自冲铆接可以实现不同材质、不同厚度的多层板连接,广泛应用在新能源汽车车身板材零部件中,其优点如下:
a.综合成本低、效率高、无污染,连接强度及动态疲劳强度均高于电阻点焊等工艺。
b.可实现不同材料组合的双层或多层连接,包括带有涂层或镀层的材料以及带有胶粘剂的材料。
c.无需预开孔,铆钉不穿透下层板材,密封性能好。
自冲铆接工艺也存在一定的局限性,在进行工艺方法选择时,应着重注意以下3点:
a. SPR工艺必须保证铆接枪双面可达,无法实现单边连接。
b.当下层板厚度过薄或者延展率低时,无法达到较好的连接效果。
c.所连接的材料硬度不能过高,否则铆钉无法使板材产生足够的塑性变形。
SPR连接工艺主要应用于钢-铝混合材料连接、铝-铝材料连接、复合材料(包含碳纤维)与金属材料连接,可根据强度、密封等需求选择是否在连接表面涂覆密封胶或结构胶。该工艺最早在奥迪A8车身上应用,当前已被各主机厂大量应用于白车身制造中,图3为奥迪A8白车身的SPR铆接点,在其减震塔、前风窗横梁、顶盖、门环、地板、门槛等位置均有SPR连接工艺。
自冲铆接工艺的连接质量受铆钉规格、铆模结构及铆接过程参数控制的影响较大。在实际制造应用中,关于连接质量的评定主要包括外观评价、剖面检验及力学性能测试。外观评价主要检查几何尺寸及表面质量,如铆钉倾斜角度、是否存在表面裂纹、是否破坏表面涂层等;剖面检验是通过剖切截取截面,测量相应技术指标,包括互锁值、头部高度和底切量[3]等,测量方法如图4所示;力学性能测试通常包含剪切强度、剥离强度及十字拉伸强度测试,测量方式如图5所示。
由于SPR工艺不适用于低塑性的轻质材料,技术人员提出一种将SPR工艺与搅拌摩擦点焊工艺相结合的新型工艺[4]。通过使铆钉高速旋转,将板材软化,同时控制搅拌时间与搅拌速度,实现铆钉与材料的固相连接,在连接镁合金、铸铝等材料时效果显著。
无铆连接是一种通过模具冲压使板材发生塑性变形进而形成锁紧连接的工艺,因此又称作冲压连接,工艺过程包括接触、初压、填充、成型4个阶段[5],过程示意如图6所示。
无铆连接的最大优势是工艺简单、成本低,通过板材自身的塑性变形即可形成可靠的连接,不受工件表面清洁度及镀层的影响,连接点综合疲劳性能较好。
但无铆连接在实际应用时也存在一些缺点,对待连接材料力学性能较为敏感,延伸率过低或强度较高的板材无法连接,连接点表面存在较高的凸起,影响外观质量,连接点静态强度略低等。
无铆连接目前已被国内外企业成熟应用,据统计,奔驰E级车中的无铆连接点约有500处。但受限于连接强度,无铆连接多数应用在发动机罩、机盖、行李箱[6]等非重要承载部件的连接场景中。
无铆连接接头的质量评定包括以下几个方面:首先是力学性能检测,具体方式与上述SPR工艺相同;其次也可通过截取剖面,测量颈部厚度、嵌入量和底厚来评定接头连接强度,具体测量方式如图7所示。
技术人员针对无铆连接工艺连接点的凸起、连接静强度低的缺点进行了改进。例如,对连接后的接头再次冲压成形,可降低表面凸起,增大颈部厚度,提高接头强度[8]。Lee等[9]通过预先开孔的方式实现轻质材料与高强度低延展性材料的连接,获得了较好的连接效果。
热熔自攻丝铆接(Flow Drill Screw,FDS)工艺是通过将高速旋转的螺钉加压旋入板材中,最终与板材之间形成螺纹连接的一种工艺。该工艺过程分为6个阶段,分别为加热、穿透、通孔、攻螺纹、拧螺纹、紧固,过程示意如图8所示。
FDS工艺与上述2种工艺不同,其最大的特点是单向连接,比较适合一些腔体结构和其他装置可达性不好的连接场景,连接强度高、工作环境清洁、螺钉可拆卸回收,具备广泛的应用前景。但FDS工艺在使用过程中接头穿透外露,需考虑电化学腐蚀的问题,且连接效率较低、螺钉较重,限制了在车身上的大规模使用。
FDS目前已被各主机厂广泛应用在车身中,例如地板横梁和纵梁、车门内板及减震塔等位置。FDS工艺在新能源汽车电池包系统中也有应用,与密封胶共同实现电池包水冷板与托盘的连接。图9为某车型电池包水冷板FDS连接制造现场。
FDS工艺的质量评定可以分为非破坏性检测和破坏性检测。非破坏性检测包括检查接头外观是否存在裂纹、是否使连接板材弯曲过大、铆钉与上板材的间隙以及板材间的间隙是否过大等。破坏性检测通常包括力学性能检测与金相检测,力学性能检测与上述其他工艺相同,金相检测是截取连接接头剖面,观察接头内部成形质量,具体内容如图10所示。
FDS工艺的创新方案大多是针对铆钉结构的改进,根据使用要求制定铆钉规格,如在一些承载要求低的连接位置,可通过降低铆钉质量、牺牲连接强度的方式提升效率。
高速射钉连接工艺与FDS较为相似,是通过压缩空气将铆钉高速压向板材实现连接。该工艺效率高、工艺过程简单,但需要背面有足够的刚性支撑。
除上述几种连接工艺外,在汽车制造中应用较多的机械连接工艺还包括螺栓连接、拉铆、压铆等,可根据工艺特点灵活选用。
在钢-铝等异种材料连接时,还可以应用新型的复合机械连接工艺,搅拌摩擦盲铆(Friction Stir Blind Riveting,FSBR)工艺将FDS工艺和拉铆工艺结合,用抽芯铆钉代替FDS铆钉,实现稳定连接。摩擦塞铆焊(Friction Element Welding,FEW)工艺[10]是将高速旋转的铆钉加热穿透上层板材,与下层板材固相焊接,目前已经被量产使用。随着汽车轻量化技术的不断发展,这些新工艺未来会有更广泛的应用空间。
连接工艺的创新发展,不但能为汽车轻量化制造提供稳定的支撑,更能引领汽车的轻量化设计。随着轻质材料越来越多地应用在汽车制造中,部分传统连接工艺已不再适用,同时也会有更多的新型工艺应运而生,本文仅针对现阶段有代表性的工艺进行介绍,期待未来轻量化机械连接工艺的蓬勃发展。
