Based on the complex structure of new energy vehicles, this paper studies the baking simulation technology. In order to solve the baking problems caused by the application of new materials to the coating process and avoid the baking defects in vehicle model launch and production, baking simulation software is used to simulate the coating electrophoresis baking. The paper performs synchronous engineering analysis, guides and evaluates the scheme of drying room renovation, and provides feasibility assessment and parametric suggestions.

基于新能源车型的复杂结构进行了烘烤仿真技术研究,为解决新材料的应用给涂装工艺带来的烘烤问题,避免车型在投产及生产过程中出现烘烤缺陷,使用烘烤仿真软件对涂装电泳烘烤过程进行仿真,开展同步工程分析,并对现场烘房改造方案进行评价,对方案进行可行性评估并提出参数化建议。

Based on the complex structure of new energy vehicles, this paper studies the baking simulation technology. In order to solve the baking problems caused by the application of new materials to the coating process and avoid the baking defects in vehicle model launch and production, baking simulation software is used to simulate the coating electrophoresis baking. The paper performs synchronous engineering analysis, guides and evaluates the scheme of drying room renovation, and provides feasibility assessment and parametric suggestions.

烘烤作为涂装工艺中的关键环节,直接关系到涂层固化效果、车身防腐性能及最终产品美观度,对焊装胶及涂装胶的固化都有极为重要的作用[1]。然而,烘烤过程涉及复杂的热传导、对流换热、辐射等多物理场耦合问题[2],传统方法难以全面、准确地预测并控制烘烤效果。因此,烘烤仿真技术的引入成为提升汽车涂装制造水平的关键技术。2010年,浙江工业大学就运用计算流体动力学(Computational Fluid Dynamics,CFD)软件Fluent进行数值模拟仿真,分析了车身烘房热风循环烘干特性,并提出了一种车身风道设计方法,设计了半圆形变截面风道结构,并进行工艺参数优化, 使加热升温成本降低了5%[3]
受电池安装的影响,新能源汽车底盘结构与传统车辆不同,尤其是车身下边梁内腔位,增加了多层加强板,因此在实际电泳烘烤过程中,该位置测温点经常出现保温时间不足的问题[4]。以新能源车型的下边梁作为研究对象,使用仿真技术还原车身温度变化,从车身材料、板材厚度、烘房结构、烘房温度设计等多方面展开研究,提出优化建议并进行虚拟仿真验证,以期提高车身下边梁部位的烘烤质量。
烘干加热有辐射加热和对流加热2种方式,辐射加热是利用辐射源发出的红外线电磁波加热物体,使其被物体吸收后转换成热能。它的优点在于加热速度快、效率高。但这种方式对于大件及形状复杂的物体会出现加热不均匀的现象,从而限制了其在汽车烘干流水线上的使用[5]。对流加热是将热空气作为媒介对物体进行加热。这种方式能够保证被加热物体受热均匀,目前,车辆制造过程中烘房主要采用热风循环烘干技术,以空气作为传热介质,通过对流加热方式将能量传递给工件烘干[6]。因此,车身在烘干过程中会受热传导、热对流、热辐射3种传热方式的共同影响,如烘房喷嘴的高温高速热风对车辆可吹区域的热对流加热、高温区域向低温区域的接触式热传导、内腔外板通过热辐射向内腔零件传热。结合烘房结构及汽车设计,对热传递过程进行分解,汽车的温度变化及规律简析如下:
a.在升温阶段,零件间的温差较小,主要为喷嘴和烘房中的热空气对外表面进行热对流加热,且单层钣金区域比多层钣金或结构复杂区域升温更快;
b.当外表面温度升高到一定程度后,温度差异变大,热传导方式作用增大,此时热对流与热传导共同作用,高温区域在被加热的同时也在向低温区域传递能量;
c.当温度达到一定程度时,热辐射作用更强,特别是对内腔零件的影响。
可见复杂车身结构下零件在烘烤过程中以不同热传导方式进行的吸热与放热在同一时间下是一个复杂的交互过程。而传统的零件工艺温度变化数据获取方式为对关注零件采用炉温测量仪器进行炉温测量,但此方法存在测量时间长、受车身结构和仪器限制、探点位置只能布置在可放置区域如可视的外表或内腔等局限。而复杂完整的内腔零件烘烤质量只能通过后期的车辆拆解观察,这也是烘烤风险难以发现、出现烘烤工艺问题难以处理的原因之一。
在新能源汽车中,除使用常规钢材外,还会采用大量的铝(镁)合金材料和热塑性复合材料等,不同的板材在烘烤过程中的升温效率不同。在相同热源烘烤情况下(190 ℃),对相同尺寸(0.5 m×0.5 m×1 mm)的塑料、铝、铁3种材料进行10 min的烘烤,并测量中心位置的温度变化,如图1所示,通过对比分析发现升温速率由高到低依次为塑料、铝板、铁板。在体积相同的情况下,塑料材质升温快的原因是其密度低,而铝升温快的原因是其热导率高。
通过对比发现,铝板的升温速率较快,但是在实际应用中,铝型材的厚度往往超过3 mm,如门槛区域,厚度越大,必然升温越慢,这也是使用铝型材易造成烘烤不良的根本原因。如图2所示,当铝的厚度增加到2 mm后,其升温速率将低于钢板,厚度对板材的升温影响较大。此现象与项目实际相符,门槛区域因考虑结构强度,铝的厚度约为5 mm,升温速率很低,已经影响了结构胶的固化效果。
与传统的燃油车型门槛设计相比,新能源车型因电池碰撞保护要求,需要在门槛内部新增挤压铝结构,提升碰撞溃缩稳定性,且需要在挤压铝内外侧涂结构胶,防止型材发生翻转,同时钢铝接触避免电化学腐蚀现象发生[7]。因此,挤压铝的使用不可避免,而因其强度、厚度要求均较高,造成门槛区域存在较大的烘烤不良风险,如图3所示,不同的结构设计对结构胶的固化影响很大。
根据经验分析,挤压铝体积越小,对结构胶的烘烤越有利,与钣金的接触面积越小越有利,半包结构升温比全包结构更有效[8]
在设计研发阶段可以通过烘烤仿真分析快速评估烤箱结构设计及工艺设备能力是否满足涂料固化窗口要求,避免因烤箱结构设计缺陷或工艺设备能力不足等因素引起的电泳/面漆烘烤不良、冷却后车身温度过高等风险,减少烤箱投产后的设计变更费用且避免电泳烘烤存储区过大造成空间浪费[9]。本文使用IPS OVEN仿真软件进行温度场分析,使用浸入网格边界法自动完成数模网格处理,使用风嘴数据模型进行参数化建模,并根据现场实际风量、温度控制参数、运动状态进行参数输入,通过对汽车在烘房中的情景再现,开展温度场分析,评估产品质量,仿真效果如图4所示。
软件自带烘房建模所需的常规喷嘴模型,如直径50~150 mm的圆形喷嘴和长方形风口等,在喷嘴模型中,具有热风粒子分布模型,如图5所示,能仿真不同类型的风口热量的分布状态,更好地进行烘烤仿真,并可以自定义喷嘴不同的位置分布、喷嘴角度、喷嘴风量等,支持生产线改造调试方案验证。
首先,根据生产线图纸完成风嘴布置,如图6a所示,并完成风嘴仿真布置,如图6b所示。
其次,对现场车辆进行烘烤炉温测量,如图7所示。
然后,如图8所示,对烘烤的各区段进行风量配置,并定义出风口的风速,将直接影响温度升温速率。
最后,如图9所示,对车辆的运动方向、运动速度及距离进行设置。
图10所示为温度分布云图,可以看出,受挤压铝的影响门槛区域,在整车烘烤过程中升温最慢,是烘烤不良风险的重点分析区域。
对门槛区域各点位进行炉温数据分析,结果如表1所示,发现满足烘烤要求,但是最佳烘烤时间均不足15 min,计划对门槛区域工艺条件进行调整。
图11所示为温度分布云图,可以看出,因门槛区域钣金温度低,结构胶受其影响,满足烘烤要求,但并未处于最佳烘烤条件。
通过对门槛前、后区域结构胶进行炉温数据分析,如表2所示,发现最佳温度烘烤时间均不足15 min,满足烘烤要求,但并非处于最佳烘烤条件。
通过对烘烤问题的解析可知,门槛区域烘烤风险主要因挤压铝材料比热容及其钣金厚度大,空腔填充较密集引起。因此,优化方向可以为在满足结构强度的基础上,减少局部区域的挤压铝料厚。
通过加强外部热量输入,使门槛区域升温速度更快,门槛外板更快达到最高温度。因挤压铝被完全包裹在内腔中,当门槛外板温度达到最高温度后,外部能量的输入将很难影响内腔升温效率,因此,烘房整改措施主要在烘房的前段,由烘烤仿真结果可知,如图12所示,门槛外板在约第800 s进入第3段升温区时已达到最高烘烤温度,因此,后续改造均在烘房的第1、第2段升温区。在第1区和第2区,门槛区域增加底部送风,提高门槛升温效率。
抛弃常见的从外部车身加热的方式,寻求从内部加热挤压铝结构减少温度差的方案,如感应加热,感应线圈通过电磁感应产生感应电流实现电能的传递,在工件内部,电能转换成热能使其升温,从根本优化门槛烘烤风险[10]。加热设备只能在进烘房前安装,因此预热后必然存在热量损失,通过图13烘烤仿真对比可以发现,如果预热至100 ℃后进入烘房,挤压铝很快降温至60 ℃左右,对后续的烘烤贡献有限,而如果预热至200 ℃,可以使挤压铝保持在90 ℃以上,效果更明显。
同时需要评估电泳漆在60 s的节拍内快速加热至200 ℃是否影响涂层质量。如图14所示,通过2次小样加热试验,挤压铝加热面在60 s内可加热至200 ℃,设备极限升温时间可缩短至5 s,满足升温效率需求。当升温时间为60 s时,工件整体温度均匀,且加热完成后的小样可正常电泳烘烤,烤后漆面质量满足要求,方案可行。
在烘烤仿真软件中,对如表3所示各可行方案进行多方案验证,其中具体实施内容如下:
a.在第1区、第2区增加底部送风;
b.挤压铝部分结构边料厚优化,通过验证结构强度满足产品需求,可实施;
c.通过外置加热设备在进烘房前将挤压铝预热至200 ℃。
通过方案对比可以发现,增加底部送风对门槛的温度改善效果最显著,方案2~方案4均满足质量要求。结合项目实际情况,最终方案推进情况如下:
a.确认实施生产线烘房改造增加底部送风;
b.确认实施产品设计上减小铝铸件的厚度;
c.产品投产后验证烘烤质量,按需使用外置设备将挤压铝预热至200 ℃;
d.保留措施为,对胶性能进行提升,降低烘烤要求。
烘烤仿真与实车炉温数据对比,如图15所示,仿真与实测匹配度在90%以上,温度场仿真精度高,仿真方案评估结果可靠。
a.烘烤仿真技术可复现实际烘房中的温度变化过程,规避传统烘烤调试的经验试错方式,对烘烤方案的合理性、车型结构设计合理性提前进行评估与优化,降低了试错成本,同时解决了产品烘烤质量内腔调控的问题,提升产品涂层烘烤质量;
b.通过仿真与实测炉温数据对比分析,仿真结果与实测值偏差在5%以内,仿真结果的置信度较高;
c.烘烤仿真软件通过数值化、可视化直观展现产品的烘烤温度效果,可以有效避免当前烘烤方案设计的盲目性,不再局限于反复迭代的“测试验证-修改设计”串行设计优化,能显著缩短烘房设备的调试周期;
d.通过对各种方案的对比分析,对于门槛烘烤不良问题,底部增加送风和降低料厚是有效的方案,可以在产品的不同阶段进行实施;
