To address the issue of low efficiency and great subjective influence while the laborer using the oilstone to polish the surface defects of Body-In-White(BIW) parts, this paper proposes a virtual oilstone detection method, and elaborates a data 3D system based on a high-precision 3D scanner data acquisition and automatically analyzes the algorithm and steps of surface defects on automotive panels and BIW. Simulation experiments and online detection experiments of virtual production lines are used to verify the method. The results show that this method can detect BIW surface defects stably and improve the efficiency and accuracy of surface quality detection on the automotive production line.

为解决人工油石打磨检测白车身表面缺陷效率低、主观性评价影响较大的问题,提出了一种虚拟油石检测方法,阐述了其基于高精度3D扫描仪的3D数据采集系统,自动分析汽车覆盖件和白车身表面缺陷的算法及步骤,运用仿真试验和模拟实际生产线在线检测试验的方法进行验证,结果表明,该方法能够稳定检测白车身表面缺陷,提高汽车生产线表面质量检测的效率和精度。

To address the issue of low efficiency and great subjective influence while the laborer using the oilstone to polish the surface defects of Body-In-White(BIW) parts, this paper proposes a virtual oilstone detection method, and elaborates a data 3D system based on a high-precision 3D scanner data acquisition and automatically analyzes the algorithm and steps of surface defects on automotive panels and BIW. Simulation experiments and online detection experiments of virtual production lines are used to verify the method. The results show that this method can detect BIW surface defects stably and improve the efficiency and accuracy of surface quality detection on the automotive production line.

汽车在制造过程中,车身易出现的缺陷有凹坑、凸起、波浪等。在当前传统的汽车产线中,汽车覆盖件和白车身的表面质量检测普遍依赖人工检测,人工检测常用的手段包括:借助强光照射的目视检查,手套辅助的触摸检查以及油石打磨。其中,油石打磨[1-2]的方式应用较为广泛。
白车身焊装完成后,根据汽车覆盖件和白车身局部表面的特点,人工选择不同尺寸的油石按特定方向对表面进行打磨。如果待检测表面平整无缺陷,油石打磨过程中会对表面均匀着色。如果表面存在缺陷则会导致表面着色不均。根据打磨后的表面着色情况可对表面质量进行评估。
该方法耗时且有主观性,人员的技能、注意力直接影响评价结果,很难满足自动化生产线的需求。且传统方法的人工表面质量检测效率较低。研究表明[3],传统检测手段已经无法满足当前的检测要求,会延长缺陷修复的等待时间,增加缺陷修复成本。
随着3D扫描技术的发展,基于3D扫描仪的缺陷检测成为一种新的趋势[4]。为弥补传统检测手段的不足,本文提出一种虚拟油石检测方法。该方法基于高精度3D扫描仪采集的3D数据自动分析汽车覆盖件和白车身的表面质量,避免人工油石打磨对表面的影响,可减少表面质量检测过程对人工的依赖,有效提高检测的稳定性和一致性,提高汽车表面质量检测的效率和精度。
数据采集装置为条纹结构光3D扫描仪,如图1所示,包含1个投影仪和1个带有电荷耦合器件(Charge Coupled Device,CCD)图像传感器的数码相机。
投影仪向待扫描物体表面投射条纹结构光,CCD相机捕获物体表面反射的条纹结构光图像并基于捕获的结构光图像恢复物体表面的轮廓信息。
整个检测系统的硬件结构如图2所示,机械臂末端搭载数据采集装置,辊床承载车身且能够控制停止位置。
对于汽车覆盖件和白车身,数据采集装置无法通过一次拍摄覆盖待检测件的所有检测区域,须移动到不同的位置进行数据采集。因此,在数据采集前需要基于示教位置的标准车身对机械臂轨迹进行示教。
首先,基于待检测件的CAD模型以及3D扫描仪的工作参数(工作距离和视野)设计机械臂的工作路径,保证数据采集的准确性和完整性。然后,基于标准车身微调每一个采集位置,从而确保精确采集每个位置的数据。
示教完成后,系统存储微调后的机械臂工作路径及标准车身的示教位置。在后续数据采集过程中,汽车件到达标准车身示教位置后,机械臂按固定路径采集数据。
待检测件或标准件到达示教位置后,机械臂将按示教轨迹顺序采集每个位置的数据,或在特定的位置采集数据。
基于虚拟油石的白车身面品表面缺陷检测算法包含2个阶段:标准件示教阶段和待检测件在线检测阶段,如图3所示。
在标准件示教阶段,机械臂搭载数据采集装置按预定义的轨迹分别采集对应位置的数据并存储。同时,对每一个位置采集的数据定义有效检测区域、参考打磨方向和检测参数。
在线检测阶段,待检测件到达标准车身示教位置后,机械臂搭载数据采集装置按预定义的轨迹分别采集对应位置的数据,算法模块基于采集的数据进行缺陷检测和分析。
标准件示教配置如图4所示。首先选取一个白车身表面件作为标准件放置在机械臂搭载的数据采集装置的理想检测位置,对标准件进行数据采集,获得清晰的照片数据,并依据采集数据生成3D模型数据;然后,对标准件分块采集的照片数据划分出有限检测区域、配置标准件位置坐标等;最后,完成机械臂运行轨迹程序。
每一个位置采集的数据定义有效检测区域和对应检测区域的参考打磨方向。有效检测区域指数据稳定的区域,参考打磨方向与人工油石打磨方向一致,复杂曲面需分别评估。
将待检测件的表面3D数据按平整度划分为不同局部表面,对每个局部表面按照实际打磨方向设置标准打磨方向。提取表面3D数据中所有点的法向量,根据法向量的相似性对3D数据中所有点进行聚类。经过聚类后,将表面3D数据划分为若干个平整度高的局部表面,并对每个局部表面分别设置打磨方向。图5所示为某个区域和对应的参考打磨方向。基于3D数据和参考打磨方向计算该区域内所有的打磨方向。
在线检测的流程如图6所示。首先采集待检测汽车覆盖件或白车身表面的3D数据,基于待检测的汽车覆盖件或白车身表面的3D数据生成打磨方向和表面方向,然后,在表面评估阶段对每个待评估点Pi执行局部截面生成、局部界面线生成、局部质量评估,根据所得的偏差给出点的分类和等级。表面评估阶段对每个待检测点循环执行,直至完整评估整个待检测汽车覆盖件或白车身表面。
提取表面3D数据中所有位置的法向量的步骤为[5]:首先进行邻域搜索,搜索时利用3D扫描仪采集数据的空间特性提高搜索效率;然后开展平面拟合,基于搜索区域中的点拟合出平面。平面的法向量即为对应位置的标准表面方向。
在线数据采集过程中,由于存在系统误差,导致同一个位置采集的数据和对应位置标准车身的数据存在视觉偏差,因此,需要基于特征点对数据进行对齐,得到当前数据的标准打磨方向以及当前的蒙版区域。
逐点评估阶段需循环表面质量评估步骤,对待检测汽车覆盖件或白车身表面3D数据的每一个待评估点Pi执行如下步骤:
a. 局部平面生成。根据待评估点所在位置的打磨方向、表面方向以及位置信息生成局部平面。Pi的打磨方向为其所属对应标准件相应位置的打磨方向DiPi的表面方向为在上述步骤已经求得的Ni,根据DiNiPi生成局部表面Fi,如图7所示。
b. 局部截面生成。局部平面和待检测件的表面相交形成局部截面。如图8所示,根据局部表面Fi和待检测汽车覆盖件或白车身表面3D数据生成局部截面Li
c. 局部截面线生成。局部截面以当前评估点为中心生成长度为L的局部截面线。其中,L为人工打磨时使用的油石尺寸。如图8所示,以Pi为中心,在Li上截取长度为L的局部截面线liL根据经验和检测目标调整,如果检测的表面缺陷尺寸小,则选择较小的L,反之则选择较大的L。为检测不同尺寸的缺陷,可在同一个位置设置不同尺寸L的检测算子。
d. 局部质量评估。根据局部截面线拟合局部界面线,计算当前位置与局部截面线的偏差,根据偏差以及工艺参数确定当前点是否存在缺陷并根据偏差值确定缺陷等级。
图9所示,根据所述的局部截面线li得到局部截面线li上的所有3D点,根据3D点进行直线拟合,得到拟合后的直线 $\widehat{{l}_{i}}$。为得到更稳定的 $\widehat{{l}_{i}}$,可采用RANSAC直线拟合方法,使噪声或缺陷更具鲁棒性。计算待检测点Pi相对于拟合直线的偏差,根据偏差对待检测点Pi进行进一步分类和分级,可以根据偏差值对缺陷进行可视化显示。
为验证算法的可行性,基于仿真数据对算法进行定量分析和定性分析。
算法检测效果与缺陷尺寸、缺陷位置、3D扫描仪精度直接相关,因此,仿真数据涵盖了多种缺陷尺寸、面型和3D扫描仪精度。
数据仿真包含3D扫描仪仿真模块、白车身面型仿真模块、缺陷仿真模块。3D扫描仪仿真模块中,仿真3D扫描仪的分辨率为每英寸4 000像素×3 000像素,视野范围为300 mm×200 mm,工作距离为420 mm,景深为±20 mm。
在白车身面型仿真模块中,为准确和全面地对算法进行定量分析和定性分析,仿真的面型数据应尽量接近白车身面品的实际缺陷。为模拟多种白车身面品形状,仿真数据涵盖了平面和不规则弧面。
缺陷仿真模块能够基于白车身面型仿真模块生成的面型数据模拟白车身面品中的缺陷。常见的白车身表面缺陷深度范围为0.01~1.99 mm。仿真缺陷深度以步长为0.01 mm进行采样,采样结果的深度为分别为0.01 mm、0.02 mm、0.03 mm、……、1.99 mm。白车身表面缺陷的长度、宽度范围为50~110像素,缺陷尺寸范围涵盖了白车身面品上的常见缺陷尺寸。
为评估实际应用场景下3D扫描仪采集精度对算法的影响,仿真试验中生成了多种层次噪声的3D数据,多种层次噪声可模拟实际拍摄时由于相机本身精度限制和系统误差导致的噪声。图10~图12所示为不同层次噪声下平面上的缺陷仿真示意。表1所示为平面仿真数据的缺陷检测统计值。
图10中,第1行、第2行、第3行的缺陷深度分别为0.01 mm、0.02 mm、0.03 mm。
图11中,第1行、第2行、第3行的缺陷深度分别为0.01 mm、0.05 mm、0.10 mm。
通过平面和不规则弧面的数据仿真,深度>0.01 mm的不同尺寸(3~20 mm)的缺陷检测准确率为100%,可实现稳定可靠的检测。
为了验证算法的可行性,基于3D扫描仪采集的白车身数据,对算法进行了定量和定性分析。
试验利用3D扫描仪获取缺陷位置的3D数据,基于3D数据对缺陷进行评估。在实验室条件下进行缺陷策划、数据采集和检测测试,依据白车身奥迪特缺陷定义及分级标准进行分类和分级,整体检测准确率统计结果如表2所示,检测准确率为95.8%。
由结果可知,整体检测准确率基本满足在线实施的需求。受实验室条件限制,数据集制备有限,后续会在实际生产中进行更多的缺陷数据收集,同时重新训练和更新整体算法模型,达到更加稳定的检测效果。
本文提出一种基于高精度3D扫描仪采集的3D数据,自动分析汽车覆盖件和白车身表面质量的虚拟油石检测方法,经过模拟实际生产线场景的试验验证,能够稳定实现白车身表面缺陷检测,避免了人工油石打磨对车身表面的影响,减少了表面质量检测过程对人工的依赖和主观性的影响,能够有效提高检测的稳定性和一致性,提高汽车生产线表面质量检测的效率和精度。后续将研究基于数字化检测结果的自动机器人修复技术。
