In order to study the influence of sound absorption factors on automobile headliner, impedance tube is used to test the sound absorption characteristics of automotive headliner materials based on the transfer function method; the flow resistance of the headliner is tested based on the direct current method, to analyze the effects of production process, fabric, PU, glue and flow resistance on the sound absorption of the headliner. The results show that the production process, fabric layer and PU are the main factors affecting the sound absorption factors on the headliner. The sound absorption coefficient of the two-step production process is increased by 0.1~0.45 in the frequency range above 1 000 Hz; the sound absorption coefficient of knitted fabric is higher than non-woven fabric by 0.05~0.29 in the whole frequency range. Above the 1 000 Hz frequency, when the thickness or density of PU is increased, the sound absorption coefficient is increased by 0.02~0.43, and the peak of sound absorption is close to 1. The average sound absorption coefficient increases with the flow resistance. Reasonable selection of headliner with high flow resistance can effectively increase the resistance of sound wave propagating in the material, which is conducive to rapid attenuation of sound energy and improvement of sound absorption effect.

为研究影响汽车顶衬吸声性能的因素,基于传递函数法,使用阻抗管测试顶衬材料的吸声特性,基于直流气流法测试顶衬材料的流阻率,分析生产工艺、面料、PU、胶水和流阻率对顶衬的影响。结果表明:生产工艺、面料层、PU是影响顶衬吸声性能的主要因素;在1 000 Hz频率段以上两步法生产工艺吸声系数提高0.1~0.45;针织面料比印花无纺布面料在整个频率段内吸声系数提高0.05~0.29;在1 000 Hz频率段以上,增加PU的厚度或密度,吸声系数提高0.02~0.43,吸声峰值接近1;平均吸声系数随流阻率增大而增大,合理选用流阻率较高的顶衬,可有效增大声波在材料中传播的阻力,有利于快速衰减声能,提高吸声效果。

In order to study the influence of sound absorption factors on automobile headliner, impedance tube is used to test the sound absorption characteristics of automotive headliner materials based on the transfer function method; the flow resistance of the headliner is tested based on the direct current method, to analyze the effects of production process, fabric, PU, glue and flow resistance on the sound absorption of the headliner. The results show that the production process, fabric layer and PU are the main factors affecting the sound absorption factors on the headliner. The sound absorption coefficient of the two-step production process is increased by 0.1~0.45 in the frequency range above 1 000 Hz; the sound absorption coefficient of knitted fabric is higher than non-woven fabric by 0.05~0.29 in the whole frequency range. Above the 1 000 Hz frequency, when the thickness or density of PU is increased, the sound absorption coefficient is increased by 0.02~0.43, and the peak of sound absorption is close to 1. The average sound absorption coefficient increases with the flow resistance. Reasonable selection of headliner with high flow resistance can effectively increase the resistance of sound wave propagating in the material, which is conducive to rapid attenuation of sound energy and improvement of sound absorption effect.

研究顶衬的吸声性能影响因素对改善车内噪声有重要的意义。张拓[1]研究了汽车顶棚湿法和干法工艺的流程和参数,从吸/隔声性能、环保性和轻量化等方面进行对比,结果表明,湿法工艺具有明显优势。许林倩等[2]从零部件级和整车级噪声方面分析对比了湿法和干法工艺的顶棚NVH性能,湿法工艺NVH性能更优。施杰等[3]使用混响室法研究影响顶衬吸声性能的因素,得出聚氨酯发泡复合板材是最重要的影响因素。田锐等[4]通过正交试验法得出PU板材透气的主要因素。陈之健等[5]研究了顶衬材料的流阻系数,找出吸声性能最佳的顶衬材料结构。朱沛英[6]分析顶衬的PU材质对吸声性能的影响,发现搅拌速度、原料温度、触媒用量对PU透气性影响较大。赵卫鸣等[7]通过驻波管法测试顶棚聚氨酯泡沫的吸声性能,泡沫吸声系数随密度增加而提高,泡沫厚度对中低频区吸声性能影响较大。陈雅君等[8]研究了轻质玻璃纤维毡增强热塑性复合材料的面密度、厚度、透气率以及顶棚和钣金间隙与吸声性能的关系,表明吸声系数随厚度增加而增大,高透气率的顶棚在高频区最大。尹立健等[9]研究了不同厚度顶棚的吸声性能,采用聚氨酯泡沫以及增加顶棚厚度,吸声性能均会逐渐提高。
研究顶衬的生产工艺、材料组成对吸声性能的影响,用阻抗管双传声器法测试顶衬的吸声系数,用直流气流法测试顶衬总成和面料的流阻率,分析流阻率对吸声的影响,为后续顶衬吸声性能提升提供指导。
图1所示,顶衬由面料层、玻纤层、半硬质聚氨酯发泡、无纺布组成,使用辊胶胶水粘贴各层材料。除面料层外的材料组成一般称为PU板材。面料层主要有针织面料或印花无纺布面料、聚氯乙烯(Polyvinyl Chloride,PVC)表皮等,其中针织面料具有克重高、厚度大、外观佳等优点,应用广泛。
吸声测试分为垂直入射法和随机入射法,本文采用垂直入射法。使用阻抗管双传声器法测试,采用直径分别为100 mm和29 mm的阻抗管,裁剪样件的尺寸直径为100 mm和29 mm,每个样件裁取3组,测试结果取3组吸声数据的平均值。测试设备如图2所示。
顶衬的生产工艺分为干法和湿法。干法工艺即冷模法,将面料、胶水或胶粉、玻纤层、PU、无纺布按照图1的顺序放置,形成多层板材,模加热板材冷模压制成型,再冷却定型,最后使用水切割机切割裁边。
湿法工艺又称热模法,分为一步法和两步法。一步法工艺在PU表面辊胶并喷洒软化水,使之与玻纤、胶水及面料等材料叠合,对叠合后的复合材料使用高温模具热压成型,再冷却定型,切割裁边。两步法工艺在PU表面辊胶并喷洒软化水,使之与玻纤、底层无纺布等材料叠合,叠合后使用高温模具热压成顶衬初型,然后在顶衬基材表面辊胶,将基材和面料热压成型,最后切割裁边。两步法生产效率低于一步法,但是可生产出面料翻边、负拔模角度的顶衬。
湿法生产成本低于干法,适用于生产结构相对复杂和拉伸深度较大的顶衬。本文使用的顶衬采用湿法工艺制成。
为分析一步法与两步法工艺对吸声性能的影响,样件①与样件②均使用针织面料, PU层、玻纤层等相同,生产过程中胶水使用量存在差异导致样件面密度有差别,具体参数如表1所示,吸声测试结果如图3所示。
一步法工艺在中低频范围吸声较好,高频段吸声差;两步法工艺在中高频区域吸声性能变好,在1 000 Hz频率段以上吸声系数提升0.1~0.45,明显优于一步法工艺。两步法生产工艺对顶衬在中高频区域吸声性能影响显著。工艺将辊胶分2次完成,热模两次压制,并且样件的胶水量减少,需要进一步研究流阻率的影响。
基于两步法生产工艺,顶衬样件的PU板材相同,验证聚醚面料、针织面料、印花无纺布不同材质面料层对吸声性能的影响。样件参数如表2所示,吸声测试结果如图4所示。
针织面料与聚醚面料的顶衬吸声性能均优于印花无纺布顶衬,1 000 Hz及以上频率段吸声系数均显著提高,在高频区域更加明显。在整个频率段内,聚醚面料对比印花无纺布顶衬吸声系数提高0.02~0.18;针织面料比聚醚面料吸声系数提高0.04~0.28。除1 000 Hz外,针织面料顶衬吸声性能优于聚醚面料顶衬,吸声系数提高0.01~0.12,且优先达到峰值吸声频率。面料对顶衬的中高频段吸声性能影响明显。针织面料与聚醚面料厚度均大于印花无纺布,面料较蓬松,可压缩,孔隙率较好,可提升样件吸声性能。
顶衬各材料之间使用胶水粘贴,同时胶水也起到了支撑作用,胶水的使用量影响顶衬的透气性,进而影响吸声性能。样件⑥与样件⑦均采用针织面料,具体参数如表3所示,吸声测试结果如图5所示。
综上,减少胶水用量,顶衬的透气性增强,吸声性能提高,改善效果较小。在800~2 000 Hz,频率吸声系数提高0.04~0.06。减少胶水的使用量,顶衬支撑力减小,易变形,需要反复验证胶水的使用量,以满足正常功能。
顶衬内的PU材料不仅具有隔热性能,同时具有良好的吸声性能,是影响顶衬吸声性能的关键材料。样件⑧~样件⑪采用针织面料,通过更改PU的厚度、密度进行对比分析,样件参数如表4所示,吸声测试结果如图6所示。
根据样件⑧、样件⑨、样件⑪的测试结果,体密度相近时,增加PU的厚度,中高频率段吸声效果明显提升,整体改善效果明显。在1 000 Hz频率段以上,样件⑨比样件⑧吸声系数提高0.2~0.12,样件⑪比样件⑨提高0.03~0.35。由样件⑨、样件⑩测试结果可知,厚度相同时,增加PU的密度,在1 250 Hz频率段以上,吸声系数提高0.01~0.14,提升效果较明显。厚度与密度均提高时,样件⑪比样件⑧在1 000 Hz以上频率段提高0.02~0.43,吸声系数峰值接近1。PU的厚度与密度对顶衬吸声性能影响显著。
综合以上测试分析,生产工艺、面料以及PU是顶衬的吸声性能的主要影响因素。
流阻是气流流动阻力的简称,反映多孔材料的透气性,也是影响多孔材料吸声性能的指标之一。多孔材料是纤维结构,内部有许多相互贯穿的孔洞和微小间隙,并与表面连通,在声波作用下,孔洞和缝隙内空气及多孔材料中的细小纤维发生振动。由于空气具有黏滞性,声波穿过吸声材料受到摩擦和黏滞阻力增大,更多的声能被转化为热能,使得噪声量减弱。同时,孔洞及缝隙内空气压缩膨胀会和壁面发生热交换,进一步降低噪声,增强了噪声的吸收。
本文使用直流气流法测试顶衬的流阻:

式中:R为流阻,ΔP为样件两侧的压差,qv为气流体积速度。
RS为测试样件两侧的压差与通过试件的平均气流线速度之比,称为比流阻:
RS=R×A
式中:A为垂直于气流方向的测试样件横截面积。
r为流阻率,是材料单位厚度的比流阻:

式中:d为沿气流方向的样件厚度。
为验证生产工艺、面料、PU与胶水对顶衬流阻率的影响,使用上文中样件测试流阻率,计算各样件在400~6 300 Hz频率范围的平均吸声系数,结果如表5所示,平均吸声系数关系趋势如图7所示。
根据流阻率测试结果,平均吸声系数和流阻率变化规律基本一致,呈递增关系。由样件⑧~样件⑪的吸声测试结果可知:在400~1 000 Hz频率区间,流阻率增大,吸声系数增加趋势缓慢;1 000~5 000 Hz频率区间,随着流阻率增加,吸声系数逐渐增大,变化趋势明显;达到吸声峰值后,吸声系数随流阻率增大趋势变缓。声波在多孔材料孔隙传播过程中的摩擦损耗增大,提高流阻率吸声性能提高,但流阻率过大会导致声波更难进入多孔材料以致产生过多的反射,不利于声能的吸收。
a. 生产工艺、面料层是影响顶衬吸声性能的主要因素。在1 000 Hz频率段以上,两步法生产工艺吸声系数可提高0.1~0.45;针织面料比印花无纺布面料在整个频率段内吸声系数提高0.05~0.29。
b. PU的密度与厚度对顶衬中高频吸声影响显著。在1 000Hz频率段以上,增加PU的厚度或密度,吸声系数提高0.02~0.43,吸声系数峰值接近1。合理增加PU材料的厚度和密度,增大声能的损耗,在中高频范围内吸声效果改善明显,吸声系数提高。
c. 平均吸声系数随流阻率增大而增大。在400~1 000 Hz频率区间,流阻率增大,吸声系数增加趋势缓慢;1 000~5 000 Hz频率区间,随着流阻率增加,吸声系数逐渐增大,变化趋势明显。达到吸声峰值后,吸声系数随流阻率增大趋势变缓。合理选用流阻率较高的顶衬,可有效增大声波在材料中传播的阻力,有利于快速衰减声能,提高吸声效果。
