In order to constantly improve the manufacturing flexibility of Body-In-White production lines and optimize the usable load capacity of industrial robots in welding shops, the paper elaborates the optimization techniques of serial robot tool system under the multi-constraints of engineering retrofit design. In the design of welding robotic non-standardized tool, such as gripper, welding gun and riveting gun, while considering its function structure, reliability and economy, measures are implemented comprehensively according to the process design scheme from dimensions including machine, material, method, measurement and environment, which are verified through simulation analysis and actual measurement, so as to achieve the technical goal of the robotic tool load optimization. Moreover, the practical effects of the optimization techniques in three typical cases are illustrated.

为持续提升白车身自动线的柔性化适应能力,优化焊装工业机器人的可用负载能力,依据机器人负载优化技术原理,重点阐明了串联式机器人工具系统在工程改造设计多约束条件下的优化技术措施。在焊装机器人抓具、焊枪及铆枪等非标工具系统的设计中,在考虑其功能结构、可靠性及经济性的同时,根据工艺设计方案,从机、料、法、测、环等维度综合施策,通过仿真解析及实际测量等手段加以验证,从而达到优化机器人工具负载的技术目标,并用3个案例说明了优化技术应用的综合实施效果。

In order to constantly improve the manufacturing flexibility of Body-In-White production lines and optimize the usable load capacity of industrial robots in welding shops, the paper elaborates the optimization techniques of serial robot tool system under the multi-constraints of engineering retrofit design. In the design of welding robotic non-standardized tool, such as gripper, welding gun and riveting gun, while considering its function structure, reliability and economy, measures are implemented comprehensively according to the process design scheme from dimensions including machine, material, method, measurement and environment, which are verified through simulation analysis and actual measurement, so as to achieve the technical goal of the robotic tool load optimization. Moreover, the practical effects of the optimization techniques in three typical cases are illustrated.

汽车焊装自动生产线的机器人大多为6个旋转关节轴串联式工业机器人。在对既有焊装生产线改造设计时,与原有机器人J6轴末端机械联接的工具系统(如抓具、焊枪及铆枪等)的种类和结构经常发生变更,与之关联的机器人可用负载[1]会随之变更。通过优化改造关联工具系统的质量及构型,适度为机器人预留负载裕量[1],提升机器人可用负载能力,具有重要意义:有助于提升机器人单轴定位精度,机器人末端的外加负载较小时,机器人单轴(如臂部J3和腕部J4轴)定位精度较高[2];有助于提升机器人轴组的可靠性,机器人轴组(多指臂部J2、J3轴和腕部J4、J5、J6轴)的单轴负载率处于较优区间时,机器人各轴可全速运行,快速完成工艺规定的作业循环,并可预防机器人轴组传动异常或驱动电机的运转异响[1];有助于焊装车间的电能降耗,文献[3]提到,德国2016年工业领域机器人的电能消耗占比为1%,其中汽车制造行业的电能消耗占比为20%,文献[4]通过对额定负载为130 kg的川崎ZZX130L型机器人的试验研究得出,在相同试验条件下机器人有效负载从25 kg提高至65 kg后,J2轴电能消耗增加2 kW·h,J3轴增加7 kW·h;95%置信度的方差分析结果表明,有效负载(及电机壳温升)对J3轴电耗的贡献在2%以内;有助于提升自动线的柔性适应能力,机器人轴组的单轴负载裕量充足时,工具侧改造空间越大,对车型产品(工件)结构差异的适应性越强,可提升既有产线的柔性适应能力。
本文以六轴串联关节机器人的工具系统为研究对象,重点阐述焊装机器人工具系统(抓具、焊枪及铆枪等)在工艺方案详细设计时,从机、料、法、测、环维度总结的负载优化技术措施,并通过3个案例说明工具系统优化技术应用的效果。
机器人可用负载[1]包括末端执行系统的有效负载(Payload)和管线包等附件引起的附加负载。对于联带抓具、压具等末端执行系统的机器人,其有效负载是由工具系统及工件系统的自重带来的。当不考虑附加负载及工件系统负载时,机器人可用负载由工具系统的负载表征。工具系统负载的相关物理量为工具系统质量Pt、机器人单轴的重力矩Mt和转动惯量It。优化以上物理量的相关参数(如重力矩力臂及旋转半径等[1])从而优化机器人工具系统的负载,是采取优化技术措施的基本原理。
工具系统质量Pt即工具系统的总质量。从机器人(J6轴)末端起始,工具系统主要由过渡板、换向盘组和工具本体(例如焊枪)组成,如图1所示。其中,过渡板是机器人末端执行器的连接装置[5],换向盘组是机器人末端执行器的自动更换系统。降低任何一个组件的质量,工具系统质量均会降低,工具质量百分比随之降低,有利于机器人可用负载裕量的增加。
机器人单轴的重力矩Mt是由加载到机器人末端工具系统自身重力带来的扭矩。工具系统的质量Pt和重力臂Lt决定重力矩Mt[1]。当Pt一定时,缩短Lt,机器人单轴(特别是腕部J4~J6轴,或者依次记为R、B、T轴,如图2所示)所受的重力矩降低,其重力矩负荷率随之降低。如图3所示,在机器人默认工具坐标系O-XF-YF-ZF下,Lt一般可分解为沿XFYFZF方向的分量LxLyLz。减小这3个分量中的任意1个,Lt就会减小。
机器人末端的工具系统转动时,工具系统对机器人各轴(特别是腕部轴)的转动惯量It取决于工具系统组件的外观尺寸、质量分布和机器人构型。当机器人构型确定时,机器人末端工具系统负载主要受工具系统组件外观尺寸及其质量分布影响。如图3所示,在工具坐标系O-XF-YF-ZF下,工具系统绕XFYFZF的平行轴(经过重心)的转动惯量分别记为IxIyIz
此外,在工具系统各组件均为刚体的情况下,其质心与重心重合。机器人末端工具系统的重心坐标位置除与工具系统的外形尺寸有关外,还与工具系统的质量分布有关[6]
机器人工具负载优化受工具系统功能结构、刚度、强度以及技术经济性方面的约束。
焊装机器人工具系统从使用功能上分为抓具、焊枪、铆枪、涂胶枪及滚头,如表1所示。
保证机器人工具系统的刚度和强度是机械可靠性及优化工具负载的基本前提,工程中主要借助有限元技术分析具体工具结构的刚度及强度。例如,较大喉深(≥500 mm)的焊枪还需利用有限元技术分析确定上、下电极对中时的滑移量是否符合制造要求。此外,本文4.3节详细说明了利用有限元技术提升抓具铝合金框架的刚度示例。
在工艺设计中,优化工具负载尽管会增加用料和工时成本,但有利于降低机器人实际负荷,延长机器人使用寿命,降低机器人电耗。因此,工具负载设计及优化过程中需要把握固定成本及可变费用之间的平衡。另外,工具设计及制造的系列化和标准化也是降低制造成本和工艺投资的有效措施。
优化工具负载的技术措施主要是依据优化技术原理,在满足工序作业可达要求的基础上,从机、料、法、测、环5个维度结合工艺设计方案提出并实施。实施过程需要设计、仿真、制造及安装调试环节的人员合作完成。
机的维度内容包括工具结构、过渡板结构、换向盘结构、管线包型式。工具(焊枪如图1所示,抓具如图4所示)结构组成中,根据焊接或搬运的功能需求和具体约束因素,从不同的结构型式中优选,可显著改善机器人可用负载状态。
图1所示的焊枪系统结构中,取消了焊枪与机器人本体间的2个铁质过渡板及换向盘结构,使焊枪与腕部J6轴直接螺接(简称“直连”),可使焊枪系统结构质量减小约30 kg,同时减小重心距离分量Lz
图4所示的抓具系统结构中,若取消抓具与机器人本体间的棱柱式过渡板,使抓具与腕部J6轴直连,可使抓具系统结构质量减小5~10 kg,同时减小重心距离分量Lz
因此,在设计抓具或焊枪系统结构方案时,应优先选择直连结构以降低机器人工具侧负载。
图5所示的过渡板结构中,圆盘式结构适用于机器人可达空间充裕的情形,棱柱式和L板式适用于机器人可达空间部分受限的情形。
图6所示的换向盘组结构一般适用于机器人配置多种工具的工序,一般在设计产能较小的柔性混流生产线中使用。
图7a所示的内置式管线包会增大工具系统重心距离分量LzLz≥100 mm),一般适用于工具系统质量百分比较小的情况。图7b所示的外置式管线包对机器人工具负载的影响与内置式管线包的相反,适用于工具系统质量百分比较大或负载裕量较小的情况。
料的维度内容包括工具用料、轻量化气缸、八角管、过渡板及连接块材质等。抓具框架的用料一般有钢质和铝质2种。钢质框架由钢管主梁焊接或通过连接件螺接而成,铝质框架一般由铝合金型材(如八角管)通过连接件螺接形成。在焊装自动化产线上,为减轻机器人抓具的质量,常采用铝合金材质的抓具框架,如图8所示。
抓具上工作气缸的数量取决于工件的定位点基准(Reference Point System,RPS)及适用车型的数量。常见的夹紧气缸有圆形缸和方形缸,如图9所示。必要时,抓具设计也可采用轻量化气缸。
铝质八角管管材横截面为正八边形(T系列,如图10所示),材质为高强铝合金,管材采用中空结构设计,能最大限度降低抓具的质量。
图10左侧的T系列铝质八角管的悬臂加载的偏移量(形变量)曲线如图11所示。在设计外形较大工件的抓具时,需按照图11的设计标准,防止八角管过长造成变形量超标,同时也可保证抓具系统的刚度和强度。
表2所示为铝质八角管和无缝圆钢管的内外径和线密度,由表2可知,T系列铝质八角管的线密度为圆钢管的88.5%。
工具系统的过渡板(图5)一般为钢质、铝质,抓具及压具的L块(图12)一般为钢质及尼龙材质。考虑到制造成本和强度,抓具、压具组件多采用钢质材料。
法的维度优化技术措施主要体现在工艺及抓具等工具的设计阶段,本文从工件RPS基准的共通化,制造特征(焊点、胶点)设计,焊枪、抓具及压具等工具系统设计优化的角度进行机器人工具系统的负载优化。
焊装自动线通常是多车型混流通过。新车型融入焊装自动产线时,其工件(或焊接分总成)的定位基准点系统与现有车型的基准点的相似度越高,抓具的新增气缸数量越少,抓具质量增加越少,越有利于机器人工具负载的优化。
制造特征工艺设计是指焊点或铆点的工艺设计。良好的工艺设计可兼顾质量和成本。在工具负载的优化过程中,变更焊点或铆点的分布可优化焊枪或铆枪的枪型或质量,达到减少枪型种类和优化枪体质量的目的。通过变更焊点分布还可减少换枪次数,减少换向盘的投入或切换耗时,同时达到负载优化的目的。
机器人工具系统的设计优化方法一般还包括轻量化(减材)、重心调整、配重平衡、缩减工具连接托架尺寸等。
轻量化方法多体现在搬运工序的抓具(或压具)上,可通过薄壁化、设置减重孔、减小抓具构件尺寸等措施降低抓具及压具等工具系统的质量。图13为后盖压具基板轻量化前、后的比对。
工具系统重心调整主要针对抓具或压具、焊枪或铆枪,根据初版的设计图纸或数模,优化机器人默认工具坐标系O-XF-YF-ZF下的工具重心位置,使工具重心与坐标系原点的距离最优,图14所示为铆枪采取优化重心措施前、后的状态比对。当距离较大且无法优化时,需要在工具质量百分比达标的前提下增加配重块,平衡工具系统的重心。
缩减工具连接托架尺寸是减小工具重心与坐标系O-XF-YF-ZF中原点O距离的有效措施。图15所示的焊枪模型中,将ZF方向的托架尺寸缩短82 mm后,可改善机器人J4、J5轴的负载水平(转动惯量负荷率均降低16%,重力矩负荷率均降低12%)。工具结构在刚性薄弱的位置会有加强杆(筋、板)等结构,如图16所示。
在工艺设计的会签阶段,需兼顾工具结构的可靠性和经济性。如在抓具、压具等非标工具的设计过程中,除依据如图11所示标准外,当工件尺寸较大时(如车身下部),需借助有限元分析技术,进一步分析抓具的可靠性。图17表3所示为抓具的刚度有限元分析示例,抓具的质量中包含了换向盘组的质量(25 kg)。为提升抓具的刚性,采用计算机辅助工程(Computer Aided Engineering,CAE)静态加载分析,通过加厚框架主梁壁厚及增设加强筋板等措施强化抓具主框架的结构刚度,抓具刚度提升45.6%。
在抓具、压具等非标工具备料的材质选择上,主要以较低成本的钢件和铝件为主,以兼顾工具的可靠性和经济性。
考虑到机器人工具的负载对机器人位置精度、运行速度[1-2]和机器人J4~J6轴构成的腕部轴荷载的影响,评估工具负载时,需运用负载图表及测算软件,正确地输入数据,才能得出接近实际工况的工具负载。
工具负载评估步骤中,首先需要在CATIA等设计环境中,将机器人J6轴末端的默认工具坐标系XF-YF-ZF-O(即文献[1]中的坐标系TCP0,由机器人3D模型定义,例如图18)与设计环境的绝对零点坐标系完全重合,同时需要把TCP0坐标系与工具安装坐标系(Xa-Ya-Za-O图17)对齐,再对工具系统组件分别添加材料密度属性,就可以测算出工具系统的重心坐标(GxGyGz)和转动惯量分量(IxIyIz)。需注意的是,工具安装坐标系要在机器人仿真环境下根据可达性要求确定,需在设计环境下确认对齐。
对于抓具及压具等非标工具,需要根据工具外形尺寸设置工具的预留质量,以填补设计时螺栓、气管及传感器等组件的质量,预留质量区间建议为5~30 kg。
根据设计环境下测算的工具系统的总质量、重心、转动惯量及预留质量等信息,通过负载图表及测算软件,可获得机器人工具系统的负载情况。
测的维度主要是测算工具的设计和制造之间的质量偏差。一般该偏差控制为抓具设计总质量的5%。图19所示为抓具的实物称重情形。
环的维度需要把工具负载优化任务放置到不同白车身产品的自动生产线中。如图20所示,围绕着连接工程的质量、成本和效率维度,对常见的5类机器人工具进行负载优化设计,同时,结合具体工序、工位机器人、夹具等典型工艺装备资源和制造特征,以及工艺仿真特点综合考量施策。
在实际工作中,焊装机器人工具的负载设计优化技术措施主要来自搬运抓具、焊枪及铆枪工具系统,故分别选取一个案例加以介绍。
新车型融入现有后地板自动线时,发现搬运机器人J6轴的初期可用负载超限,经研究确认,改善措施为取消联接装置换向盘,统一抓具的车型夹紧基准,取消2组夹紧气缸;优化措施为将过渡连接L块的材质替换为高强铝。该工件的抓具质量累计减小46 kg,如图21所示。
图22可知,机器人J4及J6轴转动惯量的负荷率(pI4及pI6)分别下降47%(从102%至55%)和14%(从100%至86%),均优于目标阈值90%;J5轴转动惯量的负荷率(pI5)由预警状态(95%)改善为较优状态(54%)。同时抓具本身的质量减小使J4及J5轴的重力矩负荷率(pM4及pM5)均下降31%(从73%至42%),而J6轴重力矩的负荷率回升了8%。通过综合施策,本案例较好地解决了初始状态可用负载的超限问题,机器人腕部轴组可用负载的改善效果显著。
在自动焊接工位方案仿真验证过程中发现,图23所示的机器人焊枪在所有车型焊点可达性条件满足的条件下,还存有轻量化空间。本案例调整了焊枪工具的结构设计(参见本文4.1节),使焊枪的重心更靠近机器人TCP0原点(图24),降低了重力矩和转动惯量。
图25可知,机器人腕部轴的负荷率优化效果明显:机器人焊枪的工具质量百分比由70%优化至60%,机器人J5轴转动惯量的负荷率(pI5)下降了12%(从60%至48%); J5轴重力矩的负荷率pM5下降了12%(从71%至59%);机器人J6轴转动惯量的负荷率pI6下降了8%(从27%至19%),J6轴重力矩的负荷率pM6由49%下降至34%。
图14所示的铆枪通过枪体重心调整(图26)、连接块轻量化等优化措施,质量减小15 kg,机器人负载裕量增加了4%,如图27所示。此案例中,机器人默认工具坐标系TCP0下的Z方向的重心位置变化较为明显。
同时,机器人腕部轴的可用负载负荷率得到了改善:机器人铆枪的工具质量百分比(pm)由70%优化为66%,机器人J4及J5轴转动惯量的负荷率(pI4、pI5)均下降6%(从38%至32%)。机器人J4及J5轴重力矩的负荷率pM4、pM5均下降16%(从61%至45%,从65%至49%)。J6轴转动惯量负荷率(pI6)下降5%(从18%至13%),而重力矩的负荷率(pM6)则上升28%(从26%至54%)。虽然pM6上升,但机器人工具质量百分比pm、转动惯量的负荷率pI4、pI5等其他指标都有下降趋势,此案例具有一定的优化效果。
工具系统负载是六轴串联工业机器人外部负载的一部分,也是机器人可用负载的重要组成部分。本文重点阐述了白车身产线原有机器人抓具、焊枪及铆枪等工具系统在工程改造设计时的优化技术原理及技术措施。
优化技术的基本原理是通过优化工具系统质量Pt、施加在机器人单轴上的重力矩Mt和转动惯量It的相关参数(如力臂Lt),优化机器人轴组(特别是腕部轴组)的负载能力。
由于焊装机器人抓具、焊枪及铆枪工具系统为非标设计,在改造设计定型前期,在功能结构可实现、刚度强度合理及技术措施经济等约束前提下,本文从机、料、法、测及环提出优化技术措施,通过仿真解析及实际测量等手段,达到优化机器人工具负载的技术目标。从机、料、法等维度降低机器人工具负载时,减少换向盘、过渡板等物料的使用点数,可节约项目的物料投入和对应成本。
5.1节的抓具在不增加换向盘的前提下,在后续新车型导入时,如再需要增加2组气缸(按气缸质量为13 kg设计),工具质量百分比,J4、J5轴的重力矩负荷率及J4轴转动惯量负荷率仅增加3%,其他负荷率指标变化不高于2%,可提升机器人抓具柔性制造能力。
文中优化案例的实施结果均表明,依照文中所述的优化技术原理和具体的工艺设计方案,从机、料、法等维度综合采取优化技术措施,可有效改善机器人工具系统的负载能力,且可提升焊装自动线的柔性化制造的适应能力,提升产线机器人全速作业的可靠性,同时节约工程改造项目物料投入。机器人有效负载降低可节约机器人运行过程的电耗,后续还可进一步开展研究。
