To get reliable forming process parameters for aluminum products, the inner panel of an automotive aluminum door is taken as the research object. Considering the structural characteristics of this product, the process modeling and analysis are initially performed using the AutoForm software to identify the risk areas of its forming defects. Subsequently, the blank size, binder force, and the resistance coefficient of the drawbead are adopted as the design variables for process optimization. The process optimization analysis is implemented through the Sigma module. After a cumulative total of 114 iterative operations, the optimal parameter combination that complies with the forming quality evaluation criteria is obtained. Production verification shows that the formed quality of the stamped parts is excellent according to the optimal parameter combination.

为快速获得可靠的铝产品成形工艺参数,以某汽车铝车门内板为研究对象,结合产品的结构特点,利用AutoForm软件进行材料、工艺建模和分析,明确其成形缺陷的风险区域,然后将坯料尺寸、压边力、拉延筋的阻力系数作为工艺优化设计变量,通过Sigma模块进行工艺优化分析,累计迭代运算114次,获得了符合成形质量评判标准的最佳参数组合。经生产验证,按照最优的参数组合所生产零件成形质量良好。

为快速获得可靠的铝产品成形工艺参数,以某汽车铝车门内板为研究对象,结合产品的结构特点,利用AutoForm软件进行材料、工艺建模和分析,明确其成形缺陷的风险区域,然后将坯料尺寸、压边力、拉延筋的阻力系数作为工艺优化设计变量,通过Sigma模块进行工艺优化分析,累计迭代运算114次,获得了符合成形质量评判标准的最佳参数组合。经生产验证,按照最优的参数组合所生产零件成形质量良好。

To get reliable forming process parameters for aluminum products, the inner panel of an automotive aluminum door is taken as the research object. Considering the structural characteristics of this product, the process modeling and analysis are initially performed using the AutoForm software to identify the risk areas of its forming defects. Subsequently, the blank size, binder force, and the resistance coefficient of the drawbead are adopted as the design variables for process optimization. The process optimization analysis is implemented through the Sigma module. After a cumulative total of 114 iterative operations, the optimal parameter combination that complies with the forming quality evaluation criteria is obtained. Production verification shows that the formed quality of the stamped parts is excellent according to the optimal parameter combination.

铝合金材料的应用是实现汽车轻量化、低能耗的重要途径之一。汽车覆盖件的形状一般较为复杂,如侧围外板、门内板、背门内板等,成形难度大。而相比于钢板,铝合金成形性差、材料力学性能波动大,因此,铝合金覆盖件成形难度更高,工艺更复杂,受生产噪声的影响更明显,生产调试难度较高。
减薄过度乃至开裂、起皱是铝合金覆盖件生产调试中常见的成形缺陷,为解决该问题,通常利用计算机辅助工程(Computer Aided Engineering, CAE),在同步设计阶段分析各影响因素,并优化产品结构和工艺参数,得到较为稳健的工艺方案,减少调试及生产问题。魏绍东[1]等基于AutoForm对某后背门外板冲压成形过程进行仿真,分析压边力、摩擦因数、料厚等影响因素,解决了拉延筋圆角处的冲压开裂问题。房宇飞[2]等利用AutoForm有限元分析方法实现了铝合金车门外板结构与冲压成形工艺参数的协同优化,解决了零件开裂和过度减薄等问题。刘晓晶[3]等利用DynaForm对AA6009铝车门内板进行拉延分析及优化,并对压边力、摩擦因数等参数进行正交试验分析,研究了这类参数对该门内板成形性的影响。
但逐一对不同工艺参数进行调整、分析存在周期长、工作量大的问题,且很难在多因素影响下确定最佳工艺参数方案。AutoForm钣金成形CAE软件的Sigma模块应用质量管理和数理统计学方法,能够综合分析零件缺陷的多种影响因素,并通过有限元分析方法计算在这些影响因素下的零件成形性和缺陷率,分析缺陷形成的主要原因[4-6]
本文针对某车型铝车门内板的冲压成形问题,利用AutoForm有限元仿真软件进行建模和分析,并通过Sigma模块对风险区域的相关工艺条件进行分析,以期获得最佳的工艺参数组合。
铝车门内板产品如图1所示,该车门内板采用分体式结构,其外形尺寸为1 175 mm×835 mm×260 mm(长×宽×高)。车门内板A处结构上翘,造成该处Z向深度最深,根据经验,该处开裂风险较高;B处、C处为门内板常见的开裂和起皱风险较高区域;与A处相比,D处虽然成形深度较小,但Z向拔模角度仅为约10°,存在成形开裂风险。
为减少碎屑,需尽量避免采用大量废料刀,因此,该铝合金门内板的修边冲孔分为2道工序,且由于该门板直接拉延到位困难并存在翻边孔,需要规划1道整形翻边工序。因此,该门内板的工序方案为落料、拉延、修边冲孔、整形翻边、修边冲孔分离。
该铝车门内板的材质定义为5182-O,板厚为1.2 mm。为更准确地分析车门内板的成形过程,对生产所用板料进行单向拉伸试验,拉伸速度为2 mm/min,获得的板料力学性能如表1所示。
基于以上实测数据对原有材料模型参数进行修正。其中,由于单向拉伸试验在大应变区域存在局限性,所以分析所用的材料硬化曲线是通过单向拉伸数据和Swift/Hockett-Sherby混合模型相结合获得的[7]

式中:α为Swift模型和Hockett-Sherby模型的权重系数,当材料为铝合金时,一般定义为0.75;C为Swift模型的强化系数;εpl为塑性应变;ε0为初始应变;m为Swift模型的强化系数;σsat为饱和应力;σi为初始应力;ap为Hockett-Sherby模型的强化系数。
本文中的硬化曲线通过AutoForm材料生成器(Material Generator)模块的外插近似曲线(Approximation)模型创建,当真应变小于0.22时,采用单向拉伸试验数据,当真应变大于等于0.22时,采用Swift/Hockett-Sherby模型外插推算硬化曲线,如图2所示。此外,分析所用的屈服准则采用Barlat准则模型进行描述[8]。成形极限曲线则按照GB/T 24171.2—2009《金属材料 薄板和薄带 成形极限曲线的测定 第2部分:实验室成形极限曲线的测定》中的杯凸胀形试验测得,如图3所示。
门内板工艺采用对件形式,如图4所示。其中,由于图1中A区域在冲压方向上翘形成尖点,拉延过程中容易产生较大的应力集中,导致拉延开裂,因此,左、右对件的距离由20 mm增加至80 mm,增加拉延过程中该处的触料面积,避免出现过大的应力集中。同时,由于该区域拉延深度大于150 mm,侧壁拔模角最小处为3°,顶部圆角半径为6 mm,为进一步降低开裂风险,采用开口拉延方案,如图4b所示。
钢门内板拉延通常采用刺破刀或落孔的工艺方案[9],以改善拉延成形过程中的材料流动,避免开裂。但由于铝板断裂形式为挤压断裂,与钢板有本质上的区别,断口无光亮带,采用刺破刀或落孔易产生大量碎屑,并增加断口撕裂的风险,所以通常不采用此类工艺方案。
图5所示为拉延筋的布置形式。根据产品结构特点,采用双拉延筋,以便更好地控制拉延过程中材料的流动,图1所示门内板的B、C拐角区域采用“八”字筋,并在不同的区域设置不同阻力系数的拉延筋。
根据拉延筋的挺举力并结合经验,定义压边力初始值为1 400 kN,经过多轮次的拉延筋、板料、压边力调整,分析结果如图6所示。图6中门内板的方框区域存在开裂风险,而产品区域无起皱风险。图7为该门内板的最大非线性失效情况,所示位置最大非线性失效值均超过0.8,不满足铝板的最大非线性失效要求(最大非线性失效值<0.8)。
综上所述,多轮调试后的门内板仍存在成形问题,特别是图6中的开裂区域,由于产品造型和结构限制,难以通过产品优化彻底解决开裂问题。该处的开裂与起皱风险相互矛盾,工艺影响因素较多,因此,为降低CAE分析的工作量,寻找最优的参数配比,尽量减少产品结构改动,借助AutoForm的Sigma模块,选用适当的参数变量进行工艺优化的Sigma分析。
通常,材料力学性能(屈服强度、抗拉强度、硬化指数、各向异性系数等)、厚度、坯料的尺寸、摩擦因数、压边力、拉延筋阻力系数等均会影响产品的成形性能。但材料的力学性能、厚度在产品基于性能需求定义后,通常不作变更,摩擦因数与材料、模具的表面处理状态有关,事实上,材料力学性能、厚度以及摩擦因数是生产过程中的噪声因素,通常不作为工艺参数Sigma优化项[10]
根据当前门内板的成形情况,选择坯料尺寸、压边力、拉延筋的阻力系数作为工艺优化设计变量,并按经验取值,取值范围如表2所示。如图8所示,坯料尺寸初始值为N(实线),最小值和最大值分别为坯料线向内及向外偏移15 mm(虚线)。
利用AutoForm软件的工艺系统性优化(Systematic Process Improvement)模块,根据表2设置设计变量,为获得最佳工艺条件,同时尽可能减少求解方案数量,求解方案数量按AutoForm默认执行,经过114种方案求解后,完成Sigma优化分析。以最大非线性失效小于0.8、最大减薄率小于0.17、起皱趋势小于0.03为优化目标,获得最佳的参数组合,如表3所示。
图9图10分别为风险区域的减薄率和最大非线性失效结果,其减薄率均小于17%,最大非线性失效小于0.8,满足成形性要求。
利用上述最佳参数组合进行冲压调试生产,获得的零件如图11所示,门内板的相关风险区域成形质量良好,表明能够通过Sigma进行多参数优化快速获得良好成形质量的产品。
针对某汽车铝合金门内板的结构特点,通过AutoForm软件对其进行材料、工艺建模以及分析,确定该产品成形缺陷的风险区域。对影响成形缺陷的工艺设计变量取值并进行Sigma分析,获得符合成形质量评判标准的最佳参数组合。利用最佳的工艺参数进行生产验证,所获得的冲压件成形质量良好,说明通过Sigma分析具备可靠性,可减少分析和后期调试的时间和成本。
除了成形缺陷问题,回弹问题也是困扰该类产品的难题,如何实施可靠的回弹补偿策略,是后续的研究重点之一。
