Due to the significant difference in the position of the body pivot holes between the new model produced in an assembly workshop and the original one, the existing spreader can’t meet the production needs. Therefore, a solution is proposed to achieve co-production of 2 platform vehicle models by replacing the lifting fulcrum and rear support arm. This solution greatly reduces the modification workload of spreader and the impact on related equipment, shortens the spreader modification cycle, and reduces the cost in integrating new vehicle models. Based on the ANSYS simulation platform, the stiffness and strength analysis of the modified spreader under static and dynamic working conditions are carried out. Online no-load operation testing and vehicle assembly testing are carried out on the spreader samples. The results show that the modified spreader can meet the co-production needs of this dual platform models.

某总装车间导入的新车型与原车型的车身工艺孔位置差异较大,现有吊具无法满足生产需求。为此,提出了一种更换吊具支点和后托臂实现2种平台车型共线生产的方案。该方案大幅降低了吊具的改造工作量和对相关设备的影响,缩短了吊具改造周期,降低了新车型融入的成本。基于ANSYS仿真平台分析改造后的吊具在静态工况和动态工况下的刚度、强度,对吊具样件进行在线空载运行测试和带车装配测试。结果表明:改造后的吊具能够满足2种平台车型共线生产需求。

Due to the significant difference in the position of the body pivot holes between the new model produced in an assembly workshop and the original one, the existing spreader can’t meet the production needs. Therefore, a solution is proposed to achieve co-production of 2 platform vehicle models by replacing the lifting fulcrum and rear support arm. This solution greatly reduces the modification workload of spreader and the impact on related equipment, shortens the spreader modification cycle, and reduces the cost in integrating new vehicle models. Based on the ANSYS simulation platform, the stiffness and strength analysis of the modified spreader under static and dynamic working conditions are carried out. Online no-load operation testing and vehicle assembly testing are carried out on the spreader samples. The results show that the modified spreader can meet the co-production needs of this dual platform models.

汽车正在向电动化、智能化、网联化方向发展。传统汽车制造企业需要进一步丰富产品阵容、提升产品品质,降低生产成本。充分利用现有设备、产能进行多车型、多平台混线生产成为各主机厂的选择。在汽车生产中,机械化输送设备至关重要,吊具、滑板等输送设备的生产柔性相对较低,更新成本高,更换周期长[1]。本文提出一种通过改造吊具托臂及支点机构实现不同工艺孔位置的车型共线生产的方法,降低新车型融入成本。
某车型吊具应用于总装车间底盘装配线,支点位置固定,仅能满足原平台车型的生产。受电池的影响,新车型与原车型的车身工艺孔位置差异较大。结合该车间未来的产品规划和吊具的结构特点,综合考虑成本投入、改造时间、质量稳定性等因素,提出一种仅更换吊具支点销和后托臂的方案。通过ANSYS仿真平台分析改造后的吊具在静态工况和动态工况下的刚度、强度[2-3],并对吊具样件进行在线测试,能够满足2种平台车型共线生产需求。
重载吊具(后文简称吊具)的承载能力通常大于1 t,主要用于总装车间底盘装配线的车身输送以及线体间车身的转运,包括顶架、大臂、托臂及支点销。
吊具通过4个支点销托举车身底部工艺孔,采用偏心锁片将车身与吊具结合在一起。按照大臂结构型式的不同分为四柱式吊具、C型吊具和T型吊具。其中,四柱式吊具包含4个大臂,大臂上部通过轴承与顶架相连,每个大臂下部安装独立的托臂和支点销,如图1所示。
车身工艺孔位置是吊具的重要参数。目前,多平台、跨级别的车型共线生产已成为新常态,车身工艺孔位置难以保持一致,吊具必须具备一定的柔性调整能力。提升吊具的柔性调整能力一般采用以下方案:
a. 采用滑移或旋转机构实现支点位置调整,多车型共用一套支点,如图2a所示;
b. 采用双支点或多支点机构,每种车型对应一套支点,如图2b所示;
c. 前支点共用,后支点采用托举轮胎的方式承载不同车型。
其中方案a较常用;方案b的支点机构通常会影响车身底部零部件的装配,如果支点超出车身范围,还会影响工人行走,应用较少;方案c需提前安装轮胎,仅能应用在轮胎安装工位后,在底盘装配线上无法应用。因此,吊具支点能否共用是实现不同车型共线生产的关键。
制定吊具的改造方案时应考虑以下因素:吊具的承载能力;线体通过性;与零部件装配工艺的匹配性,包括底护板、门槛条、制动油管、电池、电池冷却水管等;与相关设备的匹配性,包括转挂升降机、开锁站、闭锁站、换型站、底盘托盘、车门安装机械手、轮胎安装机械手等;吊具是否需要返厂加工;新、旧吊具是否共线运行等。吊具结构复杂且数量较多,需要多次调整校验才能稳定运行,对相关设备的影响较大,其改造方案应尽可能简单。
图3表1表2所示:新车型与原车型的前支点位置在x方向上相差100 mm,在y方向上相差8 mm;后支点在x方向上相差412 mm,在y方向上相差49 mm。前支点位置差距较小,后支点差距较大,改造难度很大。
经过多轮论证后,吊具由最初的整体更换优化为仅更新吊具的支点和后托臂,大大减少了改造工作量,降低了成本,缩短了改造周期。具体方案如下:
a. 前支点:托臂、连接板等主体结构保持不变,更换前支点销轴,新销轴采用双层偏心旋转机构,其中,内层为偏心锁片,用于车身与吊具的结合;内、外层偏心机构同时旋转180°后,支点销可在y方向调整8 mm,从而实现换型。如图4所示,支点销轴受到z向外力时可相对于托臂向上移动,支点销中部与托臂之间安装有弹簧,外力消失后,在弹簧弹力作用下复位;限位销与托臂固定连接,卡在支点销外侧的限位槽中,约束了外层偏心机构的z向转动,此时换型拨片无法拨动,当支点销向上移动至其限位槽高出限位销时,可拨动换型拨片;锁紧拨片可单独拨动,也可与换型拨片同时拨动。在转挂点,新车型的吊具停止位置相对于原车型前移100 mm,以消除前支点在x方向上的差异。
b. 后支点:更换新的托臂及支点销,可以旋转调整位置,如图5所示,当支点销位于位置1时承载原车型,当支点销位于位置2时承载新车型。支点销与托臂固定连接,限位销可约束托臂绕旋转轴的转动。托臂的定位孔位置保持不变,托臂与大臂的连接方式保持不变,仍通过4组螺栓连接。
c. 换型过程:改造后的吊具可实现自动换型。在转挂升降机前设置换型站,当吊具运行至换型站时,首先检测支点当前所处的车型位置,与吊具车组控制器中的待转挂车型信息进行比对,如果二者不一致,则进行换型。换型时,吊具先下降一定高度,使前支点销在受到换型机构的支撑作用时相对于托臂向上移动,直至其限位槽高出限位销;同时将后托臂限位销从限位孔中顶出,使其脱离限位销的转动约束。接着由电机驱动拨杆拨动锁紧拨片和换型拨片使前支点销旋转180°,实现位置切换;后托臂在气缸的推动下实现位置切换;然后吊具上升,在复位弹簧弹力作用下,前支点销限位槽落入限位销中、后托臂限位销落入限位孔中,确保支点位置不变。最后再对吊具支点位置进行检测,如果与待转挂车型信息一致,吊具放行,否则,系统报警。
该吊具改造方案实现了传统MQB平台及新电动车平台的共线生产,可以满足A、B、C级多款车型的生产需求,具有较高的柔性能力。按照该方案,新支点销、托臂加工完成后,可在生产现场直接更换,更换时间短。该方案对吊具顶架、大臂没有损伤,可以保持较好的质量稳定性。新、旧吊具定位孔位置一致,对线上原有定位机构没有影响,可实现新、旧吊具同时运行。
由于结构变化,吊具的受力也会发生变化。为确保吊具符合承载要求,对改造后的吊具进行静态工况、动态工况下的承载能力分析。
应用HyperMesh、ANSYS软件对吊具进行刚性和强度分析,其中,HyperMesh用于建立分析所用的有限元模型[4-8],如图6所示。结构模型使用壳单元与体单元混合搭建,部分螺栓、铰链使用刚体单元进行简化。该吊具顶架主体结构为方管型材,材料为Q235A,大臂及托臂材料为16Mn,如图7所示,图中黄色区域材料为Q235A,蓝色区域为16Mn,表3为吊具材料参数。该吊具设计承载能力为3 t,按照车身重心位置的分布,前支点加载力为5 570 N,后支点加载力为9 130 N。
当负载增加后,吊具支点在垂直方向的位移增大,可能会导致车身与开锁站、底盘托盘等设备干涉,影响吊具的通过性。如图8所示,在静载工况下顶架的最大变形量位于吊具打开机构的支撑轮上,位移为2.43 mm,托臂及支点销的最大位移为6.77 mm。
吊具在运行过程中可能会受到后车的碰撞冲击载荷,此时支点在垂直方向上会有明显的位移变化,因此,需要研究吊具在瞬时冲击载荷下的刚度。对吊具进行了动态测试,获取吊具承载新车型(模拟负载为3 t)时,垂向方向的动载系数为1.5。如图9所示,在1.5倍的动载工况下,顶架的最大位移为3.87 mm,托臂及支点销的最大位移为10.15 mm,该位移量不影响吊具的通过能力。
图10所示,在静态工况下,顶架的最大应力为122.38 MPa,小于Q235材料屈服强度235 MPa。托臂及支点销后的最大应力为185.09 MPa,小于16Mn材料屈服强度343 MPa。
图11所示,在1.5倍的动载工况下,顶架的最大应力为183.57 MPa,小于Q235材料屈服强度235 MPa。托臂及支点销后的最大应力为277.64 MPa,小于16Mn材料屈服强度343 MPa。
由于现场设备的实际状态与其三维数模的状态存在一定偏差,仅采用数字化方法无法确保改造后的吊具满足生产要求。为充分验证吊具的通过性、与零部件装配工艺的匹配性及与相关设备的匹配性,按照设计方案改造了1台吊具,并将此样件在线体上进行空载运行测试和带车装配测试(原车型),对新车型进行了线下模拟装配测试,如图12所示。
线上空载运行测试及带车装配测试时,吊具样件在生产线上自动向前运行,在换型站、转挂升降机、闭锁站、底盘合装、开锁站等关键设备处采用手动方式完成相应的动作。吊具与线旁设备的动态距离应不低于20 mm,其中,在转挂升降机内要确保升降机托臂的运行轨迹与吊具之间的距离大于30 mm,防止转挂时与吊具干涉。带车装配测试需重点关注底盘合装、底护板、门槛条、制动油管等零部件装配工艺是否与吊具干涉,是否符合人机工程的要求。为减少对生产的影响,新车型装配测试在线下进行。利用吊具上线口的电动葫芦将吊具及车身提升至所需的装配高度,重点检查电池总成合装时与吊具的间隙是否满足要求,测试用电池总成没有包含电池包,其他部分均与实际生产时的电池总成一致,大幅降低电池总成的质量,提升测试效率。测试结果表明,该吊具改造方案可满足2种不同平台车型的生产。
结合新车型、原车型车身工艺孔位置信息及吊具的结构特点,提出了通过更换吊具支点销和后托臂提升吊具柔性承载能力的方案:前支点销更换成双层偏心旋转机构,实现支点位置调整,并将车身与吊具结合;后支点采用旋转机构实现2种车型工艺孔的位置切换,保留了原托臂的定位孔及与大臂的连接方式,大幅降低了改造工作量及对线体其他设备的影响,保证了吊具改造后的质量稳定性,缩短了吊具改造周期,降低了新车型融入该生产线的成本。
通过ANSYS仿真平台对改造后的吊具进行静态工况和动态工况下的刚度、强度分析,制作吊具样件,对吊具样件在线体上进行空载运行测试、带车装配测试(原车型),针对新车型进行了线下模拟装配测试。结果表明,该吊具改造方案能够满足2种平台车型的共线生产。
