The method of laser offset is used to simulate the deviation of edge trimming precision of aluminum alloy door parts. Taking the laser focus on the lap joint edge as a reference, the effect of the different offset distance, namely trimming deviation of parts on weld forming and properties is investigated. The results show that the weld seam surface forming and cross section morphology change with different trimming deviations. In term of weld seam forming, when the trimming deviation of the part gradually increases from -1.0 mm to +1.0 mm (the direction in which the trimming of the part is away from the laser spot and exposes the lower plate of the lap joint to the laser is defined as negative, and the opposite direction is defined as positive), the surface of the weld seam gradually becomes full. In term of weld seam mechanical properties, when the trimming deviation of the part is within the range of -0.5 mm to +1.0 mm, the change of the trimming deviation has little effect on the mechanical properties of the weld seam, and when the trimming deviation is -1.0 mm, the tensile strength of the weld joint is significantly reduced. Therefore, in order to ensure the forming and mechanical properties of the welding seam on the aluminum alloy door, the trimming deviation of parts should be ensured in the range of -0.5 mm to +1.0 mm during the trial production process.

采用激光偏移的方式来模拟铝合金车门零件修边精度的偏差,以激光焦点在搭接边缘的焊缝作为参考,探究不同偏移距离,即零件修边偏差对焊缝成形及性能的影响。结果表明,不同的零件修边偏差下,焊缝表面成形和横截面形貌存在一定变化。在焊缝成形方面,当零件修边偏差由-1.0 mm逐渐增大至+1.0 mm时(定义零件修边远离激光光斑,且使搭接接头下板暴露在激光下的方向为负,反之为正),焊缝的表面逐渐变得饱满。在焊缝力学性能方面,当零件的修边偏差在-0.5~+1.0 mm范围的时,修边偏差的变化对焊缝力学性能影响不大,而当修边偏差为-1.0 mm时,焊缝接头的抗拉强度明显降低。因此,为保证铝合金车门内板和加强板焊后焊缝的成形和力学性能,在试制过程中,应保证加强板零件的修边偏差在-0.5~+1.0 mm范围内。

零件修边精度对铝合金车门搭接角接头激光焊接焊缝成形及性能的影响

采用激光偏移的方式来模拟铝合金车门零件修边精度的偏差,以激光焦点在搭接边缘的焊缝作为参考,探究不同偏移距离,即零件修边偏差对焊缝成形及性能的影响。结果表明,不同的零件修边偏差下,焊缝表面成形和横截面形貌存在一定变化。在焊缝成形方面,当零件修边偏差由-1.0 mm逐渐增大至+1.0 mm时(定义零件修边远离激光光斑,且使搭接接头下板暴露在激光下的方向为负,反之为正),焊缝的表面逐渐变得饱满。在焊缝力学性能方面,当零件的修边偏差在-0.5~+1.0 mm范围的时,修边偏差的变化对焊缝力学性能影响不大,而当修边偏差为-1.0 mm时,焊缝接头的抗拉强度明显降低。因此,为保证铝合金车门内板和加强板焊后焊缝的成形和力学性能,在试制过程中,应保证加强板零件的修边偏差在-0.5~+1.0 mm范围内。

The method of laser offset is used to simulate the deviation of edge trimming precision of aluminum alloy door parts. Taking the laser focus on the lap joint edge as a reference, the effect of the different offset distance, namely trimming deviation of parts on weld forming and properties is investigated. The results show that the weld seam surface forming and cross section morphology change with different trimming deviations. In term of weld seam forming, when the trimming deviation of the part gradually increases from -1.0 mm to +1.0 mm (the direction in which the trimming of the part is away from the laser spot and exposes the lower plate of the lap joint to the laser is defined as negative, and the opposite direction is defined as positive), the surface of the weld seam gradually becomes full. In term of weld seam mechanical properties, when the trimming deviation of the part is within the range of -0.5 mm to +1.0 mm, the change of the trimming deviation has little effect on the mechanical properties of the weld seam, and when the trimming deviation is -1.0 mm, the tensile strength of the weld joint is significantly reduced. Therefore, in order to ensure the forming and mechanical properties of the welding seam on the aluminum alloy door, the trimming deviation of parts should be ensured in the range of -0.5 mm to +1.0 mm during the trial production process.

近年,越来越多的新能源车型配备全铝车门。全铝车门不仅能满足车身轻量化的要求,提高续驶能力,而且有利于提高车门整体的抗腐蚀性。在全铝车门中,车门内板和窗框加强板间的连接常采用激光焊接,由于激光焊接对被焊零件精度要求高,小批量试制阶段,车门内板和加强板的零件精度往往达不到量产精度要求,经常出现零件精度偏差导致焊缝成形差的问题,使焊后总成无法满足整车试验要求。为此,本文针对零件修边精度对焊缝成形和力学性能的影响进行研究,对零件的精度进行控制,以期解决试制过程中铝合金激光焊接焊缝成形不良的问题,降低焊接废品率。
汽车车门内板可以分为分体式车门内板和整体式门内板[1]。整体式车门内板和外板均为一体成形,受造型和结构的影响,轻量化难度较大[2]。分体式车门内板由冲压车门内板和窗框加强板组成,车门的内板为钢板或铝合金板冲压结构,为了提高车门内板窗框处的强度和刚度,常采用与内板相同或不同材质的加强板零件对窗框处进行局部加强,二者叠加在一起,通过激光焊接相连。铝合金车门内板常采用分体式结构。
汽车车门内板与加强板的连接采用激光焊工艺。为了提升焊接生产效率,在量产或小批量试制过程中,通常采用激光飞行焊方法对车门内板和加强板进行焊接。激光飞行焊属于激光焊接的一种,由高速扫描的激光振镜设备实现,焊接路径规划由光学镜组内的反射镜进行,不需要其他的辅助耗材。其工作时激光扫描头移动,同时实现激光的扫描焊接,工艺的特点是高精度、高效率、高速度、高灵活性[3]
由于铝合金本身的特性,铝合金车门等薄板类型零件在激光焊接时极易产生气孔、咬边及表面成形不良等缺陷。同时,铝合金作为典型的低熔点共晶合金,在激光焊接过程中,熔池冷却速度快,焊接接头的热裂纹敏感性较高[4-5],易产生热裂纹缺陷。为解决这些问题,铝合金车门在激光焊接过程中常利用设备增加激光的摆动功能,即激光束沿着焊缝路径快速扫描,以增大热源作用面积和增强对熔池的搅拌作用,提高焊缝成形性,抑制焊缝气孔和热裂纹等缺陷的产生。目前,主流的激光振镜设备可实现的摆动路径包括正弦摆动路径、圆形摆动路径、8字形摆动路径及∞形摆动路径等[6]
试验所用车门内板和加强板焊接试片板厚分别为1.5 mm和 1.7 mm。2种材料的化学成分如表1所示,力学性能如表2所示。根据车门产品的结构设计,本次试验的试板尺寸为100 mm×30 mm×1.5 mm和100 mm×30 mm×1.7 mm,采用平板搭接角焊缝的形式,焊缝长度20 mm。搭接形式为1.5 mm试板在上,1.7 mm试板在下,搭接量15 mm。试样采用长度方向搭接,以便开展力学性能试验,如图1所示。
采用最大功率6 kW的光纤激光器YLS-6000进行铝合金车门的激光焊接试验,选择HIGHYAG公司的RLSK型号的3D振镜扫描焊接头、KUKA公司KR C4六轴工业机器人实现具体的焊接过程。RLSK型3D振镜扫描焊接头自带焊接摆动功能,可选择不同的摆动轨迹,如正弦曲线(Sinus)、环状曲线(Circle)、螺旋曲线(Helix)等。本文选择如图2所示的环状曲线(Circle)作为铝合金激光摆动焊接的轨迹,环状曲线参数如下:总长度为20 mm,振幅为2.0 mm,周期为1.0 mm。
由于铝合金车门焊缝的特殊形式(搭接角焊缝),焊接时必须保证激光焦点在搭接边的边缘,才能形成成形良好的焊缝。因此在不调整焊接轨迹的情况下,如果车门内板零件的修边尺寸出现偏差,会对焊接效果造成影响。试验采用激光偏移的方式来模拟零件修边偏差,以激光焦点在搭接边缘的焊缝作为参考,探究不同偏移距离对焊缝成形及性能的影响。如图1所示,定义远离1.5 mm厚上板方向为负,分别选择4组偏移量-1.0 mm、-0.5 mm、+0.5 mm、+1.0 mm作为试验变量,等效代替5种零件修边精度的偏差-1.0 mm、-0.5mm、+0.5 mm、+1.0 mm。每组试验取3个试样,与偏移量为0 mm(修边偏差为0)的焊缝进行对比。
试验前用砂轮机或砂纸打磨试板表面以及边缘的氧化膜,打磨后用乙醇擦拭表面,除去表面杂质与油污。焊接工艺选择激光功率为 3.2 kW,焊接速度为9 m/min,离焦量为+5 mm。焊后将焊缝表面擦拭干净,观察不同偏移量下焊缝的表面成形情况。用金相切割机从焊缝中取样,打磨抛光后用腐蚀液进行腐蚀,观察不同偏移量下焊缝截面形貌和熔深的变化。在焊好的试片上取拉伸试样,试样尺寸如图3所示,采用型号为ZTW-100D电子式万能拉伸试验机进行拉伸试验,拉伸速率为2.0 mm/min。
图4所示为不同修边偏差下焊缝表面的形貌,对比发现不同的修边偏差下焊缝的饱满程度不同,由于车门的激光焊接工艺为非填丝焊接,焊后焊缝金属由被焊材料熔化形成,当修边偏差为-1.0 mm时,激光螺旋线焊接轨迹的边缘刚好与上板焊接处的边缘接触,即激光远离了上板,此时上板边缘处轻微熔化,焊缝金属量较少,焊缝表面呈下凹状态。随着修边偏差的减小,激光照射在上板的能量增加,上板金属熔化量增多,焊缝表面逐渐饱满。当修边偏差为+1.0 mm时,焊缝在上板一侧出现了明显的咬边现象。
图5所示为不同修边偏差下焊缝的横截面形貌,图6所示为不同修边偏差下焊缝熔深变化趋势。从横截面形貌也能清晰地看出,当零件的修边偏差由-1.0 mm逐渐变化到+1.0 mm时,焊缝成形逐渐饱满,当修边偏差增大到+0.5 mm和+1.0 mm时,焊缝出现余高。由图5图6可得,当修边偏差为0时,在当前工艺参数下,焊缝下板处的熔深为1.14 mm。当激光向上板方向偏移时,即修边偏差为+0.5 mm和+1.0 mm时,焊缝下板处的熔深明显减小,分别为0.82 mm和0.33 mm。当激光向下板方向偏移时,随着修边偏差的增大,熔深变化较小,分别为1.11 mm (修边偏差为-0.5 mm)和0.96 mm(修边偏差为-1.0 mm)。这是由于当修边偏差为正时,随着偏差量的增大,上板吸收的激光能量逐渐增多,导致上板熔化的金属量增加,在激光能量不变的情况下到达下板处的激光能量减少,进而影响下板处的熔深,导致熔深减小。而当修边偏差为负时,激光向下板方向偏移过程中,上板熔化所占据的激光能量明显减小,此时大部分激光能量用于熔化下板金属,修边偏差对到达下板的激光能量的变化影响较小,因此,焊缝熔深更趋近于修边偏差为0时的焊缝。
拉伸试样如图7所示。采用相同的激光工艺参数,设置5组零件修边精度的偏差-1.0 mm、-0.5 mm、0 mm、+0.5 mm、+1.0 mm,每组取3个拉伸试样进行拉伸试验,拉伸后取3个抗拉强度的平均值进行评价,如表3所示。根据所得的抗拉强度,对比不同修边偏差,得到焊缝力学性能如图8所示。由图8可知,当零件修边偏差在-0.5~+0.5 mm范围内时,焊缝的最大抗拉强度无明显变化,均在59 MPa以上;当零件修边偏差为±1.0 mm时,焊缝抗拉强度有所降低,尤其是偏差为-1.0 mm时,焊缝强度最低,为35.3 MPa。
图9所示为不同零件修边偏差下焊缝断裂位置,对比图5焊缝横截面形貌分析可知,当前的5种偏差下,焊缝的断裂角度均为45°,这是典型的塑性材料拉伸断裂的特征。不同的是,当修边偏差为-1.0 mm时,虽然激光能量大部分用于下板的熔化,导致焊缝熔深增加,但上板熔化金属较少,焊缝下凹明显,断裂时断口尺寸明显减小,导致拉伸时抗拉强度明显减小,如图9a所示。当修边偏差为-0.5 mm、0 mm时,虽然焊缝横截面形貌有所不同,但断裂时断口尺寸均在1 mm以上,因此拉伸时抗拉强度无明显的波动。
铝合金车门加强板零件的修边精度对车门的激光焊搭接角焊缝成形及性能有如下影响:
a.不同的零件修边偏差下,焊缝表面成形和横截面形貌存在一定变化。当零件修边偏差由-1.0 mm逐渐增大至+1.0 mm时,焊缝的表面逐渐变得饱满,这是由于随着修边偏差由负值逐渐变为正值时,相对于工件本身,激光向搭接的2个板的上板方向移动,使上板吸收激光能量而熔化产生的焊缝金属较多,因此,焊缝逐渐变得饱满。
b.当零件的修边偏差在-0.5~+1.0 mm范围内时,修边偏差的变化对焊缝力学性能影响不大,而当修边偏差为-1.0 mm时,接头抗拉强度最低,结合断裂的焊缝横截面形貌可知,当修边偏差为-1.0 mm时,焊缝表面下凹明显,此时焊缝能够承受外力的有效宽度较小,因此,力学性能明显降低。
c.为保证铝合金车门内板和加强板焊后焊缝的成形和力学性能,在试制过程中,应保证加强板零件的修边偏差在-0.5~+1.0 mm。
