To increase the paint transfer efficiency, reduce production costs, minimize environmental pollution, and enhance production efficiency, this paper first introduces traditional automotive painting technology and the necessity of increasing the pain transfer efficiency, then elaborates the technical direction of paint atomization, and provides a detailed overview of several high paint transfer efficiency technologies, including electrostatic atomization, ultrasonic atomization, microporous atomization. It also elaborates fundamental principle, technical features and current development and application progress of these high print transfer technologies. After that, this paper compares the index and range of application of the above technical approaches as well.

为提高车身涂装上漆率,降低生产成本、减少环境污染、提高生产效率,首先介绍了传统汽车喷涂技术以及提高上漆率的必要性,然后阐述了涂料雾化的技术方向,详细阐述了几种使用静电雾化、超声波雾化和微孔雾化的高上漆率喷涂技术,包括基本原理、技术特点及目前的开发和应用进度等,并对以上技术路线在指标和适用范围上进行了对比。

To increase the paint transfer efficiency, reduce production costs, minimize environmental pollution, and enhance production efficiency, this paper first introduces traditional automotive painting technology and the necessity of increasing the pain transfer efficiency, then elaborates the technical direction of paint atomization, and provides a detailed overview of several high paint transfer efficiency technologies, including electrostatic atomization, ultrasonic atomization, microporous atomization. It also elaborates fundamental principle, technical features and current development and application progress of these high print transfer technologies. After that, this paper compares the index and range of application of the above technical approaches as well.

在汽车制造过程中,车身喷涂是不可或缺的环节,它不仅关系到汽车的外观质量,还直接影响生产成本和环境。传统的汽车车身喷涂方式为空气喷枪和静电旋杯喷涂,上漆率仅有35%~75%,造成了大量的材料浪费,同时,为处理飘逸的漆雾,需提高空调送风量,喷房下方需配备漆雾分离设备。因此,提高汽车喷涂过程中的上漆率具有重要的环保和经济意义。随着科技的发展,越来越多的主机厂开始研究高上漆率喷涂技术,以提高生产效率、降低成本、减少环境污染,且高上漆率车身喷涂技术能使汽车涂装过程更加智能。
汽车车身工业化的表面喷涂最初为手工喷枪喷涂,20世纪80年代,静电旋杯喷涂技术逐渐成熟并开始在汽车制造业中应用,目前发展为全自动车身内外表面喷涂线。近年来,新建的车身喷涂线通常采用内外表面机器人旋杯喷涂,早期建设的部分喷涂线采用空气喷枪喷涂[1]
空气喷枪喷涂的工作原理是利用压缩空气流过喷枪的喷嘴孔,形成负压,从而吸取漆料并通过喷嘴喷出,形成漆雾。这些漆雾最终沉积在被涂饰的零部件表面,形成均匀细腻的漆膜,如图1所示。
静电旋杯喷涂的工作原理是通过压缩空气驱动涡轮马达带动杯头高速旋转,涂料从杯头中心部位喷涂到防渐板上,防溅板将涂料均匀分配至杯头内壁。在离心力的作用下,涂料在杯头内壁中加速,到达杯头边缘后被边缘处的细齿切割成细丝,最后被高速甩出,涂料甩出后在边缘被空气雾化。在被雾化的涂料颗粒后部添加成型空气,通过控制旋杯周围的成型空气来控制漆雾扇面的大小,达到精确控制喷涂形状的目的,如图2所示。
上漆率(Paint Transfer Efficiency,TE)是指在喷涂过程中,涂料实际被喷涂到物体表面的比例可用于衡量喷涂过程中涂料的利用效率和喷涂质量。理论上,应喷涂的涂料量可通过喷涂操作中设置的喷涂参数(如喷涂厚度、喷涂面积)和涂料的覆盖率来计算[2]

式中:TE为上漆率,Qbody为实际喷涂到车身上的涂料量,Qatomizer为同一时间段内雾化器喷涂出的涂料量。
空气喷枪喷涂的上漆率通常在35%~50%范围内,静电旋杯喷涂的上漆率通常在40%~75%范围内。2种技术上漆率低的主要原因为雾化后的漆雾颗粒由成型空气射流提供动力带到车身表面,但由于空气的不可压缩性,气流在碰撞车身表面后会发生反弹或向四周扩散,一些粒径小的颗粒就会被带走飘散至四周成为过喷漆雾。空气流量越大或空气射流速度越快,则上漆率越低。目前的喷枪和雾化器的结构决定了成型空气的重要性,为涂料颗粒增加静电对上漆率的提升有限,实际测算的整车上漆率最高约为75%。
提高上漆率可减少油漆成本和能源消耗,降低整个生产过程的碳排放,减少过喷油漆的产生,从而减少废弃物的处理量。
雾化是将液体转化为细小液滴或颗粒的过程。在雾化过程中,液体被分散为微小的颗粒,形成雾状。这些细小的液滴或颗粒可悬浮在空气中,形成可见的雾或烟。
雾化通常通过某种能量作用实现,例如压缩空气、超声波、旋转力、喷嘴喷射等[3],如表1所示。
表1可知,提高上漆率的更好雾化方式是静电力、压力/微孔或超声波雾化,或将该雾化方式组合使用。本文对几种最新高上漆率技术的特点及进展进行说明。
丰田汽车公司开发了一种新型的喷涂雾化器(无气喷涂雾化器),使用静电代替成型空气,取代了传统空气喷涂雾化器。该雾化器上漆率最高达到95%,远高于传统的成型空气雾化器。
该雾化器原理如图3所示,无气喷涂雾化器的杯头为圆柱形。大约600个特殊的凹槽被插入到尖端,旋转产生离心力,引导油漆流入凹槽并通过静电雾化。车身的不均匀性使圆柱头与车身之间的距离产生波动,导致电流不稳定。无气喷漆雾化器能够不断监测电流的变化,并自动控制电压,使圆柱形头部和车身之间保持约10 cm的距离[4-5]。因此,静电雾化和静电喷涂能够保持稳定的电流,保证油漆颗粒大小均匀,从而提高喷涂质量,如图4所示。
目前,丰田汽车公司已经在日本高冈和堤工厂部署了新型无气喷涂雾化器,并逐步向其他工厂推广,预计可以减少约7%的二氧化碳排放量[6]
ESS Engineering Software Steyr GmbH公司开发了一种使用超声波作为雾化能源的新型雾化器,涂料被输送到低速旋转的金属膜片前端,在旋转离心力的作用下,涂料均匀分布在膜片表面,形成一层涂料薄膜。在金属膜片后端安装有超声波发生器,发出的超声波通过空气传递至金属膜片并激励膜片上的涂料使其雾化。同时,为防止脱离的雾化颗粒产生涡流,影响喷涂效果,在金属膜片上开有狭长的孔,在膜片内部流道内通过吸气消除涡流。超声波激励和吸气交替执行,保证膜片上雾化出的颗粒均匀地向外流动至工件上,产生均匀一致的涂膜[7],如图5所示。
经过测试,该雾化器的上漆率大于90%,且单车能耗仅为传统静电旋杯雾化器能耗的27%,大幅降低能源成本[8]
自2019年起,福特汽车公司申请了一系列有关超声阵列雾化器的专利。该超声阵列雾化器包括一系列微型超声雾化器,通过环形或直线阵列构成能够大面积涂覆的雾化器。每个微型雾化器包括一个涂料腔室,后端有涂料入口。腔室前方开口边缘安装有超声换能器,在换能器上安装有微孔板,微孔板上开有若干微孔。当涂料从入口进入腔室后,超声换能器开始工作,激励微孔板振动,并将涂料从微孔中喷射形成雾化液滴。从大量微孔中喷射出的雾化液滴平行行进到工件表面,形成均匀的涂膜[9],如图6所示。由于没有气流的干扰,绝大部分的雾化液滴可以转移到工件表面,预计上漆率在95%~99%范围内,如增加静电,会进一步提高上漆率。
Sames Kremlin公司开发的EPJet喷墨打印头包含大量微型气动阀组成的执行阵列,微型阀均通过由高频压电执行器控制的微膜运动控制先导气流释放涂料液滴[10],如图7所示。最高喷涂速度可达1 m/s,定位精度在0.1 mm以内。出口端口的尺寸范围为100~500 μm,非常适合所有类型的单组分或双组分涂料的喷涂,可绘制垂直条纹、方格图案、圆圈等。
微型压电打印技术上漆率可达到100%,减少了油漆消耗和挥发性有机化合物(Volatile Organic Compounds,VOC)排放,消除了掩蔽材料,也消除了过度喷雾捕获产生的废物。此外,空调风量降低了2/3。车顶套色工艺的测试和验证[11]结果如图8所示。
DURR公司开发了一种全新的无过喷喷涂技术,可用于大面积喷涂或简单图案喷涂,且能够确保边界清晰,不会产生油漆过喷。该喷涂技术核心组件为喷嘴板,根据设计的不同,喷嘴板有约50个肉眼不可见的孔,孔直径约为0.1 mm,从距离工件30 mm的平行线上通过这些孔喷射出油漆,这些喷嘴可在任一时刻开启或关闭,控制设备为一系列的微型电磁阀[12],如图9所示。与喷枪或高速旋转雾化器的喷涂工艺不同,此过程不需要任何雾化空气,因此,无需从喷房空气中过滤掉漆雾。
在双色喷涂工艺中,无过喷喷涂技术具有以下优势:
a. 上漆率可达到100%,节省涂料消耗和漆雾处理成本;
b. 高度精确且涂层边界分明,无需遮蔽车身;
c. 缩短套色工艺过程,减少喷房工艺风量,降低碳排放。
目前,无过喷喷涂技术已在大众汽车和宝马汽车的生产线上进行测试和应用[13-14],如图10所示。
当前,个性化车身定制喷漆的需求不断上升,追求套色喷漆、哑光等不同漆面或特殊图案设计。为了满足市场要求,ABB推出了新一代的零过喷技术。
ABB零过喷技术参考了传统的喷墨打印机结构,如图11所示,使用了微型压电挤压喷墨技术,通过微机电系统(Micro-Electro-Mechanic System,MEMS)在基板上加工大量的微型喷头墨仓,在压电陶瓷不致动时,涂料从供给通道流过加压室并返入回流通道。向压电陶瓷施加电压后,压电陶瓷产生形变,向加压室的涂料施加挤压压力,液滴被从喷嘴处挤出[15],通过控制电压大小可以灵活控制喷出墨滴的大小。
ABB开发的喷墨打印头有1 000多个喷嘴,每个喷嘴均可单独控制,能够按每秒1 000多个液滴的速度进行喷涂,液滴大小为20~50 μm,从而精确控制厚度和重叠率,同时能够将油漆按精确用量喷涂在指定区域,从而确保以最高的质量打印图像,减少油漆浪费。
ABB零过喷技术可与2台ABB IRB 5500机器人配合组成一个工作站。该无过喷技术使用打印式喷头将油漆直接印到目标区域,而非传统的雾化器喷射,从而使上漆率达到100%。由于无需遮蔽和遮蔽拆除作业,定制化喷涂能够一次完成,节拍时间可以缩短约50%[16],如图12所示。
针对以上各种技术路线,在上漆率、应用范围、设备投资等方面进行了对比,如表2所示。
以降低碳排放为目的的高上漆率喷涂技术正在快速发展。经过分析得出以下结论:
a. 上漆率的提高目标通常为95%~100%,与传统喷涂技术上漆率(35%~75%)相比,可大幅度降低生产成本和生产过程中的碳排放量;
b. 喷墨打印技术上漆率最高,但此类设备精密度高,生产节拍较低,目前仅适用于车身外表面部分区域的套色生产。
c. 优化后的超声波喷涂技术的上漆率高于95%,且适用于车身内外表面喷涂,生产节拍高,是最有希望实现整车内外表面喷涂的高上漆率喷涂技术。
