近年来,消费者消费观念不断升级,对汽车的品控理念也不断提升,车辆外观颜色的新颖性及车身与外饰件间的颜色差异舒适度是整车感知质量的第一印象。为此,各大主机厂加快车身颜色的开发,不断推出各种新颖颜色,油漆体系及配方也日趋复杂,对整车外饰颜色质量控制要求更高。本文从整车诞生和批量生产2个阶段出发,探讨整车外饰颜色质量控制及管理方法。
颜色是人的视觉系统对不同频率(能量)光波的感知,既是客观存在的,又是人的主观感受,因此对颜色的认知存在一定差异。
整车外饰颜色评价方法一般包括目视评价和数据评价,目视评价可采用由奇数个成员组成的联合小组,在正午日光或标准D65光源(模拟日光)下进行评估,通常在标准D65光源下,利用基于CIE-Lab模型的色差仪测量各特性参数在角度分别为15°、25°、45°、75°、110°时的数据,并分析及评估,特性参数含义如表1所示。
不含效果颜料的油漆常利用45°测量数据评估颜色差异。由于含金属粉或珠光粉等效果颜料的油漆对入射光的反射、折射及散射存在各向异性,同时受油漆喷涂过程中的物质质量传递、动量传递、热量传递等影响,常分析以上5个角度的测量数据,其中角度为15°和25°的测量数据用于评估金属粉或珠光粉对颜色的影响,角度为75°和110°的测量数据用于评估油漆本体颜料对颜色的影响。在整车诞生阶段和批量生产阶段,目视评价和数据评价的重要性略有差异。
由于受车身与外饰件各自喷涂油漆体系及生产工艺、设备、环境等差异的影响,在每款颜色批量投产前,必须进行外饰件与车身的颜色匹配认可,确保二者的目视颜色匹配效果及测量数据(仅包括可测量数据的外饰件)同时满足相关控制标准要求,以保证整车外观质量及后续批量生产的稳定性。
锁定车身颜色状态后调试匹配外饰件颜色是一种高效的育成方法,被国内外大多数主机厂使用[1]。车身颜色状态锁定分为目视和数据,目视状态锁定可使用车型开发过程中制作的标准色板进行比对确认,既要重点关注车身(尤其是与外饰件搭接部位)与标准色板间的颜色差异,又要关注车身相邻零件间及左、右对称零件间的颜色协调性;数据锁定要求与外饰件搭接零件的测量数据满足控制范围要求。车身颜色调试锁定后(定义为标准车身),其匹配点的测量数值可用于各个特性值趋势分析,为外饰件的优化调试提供参考。
整车外饰颜色育成流程如图1所示,大致分为2个阶段:第1个阶段是结合标准色板进行油漆车身育成调试,调试过程中既要兼顾每款颜色的遮盖力,又要兼顾批量生产后因油漆批次更换所带来的颜色差异;第2个阶段是外饰件入厂后随车身进行匹配调试,匹配前提为满足色差仪测量条件的外饰件的测量数据必须满足控制范围要求,且外饰件与标准色板比对无较大颜色差异,在此基础上,结合其与车身间的目视颜色差异进行工艺或油漆配方的调整。
汽车外观颜色日趋多样,油漆配方也日渐复杂,由传统的单色油漆逐渐过渡为带有效果颜料(如金属粉或珠光粉)的复杂油漆体系,加之颜色迭代速度加快、整车诞生周期缩短,给整车外饰颜色育成质量管理工作提出了更高的要求。本节提出全新的质量管理与促进方法。
开始匹配前,从色相组成的维度对每款颜色进行系统分析,了解影响颜色差异的主要色相。例如,图2所示的2块白色色板,从目视上看,珠光白呈现偏黄的暖色调白色,而高山莹白呈现偏蓝的冷色调白色;由表2可知,2种白色的Δb(75°)和Δb(110°)均存在较大差异,影响这2种白色色调的关键色相截然不同,实际目视存在较大的差异,因此,分析颜色色相组成十分必要。
对于含有金属粉的油漆,需要关注金属粉对颜色明暗程度的影响,由于金属粉的大小、形状(包括麦片状或颗粒状)、含量及喷涂后在漆膜内的排列方式对光的反射存在一定影响,因此,在不同的观察角度下零件表面颜色明暗程度存在变化。如图3所示,某黄色油漆中掺杂一定比例的金属粉,车身相邻零件间的颜色在不同的观察角度下呈现出亮暗的差异[2]。另外,对于此类油漆,还需要重点关注喷涂工艺对颜色的影响,采用静电喷涂工艺的车身,大多数金属粉趋向于垂直排列在车身表面,带来一种车身漆膜具有金属光泽的感受(即呈现明暗变化);而对于某些采用非静电喷涂工艺的外饰件,金属粉趋向于平铺在零件表面,装配后会存在外饰件在某些角度较车身“偏亮”或饱和度较高的颜色较车身“偏淡”的现象[3-4]
对于含有珠光粉的油漆,需要关注珠光粉的颜色、含量及粒径大小对油漆色相的影响,例如利用色差仪对零件同一测量位置分别采用平行地面和垂直地面(色差仪入射光角度)2种测量方式评估红色和黄色珠光对某颜色的影响,结果如图4图5所示,特性值Δa和Δb的15°及25°测量数据差异较大,实物目视发现该颜色存在随角异色(即不同的观察角度,呈现出明暗度或色相变化),颜色的变化集中体现在红相和黄相。在该颜色的实际育成匹配过程中,对某外饰件喷涂的油漆配方进行了红色和黄色珠光比例的调整,结果如表3所示,调整后外饰件和车身的目视匹配效果较好。因此,对于含有高饱和度颜色珠光粉的油漆,可尝试通过调整珠光配比来改善外饰件和车身的目视匹配效果,而不仅仅通过调整色浆比例来改善颜色差异[5]
分析颜色特性不仅有助于寻找影响颜色差异的关键因素,提高颜色育成认可效率,还有利于在匹配过程中总结各关键因素对颜色差异的影响程度,有助于批量生产阶段色差问题的快速解决。
在每轮匹配过程中,结合当前颜色差异的主要影响因素,从工艺参数优化或油漆配方调整等维度,制作不同梯度的试验件用于目视比对和数据分析,此方法有利于快速确认影响颜色差异的主要矛盾点的影响程度,同时有助于明晰现场施工参数或油漆配方调整对实物颜色的影响,对量产阶段出现异常色差问题及时响应。
在新车型生产准备启动前,通常先确定标准色板,供调试准备使用,但标准色板的制作工艺、生产方法及施工环境与车身存在一定差异,因此,某些颜色的车身与标准色板常存在微小差异。此时,可以在标准车身锁定完成后,随调试车身制作同批次色板[6],挑选出与标准色板、标准车身对比颜色最为接近的作为工作色板,并作为过渡色板缩小标准色板与标准车身间的差异,既可以为外饰件的精细化调整提供目视依据,方便快速整改,又有利于验证车身颜色调试的稳定性。
技术人员可在颜色育成阶段建立问题推进机制,联合外饰件工艺调试人员、车身工艺调试人员以及配套的油漆厂家对每轮匹配出现的色差问题进行分析,提出建议调整方向,调整相应喷涂工艺或油漆配方,并在每轮匹配过程中,结合实物匹配状态验证改进效果。此项工作有助于明晰每轮匹配中外饰件优化调整方向,快速精确地解决匹配过程中的色差问题,提高育成效率。
在颜色育成阶段,车身和外饰件通过认可代表其能够生产出目视匹配状态良好且测量数据满足控制范围要求的零件。而在批量生产阶段,随着产量的增加,车身和外饰件经常会受到人、机、料、环等诸多因素的影响,出现车身或外饰件颜色状态不稳定的问题,因此,维持预先认可状态的能力成为该阶段的工作重点。
常规的颜色批量监控工作包括入口检查、整车装配下线后抽样检查等,其实质属于“负反馈”的质量控制方式。对于测量数据不满足控制范围要求,但目视颜色偏差较小的情况,常以保证产量为原则,优先交付车辆,及时对出现颜色偏差问题的零件进行调整。当出现重大色差问题造成车辆滞留及返修时,将带来额外的成本。此外,当前汽车高度集成,许多零部件内集合大量传感器,如拆装保险杠面罩等零件可能会造成电气功能失效,因此,颜色批量监控阶段应建立“预防”机制,及时处理颜色偏差的零件。
批量生产阶段,常规的数据采集通常针对装配完成后的整车进行数据分析与目视评价,此过程发现色差问题较滞后。为此,对外饰件和车身各批次或生产日的自测数据进行虚拟监控,结合与颜色特性相关的主要特性数据的变化趋势,在整车装配前提前预警,避免批量色差事故发生。
某灰色油漆含有一定比例的红色珠光,育成阶段发现漆膜内红色珠光的数量和排列方式会影响车身或外饰件的红色色相,Δa(110°)可表征红色珠光对车身和外饰件红色色相的影响。图6为近5个生产日的车身与后保险杠面罩相应匹配部位的Δa(110°)自测数据,车身的第1个和第2个生产日的Δa(110°)测量数据存在增大趋势,后保险杠面罩变化不大。因此,可以预测整车装配后的目视效果将出现车身较后保险杠面罩“偏红”,此时需要识别生产过程或油漆批次间的异常点,通过增加机器人喷涂流量或减少油漆内红色珠光比例来减弱红色色相,后续3个生产日车身的Δa(110°)测量数据与后保险杠面罩偏差较小,实际装车目视效果良好。
对于含有效果颜料的油漆,大多数主机厂常对综合值ΔE(综合评估明度、彩度、饱和度等对颜色的影响)设置控制标准,计算如下[7]
ΔE= $\sqrt{{\left(\Delta \right.L)}^{2}+{\left(\Delta \right.a)}^{2}+{\left(\Delta \right.b)}^{2}}$
式中:ΔE为综合值,ΔL、Δa、Δb分别为样品测量值与标准值的差值。
由式(1)可知,如果2个零件的Δa及Δb的测量数据完全相同,即使ΔL绝对值相同但存在正负差异,综合值ΔE相等的情况下实际目视效果可能会存在明暗差异,因此,需要对ΔL、Δa和Δb分别设置上、下限,以便于颜色控制。某些主机厂使用±1或更窄的范围作为ΔL、Δa和Δb各角度的上、下限控制标准,实际上,对于单台车上百个数据而言,某些特性数据即使超出了相应控制范围,实物目视差异很小。因此,ΔL、Δa和Δb的上、下限控制范围应结合颜色特性、常发问题及相应数据变化趋势设置合理的控制标准,以适配实物目视评价抱怨变化趋势。
图7为某带有红色珠光的灰色车身某匹配部位12个生产日的Δa(110°)测量数据变化趋势,相较于认可阶段的测量数据,前4个生产日的Δa(110°)测量数据偏负向,峰值较认可时相差约1.6,整车目视效果为车身“少红”,可通过减少喷涂流量或增加油漆内红色珠光比例调整红色色相。按照以上调整方式,从第5个生产日开始,Δa(110°)逐渐恢复至正常范围,实车目视效果良好。但从第9个生产日开始,Δa(110°)测量数据增大,整车目视效果为车身“偏红”,此时可通过调整喷涂参数改善车身“偏红”现象,从第10个生产日开始调整,Δa(110°)逐渐降低至正常范围,且实车目视匹配效果良好。基于以上分析结果,可将车身Δa(110°)测量数据控制范围设置为0~1.0,在此范围内的车身将不会出现目视“偏红”或“少红”的抱怨。
批量生产阶段,油漆每批次间会存在微小变化,伴随着生产环境和设备波动,常会引发外饰件数据波动,当测量数据略微超过控制范围时,无法预料装车后是否会引发色差抱怨。可在育成阶段将所认可的零件封存为样件作为参照,当某批下线零件出现数据波动时,抽取一定辆份与样件进行目视比对,根据二者差异情况判断是否通过,快速调整偏差,在一定程度上避免整车批量色差事故。
以样件为参照物,既可及时开展“纠偏”,还可避免因车型量产时间长而带来的外饰件颜色累积偏差,使外饰件在车型的整个生命周期内保持认可时的颜色状态。
整车外饰颜色质量控制与管理是一项系统化的复杂工作,外饰件或油漆车身的表面颜色受人、机、料、法、环等因素多维度交织影响,既涉及物质间的质量转递、动量传递及热量传递,又涉及物质间的化学反应,因此,不存在以一种规律适配所有油漆体系的普适性质量管理方法,需要根据具体油漆体系、生产工艺及施工环境,因地制宜地总结制定相应质量控制方法。
