Based on the existing wet spray booth scrubber system in the domestic automotive manufacturing industry, this study analyzes the wet eliminator to dry carton system proposal, modifies the exit structure and develops the targeted solutions according to different building height,spray booth width, layout and surroundings. At the same time, simulation software is used to simulate and optimize the field flow, in order to shorten modification cycle, reduce the investment cost and optimize the equipment.

结合目前国内汽车制造业涂装车间湿式喷漆室的现有结构形式进行湿改干方案分析,进行适应性改造,对不同的厂房高度、喷漆室宽度和布置及周边情况形成针对性方案,同时采用仿真软件进行模拟,优化流场结构,从而达到缩短改造周期、降低投资成本、优化设备形式的目的。

Based on the existing wet spray booth scrubber system in the domestic automotive manufacturing industry, this study analyzes the wet eliminator to dry carton system proposal, modifies the exit structure and develops the targeted solutions according to different building height,spray booth width, layout and surroundings. At the same time, simulation software is used to simulate and optimize the field flow, in order to shorten modification cycle, reduce the investment cost and optimize the equipment.

迷宫干式纸盒漆雾分离技术是目前最新的漆雾分离技术,具有节能、环保、成本低、废物处理简单的特点,已在国内全面应用。国内乘用车生产线干式喷房在2015年开始出现,2017年全面应用,2019年后已取代湿式喷房。随着新建干式喷房的应用,原有湿式喷房逐步开始升级改造。
喷漆线的湿改干具有一定技术难度,涉及到土建公用等相关配套改造内容较多,扩大了改造范围,改造的安全要求及风险控制要求比普通改造更高,导致改造难度较大、成本较高、时间要求较长。基于国内乘用车制造厂的改造需求,从改造方案、差异化场景、理论仿真、控制模型以及经济性等方面进行漆雾处理系统从湿式文丘里改为干式纸盒的方案进行论述。
湿式喷房是利用循环水来洗涤带漆雾的空气。它的工作原理是使喷漆室的废气与水充分混合,利用不同风速、挡水板和风箱的多次转换,使水和漆滴与空气分离,水中加有絮凝剂,使漆滴落到水中即相互凝聚;湿式喷漆室的具体方式有水幕式、无泵式、文丘里式和旋风动力管式等,目前国内主机厂主要采用文丘里式和旋风动力管式,本文主要针对这2种形式的喷漆室进行湿改干分析。
湿式文丘里洗涤器的基本工作原理为,在文丘里渐缩段入口处引入水流形成均匀的水膜覆盖文丘里管内壁;空气流经文丘里渐缩段时,随着流通截面的缩小,空气流速逐渐升高,到达喉部时空气流速达到最大值;高速气流将喉部壁面的水层卷吸起来形成大量细小的水滴,含有微粒的废气在喉部与雾状的水滴剧烈混合,从而达到洗涤空气的目的[1]。洗涤后的空气流经渐扩段,流速逐渐降低,同时含有大量颗粒的水滴也随之排出。不同湿式文丘里的流场分布如图1所示。
由流场分布可以看出,不同形式的文丘里的作用机理相同,区别在于流场流道及汽水混合次数不同,最终的漆雾捕捉效率略有差别。
旋风动力管式喷漆室又称为水旋喷漆室,其原理与文丘里喷漆室基本一致,只是形式采用圆形锥桶进行了代替。
无论何种湿式文丘里形式,都需要消耗大量的水资源,而且分离水中的过喷漆雾需要使用化学药剂,同时对分离出的含水漆渣进行干化处理,并且文丘里系统对水进行雾化需要克服较大的系统阻力,增加了能源的消耗[2]。对于目前主流的空气循环风,需要对文丘里效应增加的空气中的水分进行再次处理,进一步增加了能源的消耗。
现有喷漆根据层高不同分为常规层高改造方案和底层高改造方案;根据干式纸盒的更换形式分为在线更换式方案和固定式方案。通常,常规层高优先选用在线更换式纸盒方案,超低层高或者地坑形式采用固定式纸盒方案。
标准层高湿改干方案适用于二层厂房高度约为6 m的情况,如图2所示。具体内容如下:
a.中间平台高度保证底部过滤风箱的日常维修更换操作。
b.标准模块高度根据经验控制在便于道路运输通行的允许高度。
c.顶部风腔维修高度控制在一般人员可以正常操作、局部需要注意通行的高度。
d.模块中间走道宽度按照便于人员清理漆渣,更换防静电膜的操作设计即可。
e.干式模块外侧物流通道净宽度满足过滤单元及小车通行所需要的最低要求。
f.需要考虑设置单元升降机进行搬运。
g.立柱外侧空间涉及原有改造,不建议使用。
h.标准模块宽度比原有立柱净宽度略小即可,模块深度宜与原有喷漆室立柱间距一致,如不一致需考虑底部通长横梁。
i.如原有地面洞口在靠近立柱一侧,则底部风管需要考虑偏置,建议地面风道设置在中间,便于顶部支风管安装,同时考虑在风道汇风口处局部加宽风管。
j.由于湿式喷漆室汇风管大部分偏置,地面风箱过滤袋采用悬空布置方式。
低层高落地湿改干方案适用于二层厂房高度为4~5 m的情况,如图3所示。具体内容如下。
a.纸盒和过滤袋为一体式单元,干式纸盒单元采用落地方式,过滤单元顶部出风。
b.标准预制模块高度以不超过二层楼板高度的一半为宜,宽度不能超过原有喷漆室立柱间距净宽度,同时需考虑原有车间物流情况来控制模块的长度。
c.顶部风腔维修高度尽量满足人员下蹲时的必要操作高度要求。
d.过滤单元中间走道宽度按照便于人员清理漆渣、更换防静电膜的操作设计即可,外侧物流通道宽度满足过滤单元及小车通行所需要的最低要求,喷漆室立柱内侧由于空间受限不考虑物流。
e.无需设置单元升降机,但需设置斜坡。
f.汇风风管位于过滤单元上方,优先考虑双侧排风,如排风风机位于单侧,则需要在适当位置设置联通风管。
固定式纸盒湿改干方案适用于无二层厂房高以及地面以下进行漆雾分离的情况,如图4所示。具体内容如下:
a.纸盒和过滤袋为固定式,非在线更换。
b.预制标准模块高度根据经验控制在便于道路运输通行的允许高度。
c.中间走道宽度按照便于人员清理漆渣、更换防静电膜及更换纸盒设计为宜,过滤袋从后侧更换。
d.可地面设置也可在地下设置。
e.风腔斜坡有利于风场,同时不便于贴膜,可根据需求修改为水平结构便于贴膜,对于风场和积漆会略有影响。
f.适用于低产量、间歇式生产、低成本项目。
g.可单侧排风,端部设置联通风管。
FLUENT作为商用计算流体力学(Computational Fluid Dynamics, CFD)软件包,具有丰富的物理模型、先进的数值方法和强大的前后处理功能[3]。首先采用Workbench对干式漆雾分离室进行建模,然后进行网格划分,进行有限元分析,赋予不同的边界条件,最终得到过滤单元中空气速度云图,如图5所示。
图5中可以看出,红色图框内的过滤区域速度分布大致均匀,且维持在一个相对中等的速度区域内,均可将喷涂过程中产生的过喷漆雾进行捕捉和分离。同时还可得到整个喷漆室的粒子流向分布,结果如图6所示。
从粒子分布流场可知,在喷漆操作区域,工件周围的粒子分布比较均匀,对改造后喷漆区域的影响可忽略不计。
湿式文丘里系统和干式纸盒过滤系统最大的区别为系统阻力不同。湿式系统的原理决定了压差阻力恒定,不会随着时间的变化而变化;干式系统的系统阻力会随着过滤器的堵塞而变化,初始阻力较低,终阻力最大,且非线性增加,在更换纸盒后阻力又会回到初始阻力。干式系统的压差不确定性会导致整个喷漆室的风平衡紊乱,所以有必要进行风平衡自动调整。通过对每一个过滤单元单独控制,并对单元进行分组调整,可确保风平衡的自动调整。数据处理模型如下:
a.干式漆雾捕集系统内根据隔断分为若干个区间,比如补漆段、自动内喷段、自动外喷段。
b.每个区间的纸盒单元按照固定数量分为若干组。
c.每个组内根据单元数量设置压差表和自动风阀,每组的压差表和自动风阀连锁,每组内的自动阀门开度保持一致。
d.针对每一个压差计每隔固定时间取一个瞬时静压值,在设定时间内取相应数量的压差,对压差求平均值Ci
e.以设定时间为一个反馈控制周期,针对每一组单元的若干个压差平均值进行加权算术平均,得到每组单元的平均压差Ai。此权重需要根据现场纸盒更换周期进行调整,最终使一组内的单元更换周期保持一致。
f.同一组内每个过滤单元初始压差设定值C0的确定。开机调试时,C0需要与风阀初始开度D0相关联,每个风阀初始开度根据设计确定,通过调节风阀开度Di的输出使Ci=C0,此时Di=D0
g.一组过滤单元初始压差设定值A0的确定。
h.每个排风机对应的多组过滤单元的加权平均 ${A}_{0}^{\text{'}}$的确定。如果一个排风机对应6组过滤单元,则:

式中:A1~A6分别为1~6号过滤单元的压差。
i.排风机初始频率F0的计算如下:

式中:P1为排风机额定静压,P2= ${A}_{0}^{\text{'}}$+AA为排风机初始运行静压,AA为预设定系统阻力。
j.纸盒开始捕捉漆雾后,风阻增大,风量减少,压差升高,此时Ci>C0;为提高过风量,则需要增加风阀开度使Di>D0,直至开度增加到最大开度,此时已经无法通过阀门调节压差。
k.同一风机对应的多组纸盒阀门开度均已达到最大开度时,需要提高风机频率进行风量调整,频率调整上限根据上述公式计算。频率调整原则上每次小幅增加。此时风机频率的增加需根据风机进出口的压差进行调整。
l.无论采用何种方式,更换1个或者2个纸盒单元后,每个排风机对应的所有单元的风量均进行了重新分配,此时需要重新调整每个排风机对应的所有单元组的风阀开度。
m.风机频率的自动调整应在电动风阀调节手段无效的前提下进行。
n.纸盒和过滤袋分开时,风机频率的调整需要考虑过滤袋的压差。
o.有改造条件的情况下,可改造风机,设置风机压力环,通过监测风机风量进行风机频率调整,此策略与压差和风阀开度连锁调整分别进行,设置一定触发条件即可。
纸盒干式喷房由于具有阻力小、节约一次能源、零药剂添加、零水源消耗、固体废弃物较少的优势,更能有效节约运行成本,表1所示为生产线分别采用湿式和干式漆雾分离系统的运行成本分析结果,其中,单车成本以年产量20万件车身计算。由表1可以看出,湿改干可降低喷漆室综合成本至少30%。
由于喷漆室文丘里系统及客户要求的不同,需要提供最优最适合的解决方案,形成差异化设计,没有统一的标准化解决措施。同时要根据湿式和干式的不同机理对喷漆室整体风平衡提供相应的控制逻辑以满足改造后的长期稳定运行需求。
喷漆室漆雾处理系统由湿式改为干式后,根据估算可节约单车成本5%左右,投资回收期约为4~5年,具有一定的经济性。国内各主机厂设备老旧化也为更新改造增加了市场。
