In order to optimize the off-line running, performance of line modification and transfer efficiency of Semi-knocked Down(SKD) vehicle bodies, this paper introduces the off-line, transshipment and assembly scheme of a domestic SKD vehicle for export. Taking a certain model as an example, the paper discusses the scheme and implementation method of how to use the fork transplanting machine and Radio Frequency Identification(RFID) identification with Manufacturing Execution System(MES) system to transfer the body of SKD export vehicle from domestic OEM production line to another Knocked Down(KD) workshop for assembly, and proposes corresponding solutions for the beat issue and empty skid reflux.

在国际汽车贸易中,车身以半散装件(Semi Knock Down,SKD)形式出口已成为一种常见模式。具体而言,整车出口国的汽车主机厂会将成品拆解为半成品或零部件,出口至进口国,再由当地厂商组装销售。在这一过程中,如何高效地将SKD车从原有生产线中分离,并顺利转运至KD车间组装生产是输送线体供应商和汽车主机厂共同关注的核心问题。
本文针对国内某乘用车品牌SKD出口车的离线及转运问题,提出了一套解决方案,在SKD车完成涂装工序后、进入总装PBS库区前,通过射频识别(Radio Frequency Identification,RFID)技术和生产管理系统(Manufacturing Execution System,MES)精准识别SKD车身份,并利用新增的叉式移栽机实现车身的离线操作[1]。在设备布置与转接方面,设计了转接滚床、定位夹紧器、叉式移栽机及升降机等。同时,针对SKD车转接过程中可能对涂装、总装线体节拍造成的影响以及空滑橇的回流问题,制定了解决措施,有效提升了生产效率,更在提升生产效益、优化生产流程方面取得了显著成果。
原车身存储缓冲线(Painting Body Shop,PBS)是汽车制造业中比较常见的滚床滑橇输送形式,改造前,SKD车无法离线转出。采取的措施是SKD车通过PBS转运至内饰线,从内饰线入口工位由叉车转走,会造成停线,若操作不当会损坏车身。原车身转运流程如下:
图1所示,涂装完成的彩色车身离开涂装工序后依次经过GA7滚床、SJT2升降台、PX1旋转滚床、GD2滚床、GA8滚床,进入YC3移行机选道进入PBS车身库区。总装工序返回的空滑橇经过SJT4升降台、GA24滚床、PX6旋转滚床、GB17滚床返回涂装工序。滑橇在整个输送线体上循环运行。
本改造项目的生产车间设备陈旧,且现场实际情况与其图纸有所出入,因此,遵循降低改造成本、缩短改造周期的原则,尽量不改动原设备及电控系统。改造难点为涂总转接位置空间紧凑、节拍快,SKD无法在原线体上安装转运工装器具,且SKD从涂装工序结束的时间和数量不确定,存在一定时间内没有SKD车完成涂装工序或一定时间内大量SKD完成涂装工序的情况。且SKD车不触发总装车间的物料拉动,一旦流入总装工序会造成总装停线。因此,本次改造首先要将SKD车脱离总装生产队列,且需设计大量的存储工位以应对车身突然大量涌出的情况。项目初期改造方案如图2所示。
图2所示,涂装工艺完成的彩车身经偏心旋转滚床旋转后,配合RFID技术,非SKD车向右运行,SKD车向左运行,经升降机下线后装配转运。空滑橇则通过移行机、旋转滚床、升降台等汇入空滑橇队列中返回涂装。此方案优点为设备数量少、钢平台面积小,节约了改造成本并缩短了改造周期;缺点为车身缓存工位少,仅有6个(不含移行机),一旦短时间内有大量SKD车完成涂装工序,会造成涂装转接停线。
为解决以上问题,制定了第2套方案,如图3所示。此方案增加了SKD车的缓存工位数量,将改造分为一期、二期实施,可根据成本及销量确定是否实施二期。既增加了SKD的缓存,又减少了项目前期投入、缩短了改造的周期。
在以上2种方案中,鉴于改造项目的工期紧、工作量大,且不能影响线体其他部分的正常运行,尽量将改造部分剥离,减少对原有设备的改造。新建部分施工不受生产线生产影响。在方案2中采用了叉式移栽机将车身离线转走,而方案1需改造原旋转滚床,一旦出现问题会造成非SKD车及总装线停线,因此,将方案2作为最终改造方案,具体方案内容如下:
a.在GD2滚床侧增加叉式移栽机TF202,移栽机安装在升降机构EL202上,用以转接SKD车身。
b. PBS输送线左侧区域增加滚床、移行机、升降机等,用以存储、输送和下线SKD车。设备代号为PRB203-PRB219等。
c. 新增升降滚床PRB221和升降机构SLT221,用以空滑橇返回。
d. 将GA8和GA24由普通滚床改成旋转滚床,整体更换滚床输送结构和旋转机构,用以空滑橇返回。原滚床移动至PRB209和PRB210利旧使用。
e. EL216为叉式移栽升降机,提升架安装有移栽叉TF216,用以车身的下线及装配。
f. GD2滚床、PRB203滚床、PRB215滚床安装有夹紧机构POS201~POS203,保证滑橇停位准确,进而保证转接的精度。
针对后期可能出现的提高产量,本次改造预留了SKD车存储区,后期只需设置新增移行机的到位开关和动作逻辑即可。
电气控制系统改造方案是对原PBS控制系统进行改造,主要包含2部分:增加新增部分的电气控制系统,包含TF202移栽叉及其后续设备的电气控制;共线部分的设备控制,包含GD2滚床、GA8滚床、GA24滚床及其前、后设备的控制系统。具体方案如下:
a. 新增一套远程控制柜(Remote Control Panel,RCP),用于放置设备控制所需的断路器、接触器、变频器等。
b. 新增操作站若干,对设备进行现场控制。现场传感器通过电子接线盒和预铸线缆接入相应的操作站中。
c. GD2新增夹紧器和RFID读写头,用来准确定位并读取滑橇上载码体的信息,如图4所示。
d. PRB203和PRB215上新增夹紧器和RFID读写头,用来读写滑橇上的载码体信息。
e. GA8和GA24改为旋转滚床后,电机的控制线缆更改为柔性线缆。增加旋转的控制传感器。
f. 新增本次改造相关的前后转接滚床PX1、YC3等的控制程序。
在涂装工序和总装工序的转接位置,当涂装完成的车身落入总装滑橇上时,车身的车辆识别代码(Vehicle Identification Number,VIN)会被写入总装滑橇的载码体中。VIN具有唯一性,且MES中通过VIN可检索到车身的全部信息,如订单类型、车型信息、车身颜色、有无天窗等[2]。SKD车在PBS入口被RFID读头识别出后,MES会将指令下发给PBS库区的PLC,使SKD车在PBS入口被拦截。由于SKD车不会触发总装的物料系统,在PBS库区入口前将SKD车离线不会对总装的物料拉动造成影响。
SKD车与国内销售车外观相同,因此,无法使用外观识别的方法区分SKD车。本次改造项目的主机厂SKD车的订单类型与其他车有所区别,因此,两者可通过车身的订单类型区分。
图5所示,SKD车的订单类型为7,这是区分SKD车的唯一特征点。本次改造中利用GD2滚床上安装的RFID读头,读出滑橇上载码体中的信息,即车身的VIN信息,通过PLC传输至MES。
MES与PLC交互的状态是利用状态字交替写入来实现的,具体数据及定义如表1所示。
图6所示,PLC将RFID读头读取的VIN信息填入数据块DB6000中的S_VIN中,长度为17位,同时将状态字PLACE设置为1,当MES接收到状态字为1时,会从DB6000的S_VIN地址中读取VIN,根据VIN在数据库中检索出此车身的全部信息,并将信息写入DB6000相应的地址中。MES写入以上信息后会将状态字设置为2。当PLC识别到状态字为2且订单类型、车型等信息不为空时,将状态字设置为4,意为已接收到以上信息,同时PLC判断订单类型是否为7。当订单类型为7时,表示当前车型为SKD车,需移栽叉转走。当订单类型不为7时,则GD2滚床直接放行。当SKD车身到达时,MES会将状态字设置为6,当非SKD车到达时,状态字设置为7。当车身离开后,PLC会将状态字设置为0,准备进车执行下次循环。
需要注意的是,订单类型为字符串,长度为2,与状态字的内容格式不同。本次改造项目中采用的西门子PLC和STEP7 v5.5编程软件无法直接比较STRING格式的字符串,需将订单类型中的字符串进行分割[3]图5中订单类型STRING[2]可分割为4部分,即DB6000.DBB36、DB6000.DBB37、DB6000.DBB38、DB6000.DBB39。其中:DB6000.DBB36为字符串的设定长度,设定长度为2;DB6000.DBB37为字符串实际长度,会根据实际数值变化;DB6000.DBB38为字符串的第1位字符;DB6000.DBB39为字符串的第2位字符。程序中仅需比较后2个字符,即DB6000.DBW38的值是否为14 080。如图7所示,利用西门子的博图软件仿真得到字符串订单类型STRING[2]为7时,十进制结果为14 080。
因此,程序中通过确定订单类型是否为7来判断SKD车的方法是判断后2位数是否为14 080,如图8所示。
图3所示,当SKD车身在GD2滚床上被移栽叉转接走后,原空滑橇会留在GD2滚床上。空滑橇如不及时转走会影响后序车身通过,且空滑橇不能及时流入PBS库中会造成库区存储空间浪费。本改造方案中,当空滑橇运行到GA8滚床后,通过新增的TT220旋转90°送至PRB221滚床。SLT221升降台将空滑橇提升至一定高度后,将空滑橇送往GA24滚床,最后汇入总装工序的空滑橇返回线中,进而进入涂装工序继续接车。现场设备布局如图9所示。
当空滑橇从GD2滚床运行至GA8滚床时,此时PLC程序中已记录此滑橇为空滑橇。GA8滚床位置新增车身检测光电限位对空滑橇进行二次确认。当确认GA8滚床上的滑橇为空滑橇且PLC程序中已记录为空滑橇后,GA8滚床会自动旋转90°,与PRB221滚床对接,将空滑橇输送至PRB221滚床上。车身检测光电限位与程序记录的双重保险可保证滑橇输送的准确度。
当PRB221升降滚床有空滑橇到达后,会与SJT4升降滚床输送空滑橇冲突,即2个升降滚床同时向GA24滚床输送空撬时,GA24需确认优先接收的空滑撬。本方案中优先接收PRB221的空滑橇,因为SKD车被转走后,空滑橇不得进入PBS库区,但空滑橇的缓存工位仅有PRB221一台滚床,为不影响后序车身进入PBS,SKD车空撬需优先转走,即GA24需优先转走PRB221的空滑橇。本项目通过PLC程序互锁、PRB221优先出车实现以上方案。
因SKD车需在KD车间进行装配,为保证车身装配工作顺利完成,SKD车在PBS下线时需在底部安装滑轮用以推动车身组装。本方案在下线升降机处为SKD车底部安装行走轮,如图10所示。
具体方案为:
a. 下线升降机为叉式移栽升降机,可将车身从滑橇转接至升降机上。
b. 升降机下降到中位后,距离地面约1.8 m,移栽叉将车身托举伸出,此时工人利用工装小车将行走轮工装安装至车身上,工装小车具备一定的支撑强度,起到保护操作人员的作用,如图11所示。
c. 当行走轮装配完毕后,按下完工按钮,升降机继续下落,在距离地面约0.9 m处停止,工人对车身内固定螺栓进行紧固。
d. 当车身内部螺栓紧固完成后,按下完工按钮,此时升降机会继续下落,直到行走轮落至平台上,车身与移栽叉脱离。
e. 当确认车身与移栽叉脱离后且无干涉后,再次按下完工按钮,移栽叉会收叉。收叉完成后,升降机上升至接车位继续接车。
f. 工人将车身推离此操作工位,由物流车将其输送至KD车间装配。
考虑到销量及投入成本,且SKD车在KD车间仅需简单装配,此次改造项目中KD车间设计为手动线形式,利用行走轮推行。
当SKD车装配完成后,拆下的行走轮工装会被运输至总装车间SKD下线升降机工位继续使用。
SKD车识别流程如图12所示。本次改造的2个任务为SKD车身离线和空滑橇返回。SKD车身离线的难点在于既要保证国内车型的正常生产,又要从无序无规律的车身队列中识别出SKD车并离线转接,不能对涂装工序和总装工序生产节拍造成影响。而空滑橇返回的难点在于空滑橇与正常生产的国内车身共线且改造空间有限[4]
为此,本文利用MES、RFID技术以及移行机、旋转滚床、举升台、叉式移栽升降机等设备实现了SKD离线改造项目的成功实施。施工工期短、投资少、未影响原生产节拍、可扩展存储空间、全自动车型识别转运、全自动空撬返回是本方案的主要特点。
目前,该改造项目已投产4个多月,为厂家转运SKD车身近万辆,运行状态稳定。
本次项目的成功实施为主机厂提供了SKD车进入总装车间前的离线转运方案,具有相似生产线设备的车间均可参考此种离线转接方案对车身进行离线转运。
相比于前期人工识别、人工转运的方法,本文中RFID技术、MES订单下发、车身自动转接、空撬自动返回等大幅提高了SKD车身转运的准确度和自动化程度,对后期车企实施类似项目提供了理论和实际应用案例的支持。
本文方案在调试和研究中发现SKD车身的转运受限于人工操作的时间和转运工装器具的数量而无法达到更高的转运节拍,后期将进行现场考察,结合现场实际生产情况制定提升产能和转运效率的方案和实施措施。
