With the increasing prevalence of small batch and multi variety production modes in the automotive manufacturing industry, engine companies have developed a large number of modular subpackage scenarios to address the differences in the number of workstations, personnel configuration, and process layout between different engines under this mode, and further enhance the efficiency, flexibility, and scalability of production lines. This paper takes an engine assembly production line as an example to compare the concepts and characteristics of 2 modes, namely, online subpackage and centralized subpackage. The design parameters of the 2 subpackage modes are explained, and a mathematical model of process quota is proposed. MATLAB is utilized to simulate the relationship between process quota and output in the centralized subpackage mode, and the critical conditions for lean management of the 2 subpackage modes are obtained to improve lean control capabilities and provide reference for subpackage planning of related production lines.

随着汽车制造业小批量、多品种生产模式的日益普遍,发动机企业为了应对此模式下各机型之间工位数量、人员配置、工艺布局等差距,进一步提升生产线高效化、柔性化和可扩展性能力,衍生出大量的模块化分装场景。以某发动机装配产线为例,对随线分装和集中分装2种模式的概念和特点进行了对比,对2种分装模式的设计参数进行说明,提出了工艺定额数学模型,并通过MATLAB对集中分装模式下工艺定额与产量的关系进行仿真模拟,得到两分装模式在精益性方面的临界条件,以提高精益管控能力,并为相关生产线分装规划提供参考。

随着汽车制造业小批量、多品种生产模式的日益普遍,发动机企业为了应对此模式下各机型之间工位数量、人员配置、工艺布局等差距,进一步提升生产线高效化、柔性化和可扩展性能力,衍生出大量的模块化分装场景。以某发动机装配产线为例,对随线分装和集中分装2种模式的概念和特点进行了对比,对2种分装模式的设计参数进行说明,提出了工艺定额数学模型,并通过MATLAB对集中分装模式下工艺定额与产量的关系进行仿真模拟,得到两分装模式在精益性方面的临界条件,以提高精益管控能力,并为相关生产线分装规划提供参考。

With the increasing prevalence of small batch and multi variety production modes in the automotive manufacturing industry, engine companies have developed a large number of modular subpackage scenarios to address the differences in the number of workstations, personnel configuration, and process layout between different engines under this mode, and further enhance the efficiency, flexibility, and scalability of production lines. This paper takes an engine assembly production line as an example to compare the concepts and characteristics of 2 modes, namely, online subpackage and centralized subpackage. The design parameters of the 2 subpackage modes are explained, and a mathematical model of process quota is proposed. MATLAB is utilized to simulate the relationship between process quota and output in the centralized subpackage mode, and the critical conditions for lean management of the 2 subpackage modes are obtained to improve lean control capabilities and provide reference for subpackage planning of related production lines.

发动机作为汽车制造过程中劳动密集型的环节,装配工艺复杂、制造过程各类生产要素众多、生产周期长、各产品间差异大,导致不同产品的制造周期不相等、操作人员配置和工艺布局差异明显,而且受供应链策略影响,众多零件分体供货,更增加了工艺规划难度,因此,越来越多的企业关注模块化分装场景的应用和优化[1-4]
行业针对生产线分装布局规划已经开展了许多研究。李华峰[5]指出,将多品种或多变型系列产品的变化规划至分装,可以提高总装线的柔性,为多品种共线创造条件。郑德权[6]等以轿车生产线为例,规划了整车分装工艺,总结分装装配的设计原则以及分装的优点。董晓光[7]通过工艺优化实现了分装与总装的同步,阐述了此分装规划下的收益。
分装工艺规划一般包含:
a.分装工艺过程设计,即根据产品输入,确定总成的大致装配顺序。
b.分装工艺过程规划,即结合产能、工位数、工艺定额、线平衡等设计参数规划出各工位的装配内容,同时需兼顾装配质量控制、安全环保、后续调整柔性等因素。
c.工艺布局规划,即结合分装、主线缓冲容量和产能规划配送节拍和配送量,结合零件尺寸、分装生产节拍等信息规划分装及总装工位布局。
然而现有文献鲜有对分装模式类型、应用场景等的细化研究,以及更深入的工艺规划设计。本文基于某发动机生产工厂的实际生产运营情况,深入讨论模块化分装工艺的类型和特点,并着重对随线分装和集中分装2种模式下工艺过程规划中的设计参数进行合理性研究,提出对应的工艺定额数学模型,并基于精益管理思想通过Matlab对集中分装模式下工艺定额与产量关系进行仿真,以期得到2种分装模式在精益性方面的临界条件,为企业提升分装工艺规划和精益生产能力提供借鉴。
随线分装模式指通过主生产线产品预拨此产品的分装信息至分装工位/产线,提前分装完成的总成组件要与主线产品/主体一对一装配使用。在发动机装配领域一般应用于缸盖、活塞、空压机、增压器、排气歧管等总成的分装场景。
a.适用范围:针对各产品的通用结构,各产品的总成结构在工艺规划、分装总工时上无明显差异。
b.产能要求:分装能力要高于或等于主线产能,以满足主线产品的正常使用需求。
c.区域规划:通常规划至主线需求工位旁,直接对接主线产品装配使用,减少物流转运消耗,提高与主线产品的一对一匹配效率。
根据生产纲领及未来预测产量确定生产能力,计算公式如下:

式中:RJPH为产能,WP为预测产量, T为每班的有效工时,D为每年的有效工作天数,N为生产班制,q为综合开动率。
某工厂预测产量为54 000台/年;每班的有效工时为7.5 h,每年的有效工作天数为270天,单班生产,综合开动率为90%,则可得需求产能为JPH29.6,则产线产能可按JPH30规划。
实际上产线的瓶颈节拍与产能息息相关,即瓶颈节拍越短,产能越高,具体关系为:

式中:Q为生产效率,P为托盘转运时间及制造执行系统( Manufacturing Execution System, MES)反应时间,Tmax为主线瓶颈节拍。
该工厂产能为JPH30,生产效率Q按80%计算,工位间转运时间及MES反应时间P取19 s,根据式(2)计算可得,瓶颈节拍为77 s。
因随线分装模式下分装产能要大于等于主线产能,所以分装工位工艺定额的计算公式如下:

式中:H为分装所需工艺定额数,即实际需要配置的操作人员数;T为某个分装总成单人分装完成所需的时间;Tmax为主线瓶颈节拍。
例如,该工厂分装缸盖超级总成下凸轮轴、摇臂、吊耳等结构所需时间为460 s,则在主线JPH30的产能下,缸盖分装线至少需配置6人完成分装作业;另综合考虑气门间隙调整的精益方案,投资自动设备完成调整检测,自动设备能力亦需满足主线JPH30产能要求,避免成为瓶颈工位无法供应主线建造需求。
集中分装模式是指针对差异产品的差异总成组件提前批量分装,在生产工单锁定后即可分装,建立一定量的库存供主线产品使用。
a.适用范围:针对所有产品的差异结构,各产品的总成结构在工艺规划、分装总工时上差异明显,甚至分装的总成组件为某产品的特有结构,例如A产品无需分装节温器、B产品需要分装节温器,则B产品所需分装的节温器为差异结构。
b.产能要求:因此模式可以提前批量分装,分装能力无需与主线产能严格匹配,则提前分装数量满足主线产品使用需求即可。
c.区域规划:因集中分装模式提前批量分装的特点,优先在主生产线外设置集中分装区域。一方面可以大幅度减少多品种小批量模式下主线物料空间不足的情况,另一方面集中分装区可以设置独立分装工位,将同一产品的不同分装工位集中布置,便于生产组织。
集中分装模式下,分装产能无需与主线产能严格匹配,因此工艺定额配置主要受当日所需分装机型产量影响:

式中:Tiki产品下第k个分装总成单人分装完成所需的时间;Pii产品当天产量;H为集中分装模式所需工艺定额数,T为提前分装时间;T1为补偿分装时间,即提前分装T小时完成的分装总成在主线需要消耗的时间;Q为生产效率。
理论上,T1可以无限迭代,因为提前分装的零件在主线消耗的过程中,分装区仍可以分装并继续供主线消耗使用,循环往复至无法满足主线消耗为止,但因后续迭代消耗影响逐渐减小,且出于简化公式考量,式中仅迭代消耗一次:

式中:T1为补偿分装时间,P1为提前分装T小时下的产量。
结合式(4)可得P1为:

综合式(4) ~式(6)可以得到集中分装模式下工艺定额和产量的关系如下:

其中,Tik可以依据实际分装区域布置,将某产品的多个分装单元进行组合求和,方便人员统一组织。
以某工厂为例,将A产品分装内容统一布置到集中分装一区,此区域分设4个分装工位,分别完成废气再循环(Exhaust Gas Recirculation, EGR)系统跨管、进气管、节温器和发动机控制模块(Engine Control Module, ECM)支架总成分装,占地147 m3,其余参数说明如下:
a.分装总工时Tik为1 200 s,包含拿取物料及总成物料摆放等时间。
b.提前分装时间T为2 h,提前分装时间受诸多条件影响,此处选用极限最小时间,即当天生产工单当天分装,在RJPH为30的产能条件下,主线发动机从上线到第一个分装总成需求点位需2 h,即提前分装时间2 h则可以满足主线发动机使用需求。选用极限最小时间可以有效避免分装异常情况导致的分装总成无法供应主线发动机使用情况。
c. Q为80%。
根据式(7)可以计算出不同日产下工艺定额配置。基于验证需求此处计算出日产15台需要工艺定额向上取整2人。
以某发动机工厂为例,装配区为如图1所示U型线, A、B、C、D分别为集中分装一区涉及的4个分装工位对应的主线合装工位。
又如4.1所述情况,日产15台的情况下,从开班在集中分装区配置2人,按A→B→C→D对应的分装顺序完成所有15台份的分装任务,记录各分装工时如表1所示。当日工单从上线到A需求点的时间为130 min,A需求点到B需求点的时间为100 min,因B、C、D 3个需求点位相近,此处不再细分,所有集中分装任务需保证各主线发动机的使用。
实际证明,A分装点15台分装任务需要18 min,远小于主线走线所需130 min,即A分装可满足A主线点使用需求,同理,其余分装工位亦能满足主线使用需求。但若仅配置1人,完成所有15台发动机所需分装任务需要300 min,但主线发动机走线时间仅230 min,无法满足供应。
集中分装工时仅141 min,远小于每班的有效工时7.5 h,其余时间可以支持其余集中分装区任务或进行其他日常业务,避免浪费。
同理,又以日产20、50、100分别论证按数学模型式(7)核算的人员是否能满足生产需求,结论是可以满足,证明数学模型的真实性。
Matlab是一款可用于算法开发、数据可视化、数据分析及数值计算的高级技术计算机语言和交互式环境的数学软件,广泛应用于需要数值计算和数据分析的领域[8]
本文通过Matlab对式(7)数学模型进行编程仿真,分别得到主线产能为JPH20和JPH30条件下,集中分装模式下分装一区工艺定额和产量的关系曲线,如图2所示。
其中不同主线产能对应的提前分装时间不同,JPH越低,主线发动机制造越慢,则在满足主线合装供应的前提下给予的提前分装时间越长。以该工厂为例,JPH20和JPH30对应的提前分装时间分别为3 h和2 h。
通过上文对2种分装模式下工艺定额数学模型的研究发现,在不同产量下选择何种分装模式更精益,即配置更少的工艺定额,是存在临界条件的。
以某发动机工厂为例,该工厂分装一区分装总工时为1 200 s,原分装模式为随线分装,在JPH30产能下,结合式(2)和式(3)得出随线分装模式下需要工艺定额15.6人,向上取整为16人。然而受小批量多品种影响,工厂有分装需求的日产量在30~100台不等,且波动大,原随线分装模式下的工艺定额过剩,出现了大量人员浪费。基于工厂精益运营管理需求,将随线分装模式切换为集中分装模式,结合图2中JPH30曲线关系,16人对应日产量可达175台,即175台为该工况下分装模式选择的临界点。若日产量低于175台,选用集中分装模式更精益,且可以随产品波动灵活组织生产;反之,选用随线分装模式更精益。
同理,基于上述条件亦可计算出JPH20产能下的临界点,如图3所示。
工厂经过分装模式切换,在保证交付的同时,将分装工艺定额由16人减至9人,并综合对排产的限制和灵活的生产组织模式有效支持了其余业务落地,为工厂带来了超300万收益。
另外由图3可知,主线产能越低,临界点条件即产量越低,可以指导企业进行不同分装区域、主线产能等相关工艺规划。
本文所提出的随线分装和集中分装模式的特点、工艺定额数学模型和应用均结合企业实际应用需求,2种分装模式特点不同,各有优劣,且从精益角度存在临界点,可结合实际业务需求选择所用模式。
另外,传统MES系统不便匹配本文所述分装模式下的复杂的防错能力。建议在分装规划时充分考虑分装防错能力的建立,如考虑开发独立系统对接ERP和MES系统,定制化建立分装防错能力。一方面可以应对复杂的分装场景,另一方面可以通过软件接口进行诸如分装库存、分装能力等相关内容的数字化呈现。
