Gap interference exists between the left front combination lamp and the fender of a vehicle model. The design requirement is (1.2±1.0) mm. To ensure the exterior fit meets the design requirements, this paper analyzes the issue from a dimensional perspective. PolyWorks software is used to make dimensional measurements on the beam and side panel assembly, and the headlamp is virtually installed to simulate its posture for verification. This paper also concludes the impact of the parallelism deviation of the integrated bracket mounting surface on the BIW frame on the headlamp’s posture. Combining this with the actual welding process on site, the body fixtures are adjusted and the gap interference issue between the headlamp and the fender is solued ultimately.

某车型左前组合灯与翼子板存在间隙干涉现象,设计要求间隙为(1.2±1.0) mm,为保证外观匹配符合设计要求,从尺寸匹配角度进行分析,利用PolyWorks软件测量边梁与侧围连接板总成尺寸,并对前照灯进行虚拟安装以模拟姿态进行验证,获得了白车身骨架上一体化支架安装面平行差对前照灯姿态的影响规律,结合焊装现场实际工艺调整车身夹具,最终解决了前照灯与翼子板间隙干涉问题。

某车型左前组合灯与翼子板存在间隙干涉现象,设计要求间隙为(1.2±1.0) mm,为保证外观匹配符合设计要求,从尺寸匹配角度进行分析,利用PolyWorks软件测量边梁与侧围连接板总成尺寸,并对前照灯进行虚拟安装以模拟姿态进行验证,获得了白车身骨架上一体化支架安装面平行差对前照灯姿态的影响规律,结合焊装现场实际工艺调整车身夹具,最终解决了前照灯与翼子板间隙干涉问题。

Gap interference exists between the left front combination lamp and the fender of a vehicle model. The design requirement is (1.2±1.0) mm. To ensure the exterior fit meets the design requirements, this paper analyzes the issue from a dimensional perspective. PolyWorks software is used to make dimensional measurements on the beam and side panel assembly, and the headlamp is virtually installed to simulate its posture for verification. This paper also concludes the impact of the parallelism deviation of the integrated bracket mounting surface on the BIW frame on the headlamp’s posture. Combining this with the actual welding process on site, the body fixtures are adjusted and the gap interference issue between the headlamp and the fender is solued ultimately.

在汽车车身尺寸后期匹配中,零部件受安装面精度偏差、功能尺寸及平行差的影响,会产生各种姿态,进而影响与周边件配合的间隙面差,在量产试制(Production Trial,PT)匹配阶段需要对零部件的各种姿态进行验证,传统的验证方法一般为在车身或安装件上手工维修进行单一变量验证,该方法可快速掌握实物在各个安装面偏差发生变化时的整体姿态变化,缺点是人力、物力和时间成本较高,尤其是在开始量产(Start of Production,SOP)阶段,由于不允许在商品车上进行实物验证,如果临时需要验证个别偏差的影响,需要协调调试车,造成等待浪费问题。
关节臂三坐标测量仪精度较高,能随时随地对零件进行检测,操作简便快捷。测量仪的机械结构与人手臂类似,由可自由转动的关节和链接彼此的连杆构成,如图1所示。
关节臂三坐标测量仪由2个连接杆、3个活动关节和1个激光测头构成,连接杆通过活动关节连接,能够进行空间旋转。每个活动关节处装有角度编码器,活动关节的旋转中心和相应的连接杆构成一个极坐标系统,旋转角度由圆分度传感器测得,相邻2个活动关节旋转中心之间的距离即为极坐标的极径。关节臂测量仪有3个活动关节,则有3个极坐标系。在实际检测时,测头与被测件接触,传感器测得连接杆角度,并通过角度编码器将数据传输至计算机软件,采用运动学算法模型间接计算出测头在各种姿态下的空间位置坐标[1]
目前,关节臂测量仪配合PolyWorks软件处理点云进行数据分析可实现零部件姿态的模拟分析和点云验证。
点云分析验证的过程如图2所示,首先需要标定关节臂的激光测头,标定板置于距离设备底座约测量半径2/3处,按照软件提示进行标定,标定通过后方可使用激光测头进行测量。标定过程中激光束应在标定板范围内。扫描前确定零部件已固定,对于重型零部件可平稳放置于地面或测量平台,可不采用其他手段固定,而轻型零部件可能会在扫描过程中受风、轻微振动、硬探测时施加的测量力等因素影响产生相对位移,需用热熔胶或强力磁铁进行固定。扫描时需调节测头与工件之间的距离使指示灯为绿色后开始扫描。扫描的点云数据进行糙点处理优化后,将点云形成三角面以便后续分析。将创建的三角化模型置于车身坐标系中,并对三角化模型进行符合装配设计的定位系统(Reference Point System,RPS)约束,此时通过测量可获得外观配合面的偏差,之后通过对装配定位点进行偏差赋值,进行装配定位点二次RPS约束,通过对比分析前、后外观配合面的偏差变化,得出装配安装点偏差对零部件姿态的影响。
本文以某车型左前组合灯与翼子板间隙干涉问题为例,结合尺寸链分析,说明利用PolyWorks软件进行虚拟匹配的方法,直观分析前照灯的姿态变化影响情况。
前组合灯与翼子板间隙干涉处如图3所示,灯前端图示处与翼子板干涉,经检具检测:前照灯间隙面对间隙干涉贡献0.2 mm,设计要求为±0.7 mm,满足要求;翼子板间隙配合面偏差对间隙干涉贡献0.4 mm,设计要求为±0.5 mm;翼子板上前照灯安装面向上偏差为0.4 mm,由于该安装面到前照灯前角按2∶1的比例传递,所以,对间隙干涉贡献为0.2 mm,由于该偏差是偏间隙大的方向,所以贡献量为-0.2 mm,前照灯与翼子板的间隙名义值为1.2 mm,仍然有0.8 mm偏差量未查明,故对前照灯在整车上的整体姿态进行验证。
通过三维激光扫描仪获取原始点云数据,需要对点云进行数据过滤,因为原始的点云数据存在糙点,糙点产生的原因有:物体表面空中杂点经漫反射被接收形成、扫描工作台形成、扫描系统本身造成。若不对原始数据过滤优化而直接网格化可能会产生错误。
糙点优化可将点云与参考对象进行最佳拟合,然后选择使用参考对象曲面,其中,点云与数模曲面的最大距离一般设置为3~4 mm,设置完成后开始选择,选择后的点云包含与数模最大距离之内的所有点,然后通过反选即可获得点云的糙点,删除即可[2],如图4所示。之后对数据对象进行二次采样过滤,一般一致性间距为0.3~0.5 mm,如图5所示。
点云数据过滤后再对点云进行三角化处理,三角化处理是将一组散乱的点云各数据点以三角形的形式连接,形成多个三角形网格,实现点云的网格化[3],如图6所示。
三维激光扫描获取的原始点云数据可输出为txt格式和psl格式,2种格式的点云在三角化后的显示效果不同。图7a为txt格式的点云通过包覆网格方式进行三角化处理的结果,网格边长采用默认设置,生成的网格质量较粗糙,测量时拾取不同位置可能会产生较大偏差。图7b为psl格式的点云通过高质量网格化方式进行处理的结果,网格边长采用默认设置,生成的网格质量较前者更加光顺、视觉效果更加细腻。psl格式点云是PolyWorks的原生格式,支持高质量网格化,能够捕捉和存储高精度的点云数据,适用于高精度测量和分析的应用场景;txt格式点云是中立格式,无法与软件紧密集成,软件无法对其提供高级的网格化算法和优化技术,导致生成的网格质量效果较差。
PolyWorks软件提供了各种对齐方式,包括最佳拟合数据至参考对象、平面-轴-中心点对齐、参考目标对齐、基准参考框对齐等。此处将白车身扫描数据通过最佳拟合数据至参考对象方式对齐到整车坐标系。白车身在扫描时,需要确认待拟合的参考坐标系,参考坐标系必须为白车身打点明确规定的点且需要有当前测量车的白车身测量数据。关节臂对参考坐标系打点完成后,输入建立坐标系对应测点的三坐标打点实际测量值,与参考坐标系进行拟合,实现关节臂的测量结果与整车坐标一致,如图8所示。
前照灯姿态分析的目的是了解前照灯受车身上安装面精度偏差影响所产生的姿态变化以及变化量。可简化为2个件的匹配关系,A件代表前照灯,B件代表车身黑匣子,黑匣子包括翼子板总成、翼子板一体化支架、前端框架、承重支架等。将A、B件进行装配拟合,拟合的基准即前照灯的装配基准,当B件上安装点发生偏差时,A件会产生姿态变动,如果以A件为参照物,那么认为B件姿态变动,与之前A件的姿态变动方向相反。基于此,对前照灯的姿态分析即演变为对白车身的姿态分析,通过分析车身的变化趋势可间接反映前照灯的姿态变化。
翼子板一体化支架通过装具螺接安装在白车身上,根据前照灯定位基准,一体化支架上设置有前照灯的一个X方向安装点,如图9所示。一体化支架的姿态变动会导致前照灯X方向安装点出现偏差,进而会对其姿态产生影响。
根据白车身打点数据,一体化支架的4个安装点分别为EC47~EC50,测点偏差如图10表1所示,4个安装点X方向偏差的平行差为1.6 mm。
依据一体化支架每个特征的定位方向规定参与对齐的方向,将白车身点云数据拟合到一体化支架定位基准上,考虑到实际装配中一体化支架采用4个安装孔X方向进行打紧,此处按照实际进行模拟,采用4X-2Y-1Z进行拟合,如图11所示,此时前照灯X方向安装孔偏差为1.625 mm。
图10可知,EC47~EC50 4个安装点的X方向偏差分别为0.6 mm、-0.6 mm、0.5 mm、1.0 mm,将此4个偏差值赋值到数据点云的4个安装孔测量点(对应Fx1~Fx4)。需要注意的是,当对测量点通过“定义测量值”的方式进行赋值时,为确保数据一致性,PolyWorks软件内置自动解绑机制,当测量点坐标被修改后,软件会默认该测量点与之前绑定的点云数据不再匹配,从而自动解绑,在实际操作中测量点坐标修改后需重新绑定测量点和点云数据,否则会产生错误提示。
避免该错误的另外一个方法是直接对源对象的属性修改测量坐标值,这种方式不需要二次绑定点云,避免了报错及数据不一致问题,相比之前的方法更便捷。
赋予偏差后将点云数据再次拟合到一体化支架基准,如图12所示。
此时大灯X方向安装孔偏差为3.185 mm,相比之前的1.625 mm向后偏移了1.56 mm,即白车身上一体化支架安装面1.6 mm的平行差导致一体化支架姿态旋转,并使前照灯安装面向后偏移了1.56 mm,如图13所示。
针对前照灯的定位孔/定位面偏差量对尺寸技术规范(Dimensional Technical Specification,DTS)的贡献量验证需采用单一变量验证法,当存在多个特征的偏差量或缺陷需要验证时,需逐个特征、逐个缺陷分开验证。参考图9,将白车身点云数据拟合至前照灯定位基准,如图14所示。
同时对翼子板与前照灯的间隙配合面进行测量,测量结果如图15所示,这些测点偏差即为白车身在前照灯局部定位基准下的偏差,翼子板上的前照灯前角处间隙点Gap1的偏差为-0.603 mm。
将一体化支架上的前照灯安装面偏差(1.56 mm)赋值到白车身点云的前照灯安装孔上,并将点云二次拟合到前照灯装配基准,对翼子板与前照灯的间隙配合面进行测量,如图16所示。
翼子板上的前照灯前角处间隙点Gap1的偏差值为0.246 mm,相比之前测点偏差变化了0.849 mm,即单一变量一体化支架安装孔向车后偏差1.56 mm,会导致翼子板上的间隙配合面产生约0.85 mm的向上变化。
由于前照灯的姿态变化与车身的姿态变化相反,所以翼子板间隙配合面向上偏移0.85 mm,则对应大灯向下偏移0.85 mm。
使用关节臂测量机对左边梁与侧围连接板总成进行4台份检测,在检测前需将零件用热溶胶或磁体固定在试验台面上,避免零件轻微位移产生测量误差[4],4台份测量结果如图17表2所示。
检测4台份左边梁与侧围连接板总成,安装孔X方向偏差值为0.8~0.9 mm,平行差为0.8 mm,设计要求为±0.5 mm,平行差P≤0.5 mm,超差。进行工艺参数调整及优化后再次进行4台份检测,X方向平行差值为0.2 mm,同时有稳定一致性。
焊装夹具同步进行适配调整,左侧A柱加强板总成与左边梁侧围连接板总成存在Z向干涉,干涉可能导致边梁与侧围连接板总成在放件后受到向下的推力,使一体化支架安装面发生旋转,造成平行差超差。焊装工序通过手修将左侧A柱加强板总成Z向正向调整1 mm,最终平行差优化为不高于0.3 mm,如图18表3所示,相比图10X方向的偏差大幅改善,同时具有稳定一致性。
零部件安装点的各个偏差均会使零部件产生各种姿态,本文结合零部件安装点的X向、Y向、Z向功能尺寸排查,寻找出影响间隙面差的偏差位置,利用PolyWorks软件进行单一偏差的虚拟验证,锁定偏差影响量,并制定整改对策。
PolyWorks软件的点云虚拟验证避免了实物匹配的成本,支撑了SOP车辆批量生产阶段问题的快速分析和解决,解决了焊装车间调整线上商品车无法对进行实物匹配的问题。
