In order to maximize the efficiency of gear oil and improve the transportation efficiency and economic benefits of users, an on-line monitoring technology of commercial vehicle transmission and drive train oils is developed to monitor the status parameters of gear oil in real time to change oil according to its quality. The test results show that there is a strong linear relationship between dynamic viscosity and kinematic viscosity of gear oil at different temperatures, and dynamic viscosity can replace kinematic viscosity during viscosity calculation. The variation of dielectric constant with temperature, water content, Fe content and acid value content is obvious, which verifies the feasibility of using dielectric constant as a comprehensive evaluation index of gear oil quality, and provides the experimental research basis for multi-parameter online monitoring of gear oil.

为发挥齿轮油的最大功效,提升用户运输效率和经济效益,开发了一种商用车传动系油品在线监测技术,实时监测齿轮油状态参数,以实现按质换油。试验结果表明,不同温度下齿轮油的动力粘度与运动粘度之间呈现强线性关系,粘度计算的过程中可以用动力粘度取代运动粘度;介电常数随温度、水含量、Fe含量、酸值含量规律变化,验证了介电常数作为齿轮油品质综合评价指标的可行性,为齿轮油多参数在线监测提供了试验研究基础。

In order to maximize the efficiency of gear oil and improve the transportation efficiency and economic benefits of users, an on-line monitoring technology of commercial vehicle transmission and drive train oils is developed to monitor the status parameters of gear oil in real time to change oil according to its quality. The test results show that there is a strong linear relationship between dynamic viscosity and kinematic viscosity of gear oil at different temperatures, and dynamic viscosity can replace kinematic viscosity during viscosity calculation. The variation of dielectric constant with temperature, water content, Fe content and acid value content is obvious, which verifies the feasibility of using dielectric constant as a comprehensive evaluation index of gear oil quality, and provides the experimental research basis for multi-parameter online monitoring of gear oil.

近年来,商用车逐渐向大型化、高速化和节能化方向发展,动力总成的安全诊断,特别是健康管理技术快速发展。变速器和驱动桥均属商用车三大总成之一,其故障率与齿轮油污染密切相关。当前采用的定周期或里程的保养模式存在齿轮油利用不充分的问题,易造成油品性能浪费。另外,当箱桥总成出现异常磨损时,齿轮油存在提前失效的风险,从而带来安全隐患[1-2]
在线监测技术可为变速器和驱动桥提供主动性的润滑保护,及时发现故障并发出预警,从而根据齿轮油的实际劣化程度为用户提供准确的换油周期,降低传动系总成故障风险的同时避免因商用车的实际工况不同而造成的浪费。现有的齿轮油在线监测技术控制模型及功能过于单一,缺乏对换油指标的反馈,未能反映齿轮油的劣化程度,影响了诊断结果的可靠性和准确性,且存在技术成熟度低、电控系统成本高的问题,阻碍了其在商用车上的推广应用[3-4]
FPS2800传感器是当前较为先进的在线监测传感器,利用其特有的音叉技术可实现流体的温度、密度、介电常数、粘度的实时监测。音叉的主要材料是压电晶体,晶体表面有电极,当传感器处于供电状态时,音叉会以一定的频率谐振。当音叉浸没在润滑油中时,其表面所附油介质的有效质量发生变化,谐振频率也随之发生变化,利用密度与有效质量的关系、有效质量与谐振频率偏差的关系即可实现对油介质密度的测量。随着油品粘度的变化,音叉的等效电路的阻抗特性也会产生相应的改变,通过电容值与介电常数之间的映射关系可测得油液的介电常数。润滑油的温度通过传感器内部的电阻式温度计测得。FPS2800系列传感器基于控制器局域网(Controller Area Network,CAN)总线的J1939协议进行数据传输,便于与主控设备之间通信[5-6]
针对现有技术存在的问题,本研究选用FPS2800油品品质传感器,实现对齿轮油粘度、密度、介电常数、温度的多通道全方位监测,从而分析齿轮油在运行过程中的变化特性。
根据重负荷车辆齿轮油换油指标,造成油品失效的主要指标有运动粘度(100 ℃)变化率、水含量、Fe含量、酸值等。运动粘度(100 ℃)是齿轮油高温性能的指标,是流体动力润滑最为重要的物理特性,粘度大则耐负荷能力强,但给循环润滑带来困难,增加运动阻力,导致发热和动力损失。因此,车辆齿轮油粘度需控制在合理范围内,使齿面温度及摩擦热量保持在合理的水平,确保对齿轮的有效保护,从而延长油品寿命。
水分会促进齿轮油乳化,降低粘度和油膜强度,促使齿轮油氧化变质,加重酸性物质对齿轮表面的腐蚀,同时使油品中的添加剂失效。Fe是齿轮油中常见的金属成分,主要来源于齿轮的磨损,Fe含量过高会导致齿轮表面出现铁锈和磨损,铁锈会沉淀在齿轮表面,影响润滑效果,降低齿轮的使用寿命,监测Fe含量可直观反映出齿轮的磨损程度。酸值是保证齿轮不受腐蚀的指标之一,在使用过程中,因氧化分解作用,酸值不断提高,当酸值过高时,齿轮油的腐蚀性会随着酸值的提高而变大,传动系统的损耗也会随之增大,因此,应及时更换新油。
本研究搭建了齿轮油在线监测系统,分别对油样进行理化性能检测和在线监测,评价齿轮油衰变程度。实验室齿轮油在线监测系统包括传感器模块、信号转换模块、上机位等。当油液流过传感器时,完成数据的采集,再通过CAN总线发送到主板上,经过主板上的485信号将数据传到上机位,通过监测软件实时查看油液的状态参数,如图1所示。
粘度是衡量齿轮油润滑能力的一个重要指标,当油液流过齿轮表面时,持续的局部高温会使油品氧化,机油的粘度变化是反映齿轮油质量状态及剩余寿命的重要指标之一。实际应用中,在线监测的齿轮油粘度是某一工况温度下的实时粘度,目前国标 GB/T 30034—2013《重负荷车辆齿轮油(GL-5)换油指标》是参照100 ℃时的运动粘度规定的,因此,需要把在线监测的齿轮油实时粘度换算成100 ℃时的运动粘度。
由于FPS2800传感器所测粘度为动力粘度,因此,需要研究不同温度下齿轮油动力粘度与运动粘度之间的关系。取不同温度下的动力粘度与运动粘度值,同一温度点多次测量后取平均值,将二者的数据进行线性拟合,计算线性关系的回归系数,如图2所示。
图2可知,不同温度下齿轮油的动力粘度与运动粘度之间呈现很强的线性关系,线性拟合的回归系数R2达到99.73%。因此,在后续粘度建模中可用动力粘度直接取代运动粘度,降低在线监测系统的计算量,提高了系统粘度测量的精确度。
目前黏温模型较多,经试验验证,标准ASTM D341-17 Standard Practice For Viscosity-Temperature Charts For Liquid Petroleum Products中Walther公式在在线监测系统中有较强的通用性:

式中:v为运动粘度,T为温度,ab为常数。
当FPS2800传感器在温度T1时测得粘度值vT1后,可得到第1组黏温方程:
$lnln({v}_{T1}+0.7)=a+bln({T}_{1}+273.15)$
当FPS2800传感器在温度T2时测得粘度值vT2后,可得到第2组黏温方程:
$lnln({v}_{T2}+0.7)=a+bln({T}_{2}+273.15)$
由式(2)和式(3)可得ab的值,记作a1b1,即式(1)换算为:
$lnln(v+0.7)={a}_{1}+{b}_{1}ln(T+273.15)$
T=100 ℃代入式(4)中,即可得到100 ℃时齿轮油油质改变状态下的粘度值v1
多次循环采用以上方法,即当系统FPS2800传感器在温度为T3时测得粘度值vT3,再将数值代入Walther公式,然后与上一温度下的公式联合求解即可得到新一组的ab常数值,再将T=100 ℃代入新得到的公式中,依此类推,即可得到100 ℃时任意时刻齿轮油油质改变状态下的粘度值。
图3图4为2款换油里程为20×104 km的油品A与油品B新油黏温曲线,均为某主机厂变速箱及车桥现生产使用油品。受限于FPS2800传感器的粘度测量范围,二者黏温曲线的温度范围为60~130 ℃,由图3图4可知,油品A与油品B的黏温曲线变化趋势大致相同,油品A的粘度略高于油品B,与使用离线仪器所测的粘度结果相吻合。另外,在线所测新油粘度数据为后续行车油品粘度的判定提供了很好的参考,提高了粘度数据的可信度。
由于不同温度下齿轮油的动力粘度和运动粘度间呈现很好的线性关系,因此,可用动力粘度代替运动粘度进行判定。结合之前大量行车试验的经验值以及相关标准的规定确定系统粘度的预警值PV和报警值AV

式中:v2为100 ℃时齿轮油实时状态下的粘度值,v1为100 ℃时齿轮油新油状态下的粘度值。
通过试验研究温度对齿轮油介电常数的影响,将齿轮油从50 ℃加热至100 ℃,采用FPS2800传感器测得温度和介电常数,绘制齿轮油介电常数与温度的关系,如图5所示。
图5可知,介电常数随温度的升高缓慢减小。在温度小幅度变化时,介电常数变化较小,可忽略温度的影响。当温度变化较大时,对介电常数和温度进行线性拟合,利用关系式将不同温度下的介电常数进行线性转换即可。
当车辆在潮湿环境中行驶时,因存在热呼吸,停车气温降低,吸入的水分冷凝在齿轮表面,造成齿轮表面锈蚀和添加剂损失。水的介电常数比齿轮油的介电常数大,如果齿轮油中混入少量水分,会引起介电常数的明显变化。采用FPS2800测得齿轮油介电常数与水含量的关系如图6所示。
图6可知,随着水含量的增大,齿轮油的介电常数增大。当水含量小于0.5%时,介电常数随水含量的增长而急剧增长,二者基本上呈线性增长关系。当水含量大于0.5%时,随着水含量的增长,介电常数的增长趋势逐渐变缓。FPS2800传感器对水含量的灵敏度很高,水含量的微小增加就会造成传感器介电常数读数的迅速增大。
随着车辆行驶里程的增加,齿轮表面的摩擦磨损不断加剧,从而造成齿轮油中Fe含量的不断上升。Fe是影响齿轮油性能的重要污染因素,其以Fe离子的形式分布在齿轮油中,造成介电常数的改变。齿轮油介电常数与Fe含量的关系如图7所示。
图7可知,随着强导电性的Fe元素含量增大,齿轮油的介电常数呈上升趋势。与水相比,Fe含量对介电常数的影响并不明显,这是由于虽然Fe为良性导体,但其扩散能力和表面的附着能力都远不如水。另外,随着齿轮油中Fe含量的增加,介电常数的增加趋势有所放缓。
变速器和车桥在运行过程中,齿轮油中的部分碳氢化合物分子被氧化生成酸,添加剂也被逐渐消耗,使得油中的游离酸含量增加,加重了对齿轮表面的腐蚀,并在金属的催化作用下继续加速油品老化,不利于其正常工作。随着齿轮油中游离酸含量增加,在外电场作用下,酸中的H+和RCOO-离子发生离子极化,形成内电场抵消外电场强度,从而对齿轮油的介电常数产生影响。齿轮油介电常数与酸值含量的关系如图8所示。
图8可知,随着齿轮油酸值的上升,齿轮油的介电常数呈缓慢上升趋势。虽然酸值同样造成介电常数的增大,但相对水含量和Fe含量,酸值对介电常数的影响可以忽略不计。FPS2800传感器对酸值的灵敏性不高,酸值的上升并不会引起介电常数的明显升高。
通过上述试验分析,确定了齿轮油介电常数与常用理化性能指标之间的变化规律,验证了齿轮油水含量、Fe含量以及酸值与齿轮油介电常数变化趋向的一致性,证明了用介电常数作为评价齿轮油衰变程度的综合指标是可行的,可采用容错率好的反向传播(Back Propagation,BP)神经网络对齿轮油品质进行综合判断。在本模型中,第1级建立4个子神经网络,分别将校正后的粘度、酸值、Fe含量和水含量作为输入参数,第2级是对不同类型参数进行特征提取与FPS2800传感器实测参数建立映射关系,根据试验得到的阈值进行正常、预警、报警3个等级划分,从而得到齿轮油品质的判定结果。
a. 不同温度下齿轮油的动力粘度与运动粘度之间呈现强线性关系,粘度计算的过程中可以用动力粘度取代运动粘度,大幅降低在线监测系统的计算量。
b. 随齿轮油水含量、Fe含量和酸值升高,介电常数呈现上升趋势,三者对介电常数的影响程度依次为:水含量、Fe含量、酸值含量。
c. 齿轮油水含量、Fe含量以及酸值与介电常数的变化趋向一致,证明了用介电常数作为评价齿轮油衰变程度的综合指标是可行的。
