In order to ensure the products applied Arplas welding process to meet users’ requirements, it is necessary to have a perfect and effective process quality standard, and a set of reasonable and effective control methods on the process and equipment to achieve the relevant process standards and quality standards. In this paper, the application of Arplas welding process at the D-pillar position of a vehicle model is taken as an example. Through the accumulation of practical application experience and process control optimization practice, the quality standard and inspection method of Arplas welding process are determined. At the same time, a set of process and equipment control methods are summarized through experience to meet the product quality standards applied in Arplas process.

在汽车车身焊接中,相比电阻点焊、弧焊、激光焊,阿普拉斯焊接工艺焊点外观质量更好[1],由于其采用完全不同的工艺过程和参数[2],因此,焊接质量的标准和过程控制与其他的焊接方式存在差异。目前,相关研究对阿普拉斯焊接质量的系统控制阐述较少。在该工艺正式投入生产前必须完成质量控制和过程控制方法策划和标准建立[3],从而确保阿普拉斯焊接工艺的应用满足焊接质量的标准和过程要求。本文以某车型D柱流水槽的阿普拉斯焊接工艺应用为例,对质量控制相关工艺、设备运行及维护要求和方法进行较为全面的说明。
以某车型D柱流水槽的焊接为例,在阿普拉斯焊接工艺前,有凸台成型的工艺[2]。凸台需满足如下质量标准:长度为8~10 mm,高度为0.6~0.8 mm,表面平顺,无划伤和压伤。
焊接采用直径为13 mm的圆形电极,阿普拉斯焊点的质量标准为:焊点表面平整,无明显的凹凸痕迹和电极压痕,无焊点毛刺、焊穿、锌层堆积等缺陷,焊接强度足够(焊核长度满足凸台原始长度的80%)。
目视检查凸台外观质量是否满足要求,使用直尺或游标卡尺测量确认凸台长度,使用游标卡尺测量确认凸台高度。
检查焊点外观质量满足要求,焊点数量及位置正确;用塞尺确认焊接的钣金之间是否有熔核。
通过超声波检测熔核的长度、宽度来判断焊点质量[4]。对于本文中的D柱流水槽焊接,凸台的长度L为8~10 mm、宽度b为1 mm,当超声波检测结果为熔核长度≥0.8 L、宽度≥0.8 mm时,即判定为焊点强度合格,如图1所示。
不同于点焊焊接质量的破坏性检查[5],阿普拉斯焊点的检查过程如图2a所示,撕裂后合格焊点特征为试片一侧为条型孔,另一侧为条型凸台。对凸台的长度和宽度进行测量,并做好记录。合格的焊核撕裂尺寸应满足如下要求:熔核长度不小于凸台长度的80%,熔核宽度不小于凸台宽度的80%,如图2b所示。
博世PRI7000软件能够对焊接过程参数进行监控,从而判定焊接质量,在阿普拉斯焊枪的动臂上安装有压力传感器,可实时监控焊接过程中的压力变化。通过监控焊接通电前、后的压力跳变值(压差)来判断焊核质量。如果凸台符合要求,焊接参数正常,则会有明显的压力跳变,即凸台与钣金正常形成熔核;如果零件上无凸台、所冲的凸台不符合要求或焊接能量不足会导致较小的压力跳变或没有压力跳变(图3a)。根据具体零件设置压力跳变监控参数范围可实时在线监控焊核质量。如果压力跳变未达到设定的监控范围,则焊接机器人自动报警并停线。
一般情况下,针对本文中车型车身D柱的2层板焊接,在去除背景压差后,压力跳变超过40 N时,可得到合格焊点。对于不同的钣金材质和板材厚度,在实现合格焊接质量的情况下,压力跳变也会存在差异。为保证压力跳变数值的准确性,在焊钳投入使用前需对压力进行标定,消除背景压差的影响。
以本文中的D柱流水槽焊接为例,凸台不满足以下任一情况则判定为不合格凸台:
a.凸台尺寸应满足长度为8~10 mm、高度为0.6~0.8 mm。
b.凸台表面应平顺、光滑、无划伤。
c.如图4a所示,凸台横截面左右对称,对称度偏差低于板厚的10%,对于板厚低于1 mm的薄板,偏差值为0.1 mm,严重不对中的凸台如图4b所示。
焊点质量缺陷包含以下类型。
a.焊点凸痕:焊点位置的外露钣金表面存在有明显触感的条状或点状凸印,如图5所示。
b.电极压痕:作业时电极加压,当电极与钣金表面不垂直或者贴合不良时,会在钣金表面留下电极压痕,如图6所示。
c.焊点凹陷:焊接能量输入过大,容易导致焊点(条状焊点)凹陷,如图7所示。
d.焊点表面锌层堆积:镀锌板在高温高压或其他外力作用下,表面镀锌层发生位移或脱落,焊接过程中电极帽粘锌,导致焊点表面或焊点周围形成锌层脱落堆积,焊点表面不平整,如图8所示。
e. 焊点飞溅、毛刺:焊点周围及两层钣金搭接缝存在焊渣飞溅或尖锐的毛刺。
f. 虚焊、弱焊:通常使用超声波测量焊点熔核的长度,来判断阿普拉斯焊点是否存在虚焊或弱焊。合格焊点应满足熔核长度L不低于凸台长度的80%,熔核宽度D不低于凸台宽度的80%。
首先,阿普拉斯焊接对电极帽的尺寸精度一致性要求较高,以确保电极帽更换后不会影响焊接行程,从而保证压力参数的一致性,进而保证焊接电流输出在合格范围内,同时有正常的压力跳变显示。
其次,通过设置焊点计数报警的方式来确保电极帽按固定频次更换[6],确保不会因电极帽过度磨损导致焊点质量不合格。
参数设定时首先需满足焊接质量要求,同时应结合工艺控制计划设置电流、压力、压差等参数的公差,如图9所示,当参数出现异常时会自动报警停线,确保缺陷不逃逸;日常巡检时需确认参数输出与设定值的偏差是否在公差范围内,压差输出是否足够。
每一种焊接缺陷产生的原因不同,需要采用针对性的过程控制措施预防各种缺陷,从工艺控制的角度来看,对应的控制方法如表1所示。
冲凸枪的冲凸压力由进气压力决定。判定冲凸压力合格的唯一标准是冲出符合要求的凸台。冲模磨损或使用不当会导致冲模损坏,从而无法得到100%合格的凸台,如凸模部分折断(原因为零件材质不均、凸凹模严重不对中等,如图10a所示)、凹模开裂(原因为冲压力过大或在没有零件的情况下闭合冲凸枪等)、凸模和凹模磨损(原因为正常磨损、冲压力过大等,如图10b所示)等。
冲凸枪的维护主要分为以下方面:
a. 检查冲凸枪的进气压力是否在标准范围内。
b.检查、清理冲模,清除附着物(图11)。
c.检查冲模对中情况。需要注意的是,凸模和凹模之间没有工件时,尽可能避免操作冲凸装置合枪,凸模的凸出高度比凹模中的凹槽深度大,如果没有工件且冲压力很大,可能导致凹模开裂。
d.检查冲凸工艺后零件上凸台的高度、长度是否符合要求。
焊枪的检查维护内容主要包括设备参数、设备本体及各部位连接装置的稳定性和各辅助设备功能等,具体内容如表2所示。
当阿普拉斯焊焊接件需要进行返修时,返修的结果需满足技术要求。常见的外观返修方法为打磨,焊点强度返修方法为钻孔+冷金属过渡(Cold Metal Transfer,CMT)焊或保护焊塞焊。凸台出现质量问题时无法返修,只能通过优化冲凸枪的参数防止再次出现质量问题,具体的返修方法如表3所示。
如要通过阿普拉斯焊工艺获得质量合格的焊点,必须做好过程维护,包括工艺过程的维护、设备的日常维护等,前期需要保证参数及其公差的合理有效、设备功能的完好、各类程序的合理有效等。本文针对阿普拉斯焊点的质量标准以及各类焊点缺陷的控制要求和返修方法进行了系统介绍,后续将针对阿普拉斯焊接工艺在不同工况条件下的运行过程稳定性、质量稳定性以及参数的优化配置等进行进一步研究。
