In order to speed up the process of introducing aluminum engine hood, numerical simulation and Global Manufacturing Simulation (GMS) are used to verify the accessibility, interference, production cycle of the welding robot, and numerical simulation is used to confirm that the welding deformation can satisfy the process requirements, realize parallel engineering with production line, tooling and fixture, and accelerate the introduction of tooling and fixtures. Finally, the introduction cycle of models can be shortened by 3 months, cost reduction of 200,000 RMB, with improved welding quality.

为加快铝制发动机罩导入进程,利用数值模拟和全球制造模拟(GMS)验证焊接机器人的可达性、干涉性和生产节拍的保障能力,并通过数值模拟确认发动机罩焊接变形量满足工艺要求,实现与生产线、工装夹具的并行工程,加速导入工装夹具,最终实现车型导入周期缩短3个月,成本降低约20万元,同时提高了焊接质量。

In order to speed up the process of introducing aluminum engine hood, numerical simulation and Global Manufacturing Simulation (GMS) are used to verify the accessibility, interference, production cycle of the welding robot, and numerical simulation is used to confirm that the welding deformation can satisfy the process requirements, realize parallel engineering with production line, tooling and fixture, and accelerate the introduction of tooling and fixtures. Finally, the introduction cycle of models can be shortened by 3 months, cost reduction of 200,000 RMB, with improved welding quality.

汽车轻量化技术有助于改善新能源汽车及燃油车的能耗表现[1]。研究表明:燃油车整车质量降低10%,其燃油消耗量降低6%~8%,排放量降低5%~6%,行驶里程约增加5.5%[2-3];新能源汽车整车质量降低10%,可降低15%~20%电池成本及20%日常损耗成本[4]。采用轻量化材料替换传统钢铁材料是实现汽车轻量化的重要途径[5-6]。为此,某公司引入首款电动汽车用铝合金发动机罩,所用的铝材为HA5754,目前国内主要研究方向为5系/6系铝合金[7-8],对该铝材的焊接工艺研究较少。
发动机罩内板总成外轮廓精度直接影响表面质量,因此,要在确保单品精度的前提下,获得焊接变形量最小的内板总成。铝合金的线膨胀系数是钢材的3倍,焊接时易产生热裂纹、变形等缺陷[9]。因此,在图面检证阶段,焊接夹具设计、焊点打点顺序分配要求比钢材要求更高。当前新车型开发周期大幅缩短,须在铝制发动机罩内板产品图纸阶段通过数值模拟和全球制造模拟(Global Manufacturing Simulation,GMS)等对焊接夹具的设计、焊点焊接顺序、焊接干涉性、节拍等进行仿真模拟验证,在设备导入前期确认工艺方案的可行性。
该车型铝制发动机罩内板总成由4个铝质单品通过电阻点焊焊接而成,4个铝质单品均采用HA5754铝合金,由厚度分别为0.9 mm、1.2 mm的板材搭接而成,化学成分如表1所示。
在没有实物的情况下,为实现新车型检证,依托数字化工厂对产品的制造过程进行详细规划设计和直观验证。在提高工艺规划质量的同时,可缩短设计时间,加速车型式样的熟成,减少浪费,并取代实车检证。
某公司四门两盖生产线配置有3台双工位包边机,9台搬运机器人,图1所示为根据现场实物布局建立的数字化工厂,用于后期GMS仿真模拟。
根据过往车型实绩,发动机罩内板上共有9枚侧焊点,受现场焊接机器人布局、数量和生产节拍的限制,可以在夹具内焊接最多5枚侧焊点。剩余的焊点需要在下一站位补焊。在焊接夹具内完成焊接的焊点称为定位焊点。依据过往经验初步设定的铝制发动机罩内板总成的焊点焊接顺序如图2所示,其中1号~5号焊点在夹具夹紧的状态下焊接,6号~9号焊点在夹具松开后焊接,数字顺序代表焊点焊接顺序。
在计算该铝制发动机盖电阻点焊数值时,为更直接地分析夹具、焊点焊接顺序引起的焊接变形,对建立的数模做以下简化处理:
a. 铝制发动机罩内板铝合金板件与电阻点焊电极头的材料为均质、各向同性;
b. 各结构件间的接触面光滑且连续,为小位移接触;
c. 在点焊的焊接加压过程中,上下电极端面、板件焊点位置不产生轴向或径向位移。
焊接夹具在汽车白车身生产过程中十分重要,直接影响汽车生产制造水平。根据该发动机盖相关单品的定位基准、加工基准、公差带等,利用3D制图软件绘制相应的焊接夹具(夹具对称,仅展示一半),如图3所示。所有元件均采用六点定位,即“3-2-1”定位原理。在该夹具图中,CL为夹紧装置、K为定位销、T为夹具支撑件,并标注了各定位单元的位置及材质要求(如磁铁等)。后续的仿真数值计算边界条件设置将使用该夹具进行数值计算。
铝制发动机罩内板总成由内板、加强件、左右铰链安装件组成,具体网格划分如图4所示,其中,板件-板件、板件-夹具、板件-电极的接触区域为重点关注部位,该区域的网格较小,尺寸为1 mm×1 mm(长×宽),高度分为4层。其他的区域较为稀疏。内板划分为261 400个体网格、加强件划分为82 360个体网格、铰链安装件划分为17 700个体网格。
焊接参数设定如图5所示,0.1 s后电流加载至26 kA,在26 kA保持0.3 s后,0.1 s内电流卸载至0,之后再保压0.1 s。整个焊接过程中焊接压力均设定为3.43 kN。
GMS采用的实物验证包含现场实际加工过程中的干涉情况及生产节拍确认。计算机辅助工程(Computer-Aided Engineering,CAE)实物验证包含发动机罩内板总成焊接变形量及夹具定位系统的测量。本次使用的测量仪器为FARO EDGE(法如)可扫描2.7M关节臂测量仪,工作温度为10~40 ℃。
将GMS仿真结果与现场焊接结果进行对比,检证焊接夹具设计、焊点焊接顺序的合理性。
借助数字化工厂(图1),在虚拟环境中模拟现场焊接机器人在焊接过程中的可达性、干涉性和加工节拍。
GMS仿真结果如图6a所示,机盖内板总成在夹具内完成打点后,由另外一台机器人将其抓取后在空中进行增打。由仿真结果可知,夹具内的Z向5枚焊点和空中增打的Z向4枚焊点均处于焊接机器人可达范围,机器人在焊接过程中与夹具、板件均无干涉。如图6b所示,焊枪电极头均垂直于打点面。
对该发动机罩内板总成实物进行焊接加工,如图7所示,机器人可达性、焊接机器人与抓取机器人之间均无干涉。表2为铝制发动机罩内板总成的加工节拍统计结果,加工节拍不超过41.5 s即可满足生产要求。综上所述,GMS模拟结果与实物加工结果非常吻合,即该铝制发动机罩内板总成的焊接夹具、焊点焊接顺序满足车间布局及生产节拍要求。
由于板件、夹具、焊点焊接顺序左右对称,因此,为节约计算资源,仅对右侧部分进行数值模拟计算。如图8所示,对机盖内板总成外边界进行区域划分并编号,后续的机盖总成边界变形将按照图中所给位置点测量,并进行统计分析。
图9所示为铝制发动机罩内板总成数值模拟焊接变形结果,由图9可知,4RB和-5RT位置的变形量较大,最大变形量为0.7 mm。铰链安装支架周围(-2RT~2RT)的变形量较小,仅为0.17 mm。
对上述数值计算的焊接工艺进行实物焊接试验验证。共进行4组焊接试验,并将焊接完成后的4组发动机罩内板外轮廓变形量进行扫描统计。如图10所示,对其实际焊接变形量的平均值与仿真结果进行对比分析可知,除首尾(及夹头)附近外,内板外轮廓焊接变形量的仿真结果与实物发动机罩(HOOD)内板的变形趋势基本一致。
4 RB紧邻1号焊点,该位置的变形主要是焊接第1个焊点时引起的,在焊枪加压通电状态下,由于铝材的线膨胀系数是钢材的3倍,在电阻点焊时更易产生焊接变形,在该位置夹具附近设置1组夹头CL-3,在夹头外力的作用下,抑制了其在焊接过程中的焊接变形。
-5RT位置远离焊点,在夹具设计初期,考虑到夹具成本、夹具简便性和故障率,没有在该位置设置夹头。从实物加工结果来看,该部位最大翘起量约为0.7 mm,满足现场管控标准(低于±0.8 mm)。
-2RT~2RT(除1RT位置外)位置的变形量较小,铰链支架依靠6个焊点与发动机罩内板进行链接。由打点顺序(图2)可知,其中2个点在夹具内焊接,其他4个点在夹具外焊接。夹具内选取的2个焊点严格按照定位焊点选取原则选取,即成型焊点的布置及顺序要保证工件焊接完成夹具释放后,在后续的传送及补焊工序中各零件的相对位置不发生变化。-2RT~2RT位置焊点多且离焊点位置很近。在焊枪加压通电的状态下,在铰链支架焊点位置附近设置了2组夹头+2组定位销+1组支撑块,抑制在焊接过程中的变形。
对夹头附近实物出现-Z向变形,而仿真结果为0的现象进行研究。图11所示为该夹具定位系统的实际测量结果,T-01R位置与CL-01R位置-Z向形变为0.18 mm。夹头处偏-Z向的位置,在外板轮廓对应处出现了-Z向变形,即在内板总成焊接前,内板在压头的作用下已出现变形,在数值仿真计算中,内板与压头为理想状态下的刚性连接,故内板在数值计算时不会出现-Z向变形。同理,CL-02BR位置、T-05R位置-Z向形变分别为0.43 mm、0.38 mm,这也是1RT位置-Z向形变为-0.63 mm的原因。
为缩短新车型的投产时间,借助GMS、CAE仿真技术,在铝制发动机罩内板产品图纸阶段对焊接夹具的设计、焊点焊接顺序、焊接干涉性、节拍等工艺方案进行仿真模拟,得到如下结论:
a. 焊点附近的焊接变形较大,需要在其周围设置相应的夹头遏制其在电阻点焊过程中产生变形;
b. 在设备导入前期通过GMS、CAE等设计出合理的焊接工艺方案,设备导入后按照前期仿真的方案实施,可缩短车型导入时间约3个月。
