To improve the service life of automotive brake pedals, this paper investigates the impact of different factors affecting the fatigue failure of automotive pedal components, applies the Fault Tree Analysis (FTA) method to solve the structural importance of components through the minimal cutset. The frndings indicates that material and load are the primary causes affecting the life of brake pedal components, with stress concentration being a seeondary cause. Taking a heavy truck brake pedal Finite Element(FE) model as an example, the finite element software Hypermesh and fatigue software nCode are used for predication and analysis, and the stiffness test experiment of the pedal is carried out to verify the rationality of the model.

为提高汽车制动踏板的使用寿命,研究了不同影响因素对汽车制动踏板构件疲劳失效的影响程度,采用故障树法(FTA),通过最小割集求解构件故障树的结构重要度,得出材料和载荷是影响制动踏板构件寿命的主要原因,应力集中为次要原因,以某重型载货汽车制动踏板有限元模型为例,利用有限元软件HyperMesh和疲劳软件nCode加以预测分析,并对踏板进行刚度测试试验,验证了模型的合理性。

为提高汽车制动踏板的使用寿命,研究了不同影响因素对汽车制动踏板构件疲劳失效的影响程度,采用故障树法(FTA),通过最小割集求解构件故障树的结构重要度,得出材料和载荷是影响制动踏板构件寿命的主要原因,应力集中为次要原因,以某重型载货汽车制动踏板有限元模型为例,利用有限元软件HyperMesh和疲劳软件nCode加以预测分析,并对踏板进行刚度测试试验,验证了模型的合理性。

To improve the service life of automotive brake pedals, this paper investigates the impact of different factors affecting the fatigue failure of automotive pedal components, applies the Fault Tree Analysis (FTA) method to solve the structural importance of components through the minimal cutset. The frndings indicates that material and load are the primary causes affecting the life of brake pedal components, with stress concentration being a seeondary cause. Taking a heavy truck brake pedal Finite Element(FE) model as an example, the finite element software Hypermesh and fatigue software nCode are used for predication and analysis, and the stiffness test experiment of the pedal is carried out to verify the rationality of the model.

汽车的制动性能直接关系着交通安全,制动踏板是汽车制动系统中重要的操纵件之一,若出现疲劳断裂,将严重威胁行车安全和驾驶人员生命安全。
为提高踏板构件的使用寿命,研究人员开展了大量的研究。文献[1]、文献[2]介绍了汽车踏板开发工艺,在保证踏板结构强度的前提下实现了降本增效。文献[3]进行踏板刚度分析,基于参数化建模方法,提出了4种制动踏板结构优化方案。文献[4]分析了汽车踏板在极限载荷作用下的强度、刚度,并根据分析结果提出了局部结构修改方案。文献[5]~文献[7]研究了构件疲劳强度的影响因素,但影响疲劳寿命的因素错综复杂,未能得出各影响因素的影响程度。为解决上述问题,本文采用故障树法(Fault Tree Analysis,FTA)求解各影响因素的重要度,得出影响疲劳寿命或者疲劳强度的主要因素。
本文先对一般构件进行疲劳理论分析,得出疲劳强度影响因素,并进一步建立故障树,探究各因素的影响程度,即结构重要度求解。最后,以某重型载货汽车制动踏板为例,分析影响其疲劳寿命的主要因素,通过有限元方法进一步验证。
疲劳失效是零件或构件在低于许用应力的变化载荷反复作用下而发生的破坏形式。使零件发生疲劳破坏的载荷称为疲劳载荷,对疲劳载荷的描述主要有应力比${\sigma }_{a}$、平均应力${\sigma }_{m}$和应力幅$\Delta \sigma $,定义如下:

式中:σmin为最小应力,σmax为最大应力。
${\sigma }_{a}$反映了载荷类型,通常拉应力取正值,压应力取负值,平均应力${\sigma }_{m}$对疲劳寿命影响较大,应力幅$\Delta \sigma $反映了应力循环的变化程度。一般情况下,材料构件所承受的应力幅越小,则到疲劳破坏所经历的应力循环次数越多,材料的S-N曲线描述了材料所承受的应力幅水平和该应力幅下发生疲劳破坏所经历循环次数,如图1所示。
S-N曲线中水平直线对应σ1为材料的疲劳极限,是材料抗疲劳能力的重要指标。斜边部分给出了试样承受的应力幅与循环次数之间关系,多用幂函数表达:

式中:$\sigma $为应力幅,N为疲劳破坏时的应力循环次数,mC为材料常数。
材料S-N曲线大多为通过标准试样试验测得的结果,但实际零件或构件的形状、尺寸、表面状态和工作环境均会对其疲劳强度产生较大影响。零件的缺口处最易造成应力集中,大幅降低疲劳强度,低中碳钢等塑性材料常采用疲劳缺口系数Kf反映疲劳强度的真实降低程度:

式中:${\sigma }_{wo}$${\sigma }_{w}$分别为无缺口光滑试样和缺口试样的疲劳极限。
尺寸影响系数$\xi $为:

式中:${\sigma }_{d}$${\sigma }_{da}$分别为任意尺寸和标准尺寸光滑试样的疲劳寿命。
表面加工系数$\beta $为:

式中:${\sigma }_{\beta }$为某种表面状态下标准光滑试样的疲劳极限,${\sigma }_{\beta o}$为磨光状态下标准光滑试样的疲劳极限。

式中:${n}_{\sigma }$nr分别为正应力和剪应力的疲劳强度安全系数,${\sigma }_{a}$${\tau }_{a}$分别为正应力和剪应力应力幅;${\sigma }_{1}$${\tau }_{1}$${\sigma }_{1d}$${\tau }_{1d}$分别为材料和零件的正应力和剪应力疲劳极限;${K}_{\sigma d}$${K}_{\tau d}$分别为零件的正应力和剪应力疲劳强度系数(${K}_{\tau d}$求解方法同${K}_{\sigma d}$),${\sigma }_{m}$${\tau }_{m}$分别为平均正应力和平均剪应力,${\psi }_{\sigma }$${\psi }_{\tau }$分别为正应力和剪应力的平均应力折算系数。
根据迈因纳理论,材料疲劳累积损伤D为:

式中:ni为第i级应力水平下经过的应力循环数,Ni为第i级应力水平下的达到破坏时的应力循环数。

由疲劳理论分析可知,影响零件和构件疲劳失效的因素有很多,本文采用故障树分析法研究系统疲劳失效因素重要度,其典型特点是建立倒立树状的因果关系图。对一般金属构件建立的故障树如图2所示,故障树代码定义如表1所示。
故障树分析包括定性分析和定量分析。其中,结构重要度是故障树的定性分析方法之一。常规的结构重要度分析方法有2种,一是利用最小割集或最小径集排列求解故障树的结构重要度,二是公式法精确求解结构重要度系数。在故障树分析中,若基本事件较少,一般可选用第1种方法,若第1种方法无法求解,则需要通过第2种方法,即结构重要度公式法进行计算求解。公式法计算方法如下:
设第i个基本事件为XiXi仅有2种状态,Xi=1为发生,Xi=0为不发生,各基本事件状态的不同组合构成了顶上事件的不同状态,即$\Phi \left(X\right)=1$为发生,$\Phi \left(X\right)=0$为不发生。当某个基本事件的状态由0变成1、其他基本事件状态保持不变时,顶上事件可能出现4种变化:①$\Phi \left(X\right)=0$,维持0不变;②$\Phi \left(X\right)=0$,由1变为0;③$\Phi \left(X\right)=1$,维持1不变;④$\Phi \left(X\right)=1$,由0变为1。其中,仅有④由不发生变为发生,受到该基本事件的影响。设n个基本事件2种状态互不相容的组合数共有2n种,若把基本事件Xi作为变化对象,则其余(n-1)个事件状态保持不变,对照组共有2n-1种组合,其中与④变化相同的事件数量与2n-1的比值即为事件Xi的结构总要系数${I}_{\Phi \left(i\right)}$

其中,第i个基本事件Xi由0变为1,顶上事件$\Phi $也必须由0变为1。
本文以某重型载货汽车制动踏板总成为例研究制动踏板疲劳因素的重要程度。图2建立了一般金属构件疲劳失效故障树,但由于制动踏板由冲压制造形成,踏板工作环境为常温常压,所以热处理和环境因素的影响较小,而结构、表面处理、焊接均为引起应力集中的主要根源,材料材质决定了S-N曲线,即决定了疲劳强度受应力集中、尺寸和载荷的影响。因此,可将上述故障树简化为图3所示的故障树,故引起疲劳失效的主要因素是应力集中、载荷以及材料材质,故障树代码定义如表2所示。
利用布尔代数进行化简运算:

该故障树有4个最小割集,分别为:K1={X1,X2,X3}、K2={X1,X2,X4}、K3={X1,X2,X5}、K4={X1,X2,X6}。
综上可知,基本事件X1和基本事件X2在最小割集中出现的次数为4次,其他基本事件在最小割集中出现的次数为1次,即:

因此,材料和载荷对踏板使用寿命的重要度较高,尺寸结构重要度较低,故通过改变材料类型、载荷大小以及尺寸厚度分别验证其对构件疲劳寿命的影响程度。
制动踏板总成模型如图4所示。制动踏板总成主要由踏板、踏板臂、连接套筒和输出端组成。材料采用碳钢Q235,其弹性模量为2.1×105 MPa,泊松比为0.3。在图4中A、B、C 3处存在焊接,焊接方法为钎焊,几何结构无缺口,表面涂有防护层。
制动踏板总成尺寸已知,利用CATIA软件建立制动踏板总成的几何模型。将几何模型导入到HyperMesh中,划分六面体网格,单元尺寸为1 mm×1 mm,划分后的单元数为163 329个,节点数为184 804个。在轴套管与踏板臂、踏板输出端臂连接处采用缝焊处理,焊缝为图5中的绿色区域。
依据QC/T 788—2018《汽车踏板装置性能要求及台架试验方法》中关于汽车踏板强度的测定标准,按实车状态固定踏板装置,并在踏板中间行程位置固定踏板输出端,在踏板上施加700 N的力,测量踏板的位移变化。设置完制动踏板材料属性和载荷边界约束后,通过求解器RADIOSS得出结果,如图6图7所示,最大位移为3.27 mm,低于标准要求的5 mm,最大应力为364.8 MPa。实际材料Q235的抗拉强度为420 MPa,屈服极限为235 MPa;由图7的应力云图可知,应力集中位置最易发生在踏板输出端,其次是套筒与输出端的焊接处。
载荷谱试验的加载力最小为0,最大为700 N,S-N曲线由nCode材料库中选择材料自动生成,周期为5 s。疲劳计算结果显示,疲劳失效风险最高的位置为踏板臂弯曲处及输出端靠近焊缝处,疲劳寿命为9.12×106次。
当载荷分布类型不变,仅改变最大加载载荷时,得出不同载荷与疲劳循环次数的关系如表3所示。结果表明,随着载荷提高,循环次数减少。这是由于载荷增大后,当出现超载(大于材料本身应力极限)时易造成疲劳损伤,减少损伤周次,降低疲劳循环次数。
材料类型对踏板疲劳寿命有重要影响。当保持制动踏板的其他参数不变,将材料由Q235变为S50C和Q195时,疲劳分析结果如表4所示。结果表明,3种钢材中S50C循环次数最多,Q195循环次数最少。这是由于钢材中碳含量的增加可提升屈服强度和抗拉强度,但塑性和韧性会降低。
当其他条件不变,仅将踏板厚度由8 mm分别减小2 mm和4 mm后,得到尺寸厚度对踏板总成疲劳寿命的关系如表5所示。结果表明,当厚度减小时,循环次数略有所增加。
表3表4表5可知,当载荷和材料变化时,疲劳循环次数明显变化,而厚度发生变化时,疲劳循环次数变化较小。
依据QC/T 788—2018要求固定踏板总成装置。在开始试验前通过预加载消除间隙影响,由于不同主机厂车型设计不同,踏板总成形状略有不同,但组成部件相同,本次试验选用某重型载货汽车制动踏板,试验主要仪器有加载装置、静态测试仪、计算机和信号采集装置(位移传感器、力传感器以及三角应变花),测试装置连接如图8所示。
图9为试验现场,在测试过程中,最大加载力为700 N,分4次加载,分别为100 N、300 N、500 N、700 N,力传感器示数单位为kg,测量了4组数据处理后结果如表6所示。
为方便在制动踏板上粘贴应变片,将贴片设置在踏板壁上靠近旋转轴处。试验数据经处理后得到的最大位移为3.31 mm,转弯处主应力为140 MPa,与有限元理论分析结果接近,说明模型建立较为合理,最大应力值和位移数据具有可靠性。
a. 制动踏板总成失效影响因素较多,本文通过故障树法分析制动踏板总成疲劳失效,得出其疲劳特性主要受载荷和材料影响,其次是应力集中。
b. 后期设计需根据成本选择合适的抗疲劳性能材料,需要关注由缺口、表面处理焊接而产生的应力集中。
