In response to the occurrence of defects such as shrinkage and porosity during the casting process, which lead to stress concentration under high load conditions, produce local high stress-strain zones and local yielding, resulting in reducing the service life of the parts. By using a combination of finite element simplified modeling and experimental analysis verification, the effects of the distance between micropores and the free surface, the distance between the pores, the porosity morphology and the distribution angles on the stress concentration in A356 cast aluminum alloys are systematically studied. The relationship between the influence of each defect feature on the stress-strain concentration is established, and the established relationship is verified by actual pores in the sample.

针对铸造过程中出现缩孔、气孔等缺陷,导致大载荷条件下应力集中,产生局部高应力应变区引起局部屈服,从而降低零件服役寿命的问题,采用有限元简化建模和试验分析验证相结合的办法,系统地研究了A356铸造铝合金中孔洞与自由表面距离、孔间距、孔形貌,以及孔角度对应力应变集中程度的影响,建立了孔洞各缺陷特征对应力应变集中影响的关系,并通过试样内实际孔洞对所建立的关系进行了验证。

针对铸造过程中出现缩孔、气孔等缺陷,导致大载荷条件下应力集中,产生局部高应力应变区引起局部屈服,从而降低零件服役寿命的问题,采用有限元简化建模和试验分析验证相结合的办法,系统地研究了A356铸造铝合金中孔洞与自由表面距离、孔间距、孔形貌,以及孔角度对应力应变集中程度的影响,建立了孔洞各缺陷特征对应力应变集中影响的关系,并通过试样内实际孔洞对所建立的关系进行了验证。

In response to the occurrence of defects such as shrinkage and porosity during the casting process, which lead to stress concentration under high load conditions, produce local high stress-strain zones and local yielding, resulting in reducing the service life of the parts. By using a combination of finite element simplified modeling and experimental analysis verification, the effects of the distance between micropores and the free surface, the distance between the pores, the porosity morphology and the distribution angles on the stress concentration in A356 cast aluminum alloys are systematically studied. The relationship between the influence of each defect feature on the stress-strain concentration is established, and the established relationship is verified by actual pores in the sample.

随着汽车制造业的发展,汽车制造过程中轻量化材料应用越来越受到认可[1-2],铝合金由于其高比强度、易加工性和耐腐蚀的优点广泛用于汽车行业,其中A356铝合金由于其优异的力学性能、可有效减轻簧下质量而广泛用于汽车轮毂制造[3-5]
铸造过程中,由于不同位置金属液的冷却速度不同及金属液冷却过程中存在气体析出等原因,材料内部不可避免地出现缩孔、气孔等孔洞缺陷,影响材料的力学性能[6-8]。因此,研究孔洞缺陷对材料力学性能的影响对提升产品的可靠性有一定的作用。
为了解决孔洞尺寸远小于大锻件轮廓尺寸、现有数值模拟方法建模困难的问题,康冬[9]提出一种跨尺度的数值模拟模型,结合有限元二次开发建立了基于体胞法的孔洞演化分析方法并以此讨论了镦粗中孔洞缺陷的演化规律。李清等[10]研究了冲击载荷下含孔洞缺陷材料的断裂行为,发现试件边裂纹处的应力集中程度较内部孔洞更为显著。Nicoletto等[11] 研究了气孔与缩孔对应力集中的影响,发现形状复杂的缩孔平均应力集中系数高于形状较为规则的气孔。Okayasu等[12]通过试验的方法分别研究了材料抗拉极限与缺陷在断裂面所占面积分数(The Defect Rate, DR)和缺陷排列角度之间的关系,发现材料抗拉极限与DR之间成线性相关,但断裂应变与DR成非线性关系。Paul等[13]在Okayasu的基础上,提出扩展EI-Haddad模型,构建了拉伸延展性与材料缺陷尺寸之间的关系,并建立了有限元模型,预测了含缺陷材料的应力-应变曲线、抗拉强度等拉伸性能。
以上研究探究了孔洞演化规律以及孔隙率对材料力学性能的影响,但对于孔洞形貌、孔洞位置、孔洞间距离对材料载荷的扰动还鲜有研究。针对A356铝合金试样进行计算机断层扫描(X-CT)获取试样内部的孔洞缺陷信息,对试样进行单轴拉伸试验获取材料的力学性能。先通过理想简化孔洞模型建立孔洞缺陷各特征对应力集中的影响模型,然后通过在试样中提取的实际孔洞形貌验证模型。
依据GB/T 228.1—2021《金属材料 拉伸试验 第1部分:室温试验方法》对两端有M6螺纹的圆柱形试样进行拉伸试验,试样尺寸如图1所示。以1 mm/min的拉伸速率在室温下对试样进行试验。试验材料为A356铝合金,除主要元素铝外,各成分质量分数如下: Si为7%, Mg为0.32%,其他<0.1%。
拉伸试验前、后对试样进行X-CT扫描。采用的设备为蔡司Xradia 520 Versa,在加速电压为70 kV、功率为6 W、分辨率为4 μm的条件下扫描1 001张切片数据。采用AVIZO软件对数据进行处理:先采用中值滤波过滤噪点,提高结果可靠性,再通过不同结构的灰度值差异利用阈值分割提取孔洞切片数据,然后通过三维重构获得孔洞的三维具体特征,最后分析孔洞具体信息,如孔洞体积、长度、表面积和圆度等。根据EI Haddad的研究,较小的孔洞缺陷对疲劳性能影响较小,孔洞尺寸越大,对疲劳性能的影响也越大[14],故忽略小于100 μm的孔洞,仅分析尺寸最大的孔洞对应力应变集中程度的影响。
仿真分为2部分,分别为简化理想孔洞建立各特征与应力集中的关系,以及将包含实际孔洞信息的X-CT切片数据重构三维模型导入有限元软件进行仿真,以验证理想简化孔洞所建立的关系模型。
实际试样中,孔洞位置和形状复杂多样,试验研究较为困难。有限元软件能够很好地进行含孔洞试样的力学模拟,成本低且效率高。故采用有限元模拟的方法分别研究孔洞位置、形貌、间距和角度对应力应变集中程度的影响,通过ABAQUS软件进行建模和仿真。考虑到建模过程中,不规则孔洞划分的网格质量较差,为降低建模难度并提高计算精度,将孔洞形状简化成球形或椭球形。基于试样的对称性,采用半模型施加对称边界条件进行仿真以提高计算效率。为了与X-CT重构的含孔洞缺陷信息的三维模型相对应,简化理想孔洞模型基体采用和X-CT扫描段相同尺寸的圆柱体进行建模,如图2所示。所建立的有限元模型设置的载荷和边界条件均为模型上端面施加100 MPa的拉应力,在轴切面和下端面施加对称边界条件。网格采用二阶四面体单元(C3D10)。
在有限元模型中,网格的划分与计算精度、计算效率密切相关[15-17]。在合理的划分方案下,网格划分越细致,其计算结果的准确性越高,但所需的时间成本将大幅增加。网格细致到一定程度后,随着网格数量的增加,计算结果将会趋近于某极限值,此时继续细化网格将大幅增加计算时间,对于计算精度却没有明显提高,故需要确定个最合适的网格尺寸。
为确定最优网格尺寸,设置7组不同的网格尺寸进行仿真,划分结果如图3所示。
不同大小的网格对分析结果的影响不同,网格无关性验证应在相同位置提取不同网格模型分析结果的应力进行比较。本文取典型位置节点A的应力计算结果进行网格无关性验证,如图4所示。可见对于此模型,在网格达到1×105个左右时,网格数量对计算精度的影响已经开始减缓。在网格数量为166 038个时,A点处应力为190.1 MPa,与最细网格665 545个网格单元的误差为3.16%,此误差已经可以接受,因此后续仿真采用16×104个网格作为网格划分标准进行仿真计算。
对于孔洞型缺陷对应力应变的影响,Gao等[18]采用应力应变平均因子Kg作为同时考虑应力应变集中的无量纲数,用来描述应力应变的集中程度。此参数用来表述微小裂纹扩展中局部应力应变变化具有较高的准确性,故采用Kg作为量化表征参数进行描述孔洞对应力应变的影响:

式中:kσmax为应力集中系数;kεmax为应变集中系数;σmax为孔洞局部最大应力;εmax为孔洞局部最大应变;σε为无穷远处的应力和应变,用于描述无孔洞缺陷时材料的受力状态。
现有文献表明,靠近表面的大孔洞将会诱导产生微小裂纹,从而大幅降低零件服役性能[19-20]。研究孔洞与自由表面间距的影响主要是为了研究孔洞对材料的力学性能产生影响时与表面的最小距离。由于孔洞的大小不一,为系统研究孔洞与自由表面之间距离的影响,本文将取孔洞与自由表面间的最小距离与孔洞直径的比值(s/D)作为自变量,以Kg作为因变量。孔洞位置如图5所示。
s/D作为自变量分别取15组不同值,如表1所示。如图6a所示,s/D取负值代表孔洞与自由表面相交,即在基体表面出现空腔的情况,且s/D值越小,孔洞在基体表面的凹坑深度越小;如图6b所示,取正值则代表孔洞位于自由表面之下,且s/D越大,说明孔洞位置越深,孔洞与自由表面间厚度越大。计算结果如图7所示。
图7可知,在孔洞埋在试样内部且与自由表面距离越小时,孔洞所带来的应力应变影响越显著,且随着孔洞与自由表面距离的增大,孔洞带来的应力应变影响先是迅速降低,而后趋于平缓。在孔洞远离表面一定距离(s/D>0.6)时,应力应变集中程度趋于平衡,即此时孔洞位置继续向内部移动不会对零件的载荷产生明显的扰动,从而不会对零件的服役性能产生明显的影响。由于孔洞与自由表面之间的距离很小时,孔洞与自由表面间的网格层数过小,此时会导致计算结果失真,故对s/D取值±0.1之内的情况不予考虑。对于s/D取负值,即孔洞与自由表面相交时,孔洞对应力应变的影响与孔洞深埋在试样内部的情况相类似,随着s/D值越来越小,应力应变集中程度先迅速下降,而后趋于平缓,直至孔洞完全脱离试样后,无应力应变集中,Kg最终取值为1。对模型分析结果数据进行散点拟合,得到应力应变平均因子Kg与孔洞与自由表面相对位置的关系:

图8所示为节选的部分孔洞位置仿真结果应力应变分布情况。
除了孔洞与自由表面间距会对材料的载荷产生影响,两孔洞间距大小也会对材料载荷情况产生影响[21],故孔洞间距也是需关心的变量。本文将孔洞进行周向阵列,外圈的圆孔按照正六边形顶点的位置分布,如图9所示,以此确保所有孔洞之间距离相等。
以2个孔洞的球心间距与孔洞直径的比值(a/d)作为自变量进行表征,设置了6组取值,如表2所示。计算结果如图10所示,应力应变分布情况如图11所示,根据计算结果进行拟合建立了Kg与两孔洞间距的关系函数:

可见在a/d取值越小时,Kg越大,并且随着a/d的增大,Kg减小的速度逐渐减小。在a/d>1.5时,孔洞间距带来的影响已经趋近于平衡,可见此时孔洞间距不是影响零件载荷变化的显著因素,在此孔洞间距下,多个孔洞之间产生的应力集中已经不再相互耦合,应力集中的大小只与单个孔洞的特征有关。
主要考虑3种不同形貌对应力应变集中程度的影响。3个形貌孔洞分别为球形、圆盘形、子弹形,如图12所示。
引入三轴尺寸来定义3种形貌,设短半轴、中长半轴、长半轴分别为a、b、c,其中球形孔代表a=b=c;圆盘形孔代表a<b=c;子弹形孔代表a=b<c。
球形孔直径分别取为0.05 mm、0.1 mm、0.15 mm、0.2 mm、0.25 mm、0.3 mm、0.35 mm、0.4 mm、0.45 mm、0.5 mm;圆盘形孔固定取值b=c=0.5 mm,a按0.05 mm的梯度由0.5 mm降至0.05 mm;子弹形孔固定取值c=0.5 mm,ab同步按0.05 mm的梯度由0.5 mm降至0.05 mm,即所有长径比(a/c)设置按0.1间 隔,从1取到0.1。
计算结果如图13所示,发现当孔洞为球形时,随着孔径的增大,应力应变集中程度并没有明显的波动,同时,当孔洞为固定长轴c,同步增大ab的子弹形孔洞时,应力应变集中程度依然波动不明显。然而,当孔洞为固定中长轴b和长轴c的圆盘形孔洞时,应力应变集中随着a/c比值减小迅速上升,即圆盘形孔越薄,孔洞所引起的应力应变集中越剧烈。
简化为球形孔洞不能满足对试样实际载荷情况数值计算的需求,因此对于试样上不同的孔洞,需要根据实际情况将其简化为不同孔洞。除了球形孔洞没有角度差异外,圆盘形孔洞和子弹形孔洞都具有方向性。
a/c=b/c=1/2的子弹形孔洞为例研究孔洞方向性变化对应力应变集中程度的影响,设置孔洞长轴与载荷方向垂直面夹角分别成0°、30°、45°、60°、90°来分析角度变化带来的影响,角度朝向定义如图14所示。计算结果如图15所示,根据计算结果进行拟合建立应力应变集中因子和孔洞长轴与载荷方向垂直面夹角的关系函数:

图15可知,应力应变集中程度随长轴与载荷方向垂直面夹角的增大而减小,并且成线性关系。对此可以用与载荷垂直方向上裂纹的尖锐程度解释,当长轴与载荷方向垂直时,长轴两端点间距离与平行于载荷方向上两端点间距离的比值最大,即可认为此时孔洞在垂直于载荷方向上的孔隙尖锐程度最大,故此时会引起最大程度的应力集中,诱使了微小裂纹的产生。如图16所示为部分计算结果的应力应变场。
在以上模型分析的基础上,本文对实际试样中的孔洞进行有限元分析,获取含孔洞试样的应力应变分布,对所建立模型进行验证。同时,为验证仿真结果的准确性,采用数字图像相关 (Digital Image Correlation, DIC) 方法对试样在实际拉伸过程中的应变进行表征,获取试样局部应变并与有限元结果中应变场进行对比,了解与分析仿真和试验结果之间的误差。本文所报道的DIC结果均为拉伸过程中载荷为100 MPa时刻的应变场分布,红色框为试样进行XCT扫描区域。
选取边界大孔洞模型,孔洞形状和位置如图17所示。孔洞的当量直径为107.8 μm,体积为6.56×105 μm3,该孔洞最长方向的尺寸为250.8 μm,垂直该方向的最大尺寸为90.1 μm。孔洞与自由表面的最小距离为210 μm,即s/d=210/107.8=1.95。将含有该孔洞缺陷三维实体模型导入有限元软件建模分析。在上端面施加100 MPa拉应力,在下端面施加对称边界条件。为了验证仿真结果,在试样中找到该孔洞的实际位置O进行了DIC试验,见图18c
有限元计算结果如图18a图18b所示,根据应力应变结果,按式(1)计算,Kg=2.03。按简化后建立的理想孔洞模型进行计算,Kg的计算结果为2.06,二者之间的误差小于2%,证明了简化后的理想孔洞模型可以用于预测孔洞与自由表面之间距离的应力应变集中关系。DIC试验结果如图18c所示,可见实际试样在100 MPa的载荷下,孔洞的局部应变为0.4%左右,与仿真结果接近,验证有限元结果的可靠性。
选取了孔洞朝向为垂直载荷方向的大孔洞,孔洞形貌和位置如图19所示。孔洞的当量直径为215.5 μm,体积为5.24×106 μm3,该孔洞最长方向的尺寸为690.6 μm,垂直该方向的最大尺寸为314.2 μm。边界条件和载荷设置与4.1节部分一致。同4.1节,为验证仿真结果,在试样中找到该孔洞的实际位置P进行了DIC试验,如图20c所示。
有限元计算结果如图20所示,孔洞附近局部应力最大值为205.8 MPa,局部应变最大值为0.569%。在均质区域(远离孔洞所在的部位),应力为100 MPa,应变为0.139%。由图20c可知,实际试样在孔洞位置(P点)的应变在0.6%~0.7%之间,与试验结果的0.569%存在一定的误差,但处于可接受的范围。根据式(1)进行计算,可以得到Kg=2.90。这与理想孔洞简化模型式(4)的计算结果的误差值为22%,产生误差的原因主要有:理想孔洞简化模型在建模时只考虑了单一长径比的情况,对于大小不同的孔洞计算结果可能存在偏差;实际孔洞形状各异,存在曲率过大的部位会加剧应力集中,但对于复杂形状,在建模过程中需要进行简化,故实际结果与模型计算结果之间存在误差。但对于此模型的计算精度已经接近80%,故认为对于本算例建立的模型能够适用本文所研究情况。
4.1节与4.2节的计算结果进行比较可以佐证3.6节中所建立的孔洞角度对应力应变集中程度影响的模型。在孔洞长轴在载荷方向的垂直面上时,孔洞产生的应力应变集中程度最大。孔洞长轴与载荷方向平行时,孔洞的应力应变集中取得最小值。由此验证了3.5节中所建立模型的正确性。
本文通过拉伸试验前对试样进行计算机断层扫描,由拉伸试验得到材料的基本物性参数,然后简化孔洞建立理想孔洞的应力集中模型,最后通过断层扫描的真实孔洞信息对所建立的理想孔洞模型进行验证,得到了以下结论:
a.孔洞在与自由表面相切时引起的应力集中最为显著,随着孔洞与自由表面间距离的增大先迅速下降,后缓慢变化,直到达到平衡值。当孔洞与自由表面间材料厚度大于孔洞当量直径一半时,孔洞对应力应变集中程度的影响达到稳定值,此时即可认为该孔洞位置远离降低产品服役性能的敏感区域。
b.应力集中程度与孔洞间距成负相关关系,当球形孔洞质心之间的距离逐渐增至超过1.5倍直径后,多孔洞之间对应力应变的耦合关系减小,直至解耦。
c.孔洞长轴在载荷垂直面上时,圆盘形孔洞应力集中程度最大,且圆盘形孔洞越扁(a/c越小),应力集中越明显。
d.应力集中程度与孔洞长轴与载荷方向的角度有关,在长轴处于载荷垂直面时,孔洞产生应力集中程度最大,当长轴方向与载荷方向重合时,孔洞产生的应力应变集中程度最小。
