In this research, DC56D+ZM steel plate and DC56D+Z steel plate with coating thickness of 0.7 mm are taken as the research objects. The feasibility and mechanism of Zn-Al-Mg coated steel plate to solve stamping cracking are verified by using friction testing machine for sheet metal forming and stretching ribs, sheet comprehensive forming testing machine, scanning electron microscope, and MTS nanoindentation testing machine. The results show that the surface friction coefficient of the Zn-Al-Mg coating is 25% lower than that of the pure zinc coating. The forming limit performance of Zn-Al-Mg coated steel plates is better than that of pure zinc coated steel plates. Due to the finer grain size and higher hardness of the Zn-Al-Mg coating, the coating has a lower and more stable surface friction coefficient, which can significantly improve the forming performance of the steel plate and effectively improve the stamping cracking problem of automobile parts.

以镀层厚度均为0.7 mm的DC56D+ZM钢板和DC56D+Z钢板为研究对象,利用板材成形拉延筋摩擦试验机、板材综合成形试验机、扫描电镜和MTS纳米压痕试验机,试验验证锌铝镁镀层钢板解决冲压开裂的可行性和机理。结果表明:锌铝镁镀层表面摩擦因数较纯锌镀层低25%,锌铝镁镀层钢板成形极限性能优于纯锌镀层钢板;锌铝镁镀层细小的晶粒尺寸和较高的硬度使镀层具有更低、更稳定的表面摩擦因数,可显著提高钢板的成形性能,能够有效改善汽车零件的冲压开裂问题。

In this research, DC56D+ZM steel plate and DC56D+Z steel plate with coating thickness of 0.7 mm are taken as the research objects. The feasibility and mechanism of Zn-Al-Mg coated steel plate to solve stamping cracking are verified by using friction testing machine for sheet metal forming and stretching ribs, sheet comprehensive forming testing machine, scanning electron microscope, and MTS nanoindentation testing machine. The results show that the surface friction coefficient of the Zn-Al-Mg coating is 25% lower than that of the pure zinc coating. The forming limit performance of Zn-Al-Mg coated steel plates is better than that of pure zinc coated steel plates. Due to the finer grain size and higher hardness of the Zn-Al-Mg coating, the coating has a lower and more stable surface friction coefficient, which can significantly improve the forming performance of the steel plate and effectively improve the stamping cracking problem of automobile parts.

热镀锌钢板以锌为镀层,因其镀层均匀、附着力强和耐蚀性好等特点广泛应用于汽车、建筑和家电等行业[1-4]。随着热浸镀技术的发展,对钢板的各项性能要求逐步提高,大大推动了新型镀层钢板的出现[5]。锌铝镁镀层钢板的耐蚀性是纯锌镀层钢板的三倍乃至十几倍[6],基于此,汽车用锌铝镁镀层产品在厚度薄于纯锌镀层的基础上仍可获得优异的抗腐蚀性能,降低了锌的损耗和成本。同时,镁元素的添加使锌铝镁镀层具有更高的硬度、更好的耐磨性和更低、更稳定的摩擦因数[7-10]。锌铝镁镀层钢板的上述特点使其在汽车车身零件冲压成形方面较传统纯锌镀层钢板更具优势,能够从材料角度降低冲压开裂的发生几率。较低的摩擦因数有利于模具内的金属流动,较高的镀层硬度降低了汽车车身零件冲压过程中的镀层磨损,避免锌粉堆积导致零件开裂。
冲压开裂问题受钢板、模具以及钢板加工过程和润滑条件等因素共同影响。基于锌铝镁镀层与纯锌镀层钢板表面摩擦因数特性差异,探索锌铝镁镀层对汽车车身零件冲压开裂问题的改善效果,以期为锌铝镁镀层钢板在车身零件上的应用提供参考。
试验选材为某热镀锌产线生产的厚度为0.7 mm的纯锌镀层钢板DC56D+Z和锌铝镁镀层钢板DC56D+ZM,钢板合金成分和力学性能如表1表2所示。
2种镀层钢板基板DC56D的成分相同,退火工艺如表3所示。轧硬板退火热浸镀后,2种钢板的力学性能相近。
使用板材成形拉延筋摩擦试验机FCTI-20 kN,依据YB/T 4286—2012《金属材料薄板和薄带摩擦系数试验方法》中的平板摩擦法制定试验,设定夹持力为4 000 N,拉延距离为100 mm,拉延速度为150 mm/min。对上述纯锌镀层钢板和锌铝镁镀层钢板同一位置分别进行多次摩擦,对比2种钢板初始摩擦因数和多次摩擦后摩擦因数的变化,结果如图1所示。锌铝镁镀层初始表面摩擦因数相比于纯锌镀层低25%,经多次摩擦后,锌铝镁镀层表面摩擦因数降低近10%,纯锌镀层表面摩擦因数增长近34%。
使用Zwick BUP1000板材综合成形试验机,在2种镀层钢板表面不涂润滑油的情况下,测试钢板的成形极限,结果如图2所示。可以看出,相同试验条件下,锌铝镁镀层钢板承受更大的应变才出现开裂,具有更优良的成形性。
综上所述,锌铝镁镀层钢板相较于纯锌镀层钢板具有更低、更稳定的表面摩擦因数,使锌铝镁镀层钢板在变形过程中具有更好的成形性能。
为验证锌铝镁镀层钢板成形性能,选取某车型油底壳零件进行0.7 mm厚度纯锌镀层DC56D+Z钢板和锌铝镁镀层DC56D+ZM钢板的冲压对比试验。冲压设备为800 t液压拉伸试验机,冲压参数均设定为主缸压力16 MPa、压边力9 MPa,2种镀层钢板表面均不涂润滑油,冲压结果如图3所示。纯锌镀层钢板冲压的油底壳在深拉延位置出现开裂,锌铝镁镀层钢板冲压油底壳成形良好,无开裂问题。
综上,锌铝镁镀层钢板是一种相较于纯锌镀层钢板表面摩擦因数更低、更稳定的新型合金镀层钢板。锌铝镁镀层可以提升钢板的成形极限,在实际应用中,具有比纯锌镀层钢板更好的成形性能。
汽车车门内板是车身深冲难度最大的零件,极易发生冲压开裂问题。为验证锌铝镁镀层钢板在改善汽车车身零件冲压开裂问题中的效果,选用某车型的后车门内板进行0.7 mm厚度纯锌镀层DC56D+Z和锌铝镁镀层DC56D+ZM钢板的对比冲压试验。在冲压前,使用Argus网格应变仪对该零件进行网格试验分析,网格试验选取如图4所示的A、B、C、D、E共5个区域作为研究对象。冲压前先在纯锌钢板相应部位打印好网格,待零件冲压成形后,对网格区域进行扫描,从而得到零件各区域的成形极限图,网格分析整体见图4
从网格分析结果可知,此零件A区、B区成形安全裕度<10%,属于易开裂位置,如图5图6所示,减薄云图中红色区域为易减薄开裂位置,成形极限图从上到下的3条线分别代表0%、5%和10%安全裕度。
C区成形安全裕度≥10%,但因焊缝区受力复杂,差厚比的变化使厚板侧材料流动困难,焊缝容易向薄板侧偏移,薄板侧材料容易发生减薄开裂,D区也存在减薄开裂风险,但成形安全裕度≥10%,较充足,如图7~图9所示。
零件造型不改动的条件下,解决拼焊板的焊缝开裂的关键是增大两侧的材料流入量,避免发生减薄开裂。
基于以上分析,使用舒乐冲压机,分别冲压纯锌镀层钢板和锌铝镁镀层钢板100片。设定压机压力为(0.61±0.02) MPa,冲次为20次/min,压边圈压力为33 kN,纯锌镀层和锌铝镁镀层钢板表面均涂面密度为0.6 g/m2的同种润滑油。冲压后,锌铝镁镀层钢板无开裂,纯锌镀层钢板开裂达14件,A区域开裂7件,B区域开裂3件,C区域开裂4件。将冲压拉延后的零件进行对比,锌铝镁镀层钢板的边部流入量比纯锌镀层钢板大5~8 mm。
综上所述,对于纯锌镀层钢板冲压存在冲压开裂问题的汽车后门内板零件,锌铝镁镀层钢板因其表面更低、更稳定的摩擦因数,在冲压过程中钢板有更好的流动性,能够有效降低开裂发生率。
使用扫描电镜对纯锌镀层和锌铝镁镀层表面物相进行分析,纯锌镀层晶粒尺寸主要分布在240~560 μm范围内,如图10所示。
锌铝镁镀层纯锌相晶粒尺寸≤50 μm,锌镁和锌铝镁共晶相尺寸≤5 μm,如图11所示。对比可知,锌铝镁镀层晶粒尺寸远小于纯锌镀层晶粒,锌铝镁镀层通过晶粒细化可以达到更高的强度和硬度。
为进一步确认锌铝镁镀层与纯锌镀层硬度的差别,使用MTS纳米压痕试验机测试纯锌镀层和锌铝镁镀层的硬度,泊松比设定为0.25,其他参数采用设备默认值,检测位置如图12所示。纯锌镀层硬度为1.0~1.1 GPa,锌铝镁镀层纯锌相1.35~1.45 GPa,锌铝镁镀层共晶相硬度为1.7~1.8 GPa。锌铝镁镀层因更细的晶粒、更高的镀层硬度,在摩擦过程中表现出更低更稳定的摩擦因数。
为进一步贴近汽车零件实际冲压条件评价锌铝镁镀层与纯锌镀层钢板表面摩擦因数的差异,使用板材成形拉延筋摩擦试验机FCTI-20 kN,依据YB/T 4286—2012《金属材料 薄板和薄带 摩擦系数试验方法》中的平板摩擦法制定试验,拉延距离100 mm,在不同夹持力、不同温度和不同拉延速度下分别对比锌铝镁镀层钢板和纯锌镀层钢板表面摩擦因数。每组取10个检测点的均值作为最终试验结果,试验结果如表4~表6所示。
当夹持力分别为3 000 N、6 000 N时,锌铝镁镀层钢板、纯锌镀层钢板表面摩擦因数无明显差异,锌铝镁镀层表面摩擦因数比纯锌镀层低16.5%~17.5%;当夹持力为9 000 N时,锌铝镁镀层和纯锌镀层表面摩擦因数均有明显提升,锌铝镁镀层表面摩擦因数比纯锌镀层低8%。
锌铝镁镀层和纯锌镀层表面摩擦因数随温度升高,呈递增趋势,锌铝镁镀层表面摩擦因数仍明显小于纯锌镀层8%~20%。锌铝镁镀层和纯锌镀层表面摩擦系数均随拉延速度升高而降低,锌铝镁镀层表面摩擦系数仍低于纯锌镀层25%~28%。
拉深成形工艺中,摩擦因数对板料成形性能的影响具有双重性。对于凸缘、凹模圆角和凸模圆角等变形区或走料区,摩擦因数小可增加板料的流动性,提高零件的成形性能。而针对传力区,零件主要受径向拉应力,增大凸模与板料摩擦,有利于减小径向拉应力,降低传力区的开裂风险。但在板料拉延过程中,凸模镀铬硬化后表面变得很光滑,板料摩擦因数的降低对摩擦力减小带来的传力区开裂的不利影响有限,但摩擦因数降低,可明显降低压边圈、凹模圆角等变形区的摩擦阻力,板料流动性提高,零件开裂发生率降低。综合看来,板料拉延过程中,压边圈为主要变形区。此部分的摩擦对成形性能的影响要大于传力区,因此减小摩擦对板料拉延成形是有利的。
综上所述,锌铝镁镀层因其更细的晶粒度和更高的硬度,具有比纯锌镀层更低、更稳定的表面摩擦因数,这种优势在不同夹持力、不同温度和不同拉延速度下均稳定存在。
a.锌铝镁镀层钢板因其表面由硬度更高、晶粒更细小的纯锌相和共晶相组成,表面摩擦因数比传统纯锌镀层钢板低25%左右。
b.锌铝镁镀层钢板表面更低、更稳定的摩擦因数使其具有更优良的成形极限性能。对于冲压成形安全裕度不足、容易开裂的汽车车身零件,可以起到优化冲压开裂,提升冲压安全裕度的效果。
c.通过使用锌铝镁镀层钢板替换纯锌镀层钢板,可以大幅提升汽车车身零件冲压成形效果,提升安全裕度,改善效果稳定可推广。
