In order to improve the quality of automotive DTS, a multi-level local datum system tolerance design is established on the vehicle body assembly according to the requirements of the whole vehicle DTS goals. By introducing local datum virtual fixtures in the 3D tolerance analysis software 3DCS, parts are assembled into different datum systems, and the tolerance correlation relationship between each level datum is established, achieving the rationality verification of the datum tolerance design at each level of the vehicle body. And the analysis results are incorporated into the design of the vehicle’s Coordinate Measuring Machining(CMM) and chimeric check fixture, as well as the requirements for testing tolerances, to ensure the rationalization of the evaluation of the manufacturing deviation of the vehicle assembly. The vehicle’s DTS goals have been achieved through virtual and real verification.

为提高汽车整车尺寸公差规范(DTS)精致目标达成质量,根据整车DTS目标要求,在车身总成上建立多层级基准体系公差设计,通过在三维公差分析软件3DCS中引入局部基准虚拟检具,将零件装配到不同基准体系下,建立各层级基准间的公差关联关系,实现了车身各层级基准公差设计的合理性验证,并参考分析结果进行车身三坐标测量设备、嵌合检具方案设计和检测公差要求设计,进而保证车身总成制造精度偏差评价的合理性,通过虚、实验证保证整车DTS目标达成。

In order to improve the quality of automotive DTS, a multi-level local datum system tolerance design is established on the vehicle body assembly according to the requirements of the whole vehicle DTS goals. By introducing local datum virtual fixtures in the 3D tolerance analysis software 3DCS, parts are assembled into different datum systems, and the tolerance correlation relationship between each level datum is established, achieving the rationality verification of the datum tolerance design at each level of the vehicle body. And the analysis results are incorporated into the design of the vehicle’s Coordinate Measuring Machining(CMM) and chimeric check fixture, as well as the requirements for testing tolerances, to ensure the rationalization of the evaluation of the manufacturing deviation of the vehicle assembly. The vehicle’s DTS goals have been achieved through virtual and real verification.

乘用车在产品设计、制造、装配以及检测过程中,涉及设计偏差、零件制造偏差、装配过程偏差和质量检测偏差等偏差源[1],会体现在整车外观缝隙上,直接影响用户的主观感知品质。为保证整车尺寸公差规范(Dimensional Technical Specifications,DTS)精致目标有效达成,目前大部分主机厂在工程开发阶段利用三维公差分析软件,仿真验证各总成和零件的几何尺寸与公差(Geometric Dimensioning and Tolerancing,GD&T)对整车DTS目标达成的影响。对于车身覆盖件或白车身焊接总成等大尺寸零部件,采用主基准下的公差进行建模分析,为降低超差风险,往往会对零部件局部公差要求过于严格,造成零件公差实现困难或制造成本增加[2]
付红圣[3]提出一种在三维尺寸偏差分析软件3DCS中建立子基准以实现基准转换、公差分配,且可用实际生产数据封闭环验证的公差设计方法,将部分零件在子基准下建模,实现了局部位置DTS的公差分析。
本文根据整车DTS目标要求,开展零部件公差分析和验证,建立车身总成多层级基准体系公差设计,缩短了尺寸链,降低了零部件局部公差要求,解决了因零件公差设定过严导致的公差实现困难或制造成本增加问题。在三维公差分析模型搭建中,引入各层级局部基准虚拟检具,结合零件装配关系和DTS目标要求,将零件装配到不同的基准体系下,建立主基准与局部基准、上层级局部基准与下层级局部基准之间的公差关联关系,实现了整车DTS公差设计的整体性和系统性分析验证,并参考验证结果进行GD&T图纸和车身检测方案设计,实现了公差虚拟验证和实车评价有机结合,保证整车DTS精度目标有效达成。
在乘用车设计上,为提升整车局部精度,根据零部件装配关系,在多层级基准下开展公差设计,从而实现零件局部精度控制,满足不同层级基准体系下的公差即可满足车身匹配需求。主基准体系下的公差仅控制局部安装点在整车上的位置,可适当放大局部安装点相对于主基准的公差,从而降低公差控制难度。采用局部基准体系设计,不仅可以在满足设计意图的前提下降低设计对制造的要求,且因分析尺寸问题时弱化或无需全部追溯到大零件的主基准[3],还可缩短尺寸链。下面举例说明应用局部基准的优势。
在相同DTS目标要求下,B零件装配到A零件上,采用概率法进行尺寸链评估,在主基准基础上进行公差设计,A零件被测要素面轮廓度要求为±0.5 mm,如图1所示;在增加局部基准基础上进行公差设计,A零件被测要素面轮廓度要求在局部基准下可放宽至±0.7 mm,弱化了零件A在主基准下的公差要求,二者的计算结果相同,如图2所示。
根据DTS目标定义,结合产品结构、工艺方案、尺寸设计集成等,对乘用车零部件进行定位和公差设计,其中,车身多层级基准体系设计尤为重要。首先,考虑零件自身重力等变形影响,基于N-2-1定位原则,完成车身总成主基准的设计。其次,进行车身总成前部、侧部、后部、内饰区域第一层级局部基准设计,作为区域的主基准,要尽可能涵盖该区域所有零部件的装配关系,确保装配工装定位的准确性和统一性。然后,结合各区域DTS匹配关系在车身前部、侧部、后部、内饰第一层级局部基准下,分别构建与零部件一一对应的虚拟零件检具,同时将匹配零部件按照装配顺序和匹配关系进行排序,该排序下各零部件对应的虚拟零件检具定位分别作为第二至第n层局部基准。
在车身零部件定位基准和工装夹具设计过程中,要体现各层级局部基准的继承性和可控制性(即局部基准出现偏差可通过工装进行修正或调整,使其偏离理论值可控)。同时,相对于主基准,局部基准内部要素尽量在一道工序上进行冲压或焊接,缩短主基准与局部基准、局部基准与局部基准、局部基准内部要素之间的尺寸链。并且各层级基准要满足基准设计的N-2-1定位准则、网格平行性原则,且与车身各级分总成定位基准保持一致,实现车身多层级基准制造的准确性和稳定性,车身多层级基准体系如图3所示。
基于多层基准体系,在公差设计时采用组合公差实现了多层级基准公差要求在图纸上的表达,如表1所示,上层为主基准体系下的公差要求,中层为第一层级局部基准体系下的公差要求,下层为第二层级局部基准体系下的公差要求。
3DCS软件强调数字化装配的变化模拟和Web检测数据的数据管理。尺寸工程要求在实际部件和装配的基础上符合预先确定的相关尺寸,而3DCS能够准确确定和传达装配需求,简化产品验证工艺,降低制造成本。
搭建三维模型时,如果同一装配模型中同一零部件同时被赋予主基准下的公差和局部基准下的公差,会影响计算结果的准确性,一般需通过2个装配模型分别输出结果,建模后期优化工作量大,需要同时优化2个装配模型同处问题,且仿真不同区域DTS时需关闭其中的某些装配模型,增加了模型优化时间,影响了分析效率和质量。
为解决上述问题,引入虚拟局部基准检具,将零件装配至不同的基准体系下,建立主基准与局部基准、上层局部基准与下层局部基准之间的公差关联关系,实现了整车DTS公差分析的整体性和系统性。
图4所示,零件乙和零件丙分别装配到零件甲上,同时,需要满足各零件之间的装配间隙质量目标要求。
首先,对零件甲进行系统的多层级基准体系设计,其中A/B/C为主基准,D/E/F为第一层级局部基准,G/H/J为第二层级局部基准,如图5所示。
其次,在实际生产中,为保证零件乙和零件丙能够按照质量要求安装至零件甲上,可设计局部基准检具模块(乙检块和丙检块)来控制零件甲的尺寸精度要求。因此,采用同样的原理,在3DCS软件内根据零件甲的多层级局部基准要求,构建虚拟局部基准检具来表达各层级局部基准的公差要求,并参与系统公差分析,建模装配过程如图6所示。
具体公差设置与操作如下:
a. 将零件甲拆分成零件甲(主基准)、2个虚拟局部基准检具模块乙检块和丙检块,在零件甲(主基准)上建立主基准A/B/C公差要求。
b. 在虚拟局部基准检具模块(乙检块)上建立基于第一级局部基准D/E/F的公差要求。
c. 在虚拟局部基准检具模块(丙检块)上建立基于第二级局部基准G/H/J的公差要求。
d. 当模拟零件乙与零件甲的间隙目标要求时,只需将零件乙安装到虚拟局部基准检具模块(乙检块)上,定义测量和公差即可完成公差分析。
e. 当模拟零件丙与零件甲的间隙目标要求时,只需将零件丙安装到虚拟局部基准检具模块(丙检块)上,定义测量和公差即可完成公差分析。
f. 当模拟零件乙与零件丙的间隙目标要求时,首先,将丙检块安装到乙检块上,其次,将零件乙安装到乙检块上,将零件丙安装到丙检块上,定义测量和公差即可完成公差分析。
g. 将乙检块安装到零件甲(主基准)上,然后将零件乙安装到乙检块上,建立测量关系时既可基于主基准进行,也可基于局部基准进行,根据测量点所在零件位置选择赋公差基准(主基准或局部基准),这样在同一模型中能够同时验证2种基准体系下的公差设计结果。
通过以上建模方案,实现主基准与局部基准、上层局部基准与下层局部基准以及局部基准内部公差关联关系,可有效开展公差设计的整体性和系统性验证。
本文案例基于某车型尾灯及饰框总成周边的DTS质量目标要求,采用白车身多层级局部基准体系进行DTS公差设计验证。
根据汽车产品感知质量要求,结合汽车产品的市场定位和制造能力,完成整车DTS目标设定。尾灯及饰框总成与侧围、保险杠、后背门匹配,整车DTS目标设定如图7所示。
尾灯及饰框总成定位基准及公差设计如图8图9所示。
由于尾灯及饰框总成四周均与其他零件存在匹配关系,其车身多层级定位基准设计和公差关系相对复杂,其中,A/B/C为车身主基准,如图10所示。
X/Y/Z为车身后部第一层级局部基准及相对应的公差要求(后背门总成嵌合检具),如图11所示。
AA/AB/AC/AD为车身后部第二层级局部基准及相对应的公差要求(尾灯及饰框总成嵌合检具),如图12所示。
AJ/AK/AL为车身后部第三层级局部基准及公差要求(后保险杠支架嵌合检具),如图13所示。
采用车身多层级基准体系建模,根据车身主基准和各层级局部基准设计关系,引入局部基准嵌合检具虚拟零件,参与整车建模过程。建模思路如下:
a. 尾灯及饰框总成与后背门总成之间存在DTS匹配关系,首先将车身第一层级局部基准(后背门总成X/Y/Z)安装到车身主基准上,其次将后背门总成通过工装装配到车身第一层级局部基准(后背门总成X/Y/Z)上,然后将车身第二层级局部基准(尾灯及饰框总成AA/AB/AC/AD)安装到车身第一层级局部基准(后背门总成X/Y/Z)上,最后将尾灯及饰框总成安装到车身第二层级局部基准(尾灯及饰框总成AA/AB/AC/AD)上,并给出相应的局部基准下的安装孔位、安装面、匹配面等公差要求,进行尾灯及饰框总成与后背门的DTS定义目标分析验证。
b. 尾灯及饰框总成与侧围之间存在DTS匹配关系,直接采用局部基准建模方案。将尾灯及饰框总成装配到车身后部第二层级局部基准(尾灯及饰框局部基准AA/AB/AC/AD)模型中,并给出该局部基准(AA/AB/AC/AD)下的侧围安装孔位、匹配面等公差要求,进行尾灯及饰框总成与侧围的DTS定义目标分析验证。
c. 尾灯及饰框总成与后保险杠总成之间存在DTS匹配关系,直接采用局部基准建模方案。先将尾灯及饰框总成装配到车身第二层级局部基准(尾灯及饰框局部基准AA/AB/AC/AD)模型中。然后将车身后部第三层级局部基准(后保险杠支架局部基准AJ/AK/AL)装配到车身第二层级局部基准(尾灯及饰框局部基准AA/AB/AC/AD)模型中,再依次将后保险杠支架装配到白车身后部第三层级局部基准(后保险杠支架AJ/AK/AL)中,后保险杠总成安装到后保险杠支架上,并给出相应的局部基准下的安装孔位、安装面、匹配面等公差要求,进行尾灯及饰框总成与后保险杠的DTS定义目标分析验证。3DCS中的建模装配树如图14所示。
完成装配、测量、公差设置后,运行5 000次,计算结果如下:
尾灯及饰框总成与后背门总成间隙超差概率为3.82%,如图15所示;尾灯及饰框总成与车身间隙超差概率为2.36%,如图16所示;尾灯及饰框总成与后保间隙超差概率为4.68%,如图17所示。以上分析结果均<5%,满足DTS设计要求。
依据车身多层基准体系设计及公差要求,结合三维公差仿真分析验证结果,完成车身总成检测方案规划。一般零部件检测采用三坐标测量或检具测量2种形式,车身主基准下的公差要求采用三坐标测量方案较为合理。车身多层级局部基准测量既可采用三坐标测量方案,也可采用嵌合检具方案。与三坐标测量相比,检具测量可在车间生产现场快速、直观判断车身尺寸偏差,如图18所示。
采用三坐标测量方案进行车身主基准下的公差测量,如图19所示,判断对应零部件在车身上的安装孔、匹配面的尺寸精度是否满足车身主基准的公差设计要求。
采用嵌合检具的方式进行车身多层级局部基准公差测量,如图20所示,判断各零部件在车身上的安装孔、匹配面的尺寸精度是否符合局部基准下设计的公差要求。嵌合检具的作用是在车身焊接总成制造过程中,提前模拟总装零部件装配在车身上的情况,快速确认车身偏差问题,用于检测监控车身的焊接精度和外观配合效果。
采用楔形尺或塞尺,进行实车DTS数据测量评价验证,共计完成5组30辆份数据,尾灯及饰框总成与后背门总成间隙整体超差概率为4.69%,如图21所示;尾灯及饰框总成与车身间隙整体超差概率为1.35%,如图22所示;尾灯及饰框总成与后保险杠间隙整体超差概率为4.37%,如图23所示。以上测量结果均<5%,满足DTS设计要求。
当测量结果出现不合格时,采用偏差源诊断,对比基于设计输入(3DCS+GD&T)和工厂数据(3DCS+CMM+检具)的分析结果,并结合敏感度(Sensitivity)分析和几何因素(Geo Factor)分析,确定真实偏差源。通过改善偏差源,提升产品精致质量,并通过产品总成级实测数据对基于工厂数据(3DCS+CMM+检具)的偏差分析模型的预测效果进行验证[1]
在三维公差建模分析中,采用车身多层级基准系统建模,引入局部基准嵌合检具虚拟零件,实现了各层级基准公差设计的合理性验证,建立了各层级基准下的公差要求与整车DTS目标之间的关联关系,验证了各层级基准之间公差要求设计的合理性。同时,解决了在同一装配模型中同一零部件不能同时赋予主基准下的公差和局部基准下的公差所产生的冲突问题,改变了以往需要通过多个装配模型分别输出结果,造成建模后期优化工作量大的问题,提升了模型分析工作的效率和质量。根据分析结果将零部件主基准下的公差要求落实到三坐标测量方案中,局部基准下的公差要求落实到嵌合检具公差设计上,实现了车身各层级基准和公差设计的有效性评价,能够快速识别车身焊接总成制造精度偏差对整车DTS的影响,有利于问题快速解决。
