This study first compared the material properties and costs to determine the use of 45% by mass glass fiber (GF) reinforced nylon (PA). Based on the envelope, electrical performance, and insulation requirements given by the battery system,the structural design scheme of the integrated insulation structure battery housing has been determined. CAE analysis was conducted on this housing with integrated insulation structure. Equal proportion samples of the composite housing were manufactured using LFT-D technology and the insulation structure was integrated. Corresponding CFD analysis and insulation performance testing were carried out; Simulation analysis and sample testing have proven that the mechanical and insulation properties of this housing meet the design specifications, and compared to aluminum alloy housing, the housing also has the advantages of lightweight and low cost.

通过对比材料性能和成本,确定采用45%质量分数的玻璃纤维(GF)增强的尼龙(PA)复合材料制作电池箱体,根据电池系统给定的包络、电气性能、保温性能要求确定了电池箱体的结构设计方案。对集成了保温结构的复合材料电池系统进行计算机辅助工程(CAE)分析,利用了LFT-D工艺制造了复材电池箱体的等比例样件并集成了保温结构,并进行了对应的计算流体力学(CFD)软件分析和保温性能测试,证明该箱体的机械性能和保温性能满足设计要求。相比铝合金箱体,该箱体兼有轻量化和低成本的优势。

通过对比材料性能和成本,确定采用45%质量分数的玻璃纤维(GF)增强的尼龙(PA)复合材料制作电池箱体,根据电池系统给定的包络、电气性能、保温性能要求确定了电池箱体的结构设计方案。对集成了保温结构的复合材料电池系统进行计算机辅助工程(CAE)分析,利用了LFT-D工艺制造了复材电池箱体的等比例样件并集成了保温结构,并进行了对应的计算流体力学(CFD)软件分析和保温性能测试,证明该箱体的机械性能和保温性能满足设计要求。相比铝合金箱体,该箱体兼有轻量化和低成本的优势。

This study first compared the material properties and costs to determine the use of 45% by mass glass fiber (GF) reinforced nylon (PA). Based on the envelope, electrical performance, and insulation requirements given by the battery system,the structural design scheme of the integrated insulation structure battery housing has been determined. CAE analysis was conducted on this housing with integrated insulation structure. Equal proportion samples of the composite housing were manufactured using LFT-D technology and the insulation structure was integrated. Corresponding CFD analysis and insulation performance testing were carried out; Simulation analysis and sample testing have proven that the mechanical and insulation properties of this housing meet the design specifications, and compared to aluminum alloy housing, the housing also has the advantages of lightweight and low cost.

低温环境下,锂离子电池的充放电性能会大幅下降,不仅影响车辆的动力性能、充电和能量回收性能,且会对电池造成不可逆的损害[1-2]。研究表明,当环境温度达到或低于-20 ℃时,包括三元体系和磷酸铁锂体系在内,市面上主流的能量型动力电池都已经不允许对电池充电[3],这极大地限制了动力电池的应用环境。
目前,主流的解决方案为增加动力电池加热功能,但在驾驶模式下,电池加热会消耗自身储存的电能,进一步降低整车续驶里程。整车低温测试表明,若提高电池系统的保温性能,则可减少冬季低温情况下电池加热的电耗,提高整车续驶里程。
常见的金属材料动力电池箱体,由于金属本身导热系数较高,且额外铺设的保温结构无法将表面完全包覆,存在漏热的热桥,因此,金属箱体本身的保温性能较差,即使增加额外的保温层仍无法满足保温需求,且额外的保温层侵占了电池系统的空间。
目前已有复合材料电池箱体的制作工艺满足强度要求[4],实现了低成本和轻量化[5-7],但是并没有对复合材料箱体的保温性能进行研究[8]。利用热塑性复合材料导热系数低、结构强度高、可以成型复杂结构的特点,开发了LFT-D工艺制造玻璃纤维增强尼龙复合材料箱体,并通过计算机辅助工程(Computer Aided Engineering, CAE)分析验证了复合材料箱体的力学强度是否满足技术要求,同时保证了箱体内部集成的保温结构不侵占电池的布置空间。
不同种类的复合材料基体如图1所示。热固性树脂基的复合材料目前几乎无法回收,因此选用可回收的热塑性树脂作为复合材料基材,并采用玻璃纤维作为填充材料增强材料强度,同时由于玻璃纤维成本远低于碳纤维,使本文方案具有足够的成本优势[9]
本文选用热塑性复合材料的原则如下:
a.能够保证高玻纤含量下树脂对玻纤的浸润质量;
b.树脂材料易得且成本较低;
c.复合材料强度足够高,耐温、耐老化、耐腐蚀能力满足汽车底盘结构零件的要求。
综上,选用尼龙(Polyamide,PA)+45%玻璃纤维(Glass Fiber, GF)增强的复合材料作为主要材料,热塑性连续纤维板材(Organo Sheet)作为局部增强材料,完成复合材料箱体的设计开发。
纤维增强尼龙复合材料和常见金属箱体原材料的机械性能对比如表1所示。
热塑性复合材料相比金属材料,具有较高的比强度。
保温材料的运用主要考虑材料的导热系数、成本、安全性、柔韧性及是否方便与复合材料箱体集成等[10]。低导热系数的材料可在同等厚度的条件下提高热阻,从而增强保温效果。动力电池系统中常见的保温材料性能对比如表2所示。
考虑到成本及与复合材料箱体集成的要求,本文采用聚氨酯(Polyurethane,PU)发泡的硬泡材料作为保温材料,供应商为科思创(Covestro),密度为60 kg/m³,导热系数为0.025 W/m·K。
复合材料电池箱体主体材料为PA+45%GF,制造工艺为LFT-D模压工艺,局部采用热塑性树脂+连续纤维拉挤型材和铝合金增强,保温层采用箱体内部发泡的形式集成在模组底部与箱体内底面之间的空隙处,在提供保温性能的同时,分担模组的部分质量;电池包内共容纳4个大型模组,每个模组的两端端部固定在箱体内部对应的固定点处;箱体内部有“十”字形设计的横、纵梁,且横、纵梁通过LFT-D工艺与箱体一次成型,无需后焊接组装,此种方案降低了复合材料箱体的工艺成本且提高了复合材料箱体的强度与刚度。
电池系统设计方案如图2所示。箱体结构方案和部分特征如图3所示。
为验证复合材料电池箱体设计方案的结构强度,采用有限元分析工具LS-DYNA和Hyperworks进行多种工况下的强度分析校核。系统总质量为598.2 kg,仿真网格模型如图4所示。
仿真模型中部分材料参数如表3所示,零件质量明细如表4所示。
模态仿真结果如图5所示。模态频率常规要求为≥35 Hz(仿真经验)。对于整车,Z向模态最为重要,仿真分析得Z向模态频率为43.7 Hz,满足设计要求。
按GB 38031—2020《电动汽车用动力蓄电池安全要求》的规定,复材箱体的应力和应变结果显示满足寿命终了时的限定要求。
图6所示,上盖最大形变为1.74 mm,如图7所示,最大应变为0.15%,皆为Z向。
图8所示,下壳体最大形变为0.47 mm,如图9所示,最大应变为0.17%,皆为Z向。
图10所示,当Y向挤压力达到100 kN时,箱体挤压侧没有接触到模组,箱体Y向整体变形量为17 mm,满足要求。
图11所示,当X方向挤压力达到100 kN时,箱体挤压侧没有接触到模组,箱体X方向整体变形量为17 mm,满足要求。
图12所示,Z向机械冲击工况下,复合材料下壳体的最大形变为3.046 mm;复合材料下壳体最大应变为1%。如图13所示,复合材料上盖的最大形变为2.254 mm,复合材料上盖最大应变为0.6%。上述结果,满足标准要求。
模拟碰撞后,X方向下壳体最大形变为0.326 mm,最大应变3.6%,如图14所示。箱体未开裂,满足密封要求。
Y方向下壳体最大形变为0.47 mm,最大应变为2%,如图15所示,箱体没有开裂,满足密封要求。
表5所示,经过各工况的CAE分析,证明热塑性复合材料电池箱体的机械性能满足所有设计指标要求。
利用热塑性复合材料具有成型复杂结构的优势,在箱体内部与模组底部支撑结构之间成型凹陷的腔体,在此腔体内部利用模内发泡技术,集成6 mm厚的聚氨酯发泡保温层,以减少模组底部向箱体的传热。同时,为了进一步提高保温性能,还可采用额外的保温罩盖遮蔽模组其他表面,减少模组对电池箱体内部自由空气的对流散热。带底部内空腔的复合材料箱体和利用模内发泡技术填充空腔后的箱体分别如图16图17所示。
图18所示为模组保温方案,其中模组保温罩材料为3 mm厚气凝胶。
采用Star-ccm+对保温方案进行静置降温过程的模拟分析,考虑到结构对称性,为缩短计算时间,将物理模型沿对称面分割,仿真仅计算实际模型的1/2,在后处理时输出整包温度结果;热仿真需要的各种材料的热物性如表6所示,仿真初始条件和边界条件如表7所示。
计算工况为静置自然降温12 h后,观察电芯的最高和最低温度。自然降温12 h后,电芯最高温度-1.5 ℃、最低温度为-2.8 ℃,最大温差为1.3 ℃、电芯平均温度为-2.15 ℃,满足系统开发中自然降温12 h后最低温度不低于-5 ℃的要求。
图19所示为降温曲线,图20所示为结束时刻温度云图。
考虑到大型复合材料箱体的打样成本过高,无法满足开发周期的要求,因此,采用等比例设计的方法,利用同样的工艺制造小型箱体进行保温性能的实际测试和性能摸底,对比不同保温方案的性能,验证方案如表8所示。
测试方法为:
a.所有方案均需先静置在(25±1) ℃的温箱内保持24 h,确保所有零件温度都达到25 ℃;
b.将电池箱体快速转移到-30 ℃的温箱内,静置12 h,并记录降温过程的数据;
c.分析测试数据。
图21所示为降温曲线,方案3和方案4的保温性能几乎相同,且显著优于方案1与方案2;方案1与方案2在测试结束时,模组的最低温度已接近于外部环境温度(-30 ℃),此时电芯已丧失充电能力,而方案3与方案4几乎仍能保证电芯的最低温度在-20 ℃以上,此时电芯仍有一定的充电能力,可在低温环境下提高充电速度或动能回收效果。
热塑性复合材料箱体(集成保温功能)的质量相比铝合金箱体减轻12%,成本降低17%,如表9所示。
本文采用PA+45%GF热塑性复合材料,通过CAE仿真分析验证了箱体的机械性能,通过CFD分析了集成保温功能后的复合材料箱体的保温性能,并采用等比例箱体进行了保温集成工艺和保温性能的验证,保证了热塑性复合材料箱体在工程设计阶段的准确性,减少了后续开模打样后的变更风险。
采用热塑性复合材料+连续纤维板增强的箱体结构设计,并集成了模内发泡的保温结构的复合材料箱体方案,在满足保温性能的同时也满足了电池箱体的机械强度要求,相比现有的金属材料电池箱体+额外敷设保温层的设计,具有轻量化、低成本和碳排放较低的优势。
