In order to address cracking failure of door arrester of a vehicle in door slamming durability test, polarized microscope and mold flow analysis are used to analyze defects in parts and develop process optimization measures. The results show that extending the shot blasting time of steel core can effectively remove surface burrs and reduce microdefect and stress concentration around sharp boundary after injection molding. Extending boiling time can improve water absorption of plastic cladding, thereby enhancing the notch impact strength and failure stress. Adding exhaust insert in the tooling can improve parting line and reduce air pockets inside the plastic cladding. Adjust injection hole of check link arm to transfer the uneven flow of material to low stress zone, reducing failure risk. Finally, the reliability of optimized parts is verified via door slamming durability test, which solves plastic cladding cracking failure.

为解决某车型车门限位器在开关门耐久试验中的开裂问题,借助偏振光显微镜和模流分析对零件进行缺陷分析并制定工艺优化措施。结果表明:延长钢芯抛丸时间可有效去除表面毛刺,减少锐边周围注塑后的微缺陷与应力集中;延长限位臂水煮时间可提升包塑吸水率,从而提高缺口冲击强度与破坏应力;在模具中增设排气镶块可增加分模线减少包塑内部气穴;调整限位臂注胶孔可使包塑材料流动不均匀位置转移至低应力区,降低失效风险。最终通过开关门耐久试验验证了工艺优化后零件的可靠性,解决了限位器包塑开裂失效问题。

为解决某车型车门限位器在开关门耐久试验中的开裂问题,借助偏振光显微镜和模流分析对零件进行缺陷分析并制定工艺优化措施。结果表明:延长钢芯抛丸时间可有效去除表面毛刺,减少锐边周围注塑后的微缺陷与应力集中;延长限位臂水煮时间可提升包塑吸水率,从而提高缺口冲击强度与破坏应力;在模具中增设排气镶块可增加分模线减少包塑内部气穴;调整限位臂注胶孔可使包塑材料流动不均匀位置转移至低应力区,降低失效风险。最终通过开关门耐久试验验证了工艺优化后零件的可靠性,解决了限位器包塑开裂失效问题。

In order to address cracking failure of door arrester of a vehicle in door slamming durability test, polarized microscope and mold flow analysis are used to analyze defects in parts and develop process optimization measures. The results show that extending the shot blasting time of steel core can effectively remove surface burrs and reduce microdefect and stress concentration around sharp boundary after injection molding. Extending boiling time can improve water absorption of plastic cladding, thereby enhancing the notch impact strength and failure stress. Adding exhaust insert in the tooling can improve parting line and reduce air pockets inside the plastic cladding. Adjust injection hole of check link arm to transfer the uneven flow of material to low stress zone, reducing failure risk. Finally, the reliability of optimized parts is verified via door slamming durability test, which solves plastic cladding cracking failure.

汽车车门限位器是保持车门开关位置的重要零件,在车门反复开闭过程中,由于受到周期性外部载荷的冲击,限位臂包塑易发生开裂失效,极大影响使用体验[1-2]。为确保交付车辆的限位器满足使用寿命要求,在正式投产前需经历一系列整车系统或零部件子系统强度试验,开关门耐久试验是其中最重要的一项[3]
限位器主要由防尘罩、包塑、钢芯、弹簧、滑块、壳体、缓冲块、销钉与支架组成。车门开关过程中,限位臂包塑主要受到两方面的载荷:滑块与包塑表面的摩擦力和销钉与包塑孔内部接触面的拉压应力。包塑开裂问题轻则产生操作异响,重则导致周边零件异常损坏,直接影响车门的开关功能。本文针对某车型出现的前门限位器包塑开裂问题,借助偏振光显微镜确认开裂样片的应力集中区域,分析开裂原因并提出工艺优化措施。最终通过延长钢芯抛丸时间、限位臂水煮时间与模具调整解决了包塑开裂问题。
为确保车辆使用寿命周期内无开关门功能抱怨,采用某主机厂的开关门耐久试验装置,结合高低温环境箱进行10万次门碰试验,如图1所示。当车门处于关闭状态时,外执行机构拉动车门外开手柄解锁车门,乘员舱内侧执行机构推动车门打开,在车门开启过程中,可设置在限位器的一个或多个挡位短暂驻挡[4]。当车门运行至最大开启角度时,执行机构拉动内扶手实现关门动作,一开一关即一次循环。
聚酰胺(Polyamide,PA)66由己二胺与己二酸聚缩而成,其综合性能优良,具有强度高、刚性好、硬度大、抗蠕变性能好、抗冲击性好、模量高及耐油、耐腐蚀、耐磨、耐热和自润滑的优点[5-6],广泛应用于限位器包塑、壳体制造。某SUV车型在项目初期的门碰耐久试验中,右前门3万次开关后出现限位器开闭异响,经目视检查发现,限位臂靠近支架位置包塑开裂,如图2所示。左前门钢芯T字头位置包塑开裂导致壳体与滑块无法正常夹持限位臂,使车门运行过程中限位臂与钣金安装口干涉而异常磨损,如图3所示。左、右前门限位器远未达到10万次门碰试验要求,因此,需对包塑开裂问题进行分析解决。
为分析开裂原因,使用偏振光显微镜对零件切片进行成像观察,如图4所示。观察图4a发现,残件断口光滑,为脆性断裂,推测包塑可能存在含水量不足的问题,且包塑裂痕穿过了零件注胶孔,注胶孔位置的PA66材料流动不均匀且存在多处应力集中。取问题件的同批次新件,沿注胶孔位置切片,如图4b所示,利用偏振光显微镜观察切片可知,注胶孔1和注胶孔2位置存在材料流动不均匀和多处应力集中,与问题件成像一致。在车门开关过程中,销钉与限位臂之间反复拉压,开门瞬间销钉施加于限位臂内孔的压力较大,随着开关次数的增加,注胶孔微缺陷不断扩大,材料流动不均匀区域与应力集中区域开裂风险大幅提高。
限位臂由钢芯放入模具中注塑成形,因此,钢芯表面质量也会影响PA66材料的包覆效果。观察残件端部与T字头裸露钢芯可知,钢芯表面存在多处毛刺,如图5所示。在限位器生产过程中,钢芯由卷料料片经冲压机冲切所得,受工艺条件限制,冲切后钢芯一般正面光滑而背面粗糙,尤其是背面锐边位置极易形成毛刺。为解决钢芯表面毛刺问题,通常采用抛丸工艺打磨,但抛丸时间不足可能导致毛刺无法完全去除,经注塑后包塑在钢芯锐边毛刺附近易形成微缺陷与应力集中,存在开裂风险。
借助Pegasus软件对限位臂进行模流分析,发现T字头位置存在多处气穴,如图6所示。由于模腔内存在空气,限位臂注塑过程中一般通过分模线和顶针孔排出内部气体。由于T字头位置结构相对复杂且距离注胶孔较远,所受压力低于其他位置,因此,T字头易成为气穴集中区域。当车门接近最大开启角度时,由于限位臂为末挡滑坡结构,车门存在过开趋势,此时限位器壳体、缓冲块与T字头间会产生较大冲击载荷,多处气穴提高了T字头区域包塑开裂风险。
限位臂包塑的脆性开裂原因通常为材料韧性不足[7],为增强壁面韧性、降低开裂风险,对水煮时间及包塑吸水率进行研究,试验结果如表1所示。取4组同批次样条,在水温为95 ℃的条件下水煮6~9 h,#1样条的水煮时间与问题件一致,称量获得水煮6 h前、后的样条质量变化,得到吸水率为1.1%。#2样条、#3样条、#4样条在相同温度下分别水煮7 h、8 h、9 h,由表1可知,PA66吸水率随水煮时间延长而提高,水煮8 h后零件内部含水量趋于饱和,吸水率上升明显减缓。针对4组水煮样条,依据ISO 179-1: 2023 Plastics — Determination of Charpy impact properties进行缺口冲击强度试验,依据ISO 527-1: 2019 Plastics — Determination of tensile properties Part 1: General principles和ISO 527-2: 2019 Plastics — Determination of tensile properties Part 2: Test conditions for moulding and extrusion plastics进行破坏应力试验,试验结果表明,PA66的缺口冲击强度与破坏应力、水煮时间呈正相关。考虑到水煮时间超过8 h后对零件强度性能的延长有限,水煮时间确定为8 h,相较原状态延长2 h,缺口冲击强度提升32.1%,破坏应力提升25.4%,且兼顾了生产经济性。
现有钢芯由卷料冲切所得,钢芯背面的切边毛刺数量与冲压机吨位、合模工艺有关。理论上,采用更高吨位的冲压机并优化合模工艺可有效降低毛刺数量甚至得到光滑切边,但由于生产成本受限,在现有冲压机基础上,借助振动盘对钢芯进行抛丸处理,去除毛刺,减少注塑后包塑的微缺陷与应力集中。使用控制变量法设置多组抛丸时间,通过主观感受对比所得钢芯的毛刺数量与锐边粗糙度,最终将钢芯抛丸时间由20 min提高至30 min。
车门开关试验中限位臂端部包塑顶面受销钉反复挤压,由于顶面注胶孔位置材料流动不均匀且有多处应力集中,存在较高开裂风险。注胶孔区域PA66强度通常低于其他材料流动均匀的位置,为降低包塑开裂风险,在模具中将注胶孔位置由端部顶面调整为端部侧面,如图7所示,红色箭头为原注胶孔,绿色箭头为新注胶孔。为解决T字头包塑内存在多处气穴的问题,在模具上增加排气镶块,使T字头顶面有多道分模线,有利于气体排出,减少内部缺陷。
完成生产工艺优化后,为验证措施有效性,对新件进行门碰耐久试验,结果如表2所示。试验结果显示,生产工艺优化后限位器开关寿命由3万次提升至10万次,且10万次后开关门无异响,拆件检查表面无异常磨损或裂纹。
a. 汽车车门限位臂包塑所受载荷主要有滑块与包塑表面的摩擦和销钉与包塑孔内部接触面的拉压应力。开关门时,限位器不断受到周期性冲击载荷,导致其包塑易发生开裂失效。
b. 注胶孔位置PA66材料流动不均匀,在模具设计时应避免将注胶孔布置在零件受力苛刻区域。
c. 适当提高限位臂水煮时间可有效提高包塑的吸水率,当水煮时间大于8 h后吸水率的提升速度减缓。适当提高限位臂包塑吸水率可提高缺口冲击强度与破坏应力,降低门碰耐久试验中限位臂的开裂风险。
d. 钢芯锐边毛刺会降低PA66注塑质量,主要体现在毛刺部位包塑存在微缺陷与应力集中。高吨位的冲压机可有效减少毛刺使锐边光滑,但成本较高。可使用振动盘对钢芯进行抛丸处理,将抛丸时间设置为30 min可有效去除钢芯毛刺,且成本较低。
e. PA66注塑过程中,限位臂T字头位置距离注胶孔远,该处所受压力相比其他位置偏小,因此,T字头区域包塑内部易存在气穴。气穴会提高包塑开裂风险,可通过增加排气镶块使注塑过程中气体通过分模线排出。
