Taking 22CrMo material passive bevel gear of drive axle as the research object, this paper studies the influence of material composition fluctuation on carburizing and quenching characteristics of bevel gear by finite element method. Based on the upper and lower limits of the fluctuation range of the material elements, two groups of material property databases are established using material database software. The heat treatment simulation software is used to establish a model to simulate the carburizing and quenching process of 2 groups of passive bevel gears, and the surface carbon concentration, microstructure evolution and gear deformation of bevel gears are compared and analyzed. The results show that the material composition fluctuation has great influence on the phase structure distribution and gear deformation of 22CrMo bevel gear after quenching, but has little influence on carburizing layer.

以22CrMo材料锥齿轮为研究对象,通过有限元方法,研究了材料成分波动对锥齿轮渗碳淬火性能的影响。利用材料数据库软件,基于22CrMo材料元素范围的上、下限建立2组材料性能数据库;利用热处理仿真软件建立模型,并对2组材料成分的被动锥齿轮进行渗碳淬火仿真,对比分析了锥齿轮渗碳淬火后表层碳浓度、微观组织演化及齿轮变形等数据。结果表明,材料成分波动对22CrMo锥齿轮淬火后的相组织分布以及齿轮变形量影响较大,对渗碳层影响较小。

以22CrMo材料锥齿轮为研究对象,通过有限元方法,研究了材料成分波动对锥齿轮渗碳淬火性能的影响。利用材料数据库软件,基于22CrMo材料元素范围的上、下限建立2组材料性能数据库;利用热处理仿真软件建立模型,并对2组材料成分的被动锥齿轮进行渗碳淬火仿真,对比分析了锥齿轮渗碳淬火后表层碳浓度、微观组织演化及齿轮变形等数据。结果表明,材料成分波动对22CrMo锥齿轮淬火后的相组织分布以及齿轮变形量影响较大,对渗碳层影响较小。

Taking 22CrMo material passive bevel gear of drive axle as the research object, this paper studies the influence of material composition fluctuation on carburizing and quenching characteristics of bevel gear by finite element method. Based on the upper and lower limits of the fluctuation range of the material elements, two groups of material property databases are established using material database software. The heat treatment simulation software is used to establish a model to simulate the carburizing and quenching process of 2 groups of passive bevel gears, and the surface carbon concentration, microstructure evolution and gear deformation of bevel gears are compared and analyzed. The results show that the material composition fluctuation has great influence on the phase structure distribution and gear deformation of 22CrMo bevel gear after quenching, but has little influence on carburizing layer.

渗碳淬火热处理可保证齿轮齿面的硬度和耐磨性[1],但热处理过程中往往伴随着由应力导致的齿面变形等问题。因此,需要理解渗碳淬火对齿轮组织和变形的影响,才能改善齿轮质量。但渗碳淬火的工艺复杂[2],耗时长且成本较高,随着模拟技术的发展,在一定程度上模拟齿轮热处理,成为可能。为研究相变对齿轮残余应力和热处理变形的影响,SUGIANTO等[3-4]对SCr420H材料齿轮进行了仿真分析。曹志刚等[5]对齿轮渗碳淬火过程进行仿真,研究了齿轮淬火时的温度场变化和残余应力的形成。材料成分对零件热处理具有显著影响[6-7],但材料成分对齿轮热处理影响的分析案例较少[8]
利用仿真手段探讨材料成分对22CrMo锥齿轮热处理的影响。
根据材料淬透性不同,取22CrMo成分范围的上、下限建立材料库,ωmax为22CrMo成分范围上限,ωmin为22CrMo成分范围下限,如表1所示。通过材料数据库软件[9]模拟适用于渗碳淬火工艺的性能数据库,以进行后续仿真。
渗碳淬火热处理仿真模型主要包括:
a.渗碳场模型,分析渗碳阶段碳原子的传递及扩散现象;
b.热传导模型,分析热处理时温度场演化;
c.相变模型,分析热处理时的相变行为;
d.应力应变模型,分析热处理后残余应力和变形。
建模过程中假设实际渗碳过程符合菲克第二定律:

式中:C为含碳量,t为渗碳时间,xi为沿扩散方向的距离,D为碳原子在铁基合金中的扩散系数。
温度与碳含量的关系为[10]

式中:T为温度,D0.4=25.5 mm2/s为扩散常数,B为扩散系数与碳浓度之间关系的常数,Q=141 kJ/mol为碳原子扩散激活能,R=0.8为气体常数。
ωmax在不同温度下的扩散系数如表2所示。
碳原子扩散边界条件为:

式中:Ce为渗碳阶段反应炉中的实际碳浓度,Cs为齿轮表面含碳量(质量分数),β为碳原子传递系数。
在传递过程公式中应用化学反应的速度和温度的关系可以得到:

式中:β0=0.003 47 mm/s为常数,E=34 kJ/mol为激活能。
对于温度场仿真,若考虑相变潜热的影响,则采用如下非稳态热传导模型[4]

式中:ρ为密度,c为比热容,k为导热系数,lI为相变潜热,$\dot{\xi }$I为体积分数。
对于ωmax材料,比热容与温度的关系如图1a所示,导热系数与温度的关系如图1b所示。采用文献[11]提出的计算扩散和非扩散模型潜热的方法可得:A(奥氏体)转变为F(铁素体)的相变潜热为5.9×108 J/m3;A(奥氏体)转变为P(珠光体)的相变潜热为6.0×108 J/m3;A(奥氏体)转变为B(贝氏体)的相变潜热为6.2×108 J/m3;A(奥氏体)转变为M(马氏体)的相变潜热为6.4×108 J/m3
外部与齿轮表面的热传递边界条件如下[4]

式中:h为换热系数,ni为单位法向量,TST分别为齿轮表面温度和外部介质温度。
计算淬火时,h可以采用齿轮和淬火油之间的换热系数。如图2所示为本文采用的对流换热系数[12]
按照相变过程中原子迁移的情况进行分类,马氏体转变为非扩散型相变,铁素体、珠光体和贝氏体的转变为扩散型相变。
奥氏体化扩散型相变在升温阶段的计算公式为[13]

式中:${\xi }_{A}$代表奥氏体体积分数;T0为材料温度,单位为K;A0=-4;D0=2;TAC3TAC1分别代表奥氏体转变开始的温度和结束的温度,单位为K。
冷却阶段扩散型相变计算公式为:

马氏体转变为非扩散转变,可用K-M公式来表示[6]
${\xi }_{M}=1-exp[-\alpha ({T}_{S}-{T}_{0}\left)\right]$
式中:${\xi }_{M}$为马氏体体积分数;TS代表马氏体转变开始温度,单位K;α=0.011。
在模拟渗碳淬火工艺时,塑性流动应力计算公式为:

式中:$\stackrel{-}{\sigma }$为塑性流动应力;ε为应变;$\dot{\epsilon }$为应变速率。
在模型计算时,其应变速率表达式为[14]

式中:${\dot{\epsilon }}_{ij}$为应变速率,${\dot{\epsilon }}_{ij}^{t}$为热应变速率,${\dot{\epsilon }}_{ij}^{e}$为弹性应变速率,${\dot{\epsilon }}_{ij}^{tr}$为相变应变速率,${\dot{\epsilon }}_{ij}^{tp}$为塑性应变速率,${\dot{\epsilon }}_{ij}^{p}$为相变塑性应变速率。
图3所示为部分材料的热物性参数。
分析的齿轮为卡车用驱动桥被动锥齿轮。由于零件较大,利用完整模型进行有限元计算耗时过长,因此,取部分模型进行仿真模拟析,如图4所示。
根据被动锥齿轮的渗碳淬火工艺,确定仿真工艺曲线如图5所示。
碳含量的分布与工艺方法相关,表层碳含量越高,表面硬度及耐磨性越优异,同时会影响齿轮的抗疲劳强度。图6a图6b分别为ωmax和ωmin的齿轮模型含碳量(质量分数)从表面到心部的碳含量变化情况。
强渗结束后,ωmax和ωmin两组模型锥齿轮表面碳含量均在0.9%左右,扩散阶段完成后,锥齿轮表面含碳量均降低至0.85%。如图7所示。此外,ωmax和ωmin锥齿轮从表面到心部的含碳量变化曲线相似,均较为平缓。分析认为,渗碳热处理阶段,成分对22CrMo锥齿轮基本无影响。
图8a为ωmax马氏体体积分数分布情况,可以看出,以ωmax作为材料库时,淬火后锥齿表面基本为马氏体组织,占比大于90%,心部马氏体组织体积分数占比较少,约为35%。这是由于淬火过程中,齿轮表面和心部的冷速不同,表面冷速较高,组织易于转变为马氏体,心部冷速较低,组织无法完全转变为马氏体。
ωmin被动锥齿轮淬火后,其马氏体体积分数分布情况如图8b所示。可以看出,低淬透性成分的齿轮淬火后表面组织基本也为马氏体,但心部基本无马氏体。这主要因为ωmin材料库相对于ωmax而言,组织转变需要的驱动力更强,导致其心部基本无马氏体组织。
ωmax被动锥齿轮淬火后,其贝氏体体积分数分布情况如图9a所示。可以看出,锥齿轮表面无贝氏体组织,近表面有极少量贝氏体组织,心部则有65.4%左右的贝氏体组织存在。这是由于ωmax材料合金成分及碳含量较高,提高了马氏体转变温度,能够更大程度地转化为马氏体组织,从而使心部位置生成的贝氏体较少。
ωmin被动锥齿轮淬火后,其贝氏体体积分数分布情况如图9b所示。可以看出,锥齿轮近表面存在贝氏体组织,且心部均为贝氏体组织。
综上所述,ωmin和ωmax被动锥齿轮的心部均无铁素体和贝氏体,表明ω材料在成分合格范围内整体淬透性较高;但同时可以看出材料成分波动明显影响22CrMo锥齿轮渗碳淬火过程中的组织转变,淬透性更高的ωmax锥齿轮心部产生的贝氏体组织较少,而淬透性较低的ωmin锥齿轮心部几乎全部为贝氏体组织,各相组织的体积不同,转变过程中带来的体积变化不同,从而影响齿轮的变形程度。
该被动锥齿轮主要变形问题是轮齿凹面、凸面变形及齿轮底部内外翘曲变形影响后续加工和装配。
图10图11所示分别为以ωmax和ωmin作为材料库时,模拟得到的轮齿凹面、凸面变形及齿轮底部内外翘曲变形结果。表3所示为变形数据,以齿底部中间为分界线(此处变形量为0),齿底从内沿到中间处和齿底外沿到中间处分别计算最大变形量(绝对值)。可以看出,以ωmax作为材料库时,相比于采用ωmin变形程度更大,这主要由于ωmax的淬透性更强,马氏体组织转变更充分,奥氏体转变为马氏体时体积膨胀更为剧烈,导致变形程度更大;而ωmin由于淬透性较低,产生了部分贝氏体,体积膨胀相对较小,使其变形程度也更小。因此,成分波动带来的淬透性的差异造成了变形程度的不同。
在实际生产中,原材料不会以各元素范围的上、下限进行供货,且极难获得恰巧处于上下限的材料。本文以某重型汽车在用22CrMo被动锥齿轮为例,验证模型的可靠性。
表4为被动锥齿轮的实际成分,影响淬透性的主要元素C、Si、Mn、Cr、Mo含量接近ωmax
图12所示为实测被动锥齿轮的表面及基体组织,可见表面均为马氏体组织,心部包含大量贝氏体组织,与相组织分布的模拟结果一致。
表5表6所示为22CrMo被动锥齿轮的P65检测结果,通过变形量最大齿的凹面和凸面变形情况来验证模型和仿真结果的可靠性。
表5~表6中的第6行的变形数据进行分析,凹面变形为63.2 μm(模拟结果为59.9 μm),凸面变形为39.3 μm(模拟结果为42.3 μm),凹面变形误差率为5%,凸面变形误差率为7%,偏差较小,且凹面变形均比凸面变形大,表明仿真结果可靠,具备可行性。
通过建立高淬透性的ωmax及低淬透性的ωmin这2组材料库,通过仿真系统分析了22CrMo材料成分对商用车主减速器被动锥齿轮渗碳淬火性能的影响,具体结论如下:
a.对比分析采用2组材料库时锥齿轮的表层碳浓度分布情况,2组齿轮表层碳浓度曲线过渡较平滑且相似,22CrMo材料成分波动对表层渗碳基本没有影响;
b.2组材料库锥齿轮淬火后轮齿部位主要组织均为马氏体,ωmax由于淬透性更高,齿轮心部组织既含有贝氏体也含有马氏体,而ωmin因为淬透性较低,其心部组织主要为贝氏体;
c.淬火后齿轮变形分析结果表明,ωmax材料库下锥齿轮的齿面变形及底部翘曲均高于ωmin材料库结果;
d.通过试验验证,实测结果与模拟结果误差较小,具备可行性,若调整成分可作为实际生产的预模拟。
综上所述,材料成分波动显著影响22CrMo锥齿轮渗碳淬火过程中的相组织和变形程度,在实际生产中应尽量控制原材料成分的一致性。
