In order to determine the assembly scheme of permanent magnet synchronous motor assembly for new energy vehicle, this paper compares the front magnetized rotor with rear magnetized rotor. The study shows that the magnetic flux of the front magnetization scheme is higher than that of the rear magnetization scheme, and its peak value external characteristics, comparison in the controlled variable motor test is less than 2%, which meets the requirements of power performance indicators, and the efficiency indicators of the two schemes are the same.Moreover, the rear magnetization scheme does not affect product performance, it is the best choice for the rotor assembly magnetization process for good assembly process, high yield, and low equipment maintenance cost.

为确定新能源汽车用永磁同步电机转子总成装配方案,对永磁体有磁来料装配的前充磁方案和永磁体无磁来料装配的后充磁方案进行比对,研究表明,前充磁方案转子磁通量高于后充磁方案转子磁通量,控制变量匹配整机试验其峰值外特性对比小于2%,均满足动力性指标要求,且效率指标持平,后充磁方案不影响产品性能,其装配工艺性好、成品率高,设备维护保养成本低,是转子总成充磁工艺方案最佳选择。

In order to determine the assembly scheme of permanent magnet synchronous motor assembly for new energy vehicle, this paper compares the front magnetized rotor with rear magnetized rotor. The study shows that the magnetic flux of the front magnetization scheme is higher than that of the rear magnetization scheme, and its peak value external characteristics, comparison in the controlled variable motor test is less than 2%, which meets the requirements of power performance indicators, and the efficiency indicators of the two schemes are the same.Moreover, the rear magnetization scheme does not affect product performance, it is the best choice for the rotor assembly magnetization process for good assembly process, high yield, and low equipment maintenance cost.

永磁同步电机通过定子、转子磁场间相互作用实现动力传递,具有体积小、质量轻、成本低、功率密度大、可靠性高、噪声及振动小的优势,同时,我国稀土元素存量丰富,推动了永磁同步电机在新能源汽车领域的应用。永磁同步电机中的核心部件是永磁体,其磁性能直接影响电机性能。永磁体的材料、形状、磁化方式[1]、充磁工艺等都会对电机的性能产生影响。
永磁体充磁工艺主要使用脉冲充磁机进行整体充磁而非传统的永磁体单件充磁[2-3],新能源汽车用电机总成的充磁方式可分为前充磁和后充磁转子,前充磁指转子装配前永磁体已完成磁化,后充磁是指转子装配后整体磁化,2种充磁方式各有优劣:前充磁可以保证永磁体的一致性和稳定性,避免装配过程中的振动、温度等因素对磁化过程的影响,磁饱和度以及磁矩达到的饱和状态要比后充磁高;由于后充磁受铁芯磁导率、磁钢尺寸公差以及充磁设备稳定性的影响,其磁饱和状态较差,但后充磁工艺性较优、成本低、生产节拍快,适合大规模生产,是目前行业内的首选。
本文主要研究前、后充磁工艺对转子总成磁性能以及电驱动系统性能的影响,通过空载损耗和振动、外特性、反电势以及效率指标对比整机性能,结合生产线装配便利性,综合选择转子总成充磁工艺方案。
转子后充磁工艺将永磁体装配至转子铁芯后进行整体充磁,需要使用整体充磁机。充磁机通过充磁线圈放电,在充磁线圈内产生一个强大的磁场,使转子的永磁体永久磁化,达到饱和充磁状态[4-6]
图1所示,充磁平台主要由整体充磁线圈、转子下压机构、表磁检测机构、整体充磁检测平台、磁场测试软件系统组成。整体充磁机的参数如表1所示。整体充磁检测平台主要由充磁线圈和升降工作台构成,本文研究对象为双V高磁阻设计转子,单叠铁芯含16片大磁钢和16片小磁钢,单片磁钢高度为23.7 mm,总高度为142.2 mm。结合斜极要求,充磁线圈分6段进行整体充磁,充磁线圈磁极头设计需考虑铁芯高度公差。
本研究所用永磁同步电机转子总成永磁体型号为52UH,电机极数为8极,转子外径为122 mm。同等能量下,充磁机充磁效果受电压影响,当使用高电压充磁时,电压上升陡峭,结构冲击力大,涡流大,磁力渗透深度浅;当使用低电压充磁时,电压上升沿平缓,结构冲击力小,磁力渗透深度深。
本研究采用的充磁电压U为3 000 V,电容C为20 000 μF,则充磁线圈所需能量J为:

经计算,J=9×104 J。通过验证,采用以上充磁参数可使转子磁钢接近饱和充磁状态。
为研究转子总成前、后充磁工艺对转子总成整体磁性能的影响,分别对前充磁与后充磁转子进行磁通量以及表磁性能检测。其中,磁通量检测采用磁通计配合感应线圈的方式检测整体铁芯磁通量,其中被测件采用提拉法将变化磁场借助测量线圈产生感应电动势,再将感应电动势积分,得到与磁场变化量成正比的输出信号,从而推算出被测样品的磁特性,其测量精度受传感器动态响应特性等因素的影响[7]
传感器的动态特性是指输入量随时间变化时传感器的响应特性,通常用如下微分方程来描述:

式中:a0~anb0~bm为与传感器的结构特性有关的常系数。
当传感器的数学模型初始值为0时,对其进行拉式变换,即可得出系统的传递函数H(s):

式中:X为传感器输入量,Y为传感器响应特性。
为保证磁通量测试结果的一致性,连续间隔测量5次。
表磁特性主要包含表磁峰值和表磁面积值,表磁特性检测采用高斯计。
高斯计探头定位与转子一定距离处,例如,当距离为2 mm时,位置处于首层磁钢高度(轴向方向)的中点,转子匀速转动,则高斯计实时测量该层磁钢中心点的表磁,根据设计要求,每转动0.01°记录一个表磁数据,转子转动一圈得到36 000个数据,完成后将探头移动到下一层磁钢,重复上述步骤,直到完成所有层磁钢中点的磁感应强度测量,作出对应曲线,计算每个磁极峰值,每个磁极所占角度的磁极面积作为转子总成表磁下线检测标准。
制作2台永磁同步电机转子总成分别进行磁通量与表磁性能检测,其中,1号转子为前充磁转子,2号转子为后充磁转子。
前充磁转子与后充磁转子的磁通量分别检测5次,结果如图2所示,前充磁转子的平均磁通量为58.75 mWb,后充磁转子的平均磁通量为55.312 mWb,后充磁转子为前充磁磁通量的94.2%,相差约6%。
前充磁转子与后充磁转子的表磁特性检测结果如图3图4所示,前充磁转子表磁峰值与后充磁转子基本持平。前充磁转子表磁面积明显大于后充磁转子,说明前充磁转子磁通量更大,与图2所示趋势一致,且后充磁转子1~6层表磁面积均匀度较差,主要受充磁线圈与铁芯匹配高度公差带影响,且层间均匀度受端部效应影响。
结合前、后充磁工艺对转子总成性能的影响,进一步探究前、后充磁工艺对整机性能的影响。采用控制变量法,同一型号电机只更换1号、2号转子总成进行对比试验,图5为测试电机总成。
空载损耗及振动采集试验:测试环境温度为20 ℃,转速为100~14 500 r/min范围内均布15个工况点,记录空载损耗值,试验过程中记录测试环境温度。冷却水流量为8 L/min,严格保证永磁体温度保持在20 ℃,且在电机本体布置速度传感器记录振动速度。
反电势测试:测试环境温度分别为20 ℃、70 ℃,转速分别为1 000 r/min、5 000 r/min,至少记录3个周期空载线反电势波形数据,保证每个电周期数据点不少于300个,需重点关注冷却水保温时长,严格保证永磁体温度为20 ℃。
外特性测试:测试初始温度为80 ℃,记录反电势有效值,在额定冷却条件下测试1 000 r/min、5 000 r/min、6 500 r/min、12 000 r/min转速工况点,分别记录电机转矩、电机输入和输出功率、逆变器输入和输出功率、绕组温度、电机进出口水温以及流量。试验过程测量前后反电势,保证绕组温度为80~90 ℃。
十点工况循环效率测试驱动工况如表2所示。
十点工况循环效率测试分析计算方法是根据中国轻型汽车行驶工况(China Light-Duty Vehicle Test Cycle,CLTC)下驱动电机的转速和扭矩数据,按照区域能量分布统计分析方式进行等效工况计算[8]
测试1 000 r/min转速下反电势有效值,判断电机保温效果,保证绕组温度范围为80~90 ℃时进行效率测试。记录电机线电流、线电压、电机转矩、电机输入和输出功率、功率因数、电机效率及逆变器效率、绕组温度、逆变器进出水口温度、电机进出水口温度,每个工况点测试3次,保证结果一致性。
前充磁转子样机和后充磁转子样机的空载损耗与振动检测结果如表3所示,对比结果如图6图7所示,结果显示,随着转速提升,前充磁转子样机空载损耗明显低于后充磁转子样机,最大损耗相差7%。振动方面,随着转速提升,前充磁样机振动速度明显高于后充磁样机。
前充磁转子样机和后充磁转子样机在转速分别为1 000 r/min、5 000 r/min下的反电势检测对比结果如图8图9所示。
由对比结果可知,转速越高,反电势越大,且前充磁转子样机反电势大于后充磁转子样机,且随着转速的提升,反电势差值逐渐减小。转速为1 000 r/min时,反电势最大相差3%,转速为5 000 r/min时,反电势最大相差0.1%,2种工艺方案反电势差距较小。
前充磁转子样机和后充磁转子样机的外特性检测结果如表4所示,对比结果如图10所示,结果显示,前充磁转子样机与后充磁转子样机在特定工况转速下,实际扭矩无明显差别。
结合十点工况,前充磁转子样机与后充磁转子样机的效率检测试验工况与检测结果如表5所示,结合图11所示对比结果可知,在低转速阶段,前充磁转子样机的效率指标比后充磁转子样机高1.76%,当转速范围为0~4 000 r/min时,前充磁样机效率明显优于后充磁样机,当转速高于4 000 r/min后,效率指标基本持平。
本文研究了充磁工艺对转子总成性能的影响,结果显示,前充磁转子样机平均磁通量比后充磁样机高约6%,前充磁转子样机表磁峰值与后充磁样机持平,但其表磁面积明显高于后充磁样机,且后充磁受装配定位及充磁设备误差影响,第1~6层表磁面积均匀度较差,转速提升后,由于磁不对称,后充磁转子样机振动水平较低,但均在整机振动包络要求范围内。整机空载损耗随转速增大而差异明显,当转速处于7 000~14 000 r/min较高转速区间时,前充磁样机损耗低7%,同时在低转速区,前充磁样机效率高1.76%,但结合工况循环效率分析,低转速在整个工况循环占比较小,在全工况效率指标下效率无明显差异。
总体来看,前、后充磁工艺对整机效率与外特性影响较小,6%的磁通量差距不影响产品性能,同时后充磁工艺有利于生产线设备选型,无需考虑设备受磁化的影响,成品率高且具有良好的装配工艺性,因此,后充磁工艺是转子总成装配生产工艺的最佳选择。
